Analysis of Energy Recovery System of Formula One Cars

This study analyzes the performance of the Energy Recovery System (ERS) of a Formula One car (F1) based on the qualification performance of 19 drivers for the first calendar race of the 2019 FIA Formula One World Championship®. In this study, the race circuit analysed was split into different sectors to examine the energy transfer between the Motor Generator Unit-Kinetic (MGU-K) and the Energy Storage (ES) systems. Positive Kinetic Energy (PKE) concept was used for estimating the energy deployment potential of the ERS along with numerical simulations for estimating the energy recovering potential. This investigation highlights the strategies used by different drivers and the effect of driver to driver variation on their ERS performance during qualification. The methodology demonstrated in this study is able to identify the correlation between the unique driving style of individual drivers and the ERS strategies used by the teams for maximizing the performance of their car.

Cepstrum Analysis of a Rate Tube Injection Measurement Device

With a push to continuously develop traditional engine technology efficiencies and meet stringent emissions requirements, there is a need to improve the precision of injection rate measurement used to characterise the performance of the fuel injectors. New challenges in precisely characterising injection rate present themselves to the Original Equipment Manufacturers (OEMs), with the additional requirements to measure multiple injection strategies, increased injection pressure and rate features. One commonly used method of measurement is the rate tube injection analyser; it measures the pressure wave caused by the injection within a column of stationary fluid. In a rate tube, one of the significant sources of signal distortion is a result of the injected fluid pressure waves reflected back from the tube termination.

Variation Aware Assembly Systems for Aircraft Wings

Aircraft manufacturers desire to increase production to keep up with anticipated demand. To achieve this, the aerospace industry requires a significant increase in the manufacturing and assembly performance to reach required output levels. This work therefore introduces the Variation Aware Assembly (VAA) concept and identifies its suitability for implementation into aircraft wing assembly processes. The VAA system concept focuses on achieving assemblies towards the nominal dimensions, as opposed to traditional tooling methods that aim to achieve assemblies anywhere within the tolerance band. It enables control of the variation found in Key Characteristics (KC) that will allow for an increase in the assembly quality and product performance. The concept consists of utilizing metrology data from sources both before and during the assembly process, to precisely position parts using motion controllers.

The aerospace manufacturing sector is continuously seeking automation due to increased demand for the next generation single-isle aircraft. In order to reduce weight and fuel consumption aircraft manufacturers have increasingly started to use more composites as part of the structure. The manufacture and assembly of composites poses different constraints and challenges compared to the more traditional aircraft build consisting of metal components. In order to overcome these problems and to achieve the desired production rate existing manufacturing technologies have to be improved. New technologies and build concepts have to be developed in order to achieve the rate and ramp up of production and cost saving. This paper investigates how to achieve the rib hole key characteristic (KC) in a composite wing box assembly process. When the rib hole KC is out of tolerances, possibly, the KC can be achieved by imposing it by means of adjustable tooling and fixturing elements.

A Novel Technique for Investigating the Nature and Origins of Deposits Formed in High Pressure Fuel Injection Equipment

Recent developments in diesel fuel injection equipment coupled with moves to using ULSD and biodiesel blends has seen an increase in the number of reports, from both engine manufacturers and fleet operators, regarding fuel system deposit issues. Preliminary work performed to characterise these deposits showed them to be complicated mixtures, predominantly carbon like but also containing other possible carbon precursor materials. This paper describes the application of the combination of hydropyrolysis, gas chromatography and mass spectrometry to the analysis of these deposits. It also discusses the insights that such analysis can bring to the constitution and origin of these deposits.

Data acquisition systems are becoming widespread in various motorsport categories. Manufacturers and suppliers of such systems can provide excellent training materials regarding their installation and use but it is felt that the advantage goes to those teams with full understanding of the issues associated with obtaining and interpreting data. In particular, assumptions, limitations and sources of error associated with sensors and data processing systems must be at least appreciated for understanding and making decisions based on information yielded. This paper highlights some of these issues and recommends that suitable education courses be completed by practitioners in the field.

This paper is about the use of the Six Sigma Methodology, to solve variation problems in the manufacture area, at one of the Delphi Automotive Systems unit that manufacturer electrical harness. The DMAIC framework was followed, the improvements were done, eliminating the rots causes, and the use of Six Sigma methodology, was showed very efficient in solve problems. The methodology power, is in using a structured frame work, the DMAIC (Define-Measure-Analyze-Improve-Control), completing by quality quality tools (Pareto Chart, Five Why's, Cause and Effect Diagram) and statistical analyses, for example: variance analyses, hypotheses tests and Design of Experiments.

Open-Interface Definitions for Automotive Systems1 Application to a Brake by Wire System

Today automotive system suppliers develop more-or-less independent systems, such as brake, power steering and suspension systems. In the future, car manufacturers like Volvo will build up vehicle control systems combining their own algorithms with algorithms provided by automotive system suppliers. Standardization of interfaces to actuators, sensors and functions is an important enabler for this vision and will have major consequences for functionality, prices and lead times, and thus affects both vehicle manufacturers and automotive suppliers. The investigation of the level of appropriate interfaces, as part of the European BRAKE project, is described here. Potential problems and consequences are discussed from both a technical and a business perspective. This paper provides a background on BRAKE and on the functional decomposition upon which the interface definitions are based. Finally, the interface definitions for brake system functionality are given.

Recent advances in dependable embedded system technology, as well as continuing demand for improved handling and passive and active safety improvements, have led vehicle manufacturers and suppliers to actively pursue development programs in computer-controlled, by-wire subsystems. These subsystems include steer-by-wire and brake-by-wire, and are composed of mechanically de-coupled sets of actuators and controllers connected through multiplexed, in-vehicle computer networks; there is no mechanical link to the driver. This paper addresses fundamental benefits and issues of steer-by-wire, especially those related to automated vehicle control and steering feel quality as perceived by the driver.

Comparison of Air Meter Interface Strategies for Engine Management Systems

When an air meter is specified for an engine management system, air meter accuracy is given high priority. Air meter manufacturers characterize the accuracy of their products using laboratory instrumentation to measure the air meter output vs. flow characteristics. Ultimately the air meter is applied to an engine management system in a vehicle. The engine management system must use the information provided by the air meter without the benefit of laboratory instrumentation. Therefore, the entire measurement system must be considered in evaluating the effective accuracy. The most fundamental aspect to consider is the output signal format between the air meter and the engine management system. Two commonly available formats will be investigated: frequency and voltage.

A System-Safety Process For By-Wire Automotive Systems

Steer-by-wire and other “by-wire” systems (as defined in the paper) offer many passive and active safety advantages. To help ensure these advantages are achieved, a comprehensive system-safety process should be followed. In this paper, we review standard elements of system safety processes that are widely applied in several industries and describe the main elements of our proposed analysis process for by-wire systems. The process steps include: (i) creating a program plan to act as a blueprint for the process, (ii) performing a variety of hazard analysis and risk assessment tasks as specified in the program plan, (iii) designing and verifying a set of hazard controls that help mitigate risk, and (iv) summarizing the findings. Vehicle manufacturers and suppliers need to work together to create and follow such a process. A distinguishing feature of the process is the explicit linking of hazard controls to the hazards they cover, permitting coverage-based risk assessment.

Globalization of the Design for Manufacturability/Assembly Process within the Automotive Wiring Assembly Business

Automotive wiring assembly design and manufacturing has evolved from a locally based business to a global business. It is common today to engineer the design of a wiring assembly in one region of the world, to manufacture it in a second region, and to assemble it into the vehicle in a third region. This creates a need for global collaboration, training and communications. Design for Manufacturability (DFM) is a tool that can aid in this, in developing common processes globally, and reducing the cost and design complexity of the product in the early design stages. To develop a global DFM process, an organization must develop and implement a strategy. This paper will review the approach that an automotive wiring assembly supplier adopted. It will enumerate the benefits of developing a global Design for Manufacturability process, selecting a champion, and using a twelve-step plan to integrate DFM into each region.
