Since 1997, General Motors Body Manufacturing Engineering - Die Engineering Services (BME-DES) has been working jointly with our software vendor to develop and implement a parallel version of stamping simulation software for mass production analysis applications. The evolution of this technology and the insight gained through the implementation of DMP/MPP technology as well as performance benchmarks are discussed in this publication.

Architecture Analysis of Safety Critical Systems Using Parametric Expressions to Calculate System Behavior

Architecture exploration could benefit from some early results of a safety analysis process. Typically, classical system safety analysis techniques such as Fault tree analysis (FTA) are performed after the design is completed. We propose an approach for an early safety assessment to improve the design and also shorten the design cycle time. A quick assessment to determine the safety figure of merit of the intended architecture expressed as a parametric expression can be used to determine the overall acceptability of the architecture. The result from a quick assessment of the system safety could be used as a means to explore system trade-offs in reliability and redundancy at the highest design levels.

Comparison of Designs for Safety/Mission Critical Systems

We investigate and analyze the concept of “missed detection” and its application to the design of architectures that integrate multiple safety/mission critical functions. The analysis is based on considering different design alternatives with varying levels of missed fault detection of the components constituting the functions or subsystems. The overall system reliability and availability in a fault tolerant architecture relies as heavily on the ability to detect a fault as it does on being able to prevent a fault as one would attempt by having multiple levels of redundancy and/or improved reliability of the components in such an architecture. In short, the safety of a particular architecture depends not only on component reliability, and fault tolerance, expressed as redundancy, but also on fault detectability.

This paper describes some methods for greatly reducing or possibly eliminating subjective tuning of suspension parts for ride and handling. Laptop computers can now be used in the vehicle to guide the tuning process. The same tools can be used to select solutions that reduce sensitivity to production and environmental variations. OBJECTIVE Reduce or eliminate time required for tuning of suspension parts for ride characteristics. Improve the robustness of ride performance relative to variations in ambient temperature and production tolerances. PROBLEM REQUIRING SOLUTION AND METHOD OF APPROACH Traditional development programs for new vehicles include time-consuming subjective ride evaluations. One example is shock absorber tuning. Even if sophisticated models define force-velocity curves, numerous hardware iterations are needed to find valvings that will reproduce the curves. Many evaluation rides are needed to modify the valvings to meet performance targets.

Electro-Motive Division of GM jointly with HRL Laboratories have developed a software tool, called TechPro, which assists in troubleshooting of diesel locomotives. The tool has been tested extensively in the field for the last two years. It has improved significantly the quality of diagnosis of locomotives. The tool is based on Graphical Probabilistic Models and Case Data Bases. We will discuss the design of the tool, its performance and will show its relevance to diagnosis of automobiles.

This report summarizes the methodology used in automotive industry for virtual evaluation of vehicle structural integrity under abusive load cases. In particular, the development of a nonlinear finite element (FE) centric approach is covered that is based on the functions implemented in ABAQUS (by ABAQUS Inc.). An overview is also given for comparative study of the ABAQUS capability with the existing ADAMS (MSC Software) based methods.

Assessing Required Levels of Redundancy for Composite Safety/Mission Critical Systems

We investigate and analyze the concept of “shared redundancy” and its application to the design of architectures that integrate multiple safety/mission critical functions or subsystems. The analysis is based on considering different design alternatives with varying levels of physical redundancy of the components constituting the functions or subsystems. Under a set of assumptions, we show that the overall system reliability and availability in a shared redundancy based architecture can be improved without increasing the levels of physical redundancy for the components employed at the subsystem level. However, such an improvement will be limited by the component(s) with the minimal level of redundancy.

Architecture of By-Wire Systems Design Elements and Comparative Methodology

By-wire systems have the potential of augmenting the normal capabilities of human drivers as well as serving as enablers for emerging safety technologies. To achieve these features, these systems must be carefully designed, analyzed, and verified for safety because they are new, complex, and potentially exhibit new and different failure modes and effects. Duplication may be required to ensure that safety margins are met in the presence of faults. Full duplication of every system may not lead to a cost effective implementation, especially if multiple independent by-wire systems are placed on a single vehicle. Other architectural approaches for the integration of by-wire systems need to be considered and analyzed. These architectures should meet if not exceed the safety requirements while providing a more cost effective implementation than a fully duplicated architecture.

Adaptive Hydraulic Braking Traction Control for the 2003 Chevrolet Kodiak and GMC TopKick

The development and application of a traction control Kodiak and GMC TopKick are explained. Most traction systems use engine management to enable traction control, while the adaptive braking system can provide traction assist for either gas or Diesel powered vehicles from 14,000 lbs. to 33,000 lbs. GVW. The performance driven criteria that established the design requirements and the development of a new product to meet these objectives are discussed. Both the vehicle manufacturer and the traction controller supplier provided these criteria. The basic ABS and traction control hydraulic schematics will be described as they apply to the vehicles. The results of the development program will be compared to the criteria used to establish the goals, and the benefits of the traction control system will be discussed.

Performance of Coatings for Underbody Structural Components

The Auto/Steel Partnership established the Light Truck Frame Project Group in 1996 with two objectives: (a) to develop materials, design and fabrication knowledge that would enable the frames on North American OEM (original equipment manufacturer) light trucks to be reduced in weight, and (b) to improve corrosion resistance of frames on these vehicles, thereby allowing a reduction in the thickness of the components and a reduction in frame weight. To address the issues relating to corrosion, a subgroup of the Light Truck Frame Project Group was formed. The group comprised representatives from the North American automotive companies, test laboratories, frame manufacturers, and steel producers. As part of a comprehensive test program, the Corrosion Subgroup has completed tests on frame coatings. Using coated panels of a low carbon hot rolled and pickled steel sheet and two types of accelerated cyclic corrosion tests, seven frame coatings were tested for corrosion performance.

The complexity of designing and implementing a vehicle electrical control system for ultra fuel-efficient hybrid vehicles is significantly greater than that of a conventional vehicle. To quickly demonstrate and iterate capabilities of these vehicles, an efficient and rapid means for developing requirements, mapping these into an electrical control and communications architecture, and developing prototype systems is needed. The General Motors Precept concept vehicle is an example of an energy- efficient vehicular control system developed using a "requirements to software'' development process and electronic controller infrastructure that demonstrates these attributes. The Precept is General Motors Corporation's technology demonstration concept vehicle developed to address General Motors Corporation's commitment to the Partnership for a New Generation (PNGV) program.

Due to this heightened need, the customer is becoming increasingly perceptive of their vehicle surroundings, expecting their vehicle to be an extension of their home and/or office, to assist in getting things done in an environment that is as convenient and comfortable as their primary workplace. Similarly, there is also increased emphasis on vehicles to be styled so that they are visually appealing, so that all the parts work as a whole to make the environment as enjoyable as consumers' most pleasant surroundings outside the vehicle.

Historically, the long development time required to produce a new automobile has meant that the electronics in that vehicle might lag the state-of-the-art by several years. For traditional vehicle electronics, this was certainly an appropriate delay, ensuring through extensive testing and qualification that the quality and reliability of the electronic systems met rigorous standards. However, with the growing consumer-oriented electronics content in today's vehicles, it is becoming more difficult for the automotive manufacturers to meet consumers' expectations with older technology. Couple this with the fast-paced consumer product cycle, typically nine to eighteen and the result is increasing pressure on the vehicle manufacturers from after-market electronics suppliers, who can update their product lines as fast as the component manufacturers can produce new models.

Utilization of a Chassis Dynamometer for Development of Exterior Noise Control Systems

The development of systems and components for control of exterior noise has traditionally been done through an iterative process of on road testing. Frequently, road testing of vehicle modifications are delayed due to ambient environmental changes that prevent testing. Vehicle dynamometers used for powertrain development often had limited space preventing far field measurements. Recently, several European vehicle manufacturers constructed facilities that provided adequate space for simulation of the road test. This paper describes the first implementation of that technology in the U.S.. The facility is typical of those used world wide, but it is important to recognize some of the challenges to effective utilization of the technique to correlate this measurement to on road certification.

This paper describes the design, synthesis-analysis and development of the unique vehicle structure architecture for the fifth generation Chevrolet Corvette, ‘C5’, which starts in the 1997 model year. The innovative structural layout of the ‘C5’ enables torsional rigidity in an open roof vehicle which exceeds that of all current production open roof vehicles by a wide margin. The first structural mode of the ‘C5’ in open roof configuration approaches typical values measured in similar size fixed roof vehicles. Extensive use of CAE and a systems methodology of benchmarking and requirements rolldown were employed to develop the ‘C5’ vehicle architecture. Simple computer models coupled with numerical optimization were used early in the design process to evaluate every design concept and alternative iteration for mass and structural efficiency.

An assessment of automobile painting at General Motor's Lake Orion, Michigan, USA assembly facility from a life cycle perspective was conducted. The Orion Facility produces the new Oldsmobile Aurora and Buick Riviera models. Improvements in on-site pollution prevention, energy conservation and regulatory barriers to technology innovation were identified. The environmental implications of auto body substrate material choice were analyzed. A life cycle inventory framework was developed for paint suppliers and other parts of the auto painting life cycle. An Alternative Regulatory System was proposed for the entire U.S. auto industry that will, if implemented, facilitate the integration of environmental management into core business strategies and planning.

U.S. Automotive Corrosion Trends Over the Past Decade

Since 1985, the Body Division of the Automotive Corrosion and Prevention Committee of SAE (ACAP) has conducted biannual surveys of automotive body corrosion in the Detroit area. The purpose of these surveys is to track industry wide corrosion protection improvements and to make this information available for public consumption. The survey consists of a closed car parking lot survey checking for perforations, blisters, and surface rust. This paper reports the results of the five surveys conducted to date.

Free form fabrication, or rapid prototyping as it is commonly known, is the creation of a physical entity, directly from numerical description, using an additive process. The mathematical data used is typically in the form of a 3D CAD file, but it may also be obtained from a reverse engineering process. This paper presents a review of three of the leading FFF (free form fabrication) systems which are commercially available. Time constraints will allow us to describe only three of these products. Although this does not do justice to a technology where there are more than 30 different systems in various stages of development, these examples represent the vast majority of machines which are in the marketplace today.
