High Capacity Electric A/C Compressor with Integrated Inverter for Hybrid Automotive and Commercial Vehicles

The market growth for electric-hybrid passenger vehicles has been very significant and is expected to reach nearly 25% of all vehicles sold in the US by 2015. Hybrid commercial vehicles are also being developed by several OEM's. This paper discusses the progress of Delphi Thermal Systems in developing an integrated electric compressor drive with high cooling capacity (9 kW+), sufficient for large hybrid SUV's and commercial vehicles such as Class 8 tractors with sleeper. An important driver for use of the electric compressor in the hybrid truck application is the reduction of engine idling time while maintaining comfort in the cab or sleeper. Design details of a compact 5 kW SPM motor, its inverter drive, and issues related to its integration into the compressor housing are described. Test results are given confirming excellent performance.

Architecture Design and Implementation Issues for Model-Based Automotive Embedded Software Development

The key to effectively applying model-based methodology to the development of real-time embedded systems hinges on creating an executable model composed of graphical representations that correctly and accurately reflect the requirements, functionality, and implementation constraints for the system under development. To achieve such goals, developers face similar technical and engineering challenges to those experienced with a traditional development process. In this paper, we present an architecture-oriented model design methodology aimed at combating these challenges. The methodology involves decomposing the system functionality into a set of smaller and more manageable pieces, assembling these pieces into an integrated model, placing the model in a controllable and maintainable test environment, and resolving any model implementation issues. The methodology described in this paper has been successfully applied to production projects and has proven to be effective.

Hardware-in-the-Loop Testing for Electrochemical Cells in Hybrid Electric Vehicles

Hardware-in-the-Loop (HWIL) testing is a means for validating and verifying component designs in a system context. Most current HWIL work with electrochemical systems for automotive applications has focused on the pack level, providing valuable feedback to system designers. Further benefits are realized by implementing this concept earlier in the development process; applying test vectors to an individual cell, but attenuating the stimulus and feedback to pack levels. This paper reports on a cell-level HWIL system designed to evaluate electrochemical cells and associated subsystems for advanced hybrid-electric vehicles (HEVs). The architecture of the system is described along with an example of its application applied to a commercially available supercapacitor and a state-of-charge algorithm in an HEV-based configuration.

Airbag systems have been part of passenger car and truck programs since the mid-1980's. However, systems designed for medium and heavy duty truck applications are relatively new. The release of airbag systems for medium duty truck has provided some unique challenges, especially for the airbag sensing systems. Because of the many commercial applications within the medium duty market, the diversity of the sensing environments must be considered when designing and calibrating the airbag sensing system. The 2003 Chevrolet Kodiak and GMC TopKick airbag sensing development included significant work, not only on the development of airbag deployment events but also non-deployment events – events which do not require the airbag to deploy. This paper describes the process used to develop the airbag sensing system deployment events and non-deployment event used in the airbag sensing system calibration.

Vehicle requirements are measurable and define the performance of a system and its design constraints. Requirements are developed and translated from the voice of the buying customer, the voice of the government, and the voice of General Motors. Duramax powertrain subsystem requirements are developed from the vehicle requirements. This “flow down” approach optimizes the vehicle as a system. The packaging envelope, common interfaces, and manufacturing impacts were the outcome of the Vehicle Portfolio Development Process. Project execution was a global development process executed by Isuzu Engineers in Japan, Allison Automatic Transmission Engineers in Indianapolis, ZF Manual Transmission Engineers in Detroit, and General Motors Engineers in Detroit.

The new Allison M6600 and M9600 transmissions incorporate continuous improvement items to achieve greater robustness in terms of reliability and durability. This was partially accomplished by incorporating components from higher - capacity transmissions into current products with minimal redesign and tooling. A key life factor for all transmission components is adequate lubrication and cooling, and improvements in this area were accomplished by decreasing restrictions and better utilization of oil that was previously exhausted to sump. The new transmission models have further enhancements to clutch life through improved control of clutch torque and slip times. These clutch improvements were developed through the use of improved computerized evaluation techniques utilizing lap-top computer programs. Also, a transmission -mounted floating-caliper, disc type park brake with integrated controls is being evaluated as a possible replacement for the current drum-type brake.

For model year 1994, General Motors has completed the roll out of the 6.5L Diesel Engine, with the introduction of the light duty certified naturally aspirated and turbocharged engines. At the heart of the expanded use of the 6.5L is a new electronic powertrain control system. The objectives for this system were to produce an engine that has less variation, is easier to assemble, low cost and capable of meeting both heavy and light duty future emissions requirements. Control features include Fuel Quantity and Timing, EGR, Wastegate, Glow Plugs, Transmission, Cruise Control and Diagnostics.

A front suspension laboratory test procedure was developed to reproduce time-correlated fatigue damaging events from a light truck road durability test. Subsequently, the performance of front suspension systems for the GMT 400 light truck program were evaluated in terms of customer reliability. Both prototype and pilot testing, as well as computer modeling, were used in the evaluation.

The Mvma Investigation Into the Complexities of Heavy Truck Splash and Spray Problem

Splash and spray conditions created by tractor-trailer combinations operating on the Federal highway system have been studied and tested for many years with mixed results. Past events are reviewed briefly in this paper. In additional testing during 1983, using new state-of- the-art splash/spray suppressant devices, some encouragement was provided that these devices could work. The 1984 Motor Vehicle Manufacturers Association (MVMA) test program was designed to develop practicable and reliable test procedures to measure effectiveness of splash and spray reduction methods applied to tractor-trailer combination vehicles. Over 40 different combinations of splash/spray suppression devices on five different tractors and three van trailer types were tested. The spray-cloud densities for some 400 test runs were measured by laser transmissometers and also recorded by still photography, motion pictures, and videotape. On-site observers made subjective ratings of spray density.

A requirement for larger trucks and higher operating speed is indicated. The present report presents wind tunnel data on drag of a Chevrolet truck-trailer combination. Possible means of drag reduction are examined. Although side force and yawing moment data are presented, their effect on directional stability are not, at present analyzed.
