Anisotropic Material Damage Model of Randomly Oriented Thermoplastic Composites for Crash Simulation

In this research, a material model was developed that has orthotropic properties with respect to in-plane damage to support finite element strength analysis of components manufactured from a randomly oriented long-fiber thermoplastic composite. This is a composite material with randomly oriented bundles of carbon fibers that are approximately one inch in length. A macroscopic characteristic of the material is isotropic in in-plane terms, but there are differences in the tension and compression damage properties. In consideration of these characteristics, a material model was developed in which the damage evolution rate is correlated with thermodynamic force and stress triaxiality. In-plane damage was assumed to be isotropic with respect to the elements. In order to validate this material model, the results from simulation and three-point bending tests of closed-hat-section beams were compared and found to present a close correlation.

Development of Cooling Fan Model and Heat Exchange Model of Condenser to Predict the Cooling and the Heat Resistance Performance of Vehicle

The cooling performance and the heat resistance performance of commercial vehicle are balanced with aerodynamic performance, output power of powertrain, styling, cost and many other parameters. Therefore, it is desired to predict the cooling performance and the heat resistance performance with high accuracy at the early stage of development. Among the three basic forms of heat transfer (conduction, convection and radiation), solving thermal conduction accurately is difficult, because modeling of “correct shape” and setting of coefficient of thermal conductivity for each material need many of time and efforts at the early stage of development. Correct shape means that each part should be attached correctly to generate the solid mesh with high quality. Therefore, it is more efficient and realistic method to predict the air temperature distribution around the rubber/resin part instead of using the surface temperature at the preliminary design stage.

Dynamic Simulation Software for Prediction of Hydrogen Temperature and Pressure during Fueling Process

In this study, in order to relax the pre-cooling regulations at hydrogen fueling stations, we develop a software algorithm to simulate an actual hydrogen fueling process to Fuel Cell Vehicle (FCV) tanks. The simulation model in the software consists of the same filling equipment found at an actual hydrogen fueling station. Additionally, the same supply conditions (pre-cooling temperature, pressure and mass flow rate) as at a hydrogen fueling station were set to the simulation model. Based on the supply conditions, the software simulates the temperature and pressure of hydrogen in each part of filling equipment. In order to verify the accuracy of the software, we compare the temperature and pressure simulated at each stage of the filling process with experimental data. We show that by using the software it is possible to accurately calculate the hydrogen temperature and pressure at each point during the fueling process.

Development of New Hydrogen Fueling Method for Fuel Cell Motorcycle

A new hydrogen fueling protocol named MC Formula Moto was developed for fuel cell motorcycles (FCM) with a smaller hydrogen storage capacity than those of light duty FC vehicles (FCV) currently covered in the SAE J2601 standard (over than 2kg storage). Building on the MC Formula based protocol from the 2016 SAE J2601 standard, numerous new techniques were developed and tested to accommodate the smaller storage capacity: an initial pressure estimation using the connection pulse, a fueling time counter which begins the main fueling time prior to the connection pulse, a pressure ramp rate fallback control, and other techniques. The MC Formula Moto fueling protocol has the potential to be implemented at current hydrogen stations intended for fueling of FCVs using protocols such as SAE J2601. This will allow FCMs to use the existing and rapidly growing hydrogen infrastructure, precluding the need for exclusive dispensers or stations.

The Development of Brake Feel with Variable Servo Ratio Control

We had developed Electric Servo Brake System, which can control brake pressure accurately with a DC motor according to brake pedal force. Therefore, the system attains quality brake feeling while reflecting intentions of a driver. By the way, “Build-up” is characteristics that brake effectiveness increases in accordance with the deceleration of the vehicle, which is recognized as brake feeling with a sense of relief as not to elongate an expected braking distance at a downhill road due to large-capacity brake pad such as sports car and large vehicles. Then, we have applied the optical characteristic control to every car with Electric Servo Brake System by means of brake pressure control but not brake pad. Hereby, we confirmed that the control gives a driver the sense of relief and the reduction of pedal load on the further stepping-on of the pedal. In this paper, we describe the development of brake feel based on the control overview.

Effect of Surface Heat Treatment on Corrosion-Related Failure of the Suspension Spring

In this research, a new wire material made using surface-reforming heat treatment was developed in order to enhance the corrosion fatigue resistance of suspension springs. The aim of surface reforming is to improve hydrogen embrittlement characteristics through grain refinement and to improve crack propagation resistance by partial softening of hardness. The grain refinement method used an α'→γ reversed transformation by rapid short-term heating in repeated induction heating and quenching (R-IHQ) to refine the crystal grain size of SAE 9254 steel spring wire to 4 μm or less. In order to simultaneously improve the fatigue crack propagation characteristics, the possibility of reducing the hardness immediately below the spring surface layer was also examined. By applying contour hardening in the second IHQ cycle, a heat affected zone (HAZ) is obtained immediately below the surface.

Friction Behavior of Diamond-Like Carbon Coated Ball Joint: Approach to Improving Vehicle Handling and Ride-Comfort

Research to respond to demands for improving usability of passenger vehicles has played important roles. Some aspects can be attributed to friction behavior of the steering and suspension components. In this study, we focus on an approach to improve handling, steering feel and ride-comfort of a vehicle by applying the appropriate friction behavior to tie-rod end ball joint. To control not only friction coefficient but also static-kinetic transient behavior, we investigate the potential use of diamond-like carbon (DLC) coatings. Different DLC coatings varied widely in hydrogen content, mechanical properties and micro-surface roughness are applied to the ball studs. Friction behavior corresponds to material characteristics and surface roughness of DLC.

Study on the Cooling Method of Car Engine Pistons - Part 2, Cooling Using Heat Pipes

In our preceding report [1], we showed that the thermal conductivity of a heat pipe dramatically improves during high-speed reciprocation. However, this cooling method has rarely been applied to car engine pistons because the thermal conductivity of commercially available heat pipes does not increase easily even if the pipe is subjected to high-speed reciprocation. In consideration of the data from our preceding report, we decided to investigate heat pipe designs for car engine pistons, propose an optimum design, and conduct thermal analysis of the design. As a result, we found that it is possible to transport heat from the central piston head area, where cooling is most needed, to the piston skirt area, suggesting the possibility of efficient cooling.

Study on the Cooling Method of Car Engine Pistons - Part 1, Basic Test for Achieving High Heat Transfer Coefficient

Car engine piston cooling is an important technology for improving the compression ratio and suppressing the deformation of pistons. It is well known that thermal conductivity improves dramatically through the use of heat pipes in computers and air conditioners. However, the heat pipes in general use have not been used for the cooling of engines because the flow of gas and liquid is disturbed by vibration and the thermal conductivity becomes excessively low. We therefore developed an original heat pipe and conducted an experiment to determine its heat transfer coefficient using a high-speed reciprocation testing apparatus. Although the test was based on a single heat pipe unit, we succeeded in improving the heat transfer coefficient during high-speed reciprocation by a factor of 1.6 compared to the heat transfer coefficient at standstill. This report describes the observed characteristics and the method of verification.

Field Validation of the MC Default Fill Hydrogen Fueling Protocol

Appendix H of the SAE J2601 standard defines a development hydrogen fueling protocol named the MC Default Fill, which builds upon the foundation of the table based protocol, utilizing the same assumptions, boundary conditions, and process limits as the current standard. The MC Default Fill facilitates the following beyond the table based protocol: 1) the potential to provide faster, more consistent fueling times for fuel cell electric vehicle customers, and 2) the ability to continuously and dynamically adjust to a wide range of dispenser fuel delivery temperatures, allowing for more flexibility in station design. Computer simulations and laboratory bench tests were previously conducted and documented, validating the function and operation of the protocol.

Study of Effects of Residual Stress on Natural Frequency of Motorcycle Brake Discs

In brake squeal analyses using FE models, minimizing the discrepancies in vibration characteristics between the measurement and the simulation is a key issue for improving its reproducibility. The discrepancies are generally adjusted by the shape parameters and/or material properties applied to the model. However, the discrepancy cannot be easily adjusted, especially, for the vibration characteristic of the disc model of a motorcycle. One of the factors that give a large impact on this discrepancy is a thermal history of the disc. That thermal history includes the one experienced in manufacturing process. In this paper, we examine the effects of residual stress on the natural frequency of motorcycle discs. The residual stress on the disc surface was measured by X-ray stress measurement method. It was followed by an eigenvalue analysis. In this analysis, we developed a unique method in which the residual stress was substituted by thermal stress.

Development of Temperature Estimation Method of Whole Engine Considering Heat Balance under Vehicle Running Conditions

For detailed temperature estimates in the engine of a running motorcycle, newly researches were conducted on the method for calculation of temperature distribution using a three-dimensional (3D) thermal conductivity simulation after calculating the total balance of heat generation and heat dissipation of the engine using a one-dimensional (1D) thermal simulation. This project is targeted at air-cooled engines in which the cooling conditions vary significantly depending on the external shapes of the engines and the airflow around them. The heat balance is calculated using the 1D thermal simulation taking into account all the routes and processes for dissipation to the atmosphere of the heat that is generated by the combustion in the engine. The 1D engine cycle simulation is applied to calculate the heat transmission to the engine from the combustion. For the calculation of heat transfer within the engine, the engine components are converted to a one-dimensional model.

Research on Improving Throwing Power of Electrodeposition Coating by Optimizing Paint Properties

By increasing the percentage of highly dissociative strong acid components included in the neutralizing acid of the electrodeposition coating, it was possible to improve electrical conductivity and coulomb efficiency and achieve excellent throwing power. The GA cratering caused by the increase in the strong acid ratio was resolved by setting the strong acid ratio to 90% while reducing MEQ. By increasing coulomb efficiency, the quantity of hydrogen gas produced during electrodeposition was minimized, and as a result, gas pinholes remaining in the coating were reduced, increasing the smoothness of the coating beyond than that of the current materials. As a result of this study, the usage of e-coating per vehicle body was reduced by approximately 11%.

Formulation of Model for Estimation of Battery Capacity Degradation Based on Usage History

As the electric vehicle (EV) market expands and we enter the period of fully fledged diffusion of the vehicles, evaluation of battery performance when secondhand vehicles are sold and when batteries are put to alternative uses will become increasingly important. However, the accurate measurement of battery performance for the purpose of battery evaluation represents a challenge when the batteries are fitted in a battery pack consisting of multiple cells. The authors therefore formulated a degradation estimation model for the evaluation of battery performance based on battery usage history. To formulate the model, parameters expressing the internal state of the battery are estimated from the battery's usage history; battery capacity is estimated with consideration of these parameters.

Development of a New Powertrain for Subcompact Electric Vehicles

Honda has developed a powertrain for 2013 subcompact class EVs. This powertrain has both high power and low loss in order to provide the EV with better marketability than existing EVs, with the world-best energy efficiency and class-exceeding dynamic performance. To achieve the energy efficiency, this powertrain also has a function of cooperative control with a newly developed electrically operated servo brake system. To achieve the high dynamic performance, a new rotor shape has been introduced to the electric motor, and the power control unit (PCU) is equipped with a high thermal conductivity heat sink. The battery system allows high output power in a compact structure because of a triple parallel module group configuration and an air-cooling system. As a result of these innovations in the powertrain, the vehicle attains 82 miles of driving range while achieving world-leading energy efficiency of 29kWh/100 miles.

Effects of Hydrogen Addition to Intake Mixture on Cyclic Variation of Diesel Engine

The present study experimentally investigated cyclic variation of combustion characteristics of a diesel engine with hydrogen added to the intake air in detail. As the result, there were three ignition modes: (1) hydrogen ignition mode, (2) hydrogen-assisted ignition mode, and (3) diesel-fuel ignition mode. Ignition timing fluctuated from cycle to cycle in each ignition mode and between one ignition mode and another mode. As the coolant temperature was increased, the number of cycles in diesel-fuel ignition mode decreased, and indicated thermal efficiency and cyclic variation was improved. In the case with the blow-by gas introduced to intake port, preflame reaction of blow-by gas first occurred, ignited hydrogen, and then diesel-fuel was ignited by hydrogen combustion in hydrogen ignition mode and hydrogen-assisted ignition mode.

Honda has been taking measures since the late 1990s to address three issues raised by the automobile, from air pollution, which was already a matter of regulation, to the additional issues of global warming and energy. With observation of recent trends in society, what had been our concern about these three matters appears to have gradually been turning into certainty instead. Meanwhile, the demand for automobiles is expected to increase with the population growth in newly emerging countries, economic growth, and other such factors. At present, with automobiles dependent on oil for the greater part of their energy, it has become a challenge to secure a stable supply of reasonably priced oil while the global warming perspective requires reduction of CO2 emissions. This article will review the history of development of the fuel cell vehicle (FCV) equipped with the next-generation power plant capable of simultaneously providing the solutions demanded for all three automobile issues.

Study and Application of Prediction Method for Low Frequency Road Noise

When a vehicle drives over road seams or a bumpy surface, low-frequency noise called drumming is generated, causing driver discomfort. The generation of drumming noise is closely related to the vibration characteristics of the suspension, body frame, and body panels, as well as the acoustic characteristics of the vehicle interior. It is therefore difficult to take measures to get rid of drumming after the basic vehicle construction has been finalized. Aiming to ensure drumming performance in the drawing review phase, we applied the Finite Element Method (FEM) to obtain acoustical transfer functions of the body, and Multi Body Simulation to get suspension load characteristics. This paper presents the results of the study of drumming prediction technology using this hybrid approach.

Development of the Methodology for FCV Post-crash Fuel Leakage Testing Incorporated into SAE J2578

This paper explains the new methodology for post-crash fuel leakage testing of Fuel Cell Vehicles (FCVs) and other hydrogen vehicles utilizing compressed hydrogen storage systems. This methodology was incorporated into SAE J2578 that was revised and published in January, 2009. The new methodology is based on the concept in FMVSS 303 that specifies post-crash fuel leakage test method and criteria for CNG vehicle and adopted some modifications. Specifically, the following items are addressed: (1) Allowable leakage can be accurately evaluated in test even with large size tank that obtains only small pressure drop when a given amount of leakage occurs. A new method to deal with the influence of measurement errors was devised. (2) Even though only one option of test gas and initial filling pressure is accepted in FMVSS 303, new methodology for hydrogen system allows helium and hydrogen at reduced pressure as alternatives in addition to hydrogen at service pressure.

Effect of Hydrogen Fraction in Intake Mixture on Combustion and Exhaust Emission Characteristics of a Diesel Engine

The present study experimentally investigated the performance and emission characteristics of the diesel engine with hydrogen added to the intake air at late diesel-fuel injection timings. The diesel-fuel injection timing and the hydrogen fraction in the intake mixture were varied while the gross heating value per second of diesel fuel and hydrogen was kept constant at a certain value. NO showed minimum at specific hydrogen fraction. The maximum rate of incylinder pressure rise also showed minimum at 10 vol% hydrogen fraction. The indicated thermal efficiency was almost constant or slightly increased with small amount of hydrogen. A combination of hydrogen addition and late diesel-fuel injection timing contributed to low temperature combustion, in which NO decreased without the increase in unburned fuel.
