The 3D-CFD Contribution to H2 Engine Development for CV and Off-Road Application

The hydrogen engine is one of the promising technologies that enables carbon-neutral mobility, especially in heavy-duty on- or off-road applications. In this paper, a methodological procedure for the design of the combustion system of a hydrogen-fueled, direct injection spark ignited commercial vehicle engine is described. In a preliminary step, the ability of the commercial 3D computational fluid dynamics (CFD) code AVL FIRE classic to reproduce the characteristics of the gas jet, introduced into a quiescent environment by a dedicated H2 injector, is established. This is based on two parts: Temporal and numerical discretization sensitivity analyses ensure that the spatial and temporal resolution of the simulations is adequate, and comparisons to a comprehensive set of experiments demonstrate the accuracy of the simulations. The measurements used for this purpose rely on the well-known schlieren technique and use helium as a safe substitute for H2.

Evolution of Light-Duty Gasoline Compression Ignition (LD-GCI) for High Efficiency and US Tier3- Bin30 Emissions

It is widely recognized that internal combustion engines (ICE) are needed for transport worldwide for years to come, however, demands on ICE fuel efficiency, emissions, cost, and performance are extremely challenging. Gasoline compression ignition (GCI) is one approach to achieve demanding efficiency and emissions targets. At Aramco Research Center-Detroit, an advanced, multi-cylinder GCI engine was designed and built using the latest combustion system, engine controls, and lean aftertreatment. The combustion system uses Aramco’s PPCI-diffusion process for ultra-low NOx and smoke. A P2 48V mild hybrid system was integrated on the engine for braking energy recovery and improved cold starts. For robust low-load operation, a 2-step valvetrain system was used for exhaust rebreathing. Test data showed that part-load fuel consumption was reduced 7 to 10 percent relative to a competitive 2.0L European diesel engine.

Modeling Pre-Chamber Assisted Efficient Combustion in an Argon Power Cycle Engine

The Argon Power Cycle (APC) is a novel zero-emission closed-loop argon recirculating engine cycle which has been developed by Noble Thermodynamics Systems, Inc. It provides a significant gain in indicated thermal efficiency of the reciprocating engine by breathing oxygen and argon rather than air. The use of argon, a monatomic gas, greatly increases the specific heat ratio of the working fluid, resulting in a significantly higher ideal Otto cycle efficiency. This technology delivers a substantial improvement in reciprocating engine performance, maximizing the energy conversion of fuel into useful work. Combined Heat and Power (CHP) operating under the APC represents a promising solution to realize a net-zero-carbon future, providing the thermal energy that hard-to-electrify manufacturing processes need while at the same time delivering clean, dispatchable, and efficient power.

Optimization of Laminated Stack Solutions for Electric Motors in Electrified Vehicles

The electrification of vehicles marks the introduction of new products to the automotive market and a continued effort to optimize their performance. The electric motor is an important component with which a further optimization of efficiency, power density and cost can be achieved. Additional benefits can be realized in the laminated core. This paper presents an innovative method to produce laminated stacks by a chain of processes different from conventional ways. The process chain presents a sequence of precision blanking, buffering, heat treatment and gluing. The effect of these processes is compared with existing solutions that typically contain some individual features but usually not the combination that enhances the overall effect. The heat treatment decreases residual stresses from previous process steps and reduces power losses in the laminated core. Depending on the design, benefits around 20% are found.

3DCFD-Modeling of a Hydrogen Combustion-Process with Regard to Simulation Stability and Emissions

In the context of the energy transition, CO2-neutral solutions are of enormous importance for all sectors, but especially for the mobility sector. Hydrogen as an energy carrier has therefore been the focus of research and development for some time. However, the development of hydrogen combustion engines is in many respects still in the conception phase. Automotive system providers and engineering companies in the field of software development and simulation are showing great interest in the topic. In a joint project with the industrial partners Robert Bosch GmbH and AVL Germany, combustion in a H2-DI-engine for use in light-duty vehicles was methodically investigated using the CFD tool AVL FIRE®. The collaboration between Robert Bosch GmbH and the Institute for Mobile Systems (IMS) at Otto von Guericke University Magdeburg has produced a model study in which model approaches for the combustion of hydrogen can be analyzed.

Innovative Piston Design Performance for High Efficiency Stoichiometric Heavy Duty Natural Gas Engine

Internal combustion engines will continue to be the leading power-train in the heavy-duty, on-highway sector as technologies like hydrogen, fuel cells, and electrification face challenges. Natural gas (NG) engines offer several advantages over diesel engines including near zero particle matter (PM) emissions, lower NOx emissions, lower capital and operating costs, availability of vast domestic NG resources, and lower CO2 emissions being the cleanest burning of all hydrocarbons (HC). The main limitation of this type of engine is the lower efficiency compared to diesel counterparts. Addressing the limitations (knock and misfire) for achieving diesel-like efficiencies is key to accomplishing widespread adoption, especially for the US market. With the aim to achieve high brake thermal efficiency (BTE), three (3) computational fluid dynamics (CFD) optimized pistons with three different compression ratios (CR) have been tested.

Road Snow Coverage Estimation Using Camera and Weather Infrastructure Sensor Inputs

Modern vehicles use automated driving assistance systems (ADAS) products to automate certain aspects of driving, which improves operational safety. In the U.S. in 2020, 38,824 fatalities occurred due to automotive accidents, and typically about 25% of these are associated with inclement weather. ADAS features have been shown to reduce potential collisions by up to 21%, thus reducing overall accidents. But ADAS typically utilize camera sensors that rely on lane visibility and the absence of obstructions in order to function, rendering them ineffective in inclement weather. To address this research gap, we propose a new technique to estimate snow coverage so that existing and new ADAS features can be used during inclement weather. In this study, we use a single camera sensor and historical weather data to estimate snow coverage on the road. Camera data was collected over 6 miles of arterial roadways in Kalamazoo, MI.

Automated Vehicle Perception Sensor Evaluation in Real-World Weather Conditions

Perception in adverse weather conditions is one of the most prominent challenges for automated driving features. The sensors used for mid-to-long range perception most impacted by weather (i.e., camera and LiDAR) are susceptible to data degradation, causing potential system failures. This research series aims to better understand sensor data degradation characteristics in real-world, dynamic environmental conditions, focusing on adverse weather. To achieve this, a dataset containing LiDAR (Velodyne VLP-16) and camera (Mako G-507) data was gathered under static scenarios using a single vehicle target to quantify the sensor detection performance. The relative position between the sensors and the target vehicle varied longitudinally and laterally. The longitudinal position was varied from 10m to 175m at 25m increments and the lateral position was adjusted by moving the sensor set angle between 0 degrees (left position), 4.5 degrees (center position), and 9 degrees (right position).

Experimental and Numerical Investigation of Hydrogen Injection and its Preliminary Impact on High Performance Engines Development

Under the proposed Green Deal program, the European Union will aim to achieve zero net greenhouse gas (GHG) emissions by 2050. The interim target is to reduce GHG by 55% by 2030. In the current debate concerning CO2-neutral powertrains, bio-fuels and e-fuels could play an immediate and practical role in reducing lifecycle engine emissions. Hydrogen however, is one of the few practical fuels that can result in near zero CO2 emissions at the tailpipe, which is the main focus of current legislation. Compared to gasoline, hydrogen presents a higher laminar flame speed, a wider range of flammability and higher auto-ignition temperatures, making it among the most attractive of fuels for future engines. As a challenge, hydrogen requires a very low ignition energy. This may imply an increased susceptibility to Low Speed Pre-Ignition (LSPI), surface ignition and back-fire phenomena. In order to exploit hydrogen’s potential, the injection system plays an extremely important role.

Numerical Investigation of the Impact of Fuel Flow Rate on Combustion in a Heavy-Duty Diesel Engine with a Multi-Row Nozzle Injector

Diesel engines are one of the most popular combustion systems used in different types of heavy-duty applications because of higher efficiencies compared to the spark ignition engines. Combustion phasing and the rate of heat release in diesel engines are controlled by the rate at which the fuel is injected into the combustion chamber near top dead center. In this work, computational fluid dynamics (CFD) was employed to simulate the combustion behavior of a heavy-duty diesel engine equipped with a 16-hole injector, in which the nozzles were arranged in two individual rows. The two rows of nozzles have differential flow rate due to the geometrical construction of the injector. Combustion and performance characteristics of the engine were compared with and without considering the differential flow rate of the nozzle rows at a range of injection timing values.

Development of a Reduced TPRF-E (Heptane/Isooctane/Toluene/Ethanol) Gasoline Surrogate Model for Computational Fluid Dynamic Applications in Engine Combustion and Sprays

Investigating combustion characteristics of oxygenated gasoline and gasoline blended ethanol is a subject of recent interest. The non-linearity in the interaction of fuel components in the oxygenated gasoline can be studied by developing chemical kinetics of relevant surrogate of fewer components. This work proposes a new reduced four-component (isooctane, heptane, toluene, and ethanol) oxygenated gasoline surrogate mechanism consisting of 67 species and 325 reactions, applicable for dynamic CFD applications in engine combustion and sprays. The model introduces the addition of eight C1-C3 species into the previous model (Li et al; 2019) followed by extensive tuning of reaction rate constants of C7 - C8 chemistry. The current mechanism delivers excellent prediction capabilities in comprehensive combustion applications with an improved performance in lean conditions.

Bulk Spray and Individual Plume Characterization of LPG and Iso-Octane Sprays at Engine-Like Conditions

This study presents experimental and numerical examination of directly injected (DI) propane and iso-octane, surrogates for liquified petroleum gas (LPG) and gasoline, respectively, at various engine like conditions with the overall objective to establish the baseline with regards to fuel delivery required for future high efficiency DI-LPG fueled heavy-duty engines. Sprays for both iso-octane and propane were characterized and the results from the optical diagnostic techniques including high-speed Schlieren and planar Mie scattering imaging were applied to differentiate the liquid-phase regions and the bulk spray phenomenon from single plume behaviors. The experimental results, coupled with high-fidelity internal nozzle-flow simulations were then used to define best practices in CFD Lagrangian spray models.

Engine Mounted Oil Cooler 3D CFD CHT Analysis for Predicting Thermal Performance

This paper describes steady state, computationally rigorous, three-dimensional conjugate heat transfer 3D CFD analysis of an oil cooler. Thermal performance of an oil cooler is very significant from engine oil consumption, bearings performance etc. In an engine water jacket, coolant flows around and through the oil cooler making the flow three dimensional. Therefore, demanding the need of a 3D CFD analysis for capturing all the flow and heat transfer aspects and thereby accurate prediction of thermal performance. An oil cooler contains intricate turbulators in flow paths and have dimensions varying from as small as 0.25 mm to as large as 350 mm, therefore making the meshing and solution a formidable task. In current work an oil cooler with all the intricate details is modelled in a commercial CFD code. Objective is to develop a solution approach which can predict thermal performance of an oil cooler in an accurate way.

Optimal Energy Management Strategy for Energy Efficiency Improvement and Pollutant Emissions Mitigation in a Range-Extender Electric Vehicle

The definition of the energy management strategy for a hybrid electric vehicle is a key element to ensure maximum energy efficiency. The ability to optimally manage the on-board energy sources, i.e., fuel and electricity, greatly affects the final energy consumption of hybrid powertrains. In the case of plug-in series-hybrid architectures, such as Range-Extender Electric Vehicles (REEVs), fuel efficiency optimization alone can result in a stressful operation of the range-extender engine with an excessively high number of start/stops. Nonetheless, reducing the number of start/stops can lead to long periods in which the engine is off, resulting in the after-treatment system temperature to drop and higher emissions to be produced at the next engine start.

Three-Dimensional CFD Investigation of Pre-Spark Heat Release in a Boosted SI Engine

Low-temperature heat release (LTHR) in spark-ignited internal combustion engines is a critical step toward the occurrence of auto-ignition, which can lead to an undesirable phenomenon known as engine knock. Hence, correct predictions of LTHR are of utmost importance to improve the understanding of knock and enable techniques aimed at controlling it. While LTHR is typically obscured by the deflagration following the spark ignition, extremely late ignition timings can lead to LTHR occurrence prior to the spark, i.e., pre-spark heat release (PSHR). In this research, PSHR in a boosted direct-injection SI engine was numerically investigated using three-dimensional computational fluid dynamics (CFD). A hybrid approach was used, based on the G-equation model for representing the turbulent flame front and the multi-zone well-stirred reactor model for tracking the chemical reactions within the unburnt region.

Numerical Investigation of the Impact of Fuel Injection Strategies on Combustion and Performance of a Gasoline Compression Ignition Engine

Gasoline compression ignition is a promising strategy to achieve high thermal efficiency and low emissions with limited modifications to the conventional diesel engine hardware. It is a partially premixed concept which derives its superiority from higher volatility and longer ignition delay of gasoline-like fuels combined with higher compression ratio typical of diesel engines. The present study investigates the combustion process in a gasoline compression ignition engine using computational fluid dynamics. Simulations are carried out on a single cylinder of a multi cylinder heavy-duty compression ignition engine which operates at a compression ratio of 17:1 and an engine speed of 1038 rev/min. In this study, a late fuel injection strategy is used because it is less sensitive to combustion kinetics compared to early injection strategies, which in turn is a better choice to assess the performance of the spray model.

Multi-Dimensional Spark Ignition Model with Distributed Energy Input and Integrated Circuit Model

A multi-dimensional model of the spark ignition process for SI engines was developed as a user defined function (UDF) integrated into the commercial engine simulation software CONVERGE™ CFD. For the present research, the model simulated spark plasma development in an inert flow environment without combustion. The UT model results were then compared with experiments. The UT CONVERGE CFD-based model includes an electrical circuit sub-model that couples the primary and secondary sides of an inductive ignition system to predict arc voltage and current, from which the transient delivered electrical energy to the gap can be determined. Experimentally measured values of the arc resistance and spark plug calorimeter measurements of the efficiency of electrical to thermal energy conversion in the gap were used to determine the thermal energy delivered to the gas in the spark gap for different pressures and gap distances.

Numerical Evaluation of Spark Assisted Cold Idle Operation in a Heavy-Duty Gasoline Compression Ignition Engine

Gasoline compression ignition (GCI) has been shown to offer benefits in the NOx-soot tradeoff over conventional diesel combustion while still achieving high fuel efficiency. However, due to gasoline’s low reactivity, it is challenging for GCI to attain robust ignition and stable combustion under cold operating conditions. Building on previous work to evaluate glow plug-assisted GCI combustion at cold idle, this work evaluates the use of a spark plug to assist combustion. The closed-cycle 3-D CFD model was validated against GCI test results at a compression ratio of 17.3 during extended cold idle operation under laboratory-controlled conditions. A market representative, ethanol-free, gasoline (RON92, E0) was used in both the experiment and the numerical analysis. Spark-assisted simulations were performed by incorporating an ignition model with the spark energy required for stable combustion at cold start.

Effect of Fuel Temperature on the Performance of a Heavy-Duty Diesel Injector Operating with Gasoline

In this last decade, non-destructive X-ray measurement techniques have provided unique insights into the internal surface and flow characteristics of automotive injectors. This has in turn contributed to enhancing the accuracy of Computational Fluid Dynamics (CFD) models of these critical injection system components. By employing realistic injector geometries in CFD simulations, designers and modelers have identified ways to modify the injectors’ design to improve their performance. In recent work, the authors investigated the occurrence of cavitation in a heavy-duty multi-hole diesel injector operating with a high-volatility gasoline-like fuel for gasoline compression ignition applications. They proposed a comprehensive numerical study in which the original diesel injector design would be modified with the goal of suppressing the in-nozzle cavitation that occurs when gasoline fuels are used.

Microsimulation-Based Evaluation of an Eco-Approach Strategy for Automated Vehicles Using Vehicle-in-the-Loop

Connected and automated technologies poised to change the way vehicles operate are starting to enter the mainstream market. Methods to accurately evaluate these technologies, in particular for their impact on safety and energy, are complex due to the influence of static and environmental factors, such as road environment and traffic scenarios. Therefore, it is important to develop modeling and testing frameworks that can support the development of complex vehicle functionalities in a realistic environment. Microscopic traffic simulations have been increasingly used to assess the performance of connected and automated vehicle technologies in traffic networks. In this paper, we propose and apply an evaluation method based on a combination of microscopic traffic simulation (AIMSUN) and a chassis dynamometer-based vehicle-in-the-loop environment, developed at Argonne National Laboratory.
