High-Fidelity Transient Thermal Modeling of a Brake Corner

There is an increasing interest in transient thermal simulations of automotive brake systems. This paper presents a high-fidelity CFD tool for modeling complete braking cycles including both the deceleration and acceleration phases. During braking, this model applies the frictional heat at the interface on the contacting rotor and pad surfaces. Based on the conductive heat fluxes within the surrounding parts, the solver divides the frictional heat into energy fluxes entering the solid volumes of the rotor and the pad. The convective heat transfer between the surfaces of solid parts and the cooling airflow is simulated through conjugate heat transfer, and the discrete ordinates model captures the radiative heat exchange between solid surfaces. It is found that modeling the rotor rotation using the sliding mesh approach provides more realistic results than those obtained with the Multiple Reference Frames method.

Composite Thermal Model for Design of Climate Control System

We propose a composite thermal model of the vehicle passenger compartment that can be used to predict and analyze thermal comfort of the occupants of a vehicle. Physical model is developed using heat flow in and out of the passenger compartment space, comprised of glasses, roof, seats, dashboard, etc. Use of a model under a wide variety of test conditions have shown high sensitivity of compartment air temperature to changes in the outside air temperature, solar heat load, temperature and mass flow of duct outlet air from the climate control system of a vehicle. Use of this model has subsequently reduced empiricism and extensive experimental tests for design and tuning of the automatic climate control system. Simulation of the model allowed several changes to the designs well before the prototype hardware is available.

Mechanical and Thermophysical Properties of Magnesium Alloy Extrusions

Magnesium alloy extrusions offer potentially more mass saving compared to magnesium castings. One of the tasks in the United States Automotive Materials Partnership (USAMP) ?Magnesium Front End Research and Development? (MFERD) project is to evaluate magnesium extrusion alloys AM30, AZ31 and AZ61 for automotive body applications. Solid and hollow sections were made by lowcost direct extrusion process. Mechanical properties in tension and compression were tested in extrusion, transverse and 45 degree directions. The tensile properties of the extrusion alloys in the extrusion direction are generally higher than those of conventional die cast alloys. However, significant tension-compression asymmetry and plastic anisotropy need to be understood and captured in the component design.

Magnesium alloys are the lightest structural metal and recently attention has been focused on using them for structural automotive components. Fatigue and durability studies are essential in the design of these load-bearing components. In 2006, a large multinational research effort, Magnesium Front End Research & Development (MFERD), was launched involving researchers from Canada, China and the US. The MFERD project is intended to investigate the applicability of Mg alloys as lightweight materials for automotive body structures. The participating institutions in fatigue and durability studies were the University of Waterloo and Ryerson University from Canada, Institute of Metal Research (IMR) from China, and Mississippi State University, Westmorland, General Motors Corporation, Ford Motor Company and Chrysler Group LLC from the United States.

Electro-Hydraulic Fully Flexible Valve Actuation System for Engine Test Cell

Fully Flexible Valve Actuation (FFVA) systems provide maximum flexibility to adjust lift profiles of engine intake and exhaust valves. A research grade electro-hydraulic servo valve based FFVA system was designed to be used with an engine in a test cell to precisely follow desired lift profiles. Repetitive control was chosen as the control strategy. Crank angle instead of time is used to trigger execution to ensure repeatability. A single control is used for different engine speeds even though the period for one revolution changes with engine speeds. The paper also discusses lift profile extension, instantaneous lift profile switching capability and built-in safety features.

The automotive industry continues to strive for mold-in-color (MIC) solutions that can provide metallic flake appearances. These MIC solutions can offer a substantial cost out opportunity while retaining a balance of weathering performance and physical properties. This paper discusses a predictive engineering package used to hide, minimize and eliminate flow lines. Material requirements and the methods used to evaluate flowline reduction and placement for visual inspection criteria are detailed. The Nissan Quest® luggage-rack covers are used to illustrate this application. The paper also explores how evolving predictive packages offer expanding possibilities.

Life Cycle Analysis Framework; A Comparison of HFC-134a, HFC-134a Enhanced, HFC-152a, R744, R744 Enhanced, and R290 Automotive Refrigerant Systems

The goal of this study is to assess the total Life Cycle Global Warming Impact of the current HFC-134a (R134a) refrigeration system and compare it with the effect of proposed alternatives, HFC-134a Enhanced, HFC-152 (R152a), R744, R744 Enhanced and R290, based on life cycle analysis (LCA). The enhanced systems include control strategies to elevate the compressor suction pressure as the evaporator load is reduced. The hydrofluorocarbons HFC-134a and HFC-152a are greenhouse gases (GHGs) and are subject to the Kyoto Protocol timetables, which when the treaty takes effect will require participating developed countries to reduce their overall CO2 equivalent emissions of six GHGs by at least 5% by 2012 from 1990 levels.

Alliance Principle 1.4: Visual Downangle Criteria for Navigation and Telematics Displays in Vehicles

The Alliance of Automotive Manufacturers (Alliance) has produced a document in which Principle 1.4 gives criteria and methods for calculating downvision angles to navigation and telematics displays in vehicles. This paper describes the details of the criteria and methods for determining compliance. Visual displays placed high in the vehicle instrument panel help drivers to use their peripheral vision to monitor the roadway for major developments, even during brief glances to the display. The Alliance has developed two criteria to define the maximum allowable downward viewing angle for displayed information in North American vehicles. One criterion is for use in two-dimensional Computer Aided Design (CAD) analyses, and one is for use in three-dimensional CAD analyses. Alliance Principle 1.4 is consistent with known driver performance research data, and known facts about the peripheral sensitivity of the human visual system.

Towards Improved Halogen Lighting Performance using a Combination of High Luminous Flux Sources and a Lens Material Approach

Currently, automobile manufacturers receive automotive headlamp assemblies from headlamp manufacturers with outer lenses produced of clear or slightly blue tinted polycarbonate. Such headlamp designed to provide optimized light output have very similar aesthetics, and leave little room to differentiate one car platform from another, using the outer lens color. With edge glow technology a car manufacturer can provide an appealing aesthetic look (edge glow effect) from the outer lens. Additionally, this technology can be used to improve the quality of the beam color emitted through the outer lens. Dependent on the chosen combination of halogen source and lens formulation, a range of beam colors spanning from halogen to HID is attainable, where the beam pattern and color continue to conform to the applicable SAE and ECE beam photometry and color standards and regulations.

In particular, the development of a nonlinear finite element (FE) centric approach is covered that is based on the functions implemented in ABAQUS (by ABAQUS Inc.). An overview is also given for comparative study of the ABAQUS capability with the existing ADAMS (MSC Software) based methods.

A Low Cost, Lightweight Solution for Soft Seamless Airbag Systems

OEM and Tier One integrated suppliers are in constant search of cockpit system components that reduce the overall number of breaks across smooth surfaces. Traditionally, soft instrument panels with seamless airbag systems have required a separate airbag door and a tether or steel hinge mechanism to secure the door during a deployment. In addition, a scoring operation is necessary to ensure predictable, repeatable deployment characteristics. The purpose of this paper is to demonstrate the development and performance of a cost-effective soft instrument panel with a seamless airbag door that results in a reduced number of parts and a highly efficient manufacturing process. Because of the unique characteristics of this material, a cost-effective, lightweight solution to meet both styling requirements, as well as safety and performance criteria, can be attained.

Thermoformed Soft Instrument Panel

The automotive industry is continually striving for opportunities to take additional cost and mass out of vehicle systems. Large parts such as an Instrument Panel retainer are good candidates because a small percent reduction in mass can translate into a significant material mass savings. Multiple requirements for a soft instrument panel including safety, stiffness, adhesion, etc. can make these savings difficult to achieve. This paper will describe how a new material and process development for the fabrication of a soft instrument panel can produce 50% weight savings with a 20% cost reduction potential. In addition, this new technology exhibits improved performance over existing materials during safety testing.

Adaptive Hydraulic Braking Traction Control for the 2003 Chevrolet Kodiak and GMC TopKick

The development and application of a traction control Kodiak and GMC TopKick are explained. Most traction systems use engine management to enable traction control, while the adaptive braking system can provide traction assist for either gas or Diesel powered vehicles from 14,000 lbs. to 33,000 lbs. GVW. The performance driven criteria that established the design requirements and the development of a new product to meet these objectives are discussed. Both the vehicle manufacturer and the traction controller supplier provided these criteria. The basic ABS and traction control hydraulic schematics will be described as they apply to the vehicles. The results of the development program will be compared to the criteria used to establish the goals, and the benefits of the traction control system will be discussed.

An Evaluation of Alternative Methods for Assessing Driver Workload in the Early Development of In-Vehicle Information Systems

This study examined whether the effect of subsidiary tasks on driving performance can be predicted from stationary (static) testing. Alternative methods for assessing the performance of drivers during their use of in-vehicle information systems were examined. These methods included static testing in stationary vehicles, as well as dynamic, on-road testing. The measures that were obtained from static tests were evaluated in terms of how well they could predict measures obtained from driving performance during on-road testing (which included concurrent use of secondary information systems). The results indicated that measures obtained in static test settings were highly correlated with corresponding measures obtained from on-road performance testing.

Use of Parametric Modeling in the Development of Energy Absorber Applications

Automotive styling and performance trends continue to challenge engineers to develop cost effective bumper systems that can provide efficient energy absorption and also fit within reduced package spaces. Through a combination of material properties and design, injection-molded engineering thermoplastic (ETP) energy absorption systems using polycarbonate/polybutylene terephthalate (PC/PBT) alloys have been shown to promote faster loading and superior energy absorption efficiency than conventional foam systems. This allows the ETP system to provide the required impact protection within a smaller package space. In order to make optimal use of this efficiency, the reinforcing beam and energy absorber (EA) must be considered together as an energy management system. This paper describes the development of a predictive tool created to simplify and shorten the process of engineering efficient and cost effective beam/EA energy management systems.

Two-Shot and Overmolding Technology for Automotive Applications Using Engineering Thermoplastics

There are a multitude of opportunities to utilize two-shot or overmolding technology in the automotive industry. Two-shot or overmolding a thermoplastic elastomer onto a rigid substrate can produce visually appealing, high quality parts. In addition, use of this technology can offer the molder significant reductions in labor and floor space consumption as well as a reduction in system cost. Traditionally, two-shot applications were limited to olefinbased TPE's and substrates, which often restricted rigidity, structure and gloss levels. With the development of thermoplastic elastomers that bond to engineering thermoplastics, two-shot molding can now produce parts that require higher heat, higher gloss and greater structural rigidity. This paper will outline engineering thermoplastics that bond with these new elastomers, discuss potential applications, and review circumstances that offer the best opportunity to call upon the advantages of two-shot and overmolding technology.

The history behind Polymer Class “A” Body Panels for automotive applications is very interesting. The driving factors behind these applications have not changed significantly over the past sixty years. Foremost among these factors is the need for corrosion and dent resistance. Beginning with Saturn in 1990, interest in polymer body panels grew and continues to grow up to the present day, with every new global application. Today, consumers and economic factors drive the industry trend towards plastic body panels. These include increased customization and fuel economy on the consumer side. Economic factors such as lower unit build quantities, reduced vehicle mass, investment cost, and tooling lead times influence material choice for industry. The highest possible performance, and fuel economy, at the lowest price have always been a goal.

By design, frontal New Car Assessment Program (NCAP) tests focus on a narrow portion of the spectrum of field crash events. A simple, high level parsing of towaway crashes from NHTSA's National Automotive Sampling System - Crashworthiness Data System (NASS-CDS) files shows that only a small fraction of occupants (but a somewhat larger portion of their harm as measured by ISS) find themselves in crash circumstances remotely similar to NCAP crash conditions. Looking only at seat location, area of damage, direction of force, distribution of damage, and estimated delta-V filters significantly restricts the relevance of NCAP even before critical factors like belt use and vehicle crash partner are considered. Given the limited scope of frontal NCAP it should not be surprising that it has limited usefulness in discriminating among various vehicles' overall performance in the field.
