Hood Closing Characteristics in a Dual Hood Latch System

Certain sports utility vehicles (SUVs) utilize dual latches and gas struts in their hood design. This is primarily driven by the larger size of the hood and specific architectural requirements. These hoods can be securely latched either by a dynamic single stroke closing method or by quasistatic two stroke closing method. In dynamic method, the hood is closed with a single, high-velocity motion for the final primary latching, whereas in quasistatic method, force is initially applied for the secondary latching and then for the final primary latching. In this study, both the dynamic and quasistatic closing methods are compared in terms of closing force and velocity and hood over travel distance. A load cell is used for measuring the closing force, velocity meter is used for velocity measurement and a rope sensor is used for measuring the hood over travel distance.

The need for eco-friendly vehicle powertrains has increased drastically in recent years. The most critical component of an electric vehicle is the battery pack/cell. The choice of the appropriate cell directly determines the size, performance, range, life, and cost of the vehicle. Lithium-ion batteries with high energy density and higher cycle life play a crucial role in the progress of the electric vehicle. However, the packaging of lithium-ion cells is expected to meet lots of assembly demands to increase their life and improve their functional safety. Due to their low mechanical stability, the lithium-ion cell modules must have external pressure on the cell surface for improved performance. The cells must be stacked in a compressed condition to exert the desired pressure on the cell surface using compression foam/pads. The compression pads can be either packaged between each cell or once in every set of cells based on the cell assembly requirements.

Aluminium material has been widely used for these light weighting opportunities. However, aluminum joining techniques, characterized by their poor quality and consistency are limiting this transformation. This technical paper represents one of such case, where the part is made up of Aluminium through conventional casting route which has affected the laser weld quality due to poor casting soundness. This experiment explains in detail about the importance of Casting soundness for laser weld quality, weld penetration, strength etc., and the Product consistency.

Phosphating is the most preferred surface treatment process used for auto body sheet panel before painting due to its low-cost, easy production process, good corrosion resistance, and excellent adhesion with subsequent paint layer. There are different phosphating processes used for ferrous metal like zinc phosphating, iron phosphating, di-cationic & tri-cationic phosphating, etc. Among these phosphate coatings, the best corrosion resistance and surface adhesion are achieved by tri-cationic phosphate coatings (zinc-nickel-manganese phosphate). Many new technologies of phosphating are evolving. Key drivers for this evolution are increasing demand for higher corrosion resistance, multi-metal car body processing in same phosphating bath and sustainability initiatives to reduce the carbon footprints. We have evaluated two of these recent technologies.

Side Door Hinge Axis Deviation and Skewness Study on the Door Closing Effort

The side door closing effort is one of the main evaluating parameters which demonstrates the build quality of the vehicle. The side door hinge axis inclination is one of the key attributes that affect the side door closing effort. Commonly, the hinge axis is inclined in two directions of a vehicle to have necessary door rise during the door opening event. Due to the process and assembly variations in the door assembly, the upper and lower hinge axis of the side door deviates from the design axis. In this paper, the deviations in the side door hinge axis and its effects on the side door closing velocity is discussed. The deviations of the side door hinge axis are studied with a coordinate measuring machine. The side door closing velocity of the vehicle is measured with the velocity meter. The study revealed that side door closing velocity is increasing with an increase in the deviation of the top and bottom door hinge axis from the design hinge axis.

The tractor usage is growing in the world due to derivative of rural economy and farming process. It needed wide range of implements based on the applications of the customer. The tractor plays a major role in Agricultural and Construction applications. In a tractor, hydraulic system is act as a heart of the vehicle which controls the draft and position of the implement. Hydraulic system consists of Powertrain assembly, 3-point linkage and DC sensing assembly. The design of hydraulic powertrain assembly is challenging because the loads acting on the system varies based on the type of implement, type of crop, stage of farming and soil conditions etc., Hydraulic powertrain assembly is designed based on standards like IS 12207-2019 which regulates the test methods for the system based on the lift capacity of the tractor. In this paper, virtual simulation has been established to optimize the design and perform the test correlation.

A Parametric Approach of IP Duct Vane Articulation Study for Enhanced Cabin Cool Down Performance

The cabin cool down performance is influenced by heat load, AC system components and Air handling components. The air handling components are AC duct, vane and vent. Design of AC duct vane plays a crucial role in the airflow directivity in cabin which enhances the cabin cool down performance. Simulations are carried out by rotating the vanes manually and requires post process for every iteration. It leads to more time consuming and more number of simulations to achieve the target value. Research articles focusing on automation and optimization of vane articulation studies are scanty. Thus, the objective of this work is to execute the vane articulation study with less manual intervention. A parametric approach is developed by integrating ANSA and ANSYS FLUENT tools. With Direct Fit Morphing and DoE study approach from ANSA delivers the surface mesh model for the different vane angle configurations.

Optimization of Body-in-White Weld Parameters for DP590 and EDD Material Combination

Body in White (BIW) of an automobile serves as the shell, on which all the components that make up a vehicle, are mounted. The BIW is an assembly of press formed sheet metal components. The sheet metal composition of each component varies based on the form and functionality requirement of that component. The resulting assembly has multiple weld joineries with dissimilar compositions. The weld integrity of the joineries is crucial in maintaining the geometrical and structural integrity of the BIW. The primary welding method used in BIW assembly is Resistance Spot Welding (RSW). The quality of the weld is an outcome of a combination of multiple weld parameters. These parameters are majorly estimated based on the joinery thicknesses and material combinations. Multiple welding and testing iterations are done to fine tune the parameters for an optimum weld joinery. This is a very tedious process which increases the process time of a BIW assembly.

Impact of Weld Fixture Clamp Force Variation on Dimensional Integrity in Low Volume Body-in-White Build

Body in White (BIW) is an assembly of multiple sheet metal components. BIW is a major contributor to the dimensional and structural integrity of an automobile. The accuracy and precision of the BIW is influenced by multiple factors involved in the manufacturing lifecycle of the BIW, of which component development and assembly strategy are the most significant contributors. Weld fixtures are the tools used for accurately locating and holding, sheet metal components for joining. The primary motive of the locating and holding strategy is to arrest all degrees of freedom of a component. Geometric repeatability of the components is also of high importance. Component location is typically achieved by standardized locator pins that maintain the Principal Location Points (PLP). Mylars provided at Master Control Patches (MCP) ensure the resting and clamping of the component. Low volume BIW builds employ non-automated clamping methodologies, either with manual clamps or toggle clamps.

An Alternate CED Process for Low Volume BIW Manufacturing with Single Stage Vertical Dipping

Body in White (BIW) is a major assembly in an automobile. It is made of sheet metal components that are welded together by Resistance Spot Welding (RSW). This bare metal assembly is put through a process called Cathodic Electrodeposition (CED) for an anti-corrosive coat that lasts for the entire lifetime of the automobile. The CED process is a complex multi-stage process which includes rinse cycles, phosphate cycles, coat cycles and baking. These multistage setups are custom built to the automobile manufacturer’s requirement based on their product geometries and production volumes. Due to the high cost of establishment, these are typically restricted to production plants, except for smaller single stage setups. Smaller CED setups for component level coating with single stage vertical dipping stations can serve as a potential alternative to low volume builds and prototype builds.

The trace of rotavator blade is trochoidal path which depends both on tractor forward speed and rotational speed of rotavator. Since this path plays an important role in pulverization, hence pulverization also depends on both factors. In present days system, Rotavator an active tillage implements drawn by tractor is operated by drivers experience and driver set up the speed by throttling the tractor to reach the rated 540 PTO rpm mark in instrumentation cluster. Thus, there is no indication system available to farmer/ Tractor driver to operate the tractor connected rotavator at optimal forward tractor speed and rotational speed of rotavator. Thus, leading to decrease in field quality and performance.

Turbocharging of diesel engines have undergone various phases of technological advancements proving merits with engine performance. Since VGTs are finding their applications in many automotive engines, it is also crucial on finding out ways to extract maximum benefits from the system. Pneumatic actuated VGTs control the vanes positioning with the help of mechanical linkages and don’t prove good in transient response with relatively slower boost build up. The electronic controlled VGT operates with the aid of DC motor which is linked to the engine management system. The position sensor senses the current position of the actuator which is controlled by the engine management system for delivering the desired boost pressure. The eVGT system thus provides very quick response and accurate control of boost pressure in all the vehicle driving conditions.

Tractor weight transfer is the most common farm-related cause of fatalities nowadays. As in India it is getting mandatory for all safety devices across all HP ranges. Considering any changes in the weight from an attachment such as Rops, PTO device, tow hook and draw bar etc. can shift the center of gravity towards the weight. center of gravity is higher on a tractor because the tractor needs to be higher in order to complete operations over crops and rough terrain. Terrains, attachments, weights, and speeds can change the tractor’s resistance to turning over. This center of gravity placement disperses the weight so that 30 percent of the tractor’s weight is on the front axle and 70 percent is on the rear axle for two-wheel drive propelled tractors and it must remain within the tractor’s stability baseline for the tractor to remain in an upright position.

Innovative setting bracket design to improve the tractor Fit and Finish between the Bonnet and Custer panel (Scuttle) The paper presents an integrated approach for arriving a process to assemble scuttle regarding bonnet to achieve Gap and flushness aesthetic requirement. Variation is inevitable due to fitting of bonnet on Tractor front semi-chassis, scuttle fitting on tractor middle clutch housing and assembling many parts with different tolerances, hence the deviation (stack-up) obtained after their assembly varies from approximately -10.175 to 9.775 mm. This is quite large and gives a huge impact in aesthetic point of view. To overcome this issue, we introduced one Innovative intermediate bracket as the setting gauge which is assembled with reference to bonnet and scuttle is mounted on this setting bracket hence zero flushness and uniform achieved between bonnet and scuttle.

In sheet metal painting for various applications like tractor and automobiles, most attractive coating is metallic paints. It is widely applied using 3 coat 2 bake or 3 coat 1 bake technology. Both options, results in high energy consumption, higher production through put time and lower productivity in manufacturing process. During various brainstorming and sustainability initiatives, paint application process was identified to reduce burden on environment and save energy. Various other industry benchmarking and field performance requirement studies helped to identify critical quality parameters. There was collaboration with supplier to develop monocoat system without compromising any performance and aesthetic properties. This resulted in achieving better productivity, elimination of two paint layers, substantial reduction in volatile organic content, elimination of one baking cycle and energy saving.

Optimization of IP Duct Vane Articulation for Improved Cabin Airflow Directivity

The air velocity achieved at driver and passenger aim point is one of the key parameters to evaluate the automotive air-conditioning system performance. The design of duct, vent and vanes has a major contribution in the cabin air flow directivity. However, visual appearance of vent and vane receives higher priority in design because of market demand than their performance. More iterations are carried out to finalize the HVAC duct assembly until the target velocity is achieved. The objective of this study is to develop an automated process for vane articulation study along with predicting the optimized velocity at driver and passengers. The automated simulation of vane articulation study is carried out using STAR-CCM+ and SHERPA optimization algorithm which is available in HEEDS tool. The minimum and maximum vane angle are defined as parameters and face level velocity is defined as response.

Method Development to Virtually Validate Farm Tractor Skid for Front End Loader Application

In farm tractors, front end loaders are becoming popular attachments for primarily material handling such as loading, moving and unloading of woodchips, sand, gravels etc. It is also used for some severe load application such as tree uprooting and ripping operation which requires validation of loader frame and tractor as well. To validate the design, a standard pull-push test is carried out on tractor with loader in a laboratory. In this test front loader bucket is pushed against a rigidly clamped fixture with full engine throttle and maximum hydraulic cylinder pressure of loader. To avoid surprise failures during the test, a virtual simulation method needs to be developed and validated. In this paper, a method has been proposed by authors for the above objective. A multi-body dynamics model of tractor with loader is created in MSC ADAMS and actual event is simulated using test loads & boundary conditions.

A Study on the Effect of Steering Input Frequency on Transient Lateral Dynamics of Four-Wheeled Passenger Vehicles

Vehicle lateral dynamic response parameters such as yaw velocity, lateral acceleration, roll angle, etc. depend on the nature of steering input. Response parameters vary with the amplitude and frequency of steering input. This paper deals with developing insights into the effect of steering input frequency on transient handling dynamics. For the purpose two SUV segment vehicles with similar curb weight are considered. Vehicles are given pulse inputs of the amplitudes corresponding to 4 m/s2 steady state lateral acceleration and target speeds of 80 kmph and 100 kmph, as recommended in ISO 7401:2011. Steering inputs are executed using a Steering Robot (ABD SR30). Lateral transient dynamic response gains as well as natural frequencies of yaw are studied for 0-2 Hz input frequencies. Several insights are developed, adding to the understanding of transient lateral dynamics and its relationship with steering input.

Body in White (BIW) is one of the critical aggregates of an automobile. Establishing the quality parameters during body manufacturing is essential to achieve robust BIW structure. Spot weld integrity and dimensional accuracy are the two major quality parameters of a BIW. Weld integrity plays an important role in achieving dimensional accuracy and structural stability. Various combinations of sheet metals are joined together to form a BIW structure. Spot weld parameter selection is one of the critical activity and needs to be programmed for the various combinations of sheet metals. Weld parameter for the various combinations are calculated with the resistance of the joining sheet metals thicknesses. The calculated parameters are validated with the coupon test (or) peel test and it requires several iterations to establish weld integrity of the different combinations and the selected parameters get registered in the weld controller.

Lean approaches are being implemented in various manufacturing facilities across the globe. The application of lean approaches are extended to Body proto build shop to maximize the efficiency of the shop with lesser floor space and optimized equipment. Weld fixture, Weld equipment and assembly tools are the major tools required essentially for proto BIW assembly. This paper explains how the Weld equipment planning was carried out with lean approaches and implemented effectively in proto body assembly shop. The implemented lean concepts are compared with Italy and Japanese proto body build makers to validate the frugal planning of the facility for the said intent. The implemented facility is capable of producing more than a model at a time. Weld parameter selection for weld gun, gun movement to the fixture with minimized change over time and movable weld gun gantry are the lean approaches implemented.
