Advance simulation method for aero-acoustic vehicle design

With the electrification of powertrains, the noise level inside vehicles reach high levels of silence. The dominant engine noise found in traditional vehicles is now replaced by other sources of noise such as rolling noise and aeroacoustic noise. These noises are encountered during driving on roads and highways and can cause significant fatigue during long journeys. Regarding aeroacoustic phenomena, the noise transmitted into the cabin is the result of both turbulent pressure and acoustic pressure created by the airflow. Even though it is lower in level, the acoustic pressure induces most of the noise perceived by the occupants. Its wavelength is closer to the characteristic vibration wavelengths of the glass, making its propagation more efficient through the vehicle's windows. The accurate modeling of these phenomena requires the coupling of high-frequency computational fluid dynamics (CFD) simulations and vibro-acoustic simulations.

Noise pollution – A breakthrough approach.

Authors : Thomas ANTOINE, Christophe THEVENARD, Pierrick BOTTA, Jerome DESTREE, Alain Le Quenven Future noise emission limits for passenger car are going to lower levels by 2024 (Third phase of R51-03, with a limit of 68dBA for the pass by noise) –Social cost of noise for France in 2021, shows clearly that the dominant source of noise pollution is indeed road traffic (81 Bn€ for a total of 146 Bn€) This R51 regulation is meant to lower the noise pollution from road traffic, however when looking closer to the sound source and their contributions, in particular the tire/road noise interaction, the environmental efficiency of this regulation is questionable. Indeed: Tire/Road interaction involves tires characteristics, that are constrained by an array of specification for energy efficiency, safety (wet grip, braking, etc…) and it has been proven that there is a physical limit to what could be expected from the tire as far as tire/road interaction noise is concerned.

Next Generations of Gasoline Particulate Filters for Catalyzed Applications

Gasoline particulate filters (GPF) have become a standard aftertreatment component in Europe, China, and since recently, India, where particulate emissions are based on a particle number (PN) standard. The anticipated evolution of regulations in these regions towards future EU7, CN7, and BS7 standards further enhances the needs with respect to the filtration capabilities of the GPFs used. Emission performance has to be met over a broader range in particle size, counting particles down to 10nm, and over a broader range of boundary conditions. The requirements with respect to pressure drop, aiming for as low as possible, and durability remain similar or are also enhanced further. To address these future needs new filter technologies have been developed. New technologies for uncatalyzed GPF applications have been introduced in our previous publications.

Three Way Catalyst with Faster Light-Off Substrates – A Promising Approach to Reduce Tailpipe Emissions

The ever-tightening regulation norms across the world emphasize the magnitude of the air pollution problem. The decision to leapfrog from BS4 to BS6 – with further reduction in emission limits -showed India’s commitment to clean up its atmosphere. The overall cycle emissions were reduced significantly to meet BS6 targets [1]. However, the introduction of RDE norms in BS6.2 [1] demanded further reduction in emissions under real time operating conditions – start-stop, hard acceleration, idling, cold start – which was possible only through strategies that demanded a cost effective yet robust solutions. The first few seconds of the engine operation after start contribute significantly to the cycle gaseous emissions. This is because the thermal inertia of the catalytic converter restricts the rate at which temperature of the catalyst increases and achieves the desired “light-off” temperature.

Impact from a variety of E10 and E20 gasoline formulations on PN10 and PN23 emissions evaluated in combination with advanced GPF technology generations

The study was aimed at assessing the impact of fuel quality on the PN10 and PN23 emissions. A total of 6 fuels having different level of ethanol, renewable components, additives, and aromatic hydrocarbons were tested on the test vehicle. In the first phase of the study, the emission tests were conducted removing the GPF present in the original aftertreatment system to measure the direct impact of different fuels on the tailpipe particle emissions. The emission results showed that heavy aromatics components lead to a significant increase in particle emissions while the fuel with renewable components and E20 emit less PN comparing to the E10 reference fuel. However, those fuel impacts became very small with a GPF present due to a high filtration efficiency independent of fuel type.

Simulation of CNG Engine in Agriculture Vehicles. Part 1: Prediction of Cold Start Engine-Out Emissions Using Tabulated Chemistry and Stochastic Reactor Model

Worldwide, there is the demand to reduce harmful emissions from non-road vehicles to fulfill European Stage V+ and VI (2022, 2024) emission legislation. The rules require significant reductions in nitrogen oxides (NOx), methane (CH4) and formaldehyde (CH2O) emissions from non-road vehicles. Compressed natural gas (CNG) engines with appropriate exhaust aftertreatment systems such as three-way catalytic converter (TWC) can meet these regulations. An issue remains for reducing emissions during the engine cold start where the CNG engine and TWC yet do not reach their optimum operating conditions. The resulting complexity of engine and catalyst calibration can be efficiently supported by numerical models. Hence, it is required to develop accurate simulation models which can predict cold start emissions. This work presents a real-time engine model for transient engine-out emission prediction using tabulated chemistry for CNG.

SprayLet: One-Dimensional Interactive Cross-Sectionally Averaged Spray Model

Spray modeling is among the main aspects of mixture formation and combustion in internal combustion engines. It plays a major role in pollutant formation and energy efficiency although adequate modeling is still under development. Strong grid dependence is observed in the droplet-based stochastic spray model commonly used. As an alternative, an interactive model called 'SprayLet' is being developed for spray simulations based on one-dimensional integrated equations for the gas and liquid phases, resulting from cross-sectionally averaging of multi-dimensional transport equations to improve statistical convergence. The formulated one-dimensional cross-section averaged system is solved independently of the CFD program to provide source terms for mass, momentum and heat transfer between the gas and liquid phases. The transport processes take place in a given spray cone where the nozzle exit is automatically resolved.

In more or less all aspects of life and in all sectors, there is a generalized global demand to reduce greenhouse gas (GHG) emissions, leading to the tightening and expansion of existing emissions regulations. Currently, non-road engines manufacturers are facing updates such as, among others, US Tier 5 (2028), European Stage V (2019/2020), and China Non-Road Stage IV (in phases between 2023 and 2026). For on-road applications, updates of Euro VII (2025), China VI (2021), and California Low NOx Program (2024) are planned. These new laws demand significant reductions in nitrogen oxides (NOx) and particulate matter (PM) emissions from heavy-duty vehicles. When equipped with an appropriate exhaust aftertreatment system, natural gas engines are a promising technology to meet the new emission standards.

Real-Time Simulation of CNG Engine and After-Treatment System Cold Start. Part 2: Tail-Pipe Emissions Prediction Using a Detailed Chemistry Based MOC Model

In contrast to the currently primarily used liquid fuels (diesel and gasoline), methane (CH4) as a fuel offers a high potential for a significant reduction of greenhouse gas emissions (GHG). This advantage can only be used if tailpipe CH4 emissions are reduced to a minimum, since the GHG impact of CH4 in the atmosphere is higher than that of carbon dioxide (CO2). Three-way catalysts (TWC - stoichiometric combustion) and methane oxidation catalysts (MOC - lean combustion) can be used for post-engine CH4 oxidation. Both technologies allow for a nearly complete CH4 conversion to CO2 and water at sufficiently high exhaust temperatures (above the light-off temperature of the catalysts). However, CH4 combustion is facing a huge challenge with the planned introduction of Euro VII emissions standard, where stricter CH4 emission limits and a decrease of the cold start starting temperatures are discussed.

Meeting strict current and future emissions legislation necessitates development of computational tools capable of predicting the behaviour of combustion and emissions with an accuracy sufficient to make correct design decisions while keeping computational cost of the simulations amenable for large-scale design space exploration. While detailed kinetics modelling is increasingly seen as a necessity for accurate simulations, the computational cost can be often prohibitive, prompting interest in simplified approaches allowing fast simulation of reduced mechanisms at coarse grid resolutions appropriate for internal combustion engine simulations in design context. In this study we present a simplified Well-stirred Reactor (WSR) implementation coupled with 3D CFD Ricardo VECTIS solver.

Next Generation Gasoline Particulate Filters for Uncatalyzed Applications and Lowest Particulate Emissions

With the introduction of EU6d and CN6 all vehicles with gasoline direct injection and many with port fuel injection engine will be equipped with a gasoline particulate filter (GPF). A range of first generation filter technologies has been introduced successfully, helping to significantly reduce the tailpipe particulate number emissions. The continued focus on particulate emissions and the increasing understanding of their impact on human health, combined with the advanced emission regulations under RDE conditions results in the desire for filters with even higher filtration efficiency, especially in the totally fresh state. At the same time, to balance with the requirements on power and CO2, limitations exist with respect to the tolerable pressure drop of filters. In this paper we will report on a new generation of gasoline particulate filters for uncatalyzed applications.

Validation of Eulerian-Lagrangian Spray Atomization Modeling against Gasoline Fuel

Combustion in any engine starts with the injection of fuel into the combustion chamber. Atomization of fuel and its mixing plays a vital role in determining the suitable air-fuel (A/F) ratio. Appropriate A/F ratio determines the amount of energy release and pollutant formation for standard engines. Thus an accurate prediction of these processes is required to perform reliable combustion and pollutant formation simulations. In this study, the Eulerian-Lagrangian Spray Atomization (ELSA) model is implemented as a Computational Fluid Dynamics (CFD) tool for the prediction of spray behavior. Past studies performed on diesel fuel suggest good agreement between experiment and simulation indicating the model’s capability. The study aims to validate the ELSA model for gasoline fuel against the test results obtained from Renault and against the pure Lagrangian spray model. The simulations have been performed using CONVERGE CFD v2.4.18.

Soot Load Monitoring in Gasoline Particulate Filter Applications with RF-Sensors

With the start of Euro 6d regulations, gasoline particulate filters (GPF) have become standard equipment in European vehicles with gasoline-direct-injection engines. GPFs will also be broadly applied to meet the upcoming China 6 regulations. An existing challenge with GPFs is accurate soot load detection to manage the pressure loss across the exhaust system and to protect the GPFs from soot overload, which could potentially cause damage as result of uncontrolled soot oxidations. Systems with the GPF located in the under-floor position have a higher potential risk of soot overload due to lower temperatures, which can result in higher soot accumulation rates. The accuracy of existing soot estimation methods such as evaluation of the pressure drop of the soot-loaded GPF or model-based balancing of soot accumulation versus soot oxidation rates are sensitive to transient operating condition of a vehicle.

Optimal Control of Mass Transport Time-Delay Model in an EGR

This paper touches on the mass transport phenomenon in the exhaust gas recirculation (EGR) of a gasoline engine air path. It presents the control-oriented model and control design of the burned gas ratio (BGR) transport phenomenon, witnessed in the intake path of an internal combustion engine (ICE), due to the redirection of burned gases to the intake path by the low-pressure EGR (LP-EGR). Based on a nonlinear AMESim® model of the engine, the BGR in the intake manifold is modeled as a state-space (SS) output time-delay model, or alternatively as an ODE-PDE coupled system, that take into account the time delay between the moment at which the combusted gases leave the exhaust manifold and that at which they are readmitted in the intake manifold. In addition to their mass transport delay, the BGRs in the intake path are also subject to state and input inequality constraints.

Analysis of the Emission Conversion Performance of Gasoline Particulate Filters Over Lifetime

Gasoline particulate filters (GPF) recently entered the market, and are already regarded a state-of-the-art solution for gasoline exhaust aftertreatment systems to enable EU6d-TEMP fulfilment and beyond. Especially for coated GPF applications, the prognosis of the emission conversion performance over lifetime poses an ambitious challenge, which significantly influences future catalyst diagnosis calibrations. The paper presents key-findings for the different GPF application variants. In the first part, experimental GPF ash loading results are presented. Ash accumulates as thin wall layers and short plugs, but does not penetrate into the wall. However, it suppresses deep bed filtration of soot, initially decreasing the soot-loaded backpressure. For the emission calibration, the non-linear backpressure development complicates the soot load monitoring, eventually leading to compromises between high safety against soot overloading and a low number of active regenerations.

A Computationally Efficient Progress Variable Approach for In-Cylinder Combustion and Emissions Simulations

The use of complex reaction schemes is accompanied by high computational cost in 3D CFD simulations but is particularly important to predict pollutant emissions in internal combustion engine simulations. One solution to tackle this problem is to solve the chemistry prior the CFD run and store the chemistry information in look-up tables. The approach presented combines pre-tabulated progress variable-based source terms for auto-ignition as well as soot and NOx source terms for emission predictions. The method is coupled to the 3D CFD code CONVERGE v2.4 via user-coding and tested over various speed and load passenger-car Diesel engine conditions. This work includes the comparison between the combustion progress variable (CPV) model and the online chemistry solver in CONVERGE 2.4. Both models are compared by means of combustion and emission parameters. A detailed n-decane/α-methyl-naphthalene mechanism, comprising 189 species, is used for both online and tabulated chemistry simulations.

Wind noise in automobile is becoming more and more important as the customer expectations increase. On the other hand, great progress has been made on engine and road noises, especially for electric and hybrid vehicles. Thus, the wind noise is now by far the major acoustic source during road and motorway driving. As for other noises, automobile manufacturers must be able, for a new car project, to specify, calculate and measure each step of the acoustic cascading: Source Transfers, both solid and air borne In the case of the automotive wind noise, the excitation source is the dynamic pressure on the vehicle’s panels. This part of the cascading is the one influenced by the exterior design. Even if many others components (panels, seals, cabin trims) have a big influence, the exterior design is a major issue for the wind noise. The wind noise level in the cabin may change significantly with only a small modification of the exterior design.

Multi-Objective Optimization of Fuel Consumption and NOx Emissions with Reliability Analysis Using a Stochastic Reactor Model

The introduction of a physics-based zero-dimensional stochastic reactor model combined with tabulated chemistry enables the simulation-supported development of future compression-ignited engines. The stochastic reactor model mimics mixture and temperature inhomogeneities induced by turbulence, direct injection and heat transfer. Thus, it is possible to improve the prediction of NOx emissions compared to common mean-value models. To reduce the number of designs to be evaluated during the simulation-based multi-objective optimization, genetic algorithms are proven to be an effective tool. Based on an initial set of designs, the algorithm aims to evolve the designs to find the best parameters for the given constraints and objectives. The extension by response surface models improves the prediction of the best possible Pareto Front, while the time of optimization is kept low.

Severe Soot Oxidations in Gasoline Particulate Filter Applications

With the start of EU6 in 2017 gasoline particulate filters (GPF) have been introduced to production vehicles. It is expected that by 2019 all gasoline direct injection engines sold in Europe will be equipped with a GPF. A similar trend is observed in China with a slight delay compared to Europe, but covering all gasoline engines, including those with port fuel injection technology. With the introduction of GPFs, new requirements are introduced to the management of gasoline engines and their aftertreatment. One requirement is to protect the aftertreatment components from excessive temperatures and damage as result of uncontrolled soot oxidations. While the general fundamentals are similar to those in diesel applications, significant differences exist in the relevant details.
