Hood Closing Characteristics in a Dual Hood Latch System

Certain sports utility vehicles (SUVs) utilize dual latches and gas struts in their hood design. This is primarily driven by the larger size of the hood and specific architectural requirements. These hoods can be securely latched either by a dynamic single stroke closing method or by quasistatic two stroke closing method. In dynamic method, the hood is closed with a single, high-velocity motion for the final primary latching, whereas in quasistatic method, force is initially applied for the secondary latching and then for the final primary latching. In this study, both the dynamic and quasistatic closing methods are compared in terms of closing force and velocity and hood over travel distance. A load cell is used for measuring the closing force, velocity meter is used for velocity measurement and a rope sensor is used for measuring the hood over travel distance.

Investigation on Fuel Economy Benefits by Lubrication System Optimization for a High Performance 2.2 L Diesel Engine

Lubrication systems play a major role not only in the durability of modern IC engines but also in performance and emissions. The design of the lubrication system influences the brake thermal efficiency of the engine. Also, efficient lubrication reduces the engine's CO2 emissions significantly. Thus, it is critical for an IC engine to have a well-designed lubrication system that performs efficiently at all engine operating conditions. The conventional lubrication system has a fixed-displacement oil pump that can cater to a particular speed range. However, a fully variable displacement oil pump can cater to a wide range of speeds, thereby enhancing the engine fuel efficiency as the oil flow rates can be controlled precisely based on the engine speed and load conditions. This paper primarily discusses the optimization of a lubrication system with a Variable Displacement Oil Pump (VDOP) and a map-controlled Piston Cooling Jet (PCJ) for a passenger car diesel engine.

Innovations and process developments in materials and manufacturing processes are key to this light weighting transformation. Aluminium material has been widely used for these light weighting opportunities. However, aluminum joining techniques, characterized by their poor quality and consistency are limiting this transformation. This technical paper represents one of such case, where the part is made up of Aluminium through conventional casting route which has affected the laser weld quality due to poor casting soundness. This experiment explains in detail about the importance of Casting soundness for laser weld quality, weld penetration, strength etc., and the Product consistency.

Headliner Composition Optimization without Compromising the Safety and Performance

Reducing material wherever there is a possibility in automobile industry is inevitable for weight and cost saving. This paper explains about the possibilities of optimizing the material composition of automotive Headliners (also called as Roof liners) without affecting the performance and safety criteria. In this paper, we are targeting at optimizing the individual constituents of a composite Headliner. A conventional Headliner comprises of many sandwich layers of which PU foam shares the major percentage of the composition contributing to 80% of the Headliner thickness. In this paper, we are discussing about the optimization done in Headliner sandwich constituents without affecting the core performance parameters of headliner such as curtain airbag deployment, ergonomic regulations, drop test etc. By incorporating this change, without significant changes in other layers, overall weight reduction of ~24% and overall cost reduction of ~24% is achieved.

Numerical Investigation on the Design and Development of Automotive Exhaust Muffler –A Case Study

Attaining better acoustic performance and back-pressure is a continuous research area in the design and development of passenger vehicle exhaust system. Design parameters such as tail pipe, resonator, internal pipes and baffles, muffler dimensions, number of flow reversals, perforated holes size and number etc. govern the muffler design. However, the analysis on the flow directivity from tail pipe is limited. A case study is demonstrated in this work on the development of automotive muffler with due consideration of back pressure and flow directivity from tail pipe. CFD methodology is engaged to evaluate the back pressure of different muffler configurations. The experimental and numerical results of backpressure have been validated. The numerical results are in close agreement with experimental results.

Effect of Rolling Direction and Gauge Length on the Mechanical Properties of S460MC High Strength Low Alloy Steel

Tensile Testing is one of the most used and highly reliable method of mechanical testing to evaluate the tensile properties of the material. However, there is a large scope for discussing the behavior of the metals based on the direction of rolling and the tensile specimen size used for testing. This paper discusses the variation observed in the tensile values along the direction of rolling and traverse to the direction of rolling for S460MC. It also evaluates the variation observed in the values based on the various gauge lengths (GL) commonly used in testing as per international standards (80mm, 50mm and 25mm GL). It is observed that perpendicular to the direction of rolling, the Yield and Tensile strength of the material increase marginally while the Elongation percentage (%E) decreases by a small margin irrespective of the gauge length taken into consideration.

Phosphating is the most preferred surface treatment process used for auto body sheet panel before painting due to its low-cost, easy production process, good corrosion resistance, and excellent adhesion with subsequent paint layer. There are different phosphating processes used for ferrous metal like zinc phosphating, iron phosphating, di-cationic & tri-cationic phosphating, etc. Among these phosphate coatings, the best corrosion resistance and surface adhesion are achieved by tri-cationic phosphate coatings (zinc-nickel-manganese phosphate). Many new technologies of phosphating are evolving. Key drivers for this evolution are increasing demand for higher corrosion resistance, multi-metal car body processing in same phosphating bath and sustainability initiatives to reduce the carbon footprints. We have evaluated two of these recent technologies.

Diesel engines are known for their excellent low-end torque, better drivability, performance, and better fuel economy. The increase in customer demands pushes to deliver higher power and torque along with fuel economy. This requirement puts a great challenge on the overall weight of the engine. This paper explains the holistic approach followed along with optimizing the rocker arm cover to achieve the weight target without compromising on durability and cost in the commercial segment 2.5-liter Diesel Engine. This paper presents a complete overview of the design and development of Rocker Arm (RA) cover to meet Strength, Durability, NVH and Aesthetic in Commercial Engine where base design is in aluminum which is mounted on cylinder head with a separate breather system. From aluminum the base design of Rocker arm cover is optimized to sheet metal where in there is reduction of 43% in weight and cost saving of 13%.

In an off-road vehicle, Vehicle Structure plays a major role in passenger safety, Aesthetics, Durability, through a validated construction of canopy structure. This structure is to maintain the shape of the vehicle and to support various loads acting on the vehicle. In present market a safe, Durable, Robust, Waterproof, Noise less, Light weight and cost-effective off-road vehicle will always be a delight for any customer. However, the current conventional way of Soft top vehicle structure use metal brackets and formed sheet parts to create a structure to retain the canopy shape in place. These conventional structures are often heavier and would have many demerits such as heavy weight, Corrosion, Risk of canopy tear due to metallic structure edges and inappropriate draining, water management. Considering this we replaced the heavy metal brackets in to blow molded plastic parts.

Light Weight Material for Entry Assist Grab Handle with Gas Assist Technology

Ground clearance plays a vital role in an off-road vehicle during off roading. Higher the ground clearance, higher is the difficulty during ingress & egress of the vehicle. This brings in the necessity to provide entry-assist grab-handles for vehicle with more ground clearance (>200mm). Entry-assist grab handles alleviates the pain of the occupants during ingress and egress. For entry-assist grab handles’ purpose to be served, it should provide comfortable ergonomic grip & have to take the load of passengers while ingress or egress through-out the complete life cycle of the vehicle. Entry Assist grab handles can be fitted on A-Pillar zone to assist first row passengers & on B-pillar zone to assist second row passenger. Providing entry-assist grab handles on pillar trims make the grab-handles exposed to head-impact zone and hence, in most of the cases, it should pass the head impact regulations framed for respective countries.

The Introduction of Corporate Average Fuel Economy (henceforth will be addressed as CAFE) regulations demand suitable technological upgrades to meet the significant increase in targets of vehicle fleet fuel economy. Engine Downsizing and Friction Reduction measures help in getting one step closer to the target. In a Conventional Oil Pump, the pump discharge flow and pressure are a direct function of operating speed. There is no control over lubricant flow which results in increased power and fuel consumption due to its unnecessary pumping characteristics irrespective of the actual engine demand. This paper discusses the introduction of a variable displacement oil pump (henceforth will be addressed as VDOP) that was adapted to a 1.5-liter 3 Cylinder Diesel Engine. This approach helps the system to reduce parasitic losses as the oil flow is regulated based on the mechanical needs of the engine. The flow is regulated with help of a solenoid valve which receives input from the ECU.

Improvement of SCR Thermal Management System and Emissions Reduction through Combustion Optimization

Achieving higher emission norms involves various techniques and it has always been a challenging task on meeting the same. Improving the exhaust temperature is indispensable in order to enhance better conversion efficiency on the after-treatment systems. This paper clearly investigates on the various strategies involved to improve the exhaust temperatures of selective catalytic reduction and post injection strategies to meet the emission norms. On the basis of MIDC operation, key load points were selected and split injections with three pulses were implemented. The variation of both the post injection timing and quantity were performed in this paper in order to evaluate the optimum output. The effect of post injection timing and quantity variation on hydrocarbon emissions, carbon monoxide, diesel oxidation catalyst temperatures was observed on all load points. The above strategy was also evaluated on generating the pressure crank angle data.

Fuel Injector Selection in Diesel Engine for BS6 Upgradation

For meeting the stringent BS VI emissions in a 3-cylinder diesel engine the Exhaust after treatment system (EATS) was upgraded from a single brick DOC (diesel oxidation catalyst) to 2 brick DOC+sDPF (Diesel Particulate Filter) configuration. To meet the demands of emission regulation and sDPF requirements, changes were also required in the Fuel injection system. Major changes were done to the fuel injector and fuel pump. This paper primarily discusses the Fuel injector change from 1.1 to 2.2 family with changes in nozzle geometry, Nozzle tip protrusion (NTP), and injector cone angle and the effects on the emission and performance parameters. The various design values of NTP, cone angle, and Sac values are tested in an actual engine to meet the required power, torque and verified to meet NOx, HC, PM values as required by the new BS (Bharat Stage) VI regulation. Other boundary conditions are also checked - BSFC (Brake Specific Fuel Consumption), temperature, etc.

Assessing the Effect of Torque Converter Losses on the NOx Emission and Engine Stability in TGDI AT Vehicle

The emission norms around the world are continuously changing and getting stringent with every revision. India is on its way to make its emission norms at par with that prevailing in the developed nations. The cold-start condition is an important factor affecting vehicle emissions from gasoline direct injection (GDI) and port fuel injection (PFI) vehicles. In this paper, the effects of change in torque converter losses on emissions are experimentally investigated in a TGDI AT vehicle. The instant engagement of the torque converter puts a sudden load on the engine and thus affects its stability. Thus, to overcome the stability issue, Engine Torque has to be simultaneously increased for smooth engagement. As a result, the likelihood of the slightly leaner air-fuel mixture in the cylinder, which results in higher NOx formation, is much greater in an AT vehicle than that of a similar MT vehicle.

Optimization of Body-in-White Weld Parameters for DP590 and EDD Material Combination

Body in White (BIW) of an automobile serves as the shell, on which all the components that make up a vehicle, are mounted. The BIW is an assembly of press formed sheet metal components. The sheet metal composition of each component varies based on the form and functionality requirement of that component. The resulting assembly has multiple weld joineries with dissimilar compositions. The weld integrity of the joineries is crucial in maintaining the geometrical and structural integrity of the BIW. The primary welding method used in BIW assembly is Resistance Spot Welding (RSW). The quality of the weld is an outcome of a combination of multiple weld parameters. These parameters are majorly estimated based on the joinery thicknesses and material combinations. Multiple welding and testing iterations are done to fine tune the parameters for an optimum weld joinery. This is a very tedious process which increases the process time of a BIW assembly.

An Alternate CED Process for Low Volume BIW Manufacturing with Single Stage Vertical Dipping

Body in White (BIW) is a major assembly in an automobile. It is made of sheet metal components that are welded together by Resistance Spot Welding (RSW). This bare metal assembly is put through a process called Cathodic Electrodeposition (CED) for an anti-corrosive coat that lasts for the entire lifetime of the automobile. The CED process is a complex multi-stage process which includes rinse cycles, phosphate cycles, coat cycles and baking. These multistage setups are custom built to the automobile manufacturer’s requirement based on their product geometries and production volumes. Due to the high cost of establishment, these are typically restricted to production plants, except for smaller single stage setups. Smaller CED setups for component level coating with single stage vertical dipping stations can serve as a potential alternative to low volume builds and prototype builds.

Air conditioning systems are one of the significant auxiliary loads on the vehicle powertrain. In an Electric Vehicle (EV) where the available energy is limited, it becomes crucial to optimize the overall energy consumption of the auxiliary loads. The major power consuming components in an automotive HVAC system (Heating, Ventilation and Air Conditioning) are: Compressor, Cabin blower, Condenser cooling fan and the Control devices. Significant progress is already made in enhancing the energy efficiency of the above-mentioned power consuming components part of vehicle HVAC system. Alternate energy sources are being explored recently, to reduce the energy demand from vehicle. One such proposal is to harness the abundant solar energy available, through solar panels and consume this energy to supplement the power required for HVAC system components. Solar panels convert solar energy to electrical energy by the principle of the photovoltaic effect.

To meet these stringent emission norms, the ideal solution is to optimize the engine hardware and the combustion system to reduce the emission at source thereby reducing the dependency on exhaust after treatment system. Gasoline Direct Injection (GDI) engines are gaining popularity worldwide as they provide a balance between fun to drive and fuel efficiency. Controlling the particle emissions especially Particle Number (PN) is a challenge in GDI engines due to the nature of its combustion system. In this study, experiments were performed on a 1.2Litre 3-cylinder 250bar GDI engine to capture the effect of injection strategies on PN.

Calibration and Optimization of OBD Strategies for Selective Catalytic Reduction Systems for BSVI Application

The adoption of BSVI emission norms for Indian domestic market brought a very stringent window for pollutants. For CI engines, the major impact was in the reduction of NOx by 68% and PM by 82% from BSIV norms. Technologically advanced after treatment systems like SCR / DPF / LNT aid to meet the stringent emission norms. Implementation of high-end after treatment systems in vehicles, requires precise monitoring and fool proof feedback systems. On Board Diagnostics (OBD) makes this possible. OBD is used to monitor the performance of after treatment systems and warn the user in case of deterioration. The challenges in framing OBD strategy increases with more electronic hardware and complex algorithms taking control, to monitor precise information on system performance. For a fool proof OBD monitoring of the exhaust system, a complete understanding of the SCR system and its components in terms of hardware specifications and software functionality is critical.

To meet future emission levels the industry is trying to reduce tailpipe emissions by both, engine measures and the development of novel catalytic emission control concepts. The present study will focus on the Phosphorous impact on Pt based Diesel Oxidation Catalyst after exposure to it over time based on engine oil consumption for lifetime to meet the durability requirements of Indian legislations and Indian OEMs. With BSVI announcement India along with US/Europe will ply their Automobile/Non-Road(>56Kw) engines with Diesel Oxidation Catalysts (DOC), Diesel Particulate Filters (DPF), devices for Selective Catalytic Reduction (SCR) and last but not least an Ammonia Slip Catalyst (ASC). This entire chain of After Treatment system elements play a vital role in emission reduction. Apart from this, these system elements are very much dependent on their preceding system and their performance strongly depend on the previous Catalytic function.
