Open-loop Torque Control Strategy based on Constant Volume Instantaneous Combustion Model

A model-based torque control strategy which is simple and easily adaptable to various types of engines is developed in this paper. A torque model is derived from constant-volume combustion model, and applications of the model to engine torque control problem are also discussed. As examples, the torque model is calibrated with experimental data collected from two different engines, and simulation and experimental results from the torque control strategy are presented as well.

3D CFD Modeling of an Electric Motor to Predict Spin Losses at Different Temperatures

With the advent of this new era of electric-driven automobiles, the simulation and virtual digital twin modeling world is now embarking on new sets of challenges. Getting key insights into electric motor behavior has a significant impact on the net output and range of electric vehicles. In this paper, a complete 3D CFD model of an Electric Motor is developed to understand its churning losses at different operating speeds. The simulation study details how the flow field develops inside this electric motor at different operating speeds and oil temperatures. The contributions of the crown and weld endrings, crown and weld end-windings, and airgap to the net churning loss are also analyzed. The oil distribution patterns on the end-windings show the effect of the centrifugal effect in scrapping oil from the inner structures at higher speeds. Also, the effect of the sump height with higher operating speeds are also analyzed.

A 3-D CFD Investigation of Ball Bearing Weir Geometries and Design Considerations for Lubrication

The study focuses on understanding the air and oil flow characteristics within a ball bearing during high-speed rotation, with a particular emphasis on optimizing frictional heat dissipation and oil lubrication methods. Computational fluid dynamics (CFD) techniques are employed to analyze the intricate three-dimensional airflow and oil flow patterns induced by the motion of rotating and orbiting balls within the bearing. A significant challenge in conducting three-dimensional CFD studies lies in effectively resolving the extremely thin gaps existing between the balls, races, and cages within the bearing assembly. In this research, we adopt the ball-bearing structured meshing strategy offered by Simerics-MP+ to meticulously address these micron-level clearances, while also accommodating the rolling and rotation of individual balls. Furthermore, we investigate the impact of different designs of the lubrication ports to channel oil to other locations compared to the ball bearings.

Kinetic Model Development for Selective Catalytic Converter Integrated Particulate Filters

To meet the stringent NOx and particulate emissions requirements of Euro 6 and China 6 standard, Selective Catalyst Reduction (SCR) catalyst integrated with wall flow particulate filter (SCR-DPF) has been found to be an effective solution for the exhaust aftertreatment systems of diesel engines. NOx is reduced by ammonia generated from urea injection while the filter effectively traps and burns the particulate matter periodically in a process called regeneration. The engine control unit (ECU) effectively manages urea injection quantity, timing and soot burning frequency for the stable functioning of the SCR-DPF without impacting drivability. To control the NOx reduction and particulate regeneration process, the control unit uses lookup tables generated from extensive hardware testing to get the current soot load and NOx slip information of SCR-DPF as a function of main exhaust state variables.

Transient Aerodynamics Simulations of a Passenger Vehicle during Deployment of Rear Spoiler

In the context of vehicle electrification, improving vehicle aerodynamics is not only critical for efficiency and range, but also for driving experience. In order to balance the necessary trade-offs between drag and downforce without significant impact on the vehicle styling, we see an increasing amount of active aerodynamic solutions on high-end passenger vehicles. Active rear spoilers are one of the most common active aerodynamic features. They deploy at high vehicle speed when additional downforce is required [1, 2]. For a vehicle with an active rear spoiler, the aerodynamic performance is typically predicted through simulations or physical testing at different static spoiler positions. These positions range from fully stowed to fully deployed. However, this approach does not provide any information regarding the transient effects during the deployment of the rear spoiler, which can be critical to understanding key performance aspects of the system.

Sound Transmission Loss through Front of Dash and Instrumental Panel

The subsystem of front of dash (FOD) and instrument panel (IP) is a critical path to isolate the powertrain noise and road noise for vehicles. This subsystem mainly consists of sheet metal, dash mats, IP, and the components inside IP such as HVAC and wiring harness. To achieve certain level of cabin quietness, the sound transmission loss performance of this subsystem is usually used as a quantifier. In this paper, the sound transmission loss through the FOD and IP is investigated up to 10kHz, through both acoustic testing and numerical simulation. In the acoustic testing, the subsystem is cut from a vehicle and installed on the wall of two-rooms STL testing suite, with source room being reverberant and receiver room being anechoic. In the testing, various scenarios are measured to understand the contributions from different components.

Evaluation of Neat Methanol as Fuel for a Light-Duty Compression Ignition Engine

Methanol is currently being evaluated as a promising alternative fuel for internal combustion engines, due to being attainable by carbon neutral or negative pathways (renewable energy and carbon capture technology). The low ignitability of methanol has made it attractive mostly as a fuel for spark ignition engines, however the low sooting properties of the fuel could potentially reduce the NOx-soot tradeoff present in compression ignition engines. In this work, using a 4-cylinder engine with compression ratio modified from 16:1 to 19:1, methanol combustion is evaluated under five operating conditions in terms of fuel consumption, criteria pollutants, CO2 emissions and engine efficiency in addition to the qualitative assessment of the combustion stability. It was found that combustion is stable at medium to high loads, with medium load NOx emissions levels at least 30% lower than the original diesel engine and comparable emissions at maximum load conditions.

Virtual Development of Control Coordinator for Engine and Aftertreatment Architecture Equipped with Diesel Fuel Burner

Heating devices are effective technologies to strengthen emission robustness of AfterTreatment Systems (ATS) and to guarantee emission compliance in the new boundaries given by upcoming legislations. Moreover, they allow to manage the ATS warm-up independently from engine operating conditions, thereby reducing the need for specific combustion strategies. Within heating devices, an attractive solution to provide the required thermal power without mandating a 48V platform is the fuel burner. In this work, a model-based control coordinator to manage the interaction between engine, ATS and fuel burner device has been developed, virtually validated, and optimized. The control function features a burner model and a control logic to deliver the needed amount of thermal energy, while ensuring ATS hardware protection.

A Process to Characterize the Sound Directivity Pattern of AVAS Speaker

Speaker performance in Acoustic Vehicle Alerting System (AVAS) plays a crucial role for pedestrian safety. Sound radiation from AVAS speaker has obvious directivity pattern. Considering this feature is critical for accurately simulating the exterior sound field of electrical vehicles. This paper proposes a new process to characterize the sound directivity pattern of AVAS speaker. The first step of the process is to perform an acoustic testing to measure the sound pressure radiated from the speaker at a certain number of microphone locations in a free field environment. Based on the geometry of a virtual speaker, the locations of each microphone and measured sound pressure data, an inverse method, namely the inverse pellicular analysis, is adopted to recover a set of vibration pattern of the virtual speaker surface. The recovered surface vibration pattern can then be incorporated in the full vehicle numerical model as an excitation for simulating the exterior sound field.

Perspectives on the Transition from Hardware-Based Validation and Product Evaluation to Virtual Processes

Accelerating product development cycles and incentives to reduce costs in product development are strong motivators to move to virtual development and validation processes. Challenges to moving to a virtual paradigm include a wealth of historical data and context for hardware tests, uncertainty over dependencies, and a lack of a clear path of transition to virtual methods. In this paper we will discuss approaches to understanding the value created by hardware tests and aligning that value to virtual processes. We will also discuss the need for a virtual context to be added to SAE J1739 [1] (DFMEA detection criteria), and how to create paths to maximize the value of virtual assessments. Finally, we will also discuss the cultural and organizational changes required to support.

Cylindrical Li-Ion Cell Crush CAE Capability in Automotive Application

The world is moving towards E-mobility solutions and Battery Electric Vehicles (BEVs) are the main enabler towards it. Li-ion cells are the fundamental building block of any BEVs. There are three common types of Li-ion cell design i.e., cylindrical cells, Prismatic Cells and Pouch cells. Ensuring safety of BEVs are critical to gain customer trust and acceptance over Internal Combustion Engine (ICE) vehicles. EV fire is found to be one of the major concerns related to using higher energy batteries. During a crash event, Post-Crash Electrical Integrity of the BEV is to be ensured and hence primary focus is on mitigation of Li-ion cell internal short circuit. It has been seen in prior published articles that cell internal short circuit can be triggered by physical intrusion of cell. This paper primarily focusses on simulating the mechanical behavior of cylindrical cell under various crush conditions.

Characterization and Modeling of Instrument Panel Textile Trim Materials for Passenger Airbag Deployment Analysis

Premium instrument panels (IPs) contain passenger airbag (PAB) systems that are typically comprised of a stiff plastic substrate and a soft ‘skin’ material which are adhesively bonded. During airbag deployment, the skin tears along the scored edges of the door holding the PAB system, the door opens, and the airbag inflates to protect the occupant. To accurately simulate the PAB deployment dynamics during a crash event all components of the instrument panel and the PAB system, including the skin, must be included in the model. It has been recognized that the material characterization and modeling of the skin tearing behavior are critical for predicting the timing and inflation kinematics of the airbag. Even so, limited data exists in the literature for skin material properties at hot and cold temperatures and at the strain rates created during the airbag deployment.

Thermomechanical Fatigue Crack Growth Simulation in a Turbo-Housing Model Using Nonlinear Fracture Mechanics

Turbocharger housings in internal combustion engines are subjected to severe mechanical and thermal cyclic loads throughout their life-time or during engine testing. The combination of thermal transients and mechanical load cycling results in a complex evolution of damage, leading to thermo-mechanical fatigue (TMF) of the material. For the computational TMF life assessment of high temperature components, the DTMF model can provide reliable TMF life predictions. The model is based on a short fatigue crack growth law and uses local finite-element (FE) results to predict the number of cycles to failure for a technical crack. In engine applications, it is nowadays often acceptable to have short cracks as long as they do not propagate and cause loss of function of the component. Thus, it is necessary to predict not only potential crack locations and the corresponding number of cycles for a technical crack, but also to determine subsequent crack growth or even a possible crack arrest.

Analytical Method to Predict Floor Console Lid Latch Rattle Acoustic Noise

This paper is a continuation of previously published technical paper SAE 2022-01-0314. The preceding work described an analytical methodology to predict the vehicle interior trim squeak and rattle issues upfront in the design cycle using a “relative displacement” or “contact force” metric; the methodology was implemented on the center floor console armrest latch using a linear finite element model. The work is logically extended to predict the squeak and rattle issues quantitatively using now an “acoustic noise” metric, this enables a direct comparison with the physical test results and helps to further refine the design best practices. This approach combines Finite Element Method (FEM) and Boundary Element Method (BEM) to estimate structural vibration response and acoustic sound pressure respectively.

Virtual Testing of Front Camera Module

The front camera module is a fundamental component of a modern vehicle’s active safety architecture. The module supports many active safety features. Perception of the road environment, requests for driver notification or alert, and requests for vehicle actuation are among the camera software’s key functions. This paper presents a novel method of testing these functions virtually. First, the front camera module software is compiled and packaged in a Docker container capable of running on a standard Linux computer as a software in the loop (SiL). This container is then integrated with the active safety simulation tool that represents the vehicle plant model and allows modeling of test scenarios. Then the following simulation components form a closed loop: First, the active safety simulation tool generates a video data stream (VDS). Using an internet protocol, the tool sends the VDS to the camera SiL and other vehicle channels.

Analytical Failure Modeling of Thermal Interface Material in High Voltage Battery Modules in Electric Vehicle Crash Scenario

Battery Electric Vehicles (BEVs) are becoming more competitive day by day to achieve maximum peak power and energy requirement. This poses challenges to the design of Thermal Interface Material (TIM) which maintains the cell temperature and ensure retention of cell and prevent electrolyte leak under different crash loads. TIM can be in the form of adhesives, gels, gap fillers. In this paper, TIM is considered as structural, and requires design balance with respect to thermal and mechanical requirements. Improving structural strength of TIM will have negative impact on its thermal conductivity; hence due care needs to be taken to determine optimal strength that meets both structural and thermal performance. During various crash conditions, due to large inertial force of cell and module assembly, TIM is undertaking significant loads on tensile and shear directions. LS-DYNA® is used as simulation solver for performing crash loading conditions and evaluate structural integrity of TIM.

Prediction of Optimized Design Under Dynamic Loads Using Kriging Metamodel

Stamped components play an important role in supporting various sub-systems within a typical engine and transmission assembly. In some cases, the stamped components will not initially meet the design criteria, and material may need to be added to strengthen it. However, in other cases the component may be overdesigned, and there will be opportunities to reduce mass while still meeting all design criteria. In this latter case, multiple CAE simulations are often performed to enhance the component design by varying design parameters such as thickness, bend radius, material, etc., The conventional process will assess changes in one parameter at a time, while holding other parameters constant. Though this helps in meeting the design criteria, it is often very difficult to produce the best optimized design within the limited time span with this approach. With the aid of Altair-HyperMorph techniques, multiple design parameters can be varied simultaneously.

Material Characterization of Strain Rate Dependent Elastomers using Simplified Rubber Material Model in LS-DYNA

Elastomers are widely used in many automotive components such as seals, gaskets etc., for their hyperelastic properties. They can undergo large strain and can return to their original state with no significant deformation making them suitable for energy dissipation applications. Most common testing procedures include uniaxial tension, pure shear, biaxial tension and volumetric compression under quasi-static loading conditions. The results from these tests are used to generate material models for different finite element (FE) solvers, such as LS-DYNA. Commonly used material models for elastomers in LS-DYNA are the Ogden Material Model (MAT77), which uses parameter-based approach and the Simplified Rubber Material Model (MAT181), which uses tabulated input data. Prediction of rate dependent behavior of elastomers is gaining interest as, for example, during a crash simulation the components undergo impact under different strain rates.

An Automated Procedure for Implementing Steer Input during Ditch Rollover CAE Simulation

Vehicle manufacturers conduct tests to develop crash sensing system calibrations. Ditch fall-over is one of a suite of laboratory tests used to develop rollover sensing calibrations that can trigger deployment of safety devices like roof rail airbags and seat belt pretensioners. The ditch fall-over test simulates a flat road followed by a ditch on one side of the road. The vehicle heads into the ditch and the driver applies swift steer input once the ditch slope is sensed. Typically, the steer input is applied when the two down-slope wheels on the ditch side enter the ditch. Multi-Body Dynamics (MBD) software can be used for virtual simulation of these test events. Conventionally in simulations, the vehicle-model is run without steer input and the marking line crossing time is observed/manually recorded from observation of simulation video. This recorded time is used to apply the steer input and the full event is then re-simulated.

Evaluation of the Effect of Low-Carbon Fuel Blends’ Properties in a Light-Duty CI Engine

De-fossilization is an increasingly important trend in the energy sector. In the transport sector the de-fossilization efforts have been centered in promoting the electrification of vehicles, nonetheless other pathways, like the use of carbon neutral or carbon-offsetting fuels under current vehicle fleets, are also worth considering. Low-carbon fuels (LCF) can be synthetized from sources that can take advantage of the carbon already present in the atmosphere (either by technologies like direct carbon capture or biological processes like photosynthesis in biofuels) and use energy from renewable sources for the necessary industrial processes. Although, LCFs can be compared to fossil fuels as energy sources for internal combustion engines, their composition is not the same and their properties can modify the engine combustion and emissions.
