Development of simulation methodology to evaluate Leaf Spring strength and predict the Leaf Interface stresses and correlating with test

Leaf Springs are commonly used as a suspension in heavy commercial vehicles for higher load carrying capacity. The leaf springs connect the vehicle body with road profile through the axle & tire assembly. It provides the relative motion between the vehicle body and road profile to improve the ride & handling performance. The leaf springs are designed to provide linear stiffness and uniform strength characteristics throughout its travel. Leaf springs are generally subjected to dynamic loads which are induced due to different road profiles & driving patterns. Leaf spring design should be robust as any failure in leaf springs will put vehicle safety at risk and cost the vehicle manufacturer their reputation. The design of a leaf spring based on conventional methods predicts the higher stress levels at the leaf spring center clamp location and stress levels gradually reduce from the center to free ends of the leaf spring.

The increasing demand for higher specific power, fuel economy, Operating Costs as well as meeting global emission norms have become the driving factors of today’s product development in the automotive market. Substitution of high-density materials and more precise adjustment of material parameters help in significant weight decrease, but it is accompanied by undesirable cost increase and manufacturing complexity. This becomes a challenge for every automotive engineer to balance the above parameters to make a highly competitive design. This work is a part of the Design and Development of 2.2 L, 4 Cylinder TCIC Diesel Engine for a whole new vehicle platform, concentrated on automotive passenger car operation. This paper explains the selection of a suitable cylinder head gasket technology for a lightweight engine that acts as a sealing interface between the cylinder block and cylinder head.

Effect of Varying Levels of Work Hardening and Bake Hardening on the Mechanical Properties of Dual Phase Steels

In most cases, the properties of a metal are evaluated in their as rolled condition, prior to any work hardening or bake hardening. But in the Automotive World, these steels get work hardened during the forming process and bake hardened in the paint shop. The goal of this paper is to evaluate the variations in the performance of Dual Phase (DP) steels and understand the most optimized method of testing and property generation. This method can then be used to extrapolate to real automotive components. Dual Phase Steels or DP Steels contain a mixture of Ferrite & Martensite from which they derive their name. They are a part of the advanced high strength and ultra-high strength steels steel family according to World Auto Steels. The Ferrite phase, with its iron content contributes to the material displaying an increased level of ductility whilst, the martensitic phase provides the steel with increased mechanical strength.

The Tractors are inevitable in the world due to its remarkable contribution majorly in farming process and other applications. the farming equipment needs to perform multiple applications to enhance the productivity and increased horsepower demands all-wheel drive (Refer fig. 1) or four-wheel drive option in the tractor. So, it is becoming a mandatory feature. The main objective of this study is, improving the torsional fatigue life in front axle spindle shaft by modifying the spline design and optimizing induction hardening heat treatment process in such a way that the other part of the system will have a minor or no design change. It helps us to reduce the part count variability, lower manufacturing cost and development time.

For decades, customer complaints on Squeak & Rattle issues have come as a question of quality for the automotive industry. Squeak and rattle sounds are customer irritants due to their non-patterned and transient nature. Squeak is a friction induced noise that generally occurs because of rubbing of the two materials that are incompatible with each other. While rattle is a phenomenon that occurs due to the impact between the two parts having unintended gap. They are no more secondary noises and avoiding or elimination of these become significant for brand building and warranty cost reduction. Chucking is a form of squeak noise that occurs due to the interaction between uncoated seal to seal. In Swing gate, this phenomenon is seen when seal bulb inner layers are completely compressed. Swing gate have fore-aft modes that are excited due to dynamic responses from different road profiles.

Polypropylene Composite Material for Light Weight Fuel Tank Protection Shield

The fuel tank shield provides a protective boundary between the fuel tank and vehicle driveline in the event of a high-speed crash. Hence, it is important from the safety standpoint. The part must be carefully engineered to meet the challenging requirements in terms of stiffness, deflection, toughness, dimensional stability and thermal stability. In this paper, long glass fibre filled polypropylene material compound was selected and developed to meet the mentioned requirements for this part with significant mass reduction over other materials. The combination of material, optimized part and tool design led to weight savings and considerable cost reduction. This is a ready to mold material used in injection molding process. This long glass fibre reinforced polypropylene compound has been explored for thin wall protection shield with wall thickness of 2.5 mm.

Ultra Flow, High Stiffness Polypropylene Material for Light Weight Exterior Trim Panels

Light weighting is an effective strategy in increasing energy efficiency in the automotive industry. In this paper, mass reduction with cost benefit was targeted in an exterior trim panel. Polypropylene copolymer (PPCP) compound was developed for a large exterior trim panel (1400 X 700mm) having an integrated grill mesh. The part had challenging requirements in terms of slow speed impact, structural durability, dimensional stability, aesthetics, thermal ageing resistance, cold impact resistance, scratch resistance and weathering resistance. By having ultra-high flow behavior, optimum tensile strength, modulus, impact strength and thermal properties, the PPCP compound met the requirements for a thin wall exterior trim panel with a thickness of 2.6mm. Structural durability of the design was validated by virtual engineering. Part design and material combinations with better tooling design iterations were analyzed by using mold flow analysis.

Experimental Investigation of Thermal Safety of the IC Engine in the Event of Coolant Loss

Power density (power/engine cubic capacity) of the latest passenger car Diesel and Gasoline engine keeps increasing with a focus to deliver best in class performance along with meeting CAFE and emission norms. This increase in power density increases the thermal load onto the coolant system. Coolant temperature sensor monitoring the coolant temperature, proper radiator sizing, optimum water pump flow capacity and thermostat tuned to the required coolant temperature range are the typical measures taken to ensure safe operation of the engine and avoid any over-heating. Typical cooling system failures are mostly due to low coolant level, a defective thermostat, non-operative water pump & fan and blockage in the coolant circuit, etc. Most of these failures can be detected with the help of a coolant temperature sensor and pre-emptive measures can be taken to avoid engine loss.

Impact of Chemical Blowing Agent on Polypropylene Properties

Weight reduction in automotive applications have led to the processing of thermoplastic polymers by foam injection molding. The density of the foamed polymer can be reduced up to 20%. Whilst, work has been reported on the weight reduction of the foamed polymer by using different types of blowing agent technologies, there has been limited studies in the areas of the sound transmission loss and sound attenuation properties of these materials. The present study is intended to understand the effect of chemical blowing agent (CBA) on the properties of polypropylene. The molded specimens were characterized using density, Differential scanning colorimetry (DSC), Thermogravimetric analysis (TGA), Fourier transform infra-red spectroscopy (FT-IR) and sound transmission loss (STL) measurements. Specimens were also tested for tensile properties, flexural properties, Izod impact strength and Heat deflection temperature (HDT) as per standard test protocol.

A Holistic Approach of Developing New High Strength Cast Iron for Weight Optimization

Foundry industries are very much familiar and rich experience of producing ferrous castings mainly Flake Graphite (FG) and Spheroidal Graphite (SG) cast iron. Grey cast iron material is mainly used for dampening applications and spheroidal graphite cast iron is used in structural applications wherein high strength and moderate ductility is necessary to meet the functional requirements. However, both types of cast iron grades are very much suitable in terms of manufacturing in an economical way. Those grades are commercially available and being consumed in various industries like automotive, agriculture etc, High strength SG Iron grades also being manufactured by modifying the alloying elements with copper, chromium, manganese andcobalt. but it has its own limitation of reduction in elongation when moving from low to high strength SG iron material. To overcome this limitation a new cast iron developed by modifying the chemical composition.

Frictional Power Loss Distribution of Automotive Axles - Experimental Evaluation and Analysis

The given paper presents the main elements of frictional power loss distribution in an automotive axle for passenger car. For reference two different axles were compared of two different sizes to understand the impact of size and ratio of gear and bearings on power loss characteristics. It was observed that ~50% of total axle power loss is because of pinion head-tail bearing and its seals, which is very significant. Roughly 30% of total power loss is contributed by pinion-ring gear pair and differential bearings and remaining ~20% by wheel end bearing and seals. With this study the automotive companies can take note of the area where they need to focus more to reduce their CO2 emissions to meet the stringent BS6, CAFÉ and RDE emission norms.

Mold in Color Pianno Black PC Material for Automotive Exterior Application

Aesthetics contribute significantly to the customer’s buying decision of an automobile. This is traditionally achieved through painting. Sustainability and cost challenges have led automakers to look at substituting painting through molded-in color polymers in decorative bezels like pillar appliques. These appliques and bezels have a unique mix of material requirements that include color tone, gloss, stiffness, scratch resistance and weathering. Polycarbonates are an interesting class of polymers that has the potential to meet these challenging requirements. This paper reports the work done in evaluating a polycarbonate compound in piano black shade to meet the functional and aesthetic requirements. The results prove that the material can substitute painting thereby resulting in significant cost savings. This is a ready to mold material used in injection molding process. This modified polycarbonate material has been explored for thin wall appliques and bezels with thickness of 2.7 mm.

Tractor roll over is the most common farm-related cause of fatalities nowadays. ROPS (Roll-Overprotective Structures) are needed to prevent serious injury and death. It creates a protective zone around the operator when a rollover occurs. In India the ROPS is getting mandatory across all HP ranges except narrow track. In the present study states the customized ROPS application for configurable design such as Automated safety zone for all homologation standards, ROPS A0-D excel calculator for selection of material at concept stage and bolt calculator for selection of size. For the above applications below aspects need to consider such as Tractor weight, Rear housing mounting, Operator seat index position (SIP), Seat reference points (SRP) and all ROPS homologation standards. This ROPS application is to reduce the timeline, manual error and ensure the reliability of the modular optimal design for various platforms and variants.

Design and Development of an Ultra-Low Friction and High Power-Density Diesel for the Indian Market

This paper explains the methodology to design a high power-density diesel engine capable of 180 bar peak firing pressure yet achieving the lowest level of mechanical friction. The base engine architecture consists of an 8 mm crank-offset which is an optimized value to have the lowest piston side forces. The honing specification is changed from a standard plateau honing to an improved torque plate slide honing with optimized surface finish values. The cumulative tangential force of the piston rings is reduced to an extreme value of 28.5 N. A rectangular special coated top ring and a low-friction architecture oil ring are used to reduce the friction without increasing the blow-by and oil consumption. A special low-friction coating is applied on the piston skirt in addition to the optimized skirt profile to have reduced contact pressure. The piston pin is coated with diamond-like carbon (DLC) coating to have the lowest friction.

Characterization and Durability of Mold-In-Color Engineering Plastics

Plastics are prone to photo oxidative and thermal oxidative degradation under usage conditions due to their chemical nature. From sustainability and cost standpoint, there is an increasing focus on Mold-In-Color (MIC) plastic materials. Simultaneously customer’s expectations on the perceived quality of these MIC parts has been increasing with attractive color and glossy appearance. A study was conducted to analyze the product quality and durability aspects over a prolonged exposure to accelerated weathering condition. Material selected for this study were injection molded specimens of ABS and PC-ABS used in automotive passenger vehicles. Comparative analysis was conducted before and after weathering exposure at defined intervals by using Fourier Transform infra-red spectrometer (FTIR), differential scanning colorimetry (DSC), universal testing machine (UTM), Izod impact tester and microscope to understand the impact on their chemical and mechanical properties.

In this paper, mold in color diamond white ASA material has been explored for front bumper grill, fender arch extension, claddings and hinge cover applications. Other than aesthetic requirements, these parts have precise fitment requirement under sun load condition in real world usage profile. Structural durability of the design was validated by virtual engineering. Part design and material combinations with better tooling design iterations were analyzed by using mold flow analysis. Complete product performances were validated for predefined key test metrics such as structural durability, thermal aging, cold impact, scratch resistance, and weathering criteria. This part met required specification. This mold in color ASA material-based parts has various benefits such as environmentally friendly manufacturing by eliminating environmental issues of coating, easily recycled, and faster part production because intended color achieved in one step during molding.

With increasing road traffic and pollution, it becomes responsibility for all OEM to increase fuel efficiency and reduce carbon footprint. Most effective way to do so is to reduce weight of the vehicle and more use of ecofriendly recyclable material. With this objective we have come up with Light weight, cost effective sustainable design solution for Injection moulded RQT (Rear quarter trim). It is an interior plastic component mounted in the III row of the vehicle. This is required to ensure inside enhanced aesthetic look of the vehicle and comfort for 3rd row passengers. Conventionally RQT of vehicle with 3rd row seating is made using plastic material (PP TD 20). With the use of plastic moulded RQT there is a significant weight addition of around 6 kg per vehicle along with reduced cabin space, huge investment and development time impact.

This is a ready to mold material used in injection molding process. Front bumper and grill are functional components with slow speed impact requirement to absorb impact in real world. These parts have precise fitment requirement under sun load condition. Front bumper is also having other critical criteria with respect to vehicle variants such as aesthetic mold-in-color finish as well as painted finish. Grill has air entry performance criteria to ensure cooling efficiency in intercooler compartment.

This paper describes modified polypropylene copolymer (PPCP) material for canopy plastic structure in a modular commercial passenger vehicle. This compounded PPCP material has optimized flow behavior, tensile strength, modulus, impact strength, and thermal properties to meet the functional requirements. Material described in this paper is a PPCP compound reinforced with glass fiber and mica filler. The application described in this paper is a canopy plastic structure, which is a structural exterior plastic part. Canopy plastic structure acts as a structural frame to hold vinyl canopy in both sides and tail gate of vehicle. In this paper, PPCP has been explored for canopy plastic structure part against conventional polyamides. Structural durability of the design was validated by virtual engineering. Part design and material combinations with better tooling design iterations were analyzed by using mold flow analysis.

Alternate Manufacturing Process for Automotive Input Shafts

The input shafts are conventionally developed through Hot forging route. Considering upcoming new technologies the same part was developed through cold forging route which resulting in better Mechanical properties than existing hot forging process. It has added benefit of cost as well as environmental friendly. Generally, the part like Input shaft which having gear teeth, splines etc., will be manufactured through Hot forging process due to degree of deformation, availability of press capacity, diameter variations etc., This process consumes more energy in terms of electricity for heating the bar and also creates pollution to the atmosphere. Automotive input shaft design modified to accommodate cold forging process route to develop the shaft with press capacity of 2500T which gives considerable benefit in terms of mechanical and metallurgical Properties, close dimensional tolerances, less machining time, higher material yield when compared to hot forging and metal cutting operation.
