Optimization of Laminated Stack Solutions for Electric Motors in Electrified Vehicles

The electrification of vehicles marks the introduction of new products to the automotive market and a continued effort to optimize their performance. The electric motor is an important component with which a further optimization of efficiency, power density and cost can be achieved. Additional benefits can be realized in the laminated core. This paper presents an innovative method to produce laminated stacks by a chain of processes different from conventional ways. The process chain presents a sequence of precision blanking, buffering, heat treatment and gluing. The effect of these processes is compared with existing solutions that typically contain some individual features but usually not the combination that enhances the overall effect. The heat treatment decreases residual stresses from previous process steps and reduces power losses in the laminated core. Depending on the design, benefits around 20% are found.

The predictive powertrain solutions using connectivity elements (e.g., navigation unit, e-Horizon or cloud-based services) are one of such areas of huge interest in automotive industry. The prior knowledge of trip destination and its route characteristics has potential to make prediction of powertrain modes or events in certain order and therefore it can add value in various application areas such as optimized energy management, lower fuel consumption, superior safety and comfort, etc.

Concept Design of a Parking Brake Module for Standstill Management and Wheel Individual Brake Torque Generation for EVs with Unconventional Service Brake Topology

For electric vehicles the ability for regenerative braking reduces the use of friction brakes. Particularly on the rear axle of vehicles with reduced dynamic requirements such as urban vehicles, this can offer a potential for downsizing or, in extreme cases, even the elimination of the friction brakes on the rear axle. Due to the fact that the rear axle service brakes also represent the typical parking brake location in SoA (State-of-Art) vehicles, a rigorous rethinking of the parking brake concept is necessary to incorporate safe vehicle standstill management for such novel brake system topology. This research study introduces a novel parking brake design that covers SoA but also legal requirements while retaining potentials associated with the elimination of the rear service brakes such as cost and packaging.

eFMI (FMI for Embedded Systems) in AUTOSAR for Next Generation Automotive Software Development

Nowadays automobiles are getting smart and there is a growing need for the physical behavior to become part of its software. This behavior can be described in a compact form by differential equations obtained from modeling and simulation tools. In the offline simulation domain the Functional Mockup Interface (FMI) [3], a popular standard today supported by many tools, allows to integrate a model with solver (Co-Simulation FMU) into another simulation environment. These models cannot be directly integrated into embedded automotive software due to special restrictions with respect to hard real-time constraints and MISRA compliance. Another architectural restriction is organizing software components according to the AUTOSAR standard which is typically not supported by the physical modeling tools. On the other hand AUTOSAR generating tools do not have the required advanced symbolic and numerical features to process differential equations.

Towards Establishing Continuous-X Pipeline Using Modular Software-in-the-Loop Test Environments

Software-in-the-Loop (SiL) test environments are the ideal virtual platforms for enabling continuous-development, -integration, -testing -delivery or -deployment commonly referred as Continuous-X (CX) of the complex functionalities in the current automotive industry. This trend especially is contributed by several factors such as the industry wide standardization of the model exchange formats, interfaces as well as architecture definitions. The approach of frontloading software testing with SiL test environments is predominantly advocated as well as already adopted by various Automotive OEMs, thereby the demand for innovating applicable methods is increasing. However, prominent usage of the existing monolithic architecture for interaction of various elements in the SiL environment, without regarding the separation between functional and non-functional test scope, is reducing the usability and thus limiting significantly the cost saving potential of CX with SiL.

Prediction of Internal Responses Due to Changes in Boundary Conditions Using System Frequency Response Functions

Vibration testing is often carried out for automotive components to meet guidelines based on their operational environments. This is an iterative process wherein design changes may need to be made depending on an intermediate model’s dynamic behavior. Predicting the behavior based on modifications in boundary conditions of a well-defined numerical model imparts practical insights to the component’s responses. To this end, application of a general method using experimental free-free condition frequency response functions of a structure is discussed in the presented work. The procedure is shown to be useful for prediction of responses when kinematic boundary conditions are applied, without the need for an actual measurement. This approach is outlined in the paper and is applied to datasets where dynamic modifications are made at multiple boundary nodes.

Generic Methodology for Vibration and Wear Analysis to Understand Their Influences in an Electric Drivetrain

The prime factor which influences noise and vibrations of electro-mechanical drives is wear at the components. This paper discusses the numerical methods developed for abrasion, vibration calculations and the coupling between wear and Noise Vibration and Harshness (NVH) models of the drive unit. The vibration domain model, initially, focuses on the calculations of mechanical excitations at the gear shafts which are generated via a nonlinear dynamic model. Furthermore, the bearings are studied for the influences on their stiffness and eventually their impact on the harmonics of the drivetrain. Later, free and forced vibrations of the complete drivetrain are simulated via a steady-state dynamic model. Consequently, the paper concentrates on the abrasion calculations at the gears. Wear is a complex process and understanding it is essential for determining the vibro-acoustics characteristics.

Multi Domain Modeling of NVH for Electro-Mechanical Drives

Acoustics and vibrations are amongst the foremost indicators in perceiving the quality of drive units. Analyzing these factors is vital for improve the performances of electro-mechanical systems. This paper deals with the study of vibro-acoustic behavior concerning the drivetrain components using system modeling and Finite Element calculations. A generic simulation methodology within system modeling is proposed enabling the vibro-acoustic simulation of electro-mechanical drivetrains. Excitations for these systems mostly arise from the electric motor and mechanical gears. The paper initially depicts the system model for gear whining considering the associated nonlinearities of the mesh. The results obtained from the gear mesh submodel, together with the excitations resulting from the motor, aid in the comprehension of the forces at the bearings and of the vibrations at the housings.

Evaluation of Geometry-Dependent Spray Hole Individual Mass Flow Rates of Multi-Hole High-Pressure GDI-Injectors Utilizing a Novel Measurement Setup

In order to optimize spray layouts of commonly used high-pressure injectors for gasoline direct injection (GDI) engines featuring multi-hole valve seats, a detailed understanding of the cause-effect relation between inner spray hole geometries and inner flow conditions, initializing the process of internal mixture formation, is needed. Therefore, a novel measurement setup, capable of determining spray hole individual mass flow rates, is introduced and discussed. To prove its feasibility, a 2-hole configuration is chosen. The injected fuel quantities are separated mechanically and guided to separate pressure tight measurement chambers. Each measurement chamber allows for time resolved mass flow rate measurements based on the HDA measurement principle (German: “Hydraulisches Druck-Anstiegsverfahren”).

Thermal Behavior of an Electronics Compartment with Respect to Real Driving Conditions

The reliability of electronic components is of increasing importance for further progress towards automated driving. Thermal aging processes such as electromigration is one factor that can negatively affect the reliability of electronics. The resulting failures depend on the thermal load of the components within the vehicle lifetime - called temperature collective - which is described by the temperature frequency distribution of the components. At present, endurance testing data are used to examine the temperature collective for electronic components in the late development stage. The use of numerical simulation tools within Vehicle Thermal Management (VTM) enables lifetime thermal prediction in the early development stage, but also represents challenges for the current VTM processes [1, 2]. Due to the changing focus from the underhood to numerous electronic compartments in vehicles, the number of simulation models has steadily increased.

Large Eddy Simulations and Tracer-LIF Diagnostics of Wall Film Dynamics in an Optically Accessible GDI Research Engine

Large Eddy Simulations (LES) and tracer-based Laser-Induced Fluorescence (LIF) measurements were performed to study the dynamics of fuel wall-films on the piston top of an optically accessible, four-valve pent-roof GDI research engine for a total of eight operating conditions. Starting from a reference point, the systematic variations include changes in engine speed (600; 1,200 and 2,000 RPM) and load (1000 and 500 mbar intake pressure); concerning the fuel path the Start Of Injection (SOI=360°, 390° and 420° CA after gas exchange TDC) as well as the injection pressure (10, 20 and 35 MPa) were varied. For each condition, 40 experimental images were acquired phase-locked at 10° CA intervals after SOI, showing the wall-film dynamics in terms of spatial extent, thickness and temperature.

Analyze This! Sound Static Analysis for Integration Verification of Large-Scale Automotive Software

Safety-critical embedded software has to satisfy stringent quality requirements. One such requirement, imposed by all contemporary safety standards, is that no critical run-time errors must occur. Runtime errors can be caused by undefined or unspecified behavior of the programming language; examples are buffer overflows or data races. They may cause erroneous or erratic behavior, induce system failures, and constitute security vulnerabilities. A sound static analyzer reports all such defects in the code, or proves their absence. Sound static program analysis is a verification technique recommended by ISO/FDIS 26262 for software unit verification and for the verification of software integration. In this article we propose an analysis methodology that has been implemented with the static analyzer Astrée. It supports quick turn-around times and gives highly precise whole-program results.

How to Model Real-World Driving Behavior? Probability-Based Driver Model for Energy Analyses

A wide variety of applications such as driver assistant and energy management systems are researched and developed in virtual test environments. The safe testing of the applications in early stages is based on parameterizable and reproducible simulations of different driving scenarios. One possibility is modeling the microscopic driving behavior to simulate the longitudinal vehicle dynamics of individual vehicles. The currently used driver models are characterized by a conflict regarding comprehensibility, accuracy and calibration effort. Due to the importance for further analyses this conflict of interests is addressed by the presentation of a new microscopic driver model in this paper. The proposed driver model stores measured driving behaviors with its statistical distributions in maps. Thereby, the driving task is divided into free flow, braking in front of stops and following vehicles ahead. This makes it possible to display the driving behavior in its entirety.

Future emission norms in India (BS6) necessitates the 2 wheeler industry to work towards emission optimization measures. Engine operation at stoichiometric Air-Fuel Ratio (AFR) would result in a good performance, durability and least emissions. To keep the AFR close to stoichiometric condition, an Oxygen sensor is placed in the exhaust system, which detects if air-fuel mixture is rich (λ<1) or lean (λ>1) and provides feedback to fuel injection system for suitable fuel control. O2 sensor has a ceramic element, which needs to be heated to a working temperature for its functioning. The ceramic element would break (thermal shock) if water in liquid form comes in contact with it when the element is hot.

Investigation on the Transient Behavior of a Two-Wheeler Single Cylinder Engine Close to Idling with Electronic Throttle Control

The introduction of new emission legislation and the demand of increased power for small two-wheelers lead to an increase of technical requirements. Especially for single cylinder engines with high compression ratio the transient behavior close to idling is challenging. The demand for two-wheeler specific responsiveness of the vehicle requires low overall rotational inertia as well as small intake manifold volumes. The combination with high compression ratio can lead to a stalling of the engine if the throttle opens and closes very quickly in idle operation. The fast opening and closing of the throttle is called a throttle blip. Fast, in this context, means that the blipping event can occur in one to two working cycles. Previous work was focused on the development of a procedure to apply reproducible blipping events to a vehicle in order to derive a deeper physical understanding of the stalling events.

Daimler Aeroacoustic Wind Tunnel: 5 Years of Operational Experience and Recent Improvements

Since 2013 the new Daimler Aeroacoustic Wind Tunnel (AAWT) is in operation at the Mercedes-Benz Technology Center in Sindelfingen, Germany. This construction was the second stage of a wind tunnel center project, which was launched in 2007 and started with the climatic wind tunnels including workshop and office areas. The AAWT features a test facility for full-scale cars and vans with a nozzle exit area of 28 m2, a five-belt system, and underfloor balance to measure forces with best possible road simulation. With a remarkable low background noise level of the wind tunnel, vehicle acoustics can be investigated under excellent conditions using high-performance measurement systems. An overview is given about the building and the design features of the wind tunnel layout. The aerodynamic and aeroacoustic properties are summarized. During the first years of operation, further improvements regarding the wind tunnel background noise and vehicle handling were made.

Locally Structured Fiber Reinforcements: An Approach to Realize Anisotropic Directivity Pattern in Ultrasound Transducers

Ultrasonic transducers are widely used in automotive and industrial applications for surround sensing. Anisotropic directivity patterns with a narrow-angled beam in the vertical plane and a wide-angled beam in the horizontal plane are needed in automotive applications particularly. Today’s ultrasonic transducers for automotive applications are mainly metal based, pot-like ultrasonic transducers. The anisotropic directivity pattern is achieved by increasing the thickness of the vibrating plate-like part of the structure locally. Composites with locally structured fiber reinforcements open up the possibility to design the dynamical behavior of components without changing its contour. Using this new dimension of design to modify the directivity pattern of sound radiating components is less examined in literature.

Predictive Multi-Objective Operation Strategy Considering Battery Cycle Aging for Hybrid Electric Vehicles

Due to the new CO2 targets for vehicles, electrification of powertrains and operation strategies for electrified powertrains have drawn more attention. This article presents a predictive multi-objective operation strategy for hybrid electric vehicles (HEVs), which simultaneously minimizes the fuel consumption and the cycle aging of traction batteries. This proposed strategy shows better performance by using predictive information and high robustness to inaccuracy of predictive information. In this work, the benefits of the developed operation strategies are demonstrated in a strong hybrid electric vehicle (sHEV) with P2-configuration. For the cycle aging of a lithium-ion battery, an empirical model is built up with Gaussian processes based on experimental data.

Investigation of the Disc Deflection Behavior of Shim Valves in Vehicle Shock Absorbers

Todays tuning of hydraulic vehicle shock absorbers is mainly an empirical iterative process performed in time-consuming and expensive ride tests, whereas the majority of damper simulation models used for investigating vehicle ride behavior is based on an abstract parameterization. For the manufacturing of automotive dampers, however, the valve code is essential. Minor changes in the valve code describing the shim stack in the hydraulic valves may have a noticeable impact on the damper characteristics, while the physical effects are still not sufficiently understood. Therefore, the paper presents a detailed physics-based structural model to investigate the pressure-deflection behavior of shim stacks and the influence of specific discs in the stack. The model includes a variety of effects like friction and preload, and is capable to predict the damper characteristics.

Development of a LIF-Imaging System for Simultaneous High-Speed Visualization of Liquid Fuel and Oil Films in an Optically Accessible DISI Engine

Downsizing and direct injection in modern DISI engines can lead to fuel impinging on the cylinder walls. The interaction of liquid fuel and engine oil due to fuel impinging on the cylinder wall causes problems in both lubrication and combustion. To analyze this issue with temporal and spatial resolution, we developed a laser-induced fluorescence (LIF) system for simultaneous kHz-rate imaging of fuel and oil films on the cylinder wall. Engine oil was doped with traces of the laser dye pyrromethene 567, which fluoresces red after excitation by 532 nm laser radiation. Simultaneously, the liquid fuel was visualized by UV fluorescence of an aromatic “tracer” in a non-fluorescent surrogate fuel excited at 266 nm. Two combinations of fuel and tracer were investigated, iso-octane and toluene as well as a multi-component surrogate and anisole. The fluorescence from oil and fuel was spectrally separated and detected by two cameras.
