Virtual Methodology for Active Force Cancellation in Automotive Application Using Mass Imbalance & Centrifugal Force Generation (CFG) Principle

A variety of structures resonate when they are excited by external forces at, or near, their natural frequencies. This can lead to high deformation which may cause damage to the integrity of the structure. There have been many applications of external devices to dampen the effects of this excitation, such as tuned mass dampers or both semi-active and active dampers, which have been implemented in buildings, bridges, and other large structures. One of the active cancellation methods uses centrifugal forces generated by the rotation of an unbalanced mass. These forces help to counter the external excitation force coming into the structure. This research focuses on active force cancellation using centrifugal forces (CFG) due to mass imbalance and provides a virtual solution to simulate and predict the forces required to cancel external excitation to an automotive structure. This research tries to address the challenges to miniaturize the CFG model for a body-on-frame truck.

Amplitude Method for Detecting Debonding in Stack Bond Adhesive

Adhesively bonded joints have been applied in the automotive industry for the past few decades due to their advantages such as higher fatigue resistance, light weight, capability of joining dissimilar materials, good energy absorption, and high torsional stiffness for overall body structure. They also provide an effective seal against noise and vibration at a low cost. There exists the challenge of defining the fatigue characteristics of adhesive joints under cyclic loading conditions, and conventional methods have limitations in detecting the crack initiation of a bonded joint. This study introduces a method of detecting crack initiation by using the frequency method. It is found that stiffness change in the system is highly correlated to change in natural frequencies. By monitoring the change in natural frequencies, the crack initiation can be detected.

Suction Cup Quality Predication by Digital Image Correlation

Vacuum suction cups are used as transforming handles in stamping lines, which are essential in developing automation and mechanization. However, the vacuum suction cup will crack due to fatigue or long-term operation or installation angle, which directly affects production productivity and safety. The better design will help increase the cups' service life. If the location of stress concentration can be predicted, this can prevent the occurrence of cracks in advance and effectively increase the service life. However, the traditional strain measurement technology cannot meet the requirements of tracking large-field stains and precise point tracking simultaneously in the same area, especially for stacking or narrow parts of the suction cups. The application must allow multiple measurements of hidden component strain information in different fields of view, which would add cost.

Large-Angle Full-Field Strain Measurement of Small-Sized Objects Based on the Multi-Camera DIC Test System

Digital Image Correlation (DIC) technology is a powerful tool in the field of experimental mechanics to obtain the full-field deformation/strain information of an object. It has been rapidly applied in industry in recent years. However, for the large-angle full-field strain measurement of small-sized cylindrical objects, it’s still a challenge to the DIC accurate measurement due to its small size and curved surface. In this paper, a measurement method based on the multi-camera DIC system is proposed to study the compressive performance of small-sized cylindrical materials. Three cameras form two stereo DIC measurement systems (1 and 2 cameras, and 2 and 3 cameras), each of which measures a part of the object. By calibrating three cameras at the same time, two stereos DIC coordinate systems can be unified to one coordinate system. Then match the two sets of DIC measurement data together to achieve large-angle measurement of the cylindrical surface.

Human Body Orientation from 2D Images

This work presents a method to estimate the human body orientation using 2D images from a person view; the challenge comes from the variety of human body poses and appearances. The method utilizes OpenPose neural network as a human pose detector module and depth sensing module. The modules work together to extract the body orientation from 2D stereo images. OpenPose is proven to be efficient in detecting human body joints, defined by COCO dataset, OpenPose can detect the visible body joints without being affected by backgrounds or other challenging factors. Adding the depth data for each point can produce rich information to the process of 3D construction for the detected humans. This 3D point’s setup can tell more about the body orientation and walking direction for example. The depth module used in this work is the ZED camera stereo system which uses CUDA for high performance depth computation.

Review and Comparison of Different Multi-Channel Spatial-Phase Shift Algorithms of Electronic Speckle Pattern Interferometry

Electronic Speckle Pattern Interferometry (ESPI) is the most sensitive and accurate method for 3D deformation measurement in micro and sub micro-level. ESPI measures deformation by evaluating the phase difference of two recorded speckle interferograms under different loading conditions. By a spatial phase shift technique, ESPI allows for the rapid, accurate and continuous 3D deformation measurement. Multi-channel and carrier frequency are the two main methods of spatial phase shift. Compared with carrier frequency method, which is subject to the problem of spectrum aliasing, multi-channel method is more flexible in use. For extracting the phase value of speckles, four-step algorithm and five-step arbitrary phase algorithm are commonly used. Different algorithms have different spatial resolution, operational requirements, and phase image quality.

Pedestrian Orientation Estimation Using CNN and Depth Camera

This work presents a method for estimating human body orientation using a combination of convolutional neural network (CNN) and stereo camera in real time. The approach uses the CNN model to predict certain human body keypoints then transforms these points into a 3D space using the stereo vision system to estimate the body orientations. The CNN module is trained to estimate the shoulders, the neck and the nose positions, detecting of three points is required to confirm human detection and provided enough data to translate the points into 3D space.

Measurement and Evaluation of Vacuum Suction Cups Using Digital Image Correlation

As vacuum suction cups are widely used in stamping plants, it becomes urgent and important to understand their performance and failure mode. Vacuum suction cups are employed to lift, move, and place sheet metal instead of human hands. Occasionally the vacuum cups would fail and drop parts, even it would cause expensive delays in the production line. In this research, several types of vacuum cups have been studies and compared experimentally. A new tensile device and test method was developed to measure the pulling force and deformation of vacuum cups. The digital image correlation technique has been adopted to capture and analyze the contour, deformation and strain of the cups under different working conditions. The experimental results revealed that the relevant influential parameters include cup type, pulling force angles, vacuum levels, sheet metal curvatures, etc.

Digital Image Correlation Based Real-Time Fatigue Feedback System Study

Fatigue testing is a specialized form of mechanical testing that is performed by applying cyclic loading to a coupon or structure. Two common forms of fatigue testing are load controlled high cycle and strain controlled low cycle fatigue. Some strain measurement device, such as extensometers, strain gage, that are often used as a feedback sensor on strain controlled fatigue test. However, in applications where strain controlled fatigue testing could face some extreme conditions as well as high temperature and unusual sizing which requires the strain measurement to be nondestructive and full field. While digital image correlation (DIC), an advanced optical measurement technique, has a decent solution on challenges of fatigue testing measurement. The problem is how to turn DIC from a measurement system to a feedback controller unit. Due to the developments in camera and computation techniques, the sequential process can now be performed as a parallel process.

Improved Wear Resistance of Austempered Gray Cast Iron Using Shot-Peening Treatment

In this research, ball-on-plate reciprocating sliding wear tests were utilized on austempered and quench-tempered gray cast iron samples with and without shot-peening treatment. The wear volume loss of the gray cast iron samples with different heat treatment designs was compared under equivalent hardness. The phase transformation in the matrix was studied using metallurgical evaluation and hardness measurement. It was found that thin needle-like ferrite became coarse gradually with increasing austempering temperature and was converted into feather-like shape when using the austempering temperatures of 399°C (750°F). The residual stress on the surface and sub-surface before and after shot-peening treatment was analyzed using x-ray diffraction. Compressive residual stress was produced after shot-peening treatment and showed an increasing trend with austempering temperature.

Tracking Panel Movement during Stamping Process Using Advanced Optical Technology

Metal panels are comprehensively applied in the automotive industry. A significant issue with metal panels is the deflection when moving in the press line of the stamping process. Unpredictable deflection could result in the cut off of the press line. To control the deflection in a safe zone, finite element tools are used to simulate the panel transform process. However, the simulation requires experimental validation where conventional displacement measurement techniques could not satisfy the requirement of vast filed displacement and accuracy point tracking. In this study, multi-camera digital image correlation (DIC) systems have been developed to track the movement of panels during the press line of the stamping process. There are some advantages of applying the DIC system, including non-contact, full-field, high accuracy, and direct measurement techniques that provide the evaluation displacement of the metal panel and press line.

A Framework for Vision-Based Lane Line Detection in Adverse Weather Conditions Using Vehicle-to-Infrastructure (V2I) Communication

Lane line detection is a very critical element for Advanced Driver Assistance Systems (ADAS). Although, there has been significant amount of research dedicated to the detection and localization of lane lines in the past decade, there is still a gap in the robustness of the implemented systems. A major challenge to the existing lane line detection algorithms stems from coping with bad weather conditions (e.g. rain, snow, fog, haze, etc.). Snow offers an especially challenging environment, where lane marks and road boundaries are completely covered by snow. In these scenarios, on-board sensors such as cameras, LiDAR, and radars are of very limited benefit. In this research, the focus is on solving the problem of improving robustness of lane line detection in adverse weather conditions, especially snow. A framework is proposed that relies on using Vehicle-to-Infrastructure (V2I) communication to access reference images stored in the cloud.

Real Time 2D Pose Estimation for Pedestrian Path Estimation Using GPU Computing

Future fully autonomous and partially autonomous cars equipped with Advanced Driver Assistant Systems (ADAS) should assure safety for the pedestrian. One of the critical tasks is to determine if the pedestrian is crossing the road in the path of the ego-vehicle, in order to issue the required alerts for the driver or even safety breaking action. In this paper, we investigate the use of 2D pose estimators to determine the direction and speed of the pedestrian crossing the road in front of a vehicle. Pose estimation of body parts, such as right eye, left knee, right foot, etc… is used for determining the pedestrian orientation while tracking these key points between frames is used to determine the pedestrian speed. The pedestrian orientation and speed are the two required elements for the basic path estimation.

Bendability Study of 7xxx Aluminum Alloy Based on the DIC Technique

Bendability is a critical characteristic of sheet metal during the stamping process in automobile industry. Bending operation plays an important role in the panels forming of vehicles. In this study, the recently developed “Incremental Bending” method was utilized to evaluate the ambient bendability of 7xxx series avoiding bending crack. A 3D digital image correlation (DIC) measurement system is improved to capture the displacement and strain information on the stretched side of the sheet samples. The background, experimental method and data post-procedure are introduced in detail. After several sequential images acquisition and data processing, the major strain histories on the stretch zone of the samples are measured. With different bending process and parameters, the location of peak strain and the surface major strain distribution were evaluated as a function of R/T ratio (the inner radius over sheet thickness).

Research on the different Behavior of Edge Cracking Limit by Adopting the Laser Cutting Method

The edge fracture occurs more frequently during the forming procedure by using the material with higher strength. To avoid the edge fracture that happens during the manufacturing, the edge cracking limit at different pre-strain level needs to be determined. The edge of the part under forming is conventionally manufactured by mechanical cutting, and the edge cracking limit under this circumstance is already heavily studied. In recent years, laser cutting is more applied in the automotive industry to cutting the edge due to the following advantages over mechanical cutting: easier work holding, higher precision, no wearing, smaller heat-affected zone, etc. The change cutting method could lead to a different behavior to the edge cracking limit at different pre-strain level. In this paper, the edge cracking limits of sets of pre-strained coupons with different pre-strain levels are tested. Half of them is cut by the conventional punch method, and the other half uses laser cutting.

Test of Inclined Double Beads on Aluminum Sheets

Draw beads are widely used in the binder of a draw die for regulating the restraining force and control the draw-in of a metal blank. Different sheet materials and local panel geometry request different local draw bead configurations. Even the majority of draw bead is single draw bead, the alternative double draw bead does have its advantages, such as less bending damage may be brought to the sheet material and more bead geometry features available to work on. In this paper, to measure the pulling force when a piece of sheet metal passing through a draw bead on an inclined binder, the AA5XXX and AA6XXX materials were tested and its strain were measured with a digital image correlation (DIC) system. Five different types of double bead configurations were tested. The beads are installed in a Stretch-Bend-Draw-System (SBDS) test device. The clearance between a male and a female bead is 10% thicker than the sheet material. A tensile machine was used to record the pulling force.

CAN Crypto FPGA Chip to Secure Data Transmitted Through CAN FD Bus Using AES-128 and SHA-1 Algorithms with A Symmetric Key

Robert Bosch GmBH proposed in 2012 a new version of communication protocol named as Controller area network with Flexible Data-Rate (CANFD), that supports data frames up to 64 bytes compared to 8 bytes of CAN. With limited data frame size of CAN message, and it is impossible to be encrypted and secured. With this new feature of CAN FD, we propose a hardware design - CAN crypto FPGA chip to secure data transmitted through CAN FD bus by using AES-128 and SHA-1 algorithms with a symmetric key. AES-128 algorithm will provide confidentiality of CAN message and SHA-1 algorithm with a symmetric key (HMAC) will provide integrity and authentication of CAN message. The design has been modeled and verified by using Verilog HDL – a hardware description language, and implemented successfully into Xilinx FPGA chip by using simulation tool ISE (Xilinx).

Time-Dependent Reliability-Based Design Optimization of Vibratory Systems

A methodology for time-dependent reliability-based design optimization of vibratory systems with random parameters under stationary excitation is presented. The time-dependent probability of failure is computed using an integral equation which involves up-crossing and joint up-crossing rates. The total probability theorem addresses the presence of the system random parameters and a sparse grid quadrature method calculates the integral of the total probability theorem efficiently. The sensitivity derivatives of the time-dependent probability of failure with respect to the design variables are computed using finite differences. The Modified Combined Approximations (MCA) reanalysis method is used to reduce the overall computational cost from repeated evaluations of the system frequency response or equivalently impulse response function. The method is applied to the shape optimization of a vehicle frame under stochastic loading.

Computational Efficiency Improvements in Topography Optimization Using Reanalysis

To improve fuel economy, there is a trend in automotive industry to use light weight, high strength materials. Automotive body structures are composed of several panels which must be downsized to reduce weight. Because this affects NVH (Noise, Vibration and Harshness) performance, engineers are challenged to recover the lost panel stiffness from down-gaging in order to improve the structure borne noise transmitted through the lightweight panels in the frequency range of 100-300 Hz where most of the booming and low medium frequency noise occurs. The loss in performance can be recovered by optimized panel geometry using beading or damping treatment. Topography optimization is a special class of shape optimization for changing sheet metal shapes by introducing beads. A large number of design variables can be handled and the process is easy to setup in commercial codes. However, optimization methods are computationally intensive because of repeated full-order analyses.

Tensile Test for Polymer Plastics with Extreme Large Elongation Using Quad-Camera Digital Image Correlation

Polymer plastics are widely used in automotive light weight design. Tensile tests are generally used to obtain material stress-strain curves. Due to the natural of the plastic materials, it could be elongated more than several hundred percent of its original length before breaking. Digital Image Correlation (DIC) Analysis is a precise, full field, optical measurement method. It has been accepted as a practical in-field testing method by the industry. However, with the traditional single-camera or dual-camera DIC system, it is nearly impossible to measure the extreme large strain. This paper introduces a unique experimental procedure for large elongation measurement. By utilization of quad-camera DIC system and data stitch technique, the strain history for plastic material under hundreds percent of elongation can be measured. With a quad-camera DIC system, the correlation was conducted between two adjacent cameras.
