Ductile Fracture Prediction of Automotive Suspension Components

Characterization of the plastic and ductile fracture behavior of a ferrous casting commonly used for the steering knuckle of an automotive suspension system is presented in this work. Ductile fracture testing for various coupon geometries was conducted to simulate a wide range of stress states. Failure data for the higher stress triaxiality were obtained from tension tests conducted on thin flat specimens, wide flat specimens and axisymmetric specimens with varying notch radii. The data for the lower triaxiality were generated from thin-walled tube specimens subjected to torsional loading and compression tests on cylindrical specimens. The failure envelopes for the material were developed utilizing the test data and finite element (FE) simulations of the corresponding test specimens. Experiments provided the load-displacement response and the location of fracture initiation.

Development of New V6 3.5L Gasoline Engine for ACURA RLX

Honda has developed a new next-generation 3.5 L V6 gasoline engine using our latest Earth Dreams Technology. The overall design objective for the engine was to reduce CO₂ emissions and provide driving exhilaration. The Earth Dreams Technology concept is to increase fuel economy while reducing emissions. To achieve this and provide an exhilarating driving experience, 3-stage Variable Valve Timing and Lift Electronic Control (VTEC) was combined with the Variable Cylinder Management (VCM) system. This valve train technology in conjunction with Direct Injection (DI), resulted in dramatic improvements in output (a 3.3% increase) and combined mode fuel economy (20% reduction). Helping to achieve Midsize Luxury Sedan level NV, a new mount system was developed to reduce engine vibrations during three-cylinder-mode operation. In this paper, we will explain the 3-stage VTEC with VCM + DI system, friction reducing technology, and the structure and benefit of the new engine mount system.

DSRC Performance Comparison With and Without Antenna Diversity Using Different Transmission Power

Vehicle-to-Vehicle (V2V) safety application research based on short range real-time communication has been researched for over a decade. Examples of V2V applications include Electronic Emergency Brake Light, Do Not Pass Warning, Lane Departure Warning, and Intersection Movement Assist. It is hoped that these applications, whether present as warning or intervention, will help reduce the incidence of traffic collisions, fatalities, injuries, and property damage. The safety benefits of these applications will likely depend on many factors, such as usability, market penetration, driver acceptance, and reliability. Some applications, such as DNPW and IMA, require a longer communication range to be effective. In addition, Dedicated Short Range Communications (DSRC) may be required to communicate without direct line of sight. The signal needs to overcome shadowing effects of other vehicles and buildings that are in the way.

Application of MC Method-Based H2 Fueling

To address challenges related to refueling with compressed hydrogen, a simple, analytical method has been developed that allows a hydrogen station to directly and accurately calculate an end-of-fill temperature in a hydrogen tank and thereby maximize the fill quantity and minimize the refueling time. This is referred to as the MC Fueling Method, where MC represents total heat capacity. The MC Method incorporates a set of thermodynamic parameters for the tank system that are used by the station in a simple analytical equation along with measured values of dispensed hydrogen temperature and pressure at the station. These parameters can be communicated to the hydrogen station either directly from the vehicle or from a database that is accessible by the station. Because the MC Method is based on direct measurements of actual thermodynamic conditions at the station, and quantified thermodynamic behavior of the tank system, highly accurate tank filling results can be achieved.

Cylinder Head Gasket for High Combustion Pressure Diesel Engines

The pressure of the combustion gas in a diesel engine is higher than that in a gasoline engine, so the cylinder head gasket that seals the combustion chamber is exposed to a severe environment. The sealability of the gaskets is affected not only by the gasket specifications, but also by the cylinder head, cylinder block, and the head bolts that clamp them. Consequently, in order to improve the performance of these gaskets, it is essential to enhance their material characteristics. Because the necessary characteristics of a gasket material are high strength and high fatigue strength, methods of realizing these enhancements were studied, and a new material was developed. It was confirmed that a gasket made using the newly developed material withstood high combustion pressure, and the gasket was used in a high performance diesel engine.

Material Property and Formability Characterization of Various Types of High Strength Dual Phase Steel

As a result of the increasing usage of high strength steels in automotive body structures, a number of formability issues, particularly bend and edge stretch failures, have come to the forefront of attention of both automotive OEMs and steel makers. This investigation reviews these stamping problems and attempts to identify how certain material properties and microstructural features relate to forming behavior. Various types of dual phase steels were evaluated in terms of tensile, bending, hole expansion, limiting dome height, and impact properties. In addition, the key microstructural differences of each grade were characterized. In order to understand the material behavior under practical conditions, stamping trials were conducted using actual part shapes. It was concluded that material properties can be optimized to maximize local formability in stamping applications. The results also emphasize that the dual phase classification can encompass a broad range of property variations.

The Influence of Direct Yaw Control AWD Systems on Vehicle Stability and Response in All Driving Conditions

Driveline torque distribution has long been a research topic, and in the last several decades research has been directed towards enhancing on-road vehicle stability and agility through application of controllable driveline systems. This paper discusses the impact of Direct Yaw Control AWD systems (DYC AWD Systems) on the combined acceleration and turning performance as it pertains to maneuverability and stability on all road surfaces. To achieve higher levels of both safety and performance, the application of a controllable DYC AWD system capable of applying direct yaw moment to the vehicle chassis serves as a key goal to achieve the optimal result. A classification of existing driveline systems is discussed and compared to these optimal requirements. Representative on-vehicle scenarios are discussed to illustrate the impact of AWD control on the vehicle stability and maneuverability and to highlight the effects to the vehicle operator.

Resin Fuel Filler Lid for On-Line Painting

A resin fuel lid capable of being electrostatically painted on-line with the vehicle body-in-white was developed to achieve a light weight fuel adapter assembly with improved color match to surrounding body panels when compared with outsourced painting. The fuel lid was molded out of a conductive, high heat capable PA/PPO resin, and painted with automotive body paint systems. Key development items for this part included validation of part conductivity, on-line capability of the resin material, development of an attachment scheme to achieve proper grounding of the part, determination of paint jig location for proper paint coverage and color match to the body, and evaluation of the final fit & finish. These studies were conducted in combination of both lab and on-line trials. Additionally, the final painted part assembly was extensively tested to achieve the appropriate quality of the surface treatment and strength and durability of the design construction.

Correlation of a CAE Hood Deflection Prediction Method

As we continue to create ever-lighter road vehicles, the challenge of balancing weight reduction and structural performance also continues. One of the key parts this occurs on is the hood, where lighter materials (e.g. aluminum) have been used. However, the aerodynamic loads, such as hood lift, are essentially unchanged and are driven by the front fascia and front grille size and styling shape. This paper outlines a combination CFD/FEA prediction method for hood deflection performance at high speeds, by using the surface pressures as boundary conditions for a FEA linear static deflection analysis. Additionally, custom post-processing methods were developed to enhance flow analysis and understanding. This enabled the modification of existing test methods to further improve accuracy to real world conditions. The application of these analytical methods and their correlation with experimental results are discussed in this paper.

Considerations for the Application of Magnetorheological Dampers to a Crossover SUV

Magnetorheological (MR) dampers have been used in the market on various vehicles since 2001. They use a special oil-based fluid (Magnetorheological Fluid, MRF) that contains small iron particles (1-10 μm in size) and a controllable electromagnetic piston to allow a wide range of damping forces. The system's wide range of available damping force combined with nearly instantaneous response time helps maximize body control while simultaneously providing outstanding ride comfort. This paper describes how the MR technology was combined with conventional suspension tuning to achieve an enhanced level of dynamic performance. While the MR damper offers enhanced performance, its unique response characteristics require tuning of other hardware components that could be considered to be beyond the normal tuning range for that of a conventional suspension.

Development of a Zone Differentiation Tool for Visualization of Postural Comfort

Over the past several years, significant advances have been made in the area of posture prediction. However, to make simulations more useful for vehicle design, additional unique tools are needed. This research focuses on the development of one such tool, called zone differentiation. This new tool allows user to visualize not only the complete reach envelope but also the interior comfort levels of the envelope. It uses a color map to display the relative values of various performance measures (i.e. comfort) at points surrounding an avatar. This is done by leveraging an optimization-based approach to posture prediction. Using this tool, a vehicle designer can visually display the impact that the placement of a control (switch, button, etc.) has on a driver's postural comfort. The comfort values are displayed in a manner similar to how a finite element analysis (FEA) programs display stress and strain results. The development of this tool requires two main components.

Automotive Powertrain Mounting System Design Optimization

Automotive powertrain mounting system design must balance three primary tasks: powertrain movement, powertrain rigid-body dynamic behavior, and vibration isolation. The design tool developed in this paper utilizes multi-body software and a genetic algorithm optimization routine to meet targets for mounting system stiffness, damping, attachment angle and geometry. Constraints on the optimization routine protect for drivability and NVH concerns, all at a significant savings in design resources.

Gaseous Hydrogen Station Test Apparatus: Verification of Hydrogen Dispenser Performance Utilizing Vehicle Representative Test Cylinders

The paper includes the development steps used in creating a station test apparatus (STA) and a description of the apparatus design. The purpose of this device is to simulate hydrogen vehicle conditions for the verification of gaseous hydrogen refueling station dispenser performance targets and hydrogen quality. This is done at the refueling station/vehicle interface (i.e. the refueling nozzle.) In addition, the device is to serve as a means for testing and developing future advanced fueling algorithms and protocols. The device is to be outfitted with vehicle representative container cylinders and sensors located inside and outside the apparatus to monitor refueling rate, ambient and internal gas temperature, pressure and weight of fuel transferred. Data is to be recorded during refueling and graphed automatically.

Crucial specifications of an engine are spread widely in various subsystems, such as cooling system, intake and exhaust system, combustion system, etc. Well-informed design decision and optimized design solution cannot be reached without considering interactions among subsystems. Even though significant progresses on CAE technologies have been made to address physical and chemical phenomena in each subsystem, there are few studies in literature to model an engine with a reasonable coverage of subsystems in an integrated fashion. The necessity of such approach is justified from two aspects. Firstly, modifications in one subsystem could result in changes in other subsystems. Secondly, frequently due to experimental constraints or availability of prototypes which is the case for new engine design, boundary conditions for a subsystem of interest can only be obtained from integrated numerical simulations with other subsystems.

Engine Knock Toughness Improvement Through Water Jacket Optimization

Improvement of engine cycle thermal efficiency is an effective way to increase engine torque and to reduce fuel consumption simultaneously. However, the extent of the improvement is limited by engine knock, which is more evident at low engine speeds when combustion flame propagation is relatively slow. To prevent engine damage due to knock, the spark ignition timing of a gasoline engine is usually controlled by a knock sensor. Therefore, an engine's ignition timing cannot be set freely to achieve best engine performance and fuel economy. Whether ignition timings for a multi-cylinder engine are the same or can be set differently for each cylinder, it is not desirable for each cylinder has big deviation from the median with respect to knock tendency. It is apparent that effective measures to improve engine knock toughness should address both uniformity of all cylinders of a multi-cylinder engine and improvement of median knock toughness.

An Experimentally Validated Physical Model of a High-Performance Mono-Tube Damper

A mathematical model of a gas-charged mono-tube racing damper is presented. The model includes bleed orifice, piston leakage, and shim stack flows. It also includes models of the floating piston and the stiffness characteristics of the shim stacks. The model is validated with experimental tests on an Ohlins WCJ 22/6 damper and shown to be accurate. The model is exercised to show the effects of tuning on damper performance. The important results of the exercise are 1) the pressure variation on the compression side of the piston is insignificant relative to that on the rebound side because of the gas charge, 2) valve shim stiffness can be successfully modeled using stacked thin circular plates, 3) bleed orifice settings dominate the low speed regime, and 4) shim stack stiffness dominates the high speed regime.

Development of a 4WD System for SUVs

Surveys of sports utility vehicle (SUV) use in the United States, where they are extremely popular, show that they are mostly driven on streets in urban areas. However, most SUVs are based on a truck chassis, and off-road performance is regarded as more important than on-road handling and usability. Therefore, this system was created using an FF (front engine, front drive) passenger car chassis with functions integrated in the rear final drive unit, clutch units installed on the axle shaft for the left and right rear wheels, electronic torque control, torque limit control, and so on. The result combines the rough road performance required for an SUV with the handling of a passenger car. Further, this performance is achieved in a system weighing only 97 kg, making it the lightest in its class.

DEVELOPMENT OF 7003 ALUMINUM EXTRUSIONS FOR MOTORCYCLE FRAME APPLICATIONS

The 7003-T4 alloy has been developed for production of motorcycle frame bodies. The developed material has been applied to the 2001 Goldwing motorcycle recently introduced to the world market. During the material development, a designed experiment was planned by which nine 7003 alloy variants were cast and homogenized. The cast billets were extruded into hollow frame tubes on a production extrusion line and the natural aging response of the material was evaluated. The tendency for recrystallized grains at the surface of the extruded tubes was measured and confirmed to be at an acceptable level for painting. The reversion and recovery of mechanical properties during paint curing was evaluated and curing limits were established for mass production. From the results, parametric equations were derived to describe the relationships between mechanical properties, composition and natural aging time to insure design compliance.

Characteristics of Vaporizing Continuous Multi-Component Fuel Sprays in a Port Fuel Injection Gasoline Engine

Vaporization models for continuous multi-component liquid sprays and liquid wall films are presented using a continuous thermodynamics formulation. The models were implemented in the KIVA3V-Release 2.0 code. The models are first applied to clarify the characteristics of vaporizing continuous multi-component liquid wall films and liquid drops, and then applied to numerically analyze a practical continuous multi-component fuel - gasoline behavior in a 4-valve port fuel injection (PFI) gasoline engine under warm conditions. Corresponding computations with single-component fuels are also performed and presented for comparison purposes. As compared to the results of its single-component counterpart, the vaporizing continuous multi-component fuel drop displays a larger vaporization rate initially and a smaller vaporization rate as it becomes more and more dominated by heavy species.

Training Test Drivers with Data Acquisition

Test-driving is a specialized art. Automotive manufactures, parts suppliers, and tire manufacturers employ test drivers to evaluate their products in a variety of circumstances. But Honda and some other firms prefer the automotive engineer test his own product. This gives direct feedback and provides a better “feel” for how the vehicle reacts. It produces a better car and a better engineer. Some Formula One teams send their race engineers to a racing school. Test drivers can be trained at commercial racing schools. These effectively teach students to drive at high speeds near the limit of the vehicle. The test driver must have the skills to perform a test with minimal danger to the driver and the vehicle. But the demands of a test driver are not the same as a racing car driver, though many test drivers also race. The test driver must evaluate the vehicle as well as drive fast. The test driver must faithfully execute a test plan while observing vehicle behavior.
