The Influence of Sample Geometry on the Mechanical Properties and Failure Mechanisms of 6111 Aluminum Alloy Tensile Specimens

This research focuses on the commercial 6111 aluminum alloy as the subject of investigation. By designing tensile specimens with the same characteristic dimensions but varying fillet radii, the effects of fillet radius on the tensile properties and stress concentration effects of the aluminum alloy were studied through tensile testing and digital image correlation techniques. The results demonstrate that with an increase in fillet radius, the failure strength and stress distribution of the aluminum alloy specimens have both undergone alterations. This phenomenon can be attributed to the reduction of stress concentration at the fillet due to the larger fillet radius. Further verification through digital image correlation reaffirms that samples with a fillet radius of 10mm exhibit notable stress concentration effects at the fillet, while specimens with a fillet radius increased to 40mm display uniform plastic deformation across the parallel section.

A Fresh Perspective on Hypoid Duty Cycle Severity

A new method is demonstrated for rating the “severity” of a hypoid gear set duty cycle (revolutions at torque) using the intercept of T-N curve to support gearset selection and sizing decision across vehicle programs. Historically, it has been customary to compute a cumulative damage (using Miner's Rule) for a rotating component duty cycle given a T-N curve slope and intercept for the component and failure mode of interest. The slope and intercept of a T-N curve is often proprietary to the axle manufacturer and are not published. Therefore, for upfront sizing and selection purposes representative T-N properties are used to assess relative component duty cycle severity via cumulative damage (non-dimensional quantity). A similar duty cycle severity rating can also be achieved by computing the intercept of the T-N curve instead of cumulative damage, which is the focus of this study.

Assessing Fit and Finish Design Sensitivity by Mapping Measurements to Utility

This paper proposes a method to evaluate the sensitivity of the perceived quality of a panel interface design to variation in the measurements of fit and finish. The novelty of this approach is in the application of the concept of utility to fit and finish. The significance is in the ability to evaluate alternative designs with regard to perceived quality long before time and money are spent on their realization. In the automotive industry “fit and finish” is the term applied to the precision of the alignment of one part to another. Fit and finish gives the buyer a sense of the overall quality of the vehicle purely from an aesthetic perspective. Fit and finish is usually evaluated by the manufacturer through dimensional measurements of the gap and flushness conditions between panels.

Modelling of a Discrete Variable Compression Ratio (VCR) System for Fuel Consumption Evaluation - Part 2: Modelling Results

Variable Compression Ratio systems are an increasingly attractive solution for car manufacturers in order to reduce vehicle fuel consumption. By having the capability to operate with a range of compression ratios, engine efficiency can be significantly increased by operating with a high compression ratio at low loads, where the engine is normally not knock-limited, and with a low compression ratio at high load, where the engine is more prone to knock. In this way, engine efficiency can be maximized without sacrificing performance. This study aims to analyze how the effectiveness of a VCR system is affected by various powertrain and vehicle parameters. By using a Matlab model of a VCR system developed in Part 1 of this work, the influence of the vehicle characteristics, the drive cycle, and of the number of stages used in the VCR system was studied.

Bendability Study of 7xxx Aluminum Alloy Based on the DIC Technique

Bendability is a critical characteristic of sheet metal during the stamping process in automobile industry. Bending operation plays an important role in the panels forming of vehicles. In this study, the recently developed “Incremental Bending” method was utilized to evaluate the ambient bendability of 7xxx series avoiding bending crack. A 3D digital image correlation (DIC) measurement system is improved to capture the displacement and strain information on the stretched side of the sheet samples. The background, experimental method and data post-procedure are introduced in detail. After several sequential images acquisition and data processing, the major strain histories on the stretch zone of the samples are measured. With different bending process and parameters, the location of peak strain and the surface major strain distribution were evaluated as a function of R/T ratio (the inner radius over sheet thickness).

Study on Frictional Behavior of AA 6XXX with Three Lube Conditions in Sheet Metal Forming

Light-weighting vehicles cause an increase in Aluminum Alloy stamping processes in the Automotive Industry. Surface finish and lubricants of aluminum alloy (AA) sheet play an important role in the deep drawing processes as they can affect the friction condition between the die and the sheet. This paper aims to develop a reliable and practical laboratory test method to experimentally investigate the influence of surface finish, lubricant conditions, draw-bead clearances and pulling speed on the frictional sliding behavior of AA 6XXX sheet metal. A new double-beads draw-bead-simulator (DBS) system was used to conduct the simulated test to determine the frictional behavior of an aluminium alloy with three surface lubricant conditions: mill finish (MF) with oil lube, electric discharge texture (EDT) finish with oil lube and mill finish (MF) with dry lube (DL).

Friction Coefficient Evaluation on Aluminum Alloy Sheet Metal Using Digital Image Correlation

The coefficient of friction between surfaces is an important criterion for predicting metal behavior during sheet metal stamping processes. This research introduces an innovative technique to find the coefficient of friction on a lubricated aluminum sheet metal surface by simulating the industrial manufacturing stamping process while using 3D digital image correlation (3D-DIC) to track the deformation. During testing, a 5000 series aluminum specimen is placed inside a Stretch-Bend-Draw Simulator (SBDS), which operates with a tensile machine to create a stretch and bend effect. The friction coefficient at the contact point between an alloy sheet metal and a punch tool is calculated using an empirical equation previously developed. In order to solve for the unknown friction coefficient, the load force and the drawback force are both required. The tensile machine software only provides the load force applied on the specimen by the load cell.

The Role of Second Phase Hard Particles on Hole Stretchability of Two AA6xxx Alloys

The hole stretchability of two Aluminum Alloys (AA6111 and AA6022) are studied by using a two stages integrated finite element framework where the edge geometry and edge damages from the hole piercing processes were considered in the subsequent hole expansion processes. Experimentally it has been found that AA6022 has higher hole expansion ratios than those of AA6111. This observation has been nicely captured by finite element simulations. The main cause of differences have been identified to the volume fractions of the random distributed second phase hard particles which play a critical role in determining the fracture strains of the materials.

Aluminum Sheet Springback (Side-Wall-Curl) Study

Vehicle weight reduction is a significant challenge for the modern automotive industry. In recent years, the amount of vehicular components constructed from aluminum alloy has increased due to its light weighting capabilities. Automotive manufacturing processes, predominantly those utilizing various stamping applications, require a thorough understanding of aluminum fracture predictions methods, in order to accurately simulate the process using Finite Element Method (FEM) software or use it in automotive engineering manufacture. This paper presents the strain distribution of A5182 aluminum samples after punch impact under various conditions by Digital Image Correlation (DIC) system, its software also measured the complete strain history, in addition to sample curvature after it was impacted; therefore obtaining the data required to determine the amount of side-wall-curl (Aluminum sheet springback) present after formation.

Tensile Test for Polymer Plastics with Extreme Large Elongation Using Quad-Camera Digital Image Correlation

Polymer plastics are widely used in automotive light weight design. Tensile tests are generally used to obtain material stress-strain curves. Due to the natural of the plastic materials, it could be elongated more than several hundred percent of its original length before breaking. Digital Image Correlation (DIC) Analysis is a precise, full field, optical measurement method. It has been accepted as a practical in-field testing method by the industry. However, with the traditional single-camera or dual-camera DIC system, it is nearly impossible to measure the extreme large strain. This paper introduces a unique experimental procedure for large elongation measurement. By utilization of quad-camera DIC system and data stitch technique, the strain history for plastic material under hundreds percent of elongation can be measured. With a quad-camera DIC system, the correlation was conducted between two adjacent cameras.

A New Measurement of Aluminum Alloy Edge Stretching Limit Based on Digital Image Correlation Method

In Aluminum Alloy, AA, sheet metal forming, the through thickness cracking at the edge of cut out is one of the major fracture modes. In order to prevent the edge cracking in production forming process, practical edge stretch limit criteria are needed for virtual forming prediction and early stamping trial evaluations. This paper proposes new methods for determining the edge stretching limit of the sheet coupons, with and without pre-stretching, based on the Digital Image Correlation (DIC) technique. A numbers of sets of notch-shaped smaller coupons with three different pre-stretching conditions (near 5%, 10% and fractured) are cut from the prestretched large specimens. Then the notch-shaped smaller coupons are stretched by uniaxial tension up to through edge cracking observed. A dual-camera 3D-DIC system is utilized to measure both coupon face strain and thickness strain in the notch area at the same time.

The Influence of Edge Quality on Edge Stretching Limit for Aluminum Alloy

This paper presents the measurement and analysis of the edge stretching limit of aluminum alloy using digital image correlation. The edge stretching limit, also known as the “edge thinning limit,” is the maximum thinning strain at a point of edge failure resulting from tension; which may be predisposed by edge quality. Edge fracture is a vital failure mode in sheet metal forming, however it is very difficult to measure. A previous study enabled the measurement of edge thinning strain by using advanced digital image correlation but it did not consider how the edge quality could affect the edge stretching limit of aluminum alloy. This paper continues to measure edge thinning strain by comparing polished to unpolished AA5754, thus determining the effect edge quality has on the edge stretching limit. To enable the measurement by optical method for a very long and thin sample, a notch is used to localize where edge failure occurs.

Microstructural Contact Mechanics Finite Element Modeling Used to Study the Effect of Coating Induced Residual Stresses on Bearing Failure Mechanisms

Coatings have the potential to improve bearing tribological performance. However, every coating application process and material combination may create different residual stresses and coating microstructures, and their effect on bearing fatigue and wear performance is unclear. The aim of this work is to investigate coating induced residual stress effects on bearing failure indicators using a microstructural contact mechanics (MSCM) finite element (FE) model. The MSCM FE model consists of a two-dimensional FE model of a coated bearing surface under sliding contact where individual grains are represented by FE domains. Interactions between FE domains are represented using contact element pairs. Unique to this layered rolling contact FE model is the use of polycrystalline material models to represent realistic bearing and coating microstructural behavior. The MSCM FE model was compared to a second non-microstructural contact mechanics (non-MSCM) model.
