Fatigue Analysis and Rapid Design Process of Anti-vibration Rubber Parts for Automobiles

In recent years, an increase in vehicle weight due to the electrification of automobiles, specifically EVs, has increased the input loads on anti-vibration rubber parts. Moreover, the characteristics of these loads have also changed due to the rotational drive of electric motors, regenerative braking, and other factors. When designing a vehicle, in advance it is necessary to set specifications that take into account the spring characteristics and durability of the anti-vibration rubber parts in order to meet functional requirements. In this study, the hyperelastic and fatigue characteristics (S-N diagram and Haigh diagram) of Rubbers which is widely used for anti-vibration rubber parts, were experimentally obtained, and structural and fatigue analyses using FEM (Finite Element Method) were conducted in conjunction with spring and fatigue tests of anti-vibration rubber parts to determine the correlation between their spring and fatigue characteristics.

Verification Method to Optimize Multiple Engine Functions in a Short Time Using Multi-Objective Design Exploration

Model-based Development (MBD) has been employed for engine development to reconcile the contradictory relationship between numerous functions and systems at a high level and in a short span of time. However, in actuality, as engines have become more advanced, it has become challenging to even satisfy the requirements of individual components. Moreover, reconciling multiple contradictory functions like engine power and strength and durability performance, as well as coordinating many related systems, requires an even higher level of skill. Such harmonization techniques require total optimization studies that cover a wide range of designs, and which requires several years of examination with current development processes. Multi-objective Design Exploration (MODE) methods [1] using parametric models [2] and surrogate models [3] are being used to shorten the development period and achieve more balanced designs.

Powertrain development requires an efficient development process with no rework and model-based development (MBD). In addition, to performance design that achieves low CO2 emissions is also required. Furthermore, it also demands fuel economy performance considering real-world usage conditions, and in North America, the EPA (U.S. Environmental Protection Agency) 5-cycle, which evaluates performance in a combination of various environments, is applied. This evaluation mode necessitates predicting performance while considering engine heat flow. Particularly, simulation technology that considers behavior based on engine temperature for Hybrid Electric Vehicle (HEV) is necessary. Additionally, in the development trend of vehicle aerodynamic improvement, variable devices like Active Grille Shutter (AGS) are utilized to contribute to reducing CO2 emissions.

Identification of Important Issues and Driving Modes for Enhancing NVH Performance of Electric Vehicles Based on Comparative Analysis of User Experience with Conventional ICE Vehicles

The challenges concerning noise, vibration, and harshness (NVH) performance in the vehicle cabin have been significantly changed by the powertrain shift from a conventional drive unit with an internal-combustion engine (ICE) to electric drive units (eAxles). However, there is few research regarding the impact of electrification on NVH considering the influence of the context such as multi-stimuli and traffic rules during a real-life driving. In this study, the authors conducted test drives using EVs and ICEVs on public roads in Europe and conducted a statistical analysis of the difference in driver impression of NVH performance based on interviews during actual driving. The impression data were categorized into clusters corresponding to related phenomena or features based on driver comments. Furthermore, the vehicles data (vehicle speed, acceleration, GPS information, etc.) were recorded to associate the driver impressions with the vehicle’s conditions when the comments were made.

Prediction of Aerodynamic Drag in SUVs with Different Specifications by Using Large-Eddy Simulations

Emission regulations are becoming more stringent, as global temperature continues to rise due to the increasing greenhouse gases in the atmosphere. Battery electric vehicles (BEV), which have zero tailpipe emissions, are expected to become widespread to solve this problem. As the powertrain of BEV is more efficient than conventional powered vehicles, the proportion of energy loss during driving due to aerodynamic drag becomes greater. Therefore, reducing aerodynamic drag for improved energy efficiency is important to extend the pure electric range. At Honda, Computational Fluid Dynamics (CFD) and wind tunnel testing are used to optimize vehicle shape and reduce aerodynamic drag. Highly accurate CFD is essential to efficiently guide the development process towards reducing aerodynamic drag. Specifically, the prediction accuracy for the exterior shape, underfloor devices, tires, and wheels must meet development requirements.

Development of New Plug-in Hybrid System for 2023 Model Vehicle

Honda developed a new model plug-in hybrid (hereafter PHEV) system for use in new 2023 models. This system has a high degree of commonality with the 2022 model year e:HEV system. It is optimized as a PHEV system not only for long range EV Drive mode but also for Hybrid Drive mode and Engine Drive mode, and it realizes a refined, exhilarating driving experience. In terms of environmental performance, it has an all-electric range 12% higher than the previous model PHEV, and its fuel economy is improved by 14%. Its battery thermal management system that is shared with the air conditioning system provides the greatest yield of battery power and charging performance with a high market inclusion rate for driving loads and environmental conditions.

Development of Active Noise Control System Optimized for Road Noise Reduction

In this paper, a newly developed Active Noise Control (ANC) system is introduced, that effectively reduces road noise, which becomes a major issue with electrified vehicles, and that enhances vehicle interior sound levels matching seamless acceleration by electric drive. Conventionally, reducing road noise using ANC requires numerous sensors and speakers, as well as a processor with high computing power. Therefore, the increase in system cost and the complexity of the system are obstacles to its spread. To overcome these issues, this system is developed based on four concepts. The first is a modular system configuration with unified interface to apply to various vehicle types and grades. The second is the integration and optimal placement of noise source reference sensors to achieve both reduction in number of parts and noise reduction performance.

Development of New V6 3.0 L Turbocharged and 3.5 L Naturally Aspirated Gasoline Direct Injection Engines

With the objective of further enhancing the engine performance of the Acura brand and the environmental performance of the Honda brand in relation to the North American market, where there is a need for powertrains with driving force margin for SUVs and pickup trucks, Honda has developed a 3.0 L turbocharged engine and a 3.5 L naturally aspirated engine. Both engines adopt the same newly developed valvetrain structure and share main engine geometries. These newly developed engines are equipped with a compact new valvetrain structure combining Hydraulic Lash Adjusters and roller rocker arms with a valve-lifter based Variable Cylinder Management system which has an internalized switching mechanism. This newly developed valvetrain made it possible to incorporate dual overhead cam structure without enlarging the cylinder head shape relative to the single overhead cam structure.

A Study on Unsteady Aerodynamic Characteristics Acting on Front Fenders of Motorcycles during Steering Motion

Compared to a four-wheeled vehicle, a two-wheeled vehicle’s steering motion has a greater influence on roll behavior as well as yaw. On the other hand, the effect of the aerodynamic characteristics of the front fender on the steering moment has not been clarified. Therefore, a sensory evaluation test was important to know its influence on actual vehicle behavior. In this study, a basic technology to understand the aerodynamic characteristics of the front fender that affect the vehicle behavior of motorcycles was developed. In addition, CFD analysis was used to analyze the generation mechanism of the aerodynamic characteristics during the steering motion. First, the aerodynamic characteristics during the steering motion on the actual vehicle were measured using the wind tunnel facility. Next, the tests in the wind tunnel were reproduced in the CFD analysis using a moving and deforming mesh.

Prediction of Fatigue Strength of Motorcycle Exhaust System in Higher Temperature Range

When developing a motorcycle exhaust system, it is important to predict the fatigue durability of the exhaust system during the design stage. We have been predicting fatigue durability using our own methods [1]. In recent years, however, in order to meet stricter emission regulations, the installation position of a catalyzer has been changed and the temperature of the exhaust system has been increased. Accordingly, the required fatigue durability of mufflers is at higher temperatures than before. With such a change in situation, a prediction method with higher accuracy for fatigue durability that can handle a higher temperature range, was required. The exhaust system temperature distribution and the physical properties of the material change depending on the temperature. Therefore, in the simulation model developed this time, the temperature distribution of the exhaust system is calculated by a heat conduction analysis method applying FEM.

Development of 1520 MPa Class Lightweight Suspension Springs

The spring is an important component part of the suspension of motorcycles and automobiles. As the spring constitutes an unsprung weight, the suspension complies more quickly if the spring weighs less. Especially in off-road motorcycles, which are often subjected to extremely hard conditions such as full acceleration and braking, quick turning and jumping, a reduction of unsprung weight contributes to an enhancement of dynamic performance. As an effective means to reduce weight, use of the light-weight titanium instead of the commonly used steel is seen in some examples. However, applications of titanium are limited only to large-diameter springs because of its higher cost and challenging in coiling. To achieve a steel spring that weighs lower than a titanium counterpart, we aimed at a spring that features such a fatigue strength that allows stressing as higher as to 1520 MPa.

On Road Fuel Economy Impact by the Aerodynamic Specifications under the Natural Wind

According to some papers, the label fuel economy and the actual fuel economy experienced by the customers may exhibit a gap. One of the reasons may stem from the aerodynamic drag variations due to the natural wind. The fuel consumption is measured through bench test under several driving modes by using the road load as input condition. The road load is measured through the coast down test under less wind ambient conditions as determined by each regulation. The present paper aims to analyze the natural wind conditions encountered by the vehicle on public roads and to operate a comparison between the fuel consumptions and the driving energy. In this paper, the driving energy is calculated by the aerodynamic drag from the natural wind specifications and driving conditions. This driving energy and the fuel consumptions show good correlation. The fuel consumption is obtained from the vehicle Engine control unit(ECU) data.

Onboard Ethanol-Gasoline Separation System for Octane-on-Demand Vehicle

Bioethanol is being used as an alternative fuel throughout the world based on considerations of reduction of CO2 emissions and sustainability. It is widely known that ethanol has an advantage of high anti-knock quality. In order to use the ethanol in ethanol-blended gasoline to control knocking, the research discussed in this paper sought to develop a fuel separation system that would separate ethanol-blended gasoline into a high-octane-number fuel (high-ethanol-concentration fuel) and a low-octane-number fuel (low-ethanol-concentration fuel) in the vehicle. The research developed a small fuel separation system, and employed a layout in which the system was fitted in the fuel tank based on considerations of reducing the effect on cabin space and maintaining safety in the event of a collision. The total volume of the components fitted in the fuel tank is 6.6 liters.

This report will introduce a new engine sound design concept and propose a design process. In sound design for automotive development of popular vehicles, it is common to seek to enhance the state of the existing marketed vehicle in order to meet further demands from customers. For standout models such as sports vehicles and flagship vehicles, sound design commonly reflects the sound ideals of the manufacturer’s branding or engineers. Each case has common point that the sound direction is determined by itself clearly. However, in this way, it is difficult to create abstract concept sound. Because it is no direction for the sound. Therefore, this paper examines ways to achieve a new sound that satisfies a sound concept based on an unprecedented abstract concept “wood”. The reason why sound concept is “wood”, it is the difficult to make as a new engine sound and good study to reveal usefulness of new sound design process.

Elucidation of the Sulfide Corrosion Mechanism in Piston Pin Bushings

Recent trends to downsize engines have resulted in lighter weight and greater compactness. At the same time, however, power density has increased due to the addition of turbocharger and other such means to supplement engine power and torque, and this has increased the thermal and mechanical load. In this kind of environment, corrosion of the copper alloy bushing (piston pin bushing) that is press-fitted in the small end of the connecting rod becomes an issue. The material used in automobile bearings, of which the bushing is a typical example, is known to undergo sulfidation corrosion through reaction with an extreme-pressure additive Zinc Dialkyldithiophosphate (ZnDTP) in the lubricating oil. However, that reaction path has not been clarified. The purpose of the present research, therefore, is to clarify the reaction path of ZnDTP and copper in an actual engine environment.

Residual Stress Analysis for Additive Manufactured Large Automobile Parts by Using Neutron and Simulation

Metal additive manufacturing has high potential to produce automobile parts, due to its shape flexibility and unique material properties. On the other hand, residual stress which is generated by rapid solidification causes deformation, cracks and failure under building process. To avoid these problems, understanding of internal residual stress distribution is necessary. However, from the view point of measureable area, conventional residual stress measurement methods such as strain gages and X-ray diffractometers, is limited to only the surface layer of the parts. Therefore, neutron which has a high penetration capability was chosen as a probe to measure internal residual stress in this research. By using time of flight neutron diffraction facility VULCAN at Oak Ridge National Laboratory, residual stress for mono-cylinder head, which were made of aluminum alloy, was measured non-distractively. From the result of precise measurement, interior stress distribution was visualized.

Development of Cooling Fan Model and Heat Exchange Model of Condenser to Predict the Cooling and the Heat Resistance Performance of Vehicle

The cooling performance and the heat resistance performance of commercial vehicle are balanced with aerodynamic performance, output power of powertrain, styling, cost and many other parameters. Therefore, it is desired to predict the cooling performance and the heat resistance performance with high accuracy at the early stage of development. Among the three basic forms of heat transfer (conduction, convection and radiation), solving thermal conduction accurately is difficult, because modeling of “correct shape” and setting of coefficient of thermal conductivity for each material need many of time and efforts at the early stage of development. Correct shape means that each part should be attached correctly to generate the solid mesh with high quality. Therefore, it is more efficient and realistic method to predict the air temperature distribution around the rubber/resin part instead of using the surface temperature at the preliminary design stage.

Multi-Scale Structural Analysis on Rubber Seal for Battery Pack

A rubber sealing for a water-cooled battery pack plays a significant role to prevent water immersion into the inside of the pack. The appropriate design including the adjacent parts achieves a weight reduction of the battery pack by reducing the battery tray thickness and the quantity of bolts used in the whole battery pack. Generally, finite element analysis (FEA) is effective for the design optimization before proto-typing. However, the application to the sealing for a battery pack requires a large scale analysis, including the complicated contacts and large deformation of the rubber sealing, and results in unpractically long computation time and frequent computation errors due to the finite element distortion. A multi-scale structural analysis and the process on the rubber sealing for the battery pack has been developed to solve the above issues. This approach consists of 3 steps, which are single-unit, entire-scale and detailed structural analysis.

Powertrain Thermal System Development for Small BEV

The dynamic performance of battery electric vehicles (BEV) is affected by battery output power, which depends on state of charge (SOC) and the temperature of battery cells. The temperature of the batteries varies in particular with the environment, in which the user stores the vehicle, and the battery output power. It is therefore necessary to employ thermal management systems that can control the battery temperature within the optimal range under severely hot and cold conditions in BEVs. A highly sophisticated thermal management system and its operation strategy were developed to fulfill the above requirements. The powertrain components to be thermo-controlled were located into two coolant circuits having different temperature range. The compact and efficient front-end heat exchangers were designed to optimally balance the cooling performance of powertrain, cabin comfort, vehicle aerodynamics and the vehicle design.
