Anisotropic Material Damage Model of Randomly Oriented Thermoplastic Composites for Crash Simulation

In this research, a material model was developed that has orthotropic properties with respect to in-plane damage to support finite element strength analysis of components manufactured from a randomly oriented long-fiber thermoplastic composite. This is a composite material with randomly oriented bundles of carbon fibers that are approximately one inch in length. A macroscopic characteristic of the material is isotropic in in-plane terms, but there are differences in the tension and compression damage properties. In consideration of these characteristics, a material model was developed in which the damage evolution rate is correlated with thermodynamic force and stress triaxiality. In-plane damage was assumed to be isotropic with respect to the elements. In order to validate this material model, the results from simulation and three-point bending tests of closed-hat-section beams were compared and found to present a close correlation.

Analysis of the Pressure Drop Increase Mechanism by Ash Accumulated of Coated GPF

With accelerating exhaust gas regulations in recent years, not only CO / HC / NOx but also PN regulation represented by Euro 6 d, China 6 are getting stricter. PN reduction by engine combustion technology development also progresses, but considering RDE, PN reduction by after treatment technology is also indispensable. To reduce PN exhausted from the gasoline engine, it is effective to equip GPF with a filter structure. Considering the installation of GPF in limited space, we developed a system that so far replaces the second TWC with GPF for the TWC 2 bed system. In order to replace the second TWC with GPF, we chose the coated GPF with filtering and TWC functions. Since the initial pressure drop and the catalyst amount (purification performance) of coated GPF have a conflicting relationship, we developed the coated GPF that can achieve both the low initial pressure drop and high purification performance.

Research on Technique for Correction of Running Resistance with Focus on Tire Temperature and Tire Thermal Balance Model

At present, measurements of running resistance are conducted outdoors as a matter of course. Because of this, the ambient temperature at the time of the measurements has a considerable impact on the measurement data. The research discussed in this paper focused on the temperature characteristic of the tires and developed a new correction technique using a special rolling test apparatus. Specifically, using a tire rolling test apparatus that made it possible to vary the ambient temperature, measurements were conducted while varying the levels of factors other than temperature that affect rolling resistance (load, inflation pressure, and speed). Next, a regression analysis was applied to the data for each factor, and coefficients for a relational expression were derived, making it possible to derive a quadratic equation for the tire rolling resistance correction formula.

Analysis of Rotational Vibration Mechanism of Camshaft at High Engine Speed in Engines with In-Line Four-Cylinder DOHC Configuration

In engines having an inline four cylinder DOHC configuration, the rotational vibrations of camshaft increase at high engine speeds above 10000 rpm, causing an increase of tension in the cam chain. It is therefore difficult to realize an optimum designing of a cam chain system when the durability has to be taken into considerations. Using the simulation we analyzed in this research how the rotational vibrations and tension increase at high engine speeds in an inline four cylinder DOHC engine. As its consequent, it is understood that the increases of rotational vibrations and tension caused by the resonance of the spring mass vibration system in which the cam chain serves as springs and the camshafts as the equivalent masses. Also it is found out that the vibration system is of a unique non-linear type in which the resonance of the fourth order frequency is also excited by the crankshaft torque fluctuations of the second order frequency.

Development of Joint Sheet Gasket with Reduced Amount of Aramid Fibers

Gaskets made of joint sheet are widely used for mating surfaces in engines and transmissions. Before the regulation was issued for restrictions of asbestos usage as a hazardous substance, Honda had already developed non-asbestos joint sheets using aramid fibers substituting for asbestos and started applying them to the products sold worldwide. However, aramid fiber is significantly expensive but, on the other hand, the amount of aramid fiber mixed in a joint sheet will largely influence the sealing performance. Thus, when aramid fiber is applied, cost increase becomes a concern. With this background, a gasket material was designed for reducing the cost without sacrificing the required reliability as a joint sheet assuming the actual applications. The cost was reduced mainly by reducing the amount of aramid fibers used.

Lane departure prevention systems are able to detect imminent departure from the road, allowing the driver to apply control to prevent lane departure. These systems possess enormous potential to reduce the number of accidents resulting from road departure, but their effectiveness is highly reliant on their level of acceptance by drivers. The effectiveness of the systems will depend on when they are providing driving assistance, what level of laxness in terms of maintaining contact with the steering wheel is allowed on the part of the driver, and what level of assistance the system provides. This paper will discuss research on the minimum necessary contact and contact strength with the steering wheel on the part of the driver when a lane departure prevention system is in operation.

Acceleration of Iterative Vibration Analysis for Form Changes in Large Degrees-of-Freedom Engine Model

Operational analysis of automotive engines using flexible multi-body dynamics is increasingly important from the viewpoint of multi-objective optimization as it can predict not only vibration, but also stress and friction at the same time. Still, the finite element (FE) models used in this analysis have large degrees-of-freedom, so iterative calculation takes a lot of time when there is form change. This research therefore describes a technique that applies a modal differential substructure method (a technique that reduces the degrees of freedom in a FE model) that can simulate form changes in FE models by changing modal mass and modal stiffness in reduced models. By using this method, non-parametric form change in FE model can be parametrically simulated, so it is possible to speed up repeated vibration calculations. In the proposed method, FE model is finely divided for each form change design area, and a reduced model of that divided structure is created.

Research of Atomization Phenomena in HPDC-Step 1 Feature of Gas Porosity Dispersion and Photography of Atomized Flow

In recent years, studies have been conducted on the relationship between the J factor, which indicates flow of molten aluminum at the time of injection, and the quality of HPDC products. The flow of molten metal at a high J factor is referred to as “Atomized Flow.” The authors and others conducted studies on the relationship between the J factor and the strength of HPDC products. An area exceeding 300MPa was found in the product produced at a high J factor corresponding to the “Atomized Flow.” The defect was less in the above-mentioned position because the gas porosity was finely dispersed. Considering that the fine dispersion of gas porosity is related to the “Atomized Flow”, pictures were taken to analyze “Atomized Flow.” The molten aluminum was ejected into an open space at a high speed and the splashed conditions were photographed. From the images taken by the pulse laser permeation, the conditions of microscopic atomized flow were observed precisely.

Study of 450-kW Ultra Power Dynamic Charging System

This research sought to develop a dynamic charging system, achieving an unlimited EV cruising range by charging the EV at high power during cruising. This system would help make it possible to finish battery charging in a short time by contact with the EV while cruising and enable drivers to freely cruise their intended routes after charging. A simulation of dynamic charging conditions was conducted for ordinary autonomous cruising (i.e., ordinary EV cruising) when dynamically charging at a high power of 450-kW (DC 750 V, 600 A). This report discusses the study results of a method of building the infrastructure, as well as looking at the cruise test results and future outlook. In particular, the research clarified the conditions for achieving an unlimited vehicle cruising range with a 450-kW dynamic charging system. It also demonstrated that this system would allow battery capacities to be greatly reduced and make it possible to secure the battery supply volume and resources.

Effect of Mixture Stratification and Fuel Reactivity on Dual-Fuel Compression Ignition Combustion Process for SI-Based Engine

Compression ignition combustion with a lean mixture has high potential in terms of high theoretical thermal efficiency and low NOx emission characteristics due to low combustion temperatures. In particular, a Dual-Fuel concept is proposed to achieve high ignition timing controllability and an extended operation range. This concept controls ignition timing by adjusting the fraction of two fuels with different ignition characteristics. However, a rapid combustion process after initial ignition cannot be avoided due to the homogenous nature of the fuel mixture, because the combustion process depends entirely on the high reaction rate of thermal ignition. In this study, the effect of mixture stratification in the cylinder on the combustion process after ignition based on the Dual-Fuel concept was investigated. Port injection of one fuel creates the homogeneous mixture, while direct injection of the other fuel prepares a stratified mixture in the cylinder at the compression stroke.

Incoming Wave Estimation Characteristics by MUSIC Method Using a Virtual Array Antenna in Urban Reception Conditions

We developed “Two-Stage Method” that makes it possible to evaluate the automotive suitability of FM receivers by generating a virtual radio wave environment on a PC. The major technological challenge for the Two-Stage Method was reproducing an actual radio wave environment on PC. It was necessary to estimate the characteristics of the FM radio wave environment in tests using the Multiple Signal Classification (MUSIC) method. However, when the MUSIC method is applied to FM reception, restrictions in factors including the number of array antenna elements and the occupied bandwidth result in issues of separation performance in relation to multipath waves in urban environments. We therefore developed a MUSIC Method using a virtual array antenna, making it possible to create combinations of numbers of array and sub-array elements as desired, thus boosting multipath wave separation performance. This development was reported at the 2015 SAE World Congress.

Development and Application of FM Multipath Distortion Rate Measurement System Using a Fading Emulator Based on Two-Stage Method

The suitability of FM radio receivers for automobiles has conventionally been rated by evaluating reception characteristics for broadcast waves in repeated driving tests in specific test environments. The evaluation of sound quality has relied on the auditory judgment due to difficulties to conduct quantitative evaluations by experiments. Thus the method had issues in terms of the reproducibility and objectivity of the evaluations. To address these issues, a two-stage method generating a virtual radio wave environment on a PC was developed. The research further defined the multipath distortion rate, MDr, as an index for the sound quality evaluation of FM receivers, and the findings concerning the suitability of the evaluation of FM terminals for automobiles were reported at the 2015 SAE World Congress.

In-Situ Measurement and Numerical Solution of Main Journal Bearing Lubrication in Actual Engine Environment

A simple method is frequently used to calculate a reciprocating engine’s bearing load from the measured cylinder pressure. However, it has become apparent that engine downsizing and weight reduction cannot be achieved easily if an engine is designed based on the simple method. Because of this, an actual load on a bearing was measured, and the measured load values were compared with a bearing load distribution calculated from cylinder pressure. As a result, it was found that some of actual loads were about half of the calculated ones at certain crank angles. The connecting rod’s elastic deformation was focused on as a factor behind such differences, and the rod’s deformation due to the engine’s explosion load was studied. As a result, it was found that the rod part of the engine’s connecting rod was bent by 0.2 mm and became doglegged. Additional investigation regarding these findings would allow further engine downsizing.

Prediction of Piston Skirt Scuffing via 3D Piston Motion Simulation

This paper describes the establishment of a new method for predicting piston skirt scuffing in the internal combustion engine of a passenger car. The authors previously constructed and reported a method that uses 3D piston motion simulation to predict piston slap noise and piston skirt friction. However, that simulation did not have a clear index for evaluation of scuffing that involves piston skirt erosion, and it impressed shortage of the predictive accuracy of a scuffing. Therefore, the authors derived a new evaluation index for piston skirt scuffing by actually operating an internal combustion engine using multiple types of pistons to reproduce the conditions under which scuffing occurs, and comparing with the results of calculating the same conditions by piston motion simulation.

Development of a New 1.5L I4 Turbocharged Gasoline Direct Injection Engine

A 1.5 L downsizing turbocharged engine was developed to achieve both driving and environmental performance. The engine is intended to replace 1.8 - 2.4 L class NA engines. In downsizing turbocharged engines, mixture homogeneity is important for suppressing knocking and emission reduction. Particularly under high load, creating rapid combustion and a homogeneous mixture are key technologies. The authors used a long-stroke direct injection engine, which has outstanding rapid combustion and thermal efficiency, as a base engine meeting these requirements. They combined this with a high-tumble port and shallow-dish piston intended to support tumble flow. The combination enhanced flow within the cylinder. The combustion system was built to include a sodium-filled exhaust valve to reduce knocking and a multi-hole injector (six holes) for mixture homogeneity and to reduce the fuel wall wetting.

Development of New 3.5 L V6 Turbocharged Gasoline Direct Injection Engine

This paper introduces the newly developed super sports car engine mounted in the new model NSX. A super sports car engine was newly developed to satisfy the high power performance required by the body package. Higher power and compactness were simultaneously achieved by selecting an engine displacement of 3.5 L and by using a V6 layout and a turbocharger. This enabled to mount a power train that combines a hybrid motor with a newly developed transmission in the rear of the body. The lubrication system uses a dry sump system capable of maintaining reliable lubrication in all possible super sports car driving scenarios. The combustion system uses high tumble-flow ports, a direct injection and a port injection system that increase power performance and thermal efficiency, emission reduction. To support the increased heat load due to higher power, a 3-piece water jacket is used around the combustion chamber and the exhaust ports.

Fretting Analysis of an Engine Bearing Cap Using Computer Simulation

The independent bearing cap is a cylinder block bearing structure that has high mass reduction effects. In general, this structure has low fastening stiffness compared to the rudder block structure. Furthermore, when using combination of different materials small sliding occurs at the mating surface, and fretting fatigue sometimes occurs at lower area than the material strength limit. Fretting fatigue was previously predicted using CAE, but there were issues with establishing a correlation with the actual engine under complex conditions, and the judgment criteria were not clear, so accurate prediction was a challenge. This paper reports on a new CAE-based prediction method to predict the fretting damage occurring on the bearing cap mating surface in an aluminum material cylinder block. First of all, condition a fretting fatigue test was performed with test pieces, and identification of CAE was performed for the strain and sliding amount.

New Theoretical Approach for Weight Reduction on Cylinder Head

Designing a lightweight and durable engine is universally important from the standpoints of fuel economy, vehicle dynamics and cost. However, it is challenging to theoretically find an optimal solution which meets both requirements in products such as the cylinder head, to which various thermal loads and mechanical loads are simultaneously applied. In our research, we focused on “non-parametric optimization” and attempted to establish a new design approach derived from the weight reduction of a cylinder head. Our optimization process consists of topology optimization and shape optimization. In the topology optimization process, we explored an optimal structure with the theoretically-highest stiffness in the given design space. This is to provide an efficient structure for pursuing both lightweight and durable characteristics in the subsequent shape optimization process.

Development of γ′-Fe4N Phase Control Technology and Low-Carbon Alloy Steel for High-Strength Nitrided Gear

A new nitriding technology and material technology have been developed to increase the strength of microalloyed gears. The developed nitriding technology makes it possible to freely select the phase composition of the nitride compound layer by controlling the treatment atmosphere. The treatment environment is controlled to exclude sources of supply of [C], and H2 is applied as the carrier gas. This has made it possible to control the forward reaction that decomposes NH3, helping to enable the stable precipitation of γ′-phase, which offers excellent peeling resistance. A material optimized for the new nitriding technology was also developed. The new material is a low-carbon alloy steel that makes it possible to minimize the difference in hardness between the compound layer and the substrate directly below it, and is resistant to decline in internal hardness due to aging precipitation in the temperature range used in the nitriding treatment.
