Comparative Analysis of Different Corrosion Test Cycles

Corrosion in automotive industry is broadly categorized into cosmetic & perforation corrosion. Cosmetic corrosion comprises of superficial red rust which is deleterious to the overall aesthetic appeal of the vehicle but can be rectified. Perforation corrosion involves complete erosion of the panel, compromising structural integrity of the respective part. Perforation corrosion demands part replacement. In order to tackle this menace, automotive OEMs have formulated varied corrosion strategies in terms of selection of appropriate substrate, part design & surface protection scheme. Validation of various corrosion strategies become pivotal during the development phase of various parts and assemblies. Traditionally, Salt Spray Test (SST) has been used to determine corrosion life of materials/parts/assemblies. This test however does not simulate real-world conditions.

Severe Plastic Deformation Treatment for Geometry and Residual Stress Modification of Weld Toe

Structural automotive components are subjected to fatigue damage under cyclic stresses and strains. The fatigue damage initiates at stress levels lower than the elastic limit of the material and results in cracks. The Initial fatigue cracks are difficult to detect, such cracks can develop rapidly and cause sudden and brittle failure in structures. Many structural automotive components are fabricated involving weld induced local conditions such as geometry of weld toe and localized tensile residual stresses. These conditions are favorable for initiation of fatigue damage at weld toe. In current work, sever plastic deformation (SPD) which is based on high frequency impact treatment using ultrasound energy was applied on weld toe of representative weld joints. The effect of SPD on weld toe geometry modification, microstructure and residual stresses were evaluated. Microscopic and X-ray diffraction techniques were used to study the effects of SPD.

Dissimilar Resistance Spot Welding of Steel and Aluminium Alloy Using Ni Interlayer for Automobile Structure

A lightweight multi-material combination of steel and aluminium alloy (Al) is becoming a novel approach towards environmentally sustainable transport systems. Studies show that 10% reduction of vehicle weight results into 3-7% reduction in specific fuel consumption in IC engines and a 13.7% improvement in electric range for electric vehicles. However, dissimilar welding of Al/steel is a key challenge because of incompatible thermo-physical properties (melting point, thermal conductivity, and coefficient of thermal expansion) and low miscibility between Al and steel. The formation of brittle and hard Al-steel intermetallic compound (IMC) at the joint interface is the major concern for dissimilar welding of Al/steel. In this work, efforts are made to check the feasibility of Ni interlayer to control IMC formation at the interface of Al/steel dissimilar welded joint. Resistance spot welding is used to join low carbon steel CR01 and Al AA6061-T6 with pure Ni interlayer.

Use of Powder Metallurgy Based Connecting Rod for Diesel Engine Application

The usage of forging a preformed, near net shape, compacted and sintered metal powder has been widely accepted since the eighties and is now one of the mainstays for producing Connecting rods in North America. However, its use in Indian subcontinent is limited as its counterpart i.e. conventional steel forging is still the most dominant. Powder metallurgy route has many advantages like good dimensional accuracy; minimum scattering of weight etc. Despite these advantages, the Powder metallurgy process is still not preferred predominantly due to technical (endurance) and infrastructural limitations. This work envisages combining the benefits of powder metallurgy process with the required mechanical properties viz. tensile and fatigue strength alongside design modifications to meet the requirements of a connecting rod for a 2-cylinder diesel engine. The connecting rods met the fatigue life at the required FOS equaling the performance of a conventionally forged connecting rod.

Digital Simulation of Welding Process to Optimize Residual Stresses and Microstructure of Welded Suspension Component

Automotive suspension system forms the basis for the design of vehicle with durability, reliability and NVH requirements. The automotive suspension systems are exposed to dynamic and static loads which in turn demands the highest integrity and performance against fatigue based metallic degradation. The growing demand for light-weighting has culminated into numerous designs of rear twist beam suspension systems. However these designs drive their design flexibility by incorporating multiple welding joints into the suspension system. Welding joints helps in designing complex automotive systems. However, these welding joints bring in weak points as welding process itself degrades parent material and introduces areas with high tensile residual stresses. These areas with tensile residual stresses are susceptible to undergo fatigue failure. Thus, there is a need to improve welding process to mitigate harmful tensile residual stresses.

Evaluation of Ferritic Stainless Steel Performance in Exhaust Environment

In current scenario, there is trend to use stainless steels in place of carbon steels and aluminized carbon steels for Exhaust application. In response to changing regulatory requirements and durability performance requirements of exhaust systems, the ferritic stainless steels are proven to be best suited for the purpose. There are multiple ferritic stainless steels available as options for exhaust system. The material in an exhaust system is subject to heat, oxidation, corrosion and condensate. These environment condition demands that exhaust material should possess high temperature corrosion and oxidation resistance along with required mechanical performance such as vibration and thermo-mechanical load cycles. This work is an attempt to develop simulated test methods for corrosion and thermal environment and evaluate performance of commonly used ferritic stainless steels.

A Model Based Approach to DPF Soot Estimation and Validation for BSVI Commercial Vehicles in Context to Indian Driving Cycles

With India achieving the BSVI milestone, the diesel particulate filter (DPF) has become an imperative component of a modern diesel engine. A DPF system is a device designed to trap soot from exhaust gas of the diesel engine and demands periodic regeneration events to oxidize the accumulated soot particles. The regeneration event is triggered either based on the soot mass limit of the filter or the delta pressure across it. For a Heavy Duty Diesel Engine (HDDE), pressure difference across the DPF is not usually reliable as the size of the DPF is large enough compared to the DPF used ina passenger vehicle diesel engine. Also, the pressure difference across DPF is a function of exhaust mass flow and thus it makes it difficult to make an accurate call for active regeneration. This demands for a very accurate soot estimation model and it plays a vital role in a successful regeneration event.

This paper discusses the test setup and methodology required to validate complete lift axle assembly for simulating the real time test track data. The correlation of rig vs track is discussed. The approach for reduction of validation time by eliminating few of the non-damaging tracks/events, its correlation with real life condition is discussed, and details are presented. With increased competition, vehicle development time has reduced drastically in recent past. Bench test procedure using accelerated test cycle discussed in this paper will help to reduce development time and cost. Process briefed in this paper can also be used for similar test specification for other structural parts or complete suspension system of heavy commercial vehicles.

Small commercial vehicles (SCVs) are the drivers of a major part of India’s indirect economy, providing the most efficient means of transport. With the introduction of BS-VI norms, some major overhauls have been done to the SCV models to meet BS VI norms in challenging timeline for early market entry. This forced to automotive designers towards challenge of cost competitiveness as well as refinement level to survive in this competitive market. This paper explains the systematic approach used to overcome challenges of higher tactile vibrations, higher in-cab noise because of BS VI requirement in 2 cycle engine required for small commercial vehicle. The solutions were need to be worked out without compromising the other performance attributes like total cost of ownership, fuel economy, ease of servicing and cost effectiveness.

Approach to Model AC Compressor Cycling in 1D CAE with Enhanced Accuracy of Cabin Cooldown Performance Prediction

In previous work, AC Compressor Cycling (ACC) was modeled by incorporating evaporator thermal inertia in Mobile Air Conditioning (MAC) performance simulation. Prediction accuracy of >95% in average cabin air temperature has been achieved at moderate ambient condition, however the number of ACC events in 1D CAE simulation were higher as compared to physical test [1]. This paper documents the systematic approach followed to address the challenges in simulation model in order to bridge the gap between physical and digital. In physical phenomenon, during cabin cooldown, after meeting the set/ target cooling of a cabin, the ACC takes place. During ACC, gradual heat transfer takes place between cold evaporator surface and air flowing over it because of evaporator thermal inertia.

Nowadays, E- commerce and logistics business model is booming in India with road transport as a major mode of delivery system using containers. As competition in such business are on rise, different ways of improving profit margins are being continuously evolved. One such scenario is to look at reducing transportation cost while reducing fuel consumption. Traditionally, aero dynamics of commercial vehicles have never been in focus during their product development although literature shows major part of total fuel energy is consumed in overcoming aerodynamic drag at and above 60 kmph in case of large commercial vehicle. Hence improving vehicle exterior aerodynamic performance gives opportunity to reduce fuel consumption and thereby business profitability. Also byproduct of this improvement is reduced emissions and meeting regulatory requirements.

Engine performance and emission control are key attributes in the overall engine development in which sealing of the mating components plays an important role to achieve the same. Rubber gaskets are being used for sealing of different Internal Combustion (IC) engine components. Gasket sealing performance needs to be ensured at initial development stage to avoid the design changes at the later part of development cycle. Design changes at later stage of development can potentially influence parameters like optimization, cost and time to market. Demand of utilization of virtual tools (front loading) is growing with the increasing challenges like stringent product development cycle time and overall project cost. This paper describes a procedure to simulate the rubber gasket and groove for different material conditions (dimensional tolerances). This entire simulation is divided into two phases. In the first phase of the simulation, Load Deflection curve (LD curve) is established.

Characterization of Laser Brazed Joints Vis a Vis Conventional BIW Joining Methods

In recent years, there has been a rapid growing demand for laser brazing in the transportation industry for automotive-Body in White (BIW), steel sheet assembly. Implementation of laser brazing is aimed primarily to improve productivity, quality of joints and cost. Laser brazing works by filling the opening amongst two substrates by melting the filler wire with the help of laser beam (used as a heat source), whereas in conventional resistance spot welding, contacting metal surface points are joined by the heat obtained from resistance to electric current. BIW is essentially a welded metal structure which is meant to provide durability and crashworthiness to the vehicle and is conventionally assembled using resistance spot welding process. The BIW structure comprises of various steel grades having varying thicknesses, compositions, microstructures and mechanical properties.

Regulatory Norms and Effect on Transmission Component Validation

With the advent of BS VI regulations, automotive manufacturers are required to innovate the powertrains, fuel systems, exhaust and its after treatment systems to meet the regulatory requirements. The exhaust regulations can be met either by reducing the exhaust gases being generated by the engine (attacking the source) or by treating the exhaust gases in after treatment devices. The choice of the opted system varies with the manufacturer. The after-treatment devices such as catalytic converters are generally mounted in the engine compartment to take advantage of high temperature of exhaust gases to yield the reactions. Such an arrangement imposes a lot of thermal load on the peripheral components such as gearshift cables, bearings, oil seals, driveshafts etc. Thermal shields or thermal sleeve are used to address thermal issue and to protect transmission components.

Methodology to Derive RLD Based Durability Test Schedule for Gearbox Oil Seals

Oil seal leakage is one of the major failure mode in gearbox / transaxle. Oil seal failures can be due to various reasons like high temperature, insufficient lubrication, failure due to external environment, incorrect fitment etc. Major reason for oil seal failure is insufficient oil flow inside gearbox when vehicle is running on gradient for long duration. When vehicle is running in hilly region, transmission will get incline leading to oil deficiency at one half of the transmission. Oil seal in this location will not get sufficient lubrication and will run dry. Also, there will be rise in local temperature at seal lip to shaft interface leading to failure of oil seal lip. Subsequently, oil leakage from transmission will start from this location when vehicle is running in different terrain. Due to continuous seepage, oil quantity in the transmission will get reduced and may lead to gear failure or seizure of bearing.

Engine Mount Stiffness Effect on Joint Integrity and Durability

Powertrain mounts locations and stiffness in vehicle plays very important role in improving vehicle noise and vibration, which is caused by engine firing forces and road disturbances. Once locations are finalized, based on initial calculation and packaging then it is very much critical to play with mount stiffness to achieve required NVH level in vehicle. This paper describes the effect of mount stiffness on the bolted joint integrity. Stiffness fine tuning is done to improve vehicle level NVH and various iteration are done with change in stiffness values of A, B and C mounts. When stiffness specifications are finalized, it is recommended to acquire road load data on the finalized stiffness mount and check for bolted joint integrity since load signature is varying significantly on mount w.r.t stiffness change. If we change mount stiffness value from 128N/mm to 98N/mm, then loads on particular mount is getting increased from 4.5KN to 6.5KN in one of the track testing.

The vehicle HVAC system has several moving parts and transient flow of refrigerant which can cause certain types of irritant noise. Thus having a refinement in of air-conditioning (AC) system would aid us in cutting down on this parasitic noise source. Thus noise refinement should be one of the important parameters during the design and development of the Heating, Ventilation and Air-Conditioning (HVAC) system for a vehicle program.

Methodology to Quantify the Undesirable Effects of the Localized Inefficiency of Heat Pick-Up in Suction Line on an Automotive Air Conditioning System

The automotive application places very special demands on the air conditioning system. As is the case with any other process, system efficiency is very important and the automotive air-conditioning application is no exception. While the characteristics of all the major components in the air conditioning system like compressor, condenser, evaporator and blower contribute to overall system efficiency, localized inefficiencies do play a part and so must be kept to a minimum, especially in this day and age when extra emphasis is being laid on sustainability. One such phenomenon that contributes to the system inefficiency is heat pick-up in suction line. Since the temperature at the evaporator-outlet is quite lower than ambient and also its surroundings (steering system pipes and hoses, engine, air intake pipes and so on), the refrigerant picks up heat as it moves along the suction line up to the compressor inlet. This heat pick-up is detrimental to the overall system performance.
