A Numerical Analysis of Terrain and Vehicle Characteristics in Off-Road Conditions through Semi-Empirical Tire Contact Modelling

In the last decades, the locomotion of wheeled and tracked vehicles on soft soils has been widely investigated due to the large interest in planetary, agricultural, and military applications. The development of a tire-soft soil contact model which accurately represents the micro and macro-scale interactions plays a crucial role for the performance assessment in off-road conditions since vehicle traction and handling are strongly influenced by the soil characteristics. In this framework, the analysis of realistic operative conditions turns out to be a challenging research target. In this research work, a semi-empirical model describing the interaction between a tire and homogeneous and fine-grained soils is developed in Matlab/Simulink. The stress distribution and the resulting forces at the contact patch are based on well-known terramechanics theories, such as pressure-sinkage Bekker’s approach and Mohr-Coulomb’s failure criterion.

Real Time Modelling of Automotive Electric Drives for Hardware-in-the-Loop Applications

The current electrification trend involving hybrid and electric vehicles requires accurate tools to evaluate performance and reliability of electric powertrains’ control systems. Thanks to Hardware in the Loop (HiL) technique, verification, validation and virtual calibration of Electronic Control Systems can be performed without physical plants, addressing the need of frontloading, cost and time reduction of new vehicles control systems development. However, HiL applications with power electronics controllers brings several concerns due to the extremely low timestep needed for accurate simulation of electromagnetic phenomena, making FPGA-based simulation the only option. Moreover, thermal aspects of electric motors are very important from the control perspective as complex thermal management control strategies are implemented to improve the efficiency and to prevent overheating that can cause permanent damage to the electrical machine.

Comprehensive Design Methodology of a Vehicle Monocoque: From Vehicle Dynamics to Manufacturing

Climate change has become a real problem in our world. Society is trying to contain it as much as possible, promoting more sustainable behaviors and limiting pollution. For the automotive industry, this leads to progressive electrification and reduction of tailpipe emissions and fuel consumption for conventional vehicles. In this framework, this paper presents the design of a vehicle to compete in the Urban Concept category of Shell Eco Marathon, a competition among universities that has the goal to release a vehicle with the lowest possible fuel consumption. This work describes the monocoque design phases of the vehicle JUNO. The complete design approach is described, through the analysis of the decisional workflow adopted to integrate every technical solution from the aerodynamic constraints to the structural ones passing from the vehicle dynamic requirements.

Magneto-Rheological (MR) Fluid started to be used for industrial applications in the last 20 years, and, from that moment on, innovative uses have been evaluated for different applications to exploit its characteristic of changing yield stress as a function of the magnetic field applied. Because of the complexity of the behavior of the MR fluid, it is necessary to perform lots of simulations, combining multi-physical software capable of evaluating all the material’s characteristics. The paper proposes a strategy capable of quickly verifying the feasibility of an innovative MR system, considering a sufficient accuracy of the approximation, able to easily verify the principal criticalities of the innovative applications concerning the MR fluid main electromagnetic and fluid-dynamic capabilities.

Development of a High-Voltage Battery Pack Thermal Model at Vehicle Level for Plug-in Hybrid Applications

The ongoing global demand for greater energy efficiency plays an essential role in the automotive industry, as the focus is moving from ICEs to hybrid (HEVs) and electric (EVs) vehicles. New virtual methodologies are necessary to reduce the development effort of these technologies. In this context, the thermal management of the vehicle high voltage battery pack is becoming increasingly important, with significant impact on the vehicle’s range in different environmental scenarios. In this paper, an advanced method is proposed to compute 3D temperature distribution of the cells of a high voltage battery pack for Plug-in Hybrid (PHEV) or full electric (EV) applications. The thermal FE model of a complete PHEV vehicle was integrated with an electrical NTG equivalent circuit model of the HV battery to compute the heat loads of the cells.

Lightweight Components Manufactured with In-Production Composite Scraps: Mechanical Properties and Application Perspectives

In the last years, the design in the automotive sector is mainly led by emission reduction and circular economy. To satisfy the first perspective, composites materials are being increasingly used to produce lightweight structural and semi-structural components. However, the automotive mass production arises the problem of the end-of-life disposal of the vehicle and the reduction of the wastes environmental impact. The circular economy of the composite materials has therefore become a challenge of primary importance for car manufacturers and tier 1 suppliers. It is necessary to pursue a different economic model, combining traditional raw materials with the intensive use of materials from recycling processes. New technologies are being studied and developed concerning the reuse of in-line production scraps with out-of-autoclave process that makes them desirable for high production rate applications.

Catalytic Oxidation of Soot and Volatile Organic Compounds over Cu and Fe Doped Manganese Oxides Prepared via Sol-Gel Synthesis

A set of manganese oxide catalysts was synthesized and doped with Cu and/or Fe by means of the citric acid sol-gel preparation method. The samples were studied by means of several characterization techniques: field-emission scanning electron microscopy (FESEM), X-ray powder diffraction (XRD), N2-physisorption at -196 °C, H2 and soot temperature-programmed reduction (H2-TPR, soot-TPR) and X-ray photoelectron spectroscopy (XPS). The catalytic performance of the prepared catalysts was investigated in the oxidation of a probe VOC molecule (propylene) and carbon soot singularly and simultaneously. The catalytic performances were studied as well assuring a content of 5 vol.% of water in the gaseous reactive mix. The investigations evidenced that the best soot catalytic oxidation rates occurred over the Mn2O3 sample, while the copper-doped manganese oxide (i.e. the MnCu15) showed the best performance in the decomposition of propylene.

Artificial Intelligence for Damage Detection in Automotive Composite Parts: A Use Case

The detection and evaluation of damage in composite materials components is one of the main concerns for automotive engineers. It is acknowledged that defects appeared in the manufacturing stage or due to the impact and/or fatigue loads can develop along the vehicle riding. To avoid an unexpected failure of structural components, engineers ask for cheap methodologies assessing the health state of composite parts by means of continuous monitoring. Non Destructive Technique (NDT) for the damage assessment of composite structures are nowadays common and accurate, but an on-line monitoring requires properties as low cost, small size and low power that do not belong to common NDT. The presence of a damage in composite materials, either due to fatigue cycling or low-energy impact, leads to progressive degradation of elastic moduli and strengths.

Composite Control Arm Design: A Comprehensive Workflow

This paper presents a complete overview of the computational design of an advanced suspension control arm constructed of composite material for light weighting purposes. The proposed methodology presented in detail is split into 3 phases. Phase 1 or Vehicle Performance Simulation, in which basic modelling and a sensibility study is performed to better understand the advantages of unsprung mass reduction (compared to sprung mass reduction) with respect to the vehicle’s vertical dynamics. It followed by the development and utilization of a multibody approach to evaluate the full-vehicle response to different dynamic maneuvers, such as harsh road imperfections, sine sweep steering, and double lane change tests. The impact of the improved suspension control arm is highlighted in detail, and the loads to which it is subjected are computed to serve as inputs for the successive phases.

A Methodology for Automotive Steel Wheel Life Assessment

A methodology for an efficient failure prediction of automotive steel wheels during fatigue experimental tests is proposed. The strategy joins the CDTire simulative package effectiveness to a specific wheel finite element model in order to deeply monitor the stress distribution among the component to predict damage. The numerical model acts as a Software-in-the-loop and it is calibrated with experimental data. The developed tool, called VirtualWheel, can be applied for the optimisation of design reducing prototyping and experimental test costs in the development phase. In the first section, the failure criterion is selected. In the second one, the conversion of hardware test-rig into virtual model is described in detail by focusing on critical aspects of finite element modelling. In conclusion, failure prediction is compared with experimental test results.

A McPherson Lightweight Suspension Arm

The paper deals with the design and manufacturing of a McPherson suspension arm made from short glass fiber reinforced polyamide (PA66). The design of the arm and the design of the molds have been made jointly. According to Industry 4.0 paradigms, a full digitalization of both the product and process has been performed. Since the mechanical behavior of the suspension arm strongly depends on constraints which are difficult to be modelled, a simpler structure with well-defined mechanical constraints has been developed. By means of such simple structure, the model for the behavior of the material has been validated. Since the suspension arm is a hybrid structure, the associated simple structure is hybrid as well, featuring a metal sheet with over-molded polymer. The issues referring to material flow, material to material contact, weld lines, fatigue strength, high and low temperature behavior, creep, dynamic strength have been investigated on the simple structure.

Human-Driving Highway Overtake and Its Perceived Comfort: Correlational Study Using Data Fusion

As an era of autonomous driving approaches, it is necessary to translate handling comfort - currently a responsibility of human drivers - to a vehicle imbedded algorithm. Therefore, it is imperative to understand the relationship between perceived driving comfort and human driving behaviour. This paper develops a methodology able to generate the information necessary to study how this relationship is expressed in highway overtakes. To achieve this goal, the approach revolved around the implementation of sensor Data Fusion, by processing data from CAN, camera and LIDAR from experimental tests. A myriad of variables was available, requiring individuating the key-information and parameters for recognition, classification and understanding of the manoeuvres. The paper presents the methodology and the role each sensor plays, by expanding on three main steps: Data segregation and parameter selection; Manoeuvre detection and processing; Manoeuvre classification and database generation.

Functionality Analysis of Thermoplastic Composite Material to Design Engine Components

Developing of innovative technologies and materials to meet the requirements of environmental legislation on vehicle emissions has paramount importance for researchers and industries. Therefore, improvement of engine efficiency and fuel saving of modern internal combustion engines (ICEs) is one of the key factors, together with the weight reduction. Thermoplastic composite materials might be one of the alternative materials to be employed to produce engine components to achieve these goals as their properties can be engineered to meet application requirements. Unidirectional carbon fiber reinforced PolyEtherImide (CF/PEI) thermoplastic composite is used to design engine connecting rod and wrist pin, applying commercial engine data and geometries. The current study is focused on some elements of the crank mechanism as the weight reduction of these elements affects not only the curb weight of the engine but the overall structure.

Vehicle dynamics is a fundamental part of vehicle performance. It combines functional requirements (i.e. road safety) with emotional content (“fun to drive”, “comfort”): this balance is what characterizes the car manufacturer (OEM) driving DNA. To reach the customer requirements on Ride & Handling, integration of CAE and testing is mandatory. Beside of cutting costs and time, simulation helps to break down vehicle requirements to component level. On chassis, the damper is the most important component, contributing to define the character of the vehicle, and it is defined late, during tuning, mainly by experienced drivers. Usually 1D lookup tables Force vs. Velocity, generated from tests like the standard VDA, are not able to describe the full behavior of the damper: different dampers display the same Force vs. Velocity curve but they can give different feeling to the driver.

Sensitivity Analysis of the Design Parameters of a Dual-Clutch Transmission Focused on NVH Performance

This paper presents a methodology for the assessment of the NVH (noise vibration and harshness) performance of Dual Clutch Transmissions (DCTs) depending on some transmission design parameters, e.g. torsional backlash in the synchronizers or clutch disc moment of inertia, during low speed maneuvers. A 21-DOFs nonlinear dynamic model of a C-segment passenger car equipped with a DCT is used to simulate the torsional behavior of the driveline and to estimate the forces at the bearings. The impacts between the teeth of two engaging components, e.g. gears and synchronizers, generate impulses in the forces, thus loading the bearings with force time-history characterized by rich frequency content. A broadband excitation is therefore applied to the gearbox case, generating noise and vibration issues.

Vehicle Side Slip and Roll Angle Estimation

Vehicle dynamics estimation has been the subject of study for some years now. If on-board vehicle control systems can be provided with information such as side slip angle, lateral force etc. then stability of the vehicle can be improved. To estimate these dynamic variables different observers have been used e.g., sliding mode, fuzzy logic, neural networks etc. In this article the authors propose an extended Kalman filter to estimate vehicle side slip angle. Roll angle is estimated using vertical loads as input. First, a linear Kalman filter is used to filter out the vertical forces and estimate roll angle. This information is then used to estimate the vehicle side slip angle. To take into account the nonlinearities concerning lateral vehicle dynamics, Pacejka magic formula is used to model lateral forces. Estimated results are then compared with simulations, showing good accuracy.

Modal Analysis as a Design Tool for Dynamical Optimization of Common Rail Fuel Injection Systems

A challenging task that is required to modern injection systems is represented by the enhanced control of the injected quantities, especially when small injections are considered, such as, pilot and main shots in the context of multiple injections. The propagation of the pressure waves triggered by the nozzle opening and closure events through the high-pressure hydraulic circuit can influence and alter the performance of the injection apparatus. For this reason, an investigation of the injection system fluid dynamics in the frequency domain has been proposed. A complete lumped parameter model of the high-pressure hydraulic circuit has been applied to perform a modal analysis. The visualization of the main vibration modes of the apparatus allows a detailed and deep comprehension of the system dynamics. Furthermore, the possible resonances, which are induced by the action of the external forcing terms, have been identified.

Common Feeding Injection System Equipped with Reduced-Leakage Solenoid Injectors

A numerical-experimental analysis of a new generation Common Feeding (CF) fuel injection system, equipped with last generation solenoid injectors that feature pressure-balanced pilot-valves, has been developed. The main feature of the CF system is that it removes the accumulator from the high-pressure layout of the standard Common Rail (CR). In the CF apparatus, the high-pressure pump is connected directly to the injectors, and a small accumulation volume is integrated in the pump high-pressure circuit. The hydraulic performance of the CF system, including the injectors with the pressure-balanced pilot-valve, has been compared with that of the standard CR system in terms of injected masses, fuel leakages, high-pressure and injected flow-rate time histories. A previously developed advanced one-dimensional code for CR type systems has been adapted for the simulation of the CF high-pressure layout.

Development and Application of an Advanced Numerical Model for CR Piezo Indirect Acting Injection Systems

A numerical model for simulating a Common Rail Piezo Indirect Acting fuel injection-system under steady state as well as transient operating conditions was developed using a commercial code. A 1D flow model of the main hydraulic system components, including the rail, the rail to injector connecting pipe and the injector, was applied in order to predict the influence of the injector layout and of each part of the hydraulic circuit on the injection system performance. The numerical code was validated through the comparison of the numerical results with experimental data obtained on a high performance test bench of the Moehwald-Bosch MEP2000/ CA4000 type. The developed injection-system mathematical model was applied to the analysis of transient flows in the hydraulic circuit paying specific attention to the fluid dynamics internal to the injector.

A Proposal of an Oil Pan Optimization Methodology

In the powertrain technology, designers must be careful on oil pan design in order to obtain the best noise, vibration and harshness (NVH) performance. This is a great issue for the automotive design because they affect the passengers' comfort. In order to reduce vibration and radiated noise in powertrain assembly, oil pan is one of the most critical components. The high stiffness of the oil pan permits to move up the natural modes of the component and, as a consequence, reduce the sound emission of the component itself. In addition, the optimized shape of the component allows the increase of natural frequency values of the engine assembly. The aim of this study is the development of a methodology to increase the oil pan stiffness starting from a sketch of the component and adding material where it is needed. The methodology is tested on a series of different models: they have the same geometry but different materials.
