Analytical Examination of the Relationship between Fuel Properties, Engine Efficiency, and R Factor Values

The variability in gasoline energy content, though most frequently not a consumer concern, is an issue of concern for vehicle manufacturers in demonstrating compliance with regulatory requirements. Advancements in both vehicle technology, test methodology, and fuel formulations have increased the level of visibility and concern with regard to the energy content of fuels used for regulatory testing. The R factor was introduced into fuel economy calculations for vehicle certification in the late 1980s as a means of addressing batch-to-batch variations in the heating value of certification fuels and the resulting variations in fuel economy results. Although previous studies have investigated values of the R factor for modern vehicles through experimentation, subsequent engine studies have made clear that it is difficult to distinguish between the confounding factors that influence engine efficiency when R is being studied experimentally.

Characterization of GDI PM during Vehicle Start-Stop Operation

As the fuel economy regulations increase in stringency, many manufacturers are implementing start-stop operation to enhance vehicle fuel economy. During start-stop operation, the engine shuts off when the vehicle is stationary for more than a few seconds. When the brake is released by the driver, the engine restarts. Depending on traffic conditions, start-stop operation can result in fuel savings from a few percent to close to 10%. Gasoline direct injection (GDI) engines are also increasingly available on light-duty vehicles. While GDI engines offer fuel economy advantages over port fuel injected (PFI) engines, they also tend to have higher PM emissions, particularly during start-up transients. Thus, there is interest in evaluating the effect of start-stop operation on PM emissions. In this study, a 2.5L GDI vehicle was operated over the FTP75 drive cycle.

Development of a Cold Start Fuel Penalty Metric for Evaluating the Impact of Fuel Composition Changes on SI Engine Emissions Control

The U.S. Department of Energy’s Co-Optimization of Fuels and Engines initiative (Co-Optima) aims to simultaneously transform both transportation fuels and engines to maximize performance and energy efficiency. Researchers from across the DOE national laboratories are working within Co-Optima to develop merit functions for evaluating the impact of fuel formulations on the performance of advanced engines. The merit functions relate overall engine efficiency to specific measurable fuel properties and will serve as key tools in the fuel/engine co-optimization process. This work focused on developing a term for the Co-Optima light-duty boosted spark ignition (SI) engine merit function that captures the effects of fuel composition on emissions control system performance. For stoichiometric light-duty SI engines, the majority of NOx, NMOG, and CO emissions occur during cold start, before the three-way catalyst (TWC) has reached its “light-off” temperature.

Ammonia Generation and Utilization in a Passive SCR (TWC+SCR) System on Lean Gasoline Engine

Lean gasoline engines offer greater fuel economy than the common stoichiometric gasoline engine, but the current three way catalyst (TWC) on stoichiometric engines is unable to control nitrogen oxide (NOX) emissions in oxidizing exhaust. For these lean gasoline engines, lean NOX emission control is required to meet existing Tier 2 and upcoming Tier 3 emission regulations set by the U.S. Environmental Protection Agency (EPA). While urea-based selective catalytic reduction (SCR) has proven effective in controlling NOX from diesel engines, the urea storage and delivery components can add significant size and cost. As such, onboard NH3 production via a passive SCR approach is of interest. In a passive SCR system, NH3 is generated over a close-coupled TWC during periodic slightly rich engine operation and subsequently stored on an underfloor SCR catalyst. Upon switching to lean operation, NOX passes through the TWC and is reduced by the stored NH3 on the SCR catalyst.

Filter-based control of particulate matter from a lean gasoline direct injection engine

New regulations requiring increases in vehicle fuel economy are challenging automotive manufacturers to identify fuel-efficient engines for future vehicles. Lean gasoline direct injection (GDI) engines offer significant increases in fuel efficiency over the more common stoichiometric GDI engines already in the marketplace. However, particulate matter (PM) emissions from lean GDI engines, particularly during stratified combustion modes, are problematic for lean GDI technology to meet U.S. Environmental Protection Agency Tier 3 and other future emission regulations. As such, the control of lean GDI PM with wall-flow filters, referred to as gasoline particulate filter (GPF) technology, is of interest. Since lean GDI PM chemistry and morphology differ from diesel PM (where more filtration experience exists), the functionality of GPFs needs to be studied to determine the operating conditions suitable for efficient PM removal.

Selective Catalytic Reduction of Oxides of Nitrogen with Ethanol/Gasoline Blends over a Silver/Alumina Catalyst in Lean Gasoline Engine Exhaust

Ethanol is a very effective reductant for nitrogen oxides (NOX) over silver/alumina (Ag/Al2O3) catalysts in lean exhaust environments. With the widespread availability of ethanol/gasoline-blended fuel in the U.S., lean gasoline engines equipped with Ag/Al2O3 catalysts have the potential to deliver higher fuel economy than stoichiometric gasoline engines and to increase biofuel utilization while meeting exhaust emissions regulations. In this work a pre-commercial 2 wt% Ag/Al2O3 catalyst was evaluated on a 2.0-liter BMW lean burn gasoline direct injection engine for the selective catalytic reduction (SCR) of NOX with ethanol/gasoline blends. The ethanol/gasoline blends were delivered via in-pipe injection upstream of the Ag/Al2O3 catalyst with the engine operating under lean conditions. A number of engine conditions were chosen to provide a range of temperatures and space velocities for evaluation of catalyst performance.

Life Cycle Energy and Environmental Assessment of Aluminum-Intensive Vehicle Design

Advanced lightweight materials are increasingly being incorporated into new vehicle designs by automakers to enhance performance and assist in complying with increasing requirements of corporate average fuel economy standards. To assess the primary energy and carbon dioxide equivalent (CO2e) implications of vehicle designs utilizing these materials, this study examines the potential life cycle impacts of two lightweight material alternative vehicle designs, i.e., steel and aluminum of a typical passenger vehicle operated today in North America. LCA for three common alternative lightweight vehicle designs are evaluated: current production (“Baseline”), an advanced high strength steel and aluminum design (“LWSV”), and an aluminum-intensive design (AIV). This study focuses on body-in-white and closures since these are the largest automotive systems by weight accounting for approximately 40% of total curb weight of a typical passenger vehicle.

Novel Characterization of GDI Engine Exhaust for Gasoline and Mid-Level Gasoline-Alcohol Blends

Gasoline direct injection (GDI) engines can offer improved fuel economy and higher performance over their port fuel-injected (PFI) counterparts, and are now appearing in increasingly more U.S. and European vehicles. Small displacement, turbocharged GDI engines are replacing large displacement engines, particularly in light-duty trucks and sport utility vehicles, in order for manufacturers to meet more stringent fuel economy standards. GDI engines typically emit the most particulate matter (PM) during periods of rich operation such as start-up and acceleration, and emissions of air toxics are also more likely during this condition. A 2.0 L GDI engine was operated at lambda of 0.91 at typical loads for acceleration (2600 rpm, 8 bar BMEP) on three different fuels; an 87 anti-knock index (AKI) gasoline (E0), 30% ethanol blended with the 87 AKI fuel (E30), and 48% isobutanol blended with the 87 AKI fuel.

Microstructural Analysis of Deposits on Heavy-Duty EGR Coolers

Exhaust gas recirculation (EGR) cooler fouling has become a significant issue for compliance with NOX emissions standards and has negative impacts on cooler sizing and engine performance. In order to improve our knowledge of cooler fouling as a function of engine operating parameters and to predict and enhance performance, 19 tube-in-shell EGR coolers were fouled using a 5-factor, 3-level design of experiments with the following variables: (1) EGR flow rate, (2) EGR inlet gas temperature, (3) coolant temperature, (4) soot level, and (5) hydrocarbon concentration. A 9-liter engine and ULSD fuel were used to form the cooler deposits. Coolers were run until the effectiveness stabilized, and then were cooled down to room temperature and run for an additional few hours in order to measure the change in effectiveness due to shut down. The coolers were cut open and the mass per unit area of the deposit was measured as a function of distance down the tube.

1D Model of a Copper Exchanged Small Pore Zeolite Catalyst Based on Transient SCR Protocol

Urea-selective catalytic reduction (SCR) catalysts are the leading aftertreatment technology for diesel engines, but there are major challenges associated with meeting future NOx emission standards, especially under transient drive cycle conditions that include large swings in exhaust temperatures. Here we present a simplified, transient, one-dimensional integral model of NOx reduction by NH₃ on a commercial small-pore Cu-zeolite urea-SCR catalyst for which detailed kinetic parameters have not been published. The model was developed and validated using data acquired from bench reactor experiments on a monolith core, following a transient SCR reactor protocol. The protocol incorporates NH₃ storage, NH₃ oxidation, NO oxidation and three global SCR reactions under isothermal conditions, at three space velocities and at three NH₃/NOx ratios.

Impact of Fuel Metal Impurities on the Durability of a Light-Duty Diesel Aftertreatment System

Alkali and alkaline earth metal impurities found in diesel fuels are potential poisons for diesel exhaust catalysts. Using an accelerated aging procedure, a set of production exhaust systems from a 2011 Ford F250 equipped with a 6.7L diesel engine have been aged to an equivalent of 150,000 miles of thermal aging and metal exposure. These exhaust systems included a diesel oxidation catalyst (DOC), selective catalytic reduction (SCR) catalyst, and diesel particulate filter (DPF). Four separate exhaust systems were aged, each with a different fuel: ULSD containing no measureable metals, B20 containing sodium, B20 containing potassium and B20 containing calcium. Metals levels were selected to simulate the maximum allowable levels in B100 according to the ASTM D6751 standard. Analysis of the aged catalysts included Federal Test Procedure emissions testing with the systems installed on a Ford F250 pickup, bench flow reactor testing of catalyst cores, and electron probe microanalysis (EPMA).

Exhaust Particle Characterization for Lean and Stoichiometric DI Vehicles Operating on Ethanol-Gasoline Blends

Gasoline direct injection (GDI) engines can offer better fuel economy and higher performance over their port-fuel-injected (PFI) counterparts, and are now appearing in increasingly more U.S. and European vehicles. Small displacement, turbocharged GDI engines are replacing large displacement engines, particularly in light-duty trucks and sport utility vehicles, in order for manufacturers to meet the U.S. fuel economy standards for 2016. Furthermore, lean-burn GDI engines can offer even higher fuel economy than stoichiometric GDI engines and have overcome challenges associated with cost-effective aftertreatment for NOx control. Along with changes in gasoline engine technology, fuel composition may increase in ethanol content beyond the current 10% due to the recent EPA waiver allowing 15% ethanol. In addition, the Renewable Fuels Standard passed as part of the 2007 Energy Independence and Security Act (EISA) mandates the use of biofuels in upcoming years.

Direct injection spark-ignition (DISI) gasoline engines can offer better fuel economy and higher performance over their port fuel-injected counterparts, and are now appearing increasingly in more U.S. vehicles. Small displacement, turbocharged DISI engines are likely to be used in lieu of large displacement engines, particularly in light-duty trucks and sport utility vehicles, to meet fuel economy standards for 2016. In addition to changes in gasoline engine technology, fuel composition may increase in ethanol content beyond the 10% allowed by current law due to the Renewable Fuels Standard passed as part of the 2007 Energy Independence and Security Act (EISA). In this study, we present the results of an emissions analysis of a U.S.-legal stoichiometric, turbocharged DISI vehicle, operating on ethanol blends, with an emphasis on detailed particulate matter (PM) characterization.

Characterization of Field-Aged EGR Cooler Deposits

Exhaust gas recirculation (EGR) cooler fouling has become a significant issue for compliance with nitrogen oxides (NOx) emissions standards. In order to better understand fouling mechanisms, eleven field-aged EGR coolers provided by seven different engine manufacturers were characterized using a suite of techniques. Microstructures were characterized using scanning electron microscopy (SEM) and optical microscopy following mounting the samples in epoxy and polishing. Optical microscopy was able to discern the location of hydrocarbons in the polished cross-sections. Chemical compositions were measured using thermal gravimetric analysis (TGA), differential thermal analysis (DTA), gas chromatography-mass spectrometry (GC-MS), x-ray photoelectron spectroscopy (XPS), energy dispersive spectroscopy (EDS) and x-ray diffraction (XRD). Mass per unit area along the length of the coolers was also measured.

Direct Measurement of EGR Cooler Deposit Thermal Properties for Improved Understanding of Cooler Fouling

Exhaust gas recirculation (EGR) cooler fouling has become a significant issue for compliance with NOx emissions standards. This paper reports results of a study of fundamental aspects of EGR cooler fouling. An apparatus and procedure were developed to allow surrogate EGR cooler tubes to be exposed to diesel engine exhaust under controlled conditions. The resulting fouled tubes were removed and analyzed. Volatile and non-volatile deposit mass was measured for each tube. Thermal diffusivity of the deposited soot cake was measured by milling a window into the tube and using the Xenon flash lamp method. The heat capacity of the deposit was measured at temperatures up to 430°C and was slightly higher than graphite, presumably due to the presence of hydrocarbons. These measurements were combined to allow calculation of the deposit thermal conductivity, which was determined to be 0.041 W/mK, only ∼1.5 times that of air and much lower than the 304 stainless steel tube (14.7 W/mK).

Performance of Biodiesel Blends of Different FAME Distributions in HCCI Combustion

As the world market develops for biodiesel fuels, it is likely that a wider variety of biodiesels will become available, both locally and globally, and require engines to operate on a wider variety of fuels than experienced today. At the same time, tighter emissions regulations and a drive for improved fuel economy have focused interest on advanced combustion modes such as HCCI or PCCI, which are known to be more sensitive to fuel properties. This research covers two series of biodiesel fuels. In the first, B20 blends of natural methyl esters derived from palm, coconut, rape, soy, and mustard were evaluated at light load in an HCCI research engine to determine combustion and performance characteristics. These fuels showed performance differences between the biodiesels and the base #2 ULSD fuel, but did not allow separation of chemical effects due to the small number of fuels and correlation of various properties.

Characterization of In-Cylinder Techniques for Thermal Management of Diesel Aftertreatment

One challenge in meeting emission regulations with catalytic aftertreatment systems is maintaining the proper catalyst temperatures that enable the catalytic devices to perform the emissions reduction. In this study, in-cylinder techniques are used to actively control the temperature of a catalyzed diesel particulate filter (DPF) in order to raise the DPF temperature to induce particulate oxidation. The performance of four strategies is compared for two different starting DPF temperatures (150°C and 300°C) on a 4-cylinder 1.7-liter diesel engine. The four strategies include: (1) addition of extra fuel injection early in the combustion cycle for all four cylinders, (2) addition of extra fuel injection late in the combustion cycle for all four cylinders, (3) operating one-cylinder with extra fuel injection early in the combustion cycle, and (4) operating one-cylinder with extra fuel injection late in the combustion cycle.

Intra-Catalyst Reductant Chemistry and Nox Conversion of Diesel Lean Nox Traps at Various Stages of Sulfur Loading

Due to increasingly stringent emissions regulations, Lean NOx Trap (LNT) catalysts are being researched as a potential solution for diesel engine emissions reduction. LNTs are practical for diesel NOx reduction due to their ability to reduce NOx from the O2 rich environment produced by diesel engines. LNTs function by storing NOx on the catalyst surface during efficient lean operation then, under rich conditions, releasing and reducing the trapped NOx. One method of producing this rich environment which regenerates a LNT involves manipulating the fuel injection parameters and throttling the air intake. This process is called in-cylinder regeneration. Experiments will be described here in which a 1.7 L common rail diesel engine has been used to regenerate LNTs at various stages of sulfur exposure, a known poison of the LNT.

Assessing Reductant Chemistry During In-Cylinder Regeneration of Diesel Lean NOx Traps

Lean NOx Trap (LNT) catalysts are capable of reducing NOx in lean exhaust from diesel engines. NOx is stored on the catalyst during lean operation; then, under rich exhaust conditions, the NOx is released from and reduced by the catalyst. The process of NOx release and reduction is called regeneration. One method of obtaining the rich conditions for regeneration is to inject additional fuel into the engine cylinders while throttling the engine intake air flow to effectively run the engine at rich air:fuel ratios; this method is called “in-cylinder” regeneration. In-cylinder regeneration of LNT catalysts has been demonstrated and is a candidate emission control technique for commercialization of light-duty diesel vehicles to meet future emission regulations. In the study presented here, a 1.7-liter diesel engine with a LNT catalyst system was used to evaluate in-cylinder regeneration techniques.

Exhaust Aftertreatment Research for Heavy Vehicles

The Office of Heavy Vehicle Technologies supports research to enable high-efficiency diesel engines to meet future emissions regulations, thus clearing the way for their use in light trucks as well as continuing as the most efficient powerplant for freight-haulers. Compliance with Tier 2 emission regulations for light-duty vehicles will require effective exhaust emission controls (aftertreatment) for diesels in these applications. Diesel-powered heavy trucks face a similar situation for the 2007 regulations announced by EPA in December 2000. DOE laboratories are working with industry to improve emission control technologies in projects ranging from application of new diagnostics for elucidating key mechanisms, to development and evaluation of prototype devices. This paper provides an overview of these R&D efforts, with examples of key findings and developments.
