Development of simulation methodology to evaluate Leaf Spring strength and predict the Leaf Interface stresses and correlating with test

Leaf Springs are commonly used as a suspension in heavy commercial vehicles for higher load carrying capacity. The leaf springs connect the vehicle body with road profile through the axle & tire assembly. It provides the relative motion between the vehicle body and road profile to improve the ride & handling performance. The leaf springs are designed to provide linear stiffness and uniform strength characteristics throughout its travel. Leaf springs are generally subjected to dynamic loads which are induced due to different road profiles & driving patterns. Leaf spring design should be robust as any failure in leaf springs will put vehicle safety at risk and cost the vehicle manufacturer their reputation. The design of a leaf spring based on conventional methods predicts the higher stress levels at the leaf spring center clamp location and stress levels gradually reduce from the center to free ends of the leaf spring.

Range anxiety is one of the major factors to be dealt with for increasing penetration of EVs in current Automotive market. The major reasons for range anxiety for customers are sparse charging infrastructure availability, limited range of Electric vehicles and range uncertainty due to diverse real-world usage conditions. The uncertainty in real world range can be reduced by increasing the correlation between the testing condition during vehicle development and real-world customer usage condition. This paper illustrates a more accurate test methodology development to derive the real-world range in electric vehicles with experimental validation and system level analysis. A test matrix is developed considering several variables influencing vehicle range like different routes, drive modes, Regeneration levels, customer drive behavior, time of drive, locations, ambient conditions etc.

Foam and FRP Sheets Packaging for Headliner Stiffness at Curtain Airbag Area

As we all know, automotive headliners are an essential component of any car’s interior as they cover all the internal components and provide a clean and finished look. Headliners not only increase the aesthetic appeal of a car’s interior, but also acts as an insulation and sound absorption source. As per the latest Government norms, Curtain Airbag (henceforth called as CAB) has been made mandatory and this change calls for the corresponding changes in the Headliner packaging of all passenger vehicles. In general, curtain air-bag deployment calls for a twist open of Headliner at lateral sides (a portion below Hinge-line) during the deployment. This enables the inflated airbag to flow inside the passenger cabin to protect the passenger from any injury. Conventionally no components are packaged below the hinge-line area of headliner to avoid obstruction for CAB deployment and any part fly-off concerns.

Restraint systems in automotives are inevitable for the safety of passengers. Seat belts are one such restraint system in automotives that prevent drivers and passengers from being injured during a crash by restraining them back. Seatbelt on automotives has interface with Body-in-white (henceforth called as BIW) and Trim parts in-order to serve its purpose at vehicle level. One such interface part of seat belt is the web guide, which assists and ensures the nylon web’s smooth motion at different seat track positions. Web-guides on automotives ensure the flawless motion of seat belt web at pillar trim areas. In this paper, we are discussing alternate ways of assisting the seat belt web without the web-guide as a separate part. In-order to assist and ensure the motion of nylon web in its trajectory, we have extended the flange of the pillar trim involved.

Mechanical Control Cable Modeling and Simulation to Predict the Load Loss and Deformation

Mechanical control cables or Bowden cables are widely used in various applications for push-pull actions of mechanical systems. In mid-segment tractors, the linkage systems are designed along with control cables to actuate controls such as throttle, braking, transmission shift, position control, etc. due to its design flexibility. Output force and travel efficiency are two major performance parameters that depend on the routing, cable design composition, friction material, load transfer, etc. Virtual simulations can be used to predict cable performance and efficiency. There are different methodologies currently used to model the cable. These available methods can accurately predict either performance or travel efficiency. There is no method available in-house to predict both these parameters. In this paper, a new cable modeling method is proposed by authors using multi-body simulation (MBS) software MSC ADAMS.

In most cases, the properties of a metal are evaluated in their as rolled condition, prior to any work hardening or bake hardening. But in the Automotive World, these steels get work hardened during the forming process and bake hardened in the paint shop. The goal of this paper is to evaluate the variations in the performance of Dual Phase (DP) steels and understand the most optimized method of testing and property generation. This method can then be used to extrapolate to real automotive components. Dual Phase Steels or DP Steels contain a mixture of Ferrite & Martensite from which they derive their name. They are a part of the advanced high strength and ultra-high strength steels steel family according to World Auto Steels. The Ferrite phase, with its iron content contributes to the material displaying an increased level of ductility whilst, the martensitic phase provides the steel with increased mechanical strength.

So, it is becoming a mandatory feature. The main objective of this study is, improving the torsional fatigue life in front axle spindle shaft by modifying the spline design and optimizing induction hardening heat treatment process in such a way that the other part of the system will have a minor or no design change. It helps us to reduce the part count variability, lower manufacturing cost and development time.

The global automotive industry is growing rapidly in recent years and the market competition has increased drastically. There is a high demand for passenger car segment vehicles with high torque delivery and fuel economy for a pleasant drivability experience. Also, to meet the more stringent emission requirements, automakers are trying very hard to reduce the overall vehicle gross weight. In lowering both fuel consumption and CO2 generation, serious efforts have been made to reduce the overall engine weight. An engine cylinder block is generally considered to be the heaviest part within a complete engine and block alone accounts for 3-4% of the total weight of the average vehicle, thus playing a key role in weight reduction consideration. Aluminum casting alloys as a substitute for the traditional cast iron can mean a reduction in engine block weight between 40 and 55% [9], even if the lower strength of aluminum compared to grey cast iron is considered.

The major area in which the automotive manufacturers are working is to produce high-performance vehicles with lighter weight, higher fuel economy and lower emissions. In this regard, hollow camshafts are widely used in modern diesel and gasoline engines due to their inherent advantages of less rotational inertia, less friction, less weight and better design flexibility. However, the dynamic loads of chain system, valve train and fuel injection pump (if applicable) makes it challenging to design over-head hollow camshafts with the required factor of safety (FOS). In the present work, high-fidelity FE model of a hollow camshaft assembly is simulated to evaluate the structural performance for assembly loads, valve train operating loads, fuel injection pump loads and chain system loads. The investigation is carried out in a high power-density (70 kW/lit) 4-cylinder in-line diesel engine.

Machine Learning Based Approach for Prediction of Hood Oilcanning Performances

Computer Aided Engineering (CAE) simulations are an integral part of the product development process in an automotive industry. The conventional approach involving pre-processing, solving and post-processing is highly time-consuming. Emerging digital technologies such as Machine Learning (ML) can be implemented in early stage of product development cycle to predict key performances without need of traditional CAE. Oil Canning loadcase simulates the displacement and buckling behavior of vehicle outer styling panels. A ML model trained using historical oil canning simulation results can be used to predict the maximum displacement and classify buckling locations. This enables product development team in faster decision making and reduces overall turnaround time. Oil canning FE model features such as stiffness, distance from constraints, etc., are extracted for training database of the ML model. Initially, 32 model features were extracted from the FE model.

The tractor usage is growing in the world due to derivative of rural economy and farming process. It needed wide range of implements based on the applications of the customer. The tractor plays a major role in Agricultural and Construction applications. In a tractor, hydraulic system is act as a heart of the vehicle which controls the draft and position of the implement. Hydraulic system consists of Powertrain assembly, 3-point linkage and DC sensing assembly. The design of hydraulic powertrain assembly is challenging because the loads acting on the system varies based on the type of implement, type of crop, stage of farming and soil conditions etc., Hydraulic powertrain assembly is designed based on standards like IS 12207-2019 which regulates the test methods for the system based on the lift capacity of the tractor. In this paper, virtual simulation has been established to optimize the design and perform the test correlation.

Effect of Anti-Dive Suspension Geometry on Braking Stability

Suspension plays a crucial role in stabilizing, comfort and performance of a vehicle. During vehicle braking operation, load transfer happens from rear axle to front axle resulting in shifting of vehicle’s center of gravity towards vehicle front for a momentarily duration which is called diving. This phenomenon leads to dropping of traction at rear wheel end resulting in lifting of rear axle with front wheel as pivot. This causes increase in front to rear weight ratio of vehicle system and compromising driver safety due to skidding and locking of rear wheel-end. To minimize this phenomenon’s affect, optimum anti-dive suspension geometry is used to have better rear wheel end traction resulting in improved braking stability.

Development and Deployment of Bolted Joint Integrity Evaluation for Automotive Suspension Joints

Bolted joints are the most used joints in automotive suspension assemblies. They are expected to retain the strength over the course of useful life of the vehicle and contribute to durability in a big way through reduction of stress amplitudes. Any sort of loosening or slip or breakage in these joints can lead to noise or catastrophic failures. In the past, such issues were addressed through thumb rules and design guidelines. However, with the focus on first-time right tests with reduced validation time it has become important to upfront predict the suspension joint integrity through simulation. Toward this objective, a novel approach was developed to simulate the suspension joint integrity for bolted joints. This approach considers various parameters like bolt preload, tolerance stackup of the parts in the joint, coefficients of friction of various interfaces, quality of contact and effect of deformation at the thread interface on joint integrity.

A Methodology to Validate the V-band Clamp Used in High-Temperature Sealing Joint of a Light-Duty Diesel Engine

The stringent emission regulations demand highly complex after-treatment systems. The packaging and functional requirements of the after-treatment system demand very close coupling of the diesel oxidation catalyst (DOC) with the turbocharger outlet. The sealing effectiveness between the turbocharger and DOC is ensured by the V-band grooved clamp along with the suitable gasket. This V-band grooved clamp is widely used in diesel engines due to its ease of assembly and low cost. Since the V-band grooved clamp is subjected to a very high temperature, vibration, thermal shock, a robust and holistic validation is required to ensure the functional and safety requirements. Despite its wide range of applications, the testing and validation methodologies required to effectively validate the strength and other aspects of the clamp are not fully defined. In the present work, the authors discuss the various design validation methods involved during the development of the V-band grooved clamp.

The European luggage volume calculation and standard luggage calculations are primarily based on DIN and ISO standards. Luggage volume declaration by manufacturers are based on any of these methods. The calculations are complicated and there is a possibility of declaring different values for similar luggage compartments. The major purchase decision of vehicle is based on its luggage capacity and current methods are very limited to make an intelligent decision by a customer. Market specific customer usage patterns for luggage requirements and protecting them in vehicle architecture upfront in concept stage is important to retain the market position and buying preference of customers. A Holistic Approach of Developing New High Strength Cast Iron for Weight Optimization

Foundry industries are very much familiar and rich experience of producing ferrous castings mainly Flake Graphite (FG) and Spheroidal Graphite (SG) cast iron. Grey cast iron material is mainly used for dampening applications and spheroidal graphite cast iron is used in structural applications wherein high strength and moderate ductility is necessary to meet the functional requirements. However, both types of cast iron grades are very much suitable in terms of manufacturing in an economical way. Those grades are commercially available and being consumed in various industries like automotive, agriculture etc, High strength SG Iron grades also being manufactured by modifying the alloying elements with copper, chromium, manganese andcobalt. but it has its own limitation of reduction in elongation when moving from low to high strength SG iron material. To overcome this limitation a new cast iron developed by modifying the chemical composition.

To meet the world-wide regulatory norms and to be the global market leader, its mandatory to develop the comfortable tractor which meets homologation requirements and customer expectations. Typically, Operator Ear Level (OEL) noise has been evaluated in the test, after First Proto has been made. This approach increases cost associated with product development due to late changes of modifications and testing trails causing delay in time-to-market aspect. Hence, there is a need to develop the methodology for Predicting tractor OEL noise in virtual environment and propose changes at early stage of product development. At first, full vehicle comprising of skid, sheet metals and Intake-exhaust systems modelled has been built using Finite Element (FE) Preprocessor.

Fuel efficiency is critical aspect for commercial vehicles as fuel is major part of operational costs. To complicate scenario further, fuel efficiency testing, unlike in passenger cars is more time consuming and laborious. Thus, to save on development cost and save time in actual testing, simulations plays crucial role. Typically, actual vehicle speed and gear usage is captured using reference vehicle in desired route and used it for simulation of target vehicle. Limitation to this approach is captured duty cycle is specific to powertrain and driver behavior of reference vehicle. Any change in powertrain or vehicle resistance or driver of target vehicle will alter duty cycle and hence duty cycle of reference vehicle is no more valid for simulation assessment. This paper demonstrates approach which uses combination of tools to address this challenge. Simulation approach proposed here have three parts.

There is a growing need for the accurate Computer Aided Engineering (CAE) models for vehicle performance evaluation. The reduced product development time and complexity of the vehicle evaluation demands accurate prediction with CAE models. Vehicle dynamics performance evaluation is very critical in vehicle development process, which require very accurate vehicle and tire models. The tire characteristics are represented as mathematical, physics based and empirical models. There are different types of tire models exist like Fiala, PAC, SWIFT and FTire etc, which can be used for vehicle handling, ride and steering performance evaluation. There is a need to study and understand these tire models before applying to specific vehicle dynamic performance. There is a challenge to get the tire models as tire modeling require lot of tests and time consuming.
