Validation of Wireless Power Transfer up to 11kW Based on SAE J2954 with Bench and Vehicle Testing

Wireless Power Transfer (WPT) promises automated and highly efficient charging of electric and plug-in-hybrid vehicles. As commercial development proceeds forward, the technical challenges of efficiency, interoperability, interference and safety are a primary focus for this industry. The SAE Vehicle Wireless Power and Alignment Taskforce published the Recommended Practice J2954 to help harmonize the first phase of high-power WPT technology development. SAE J2954 uses a performance-based approach to standardizing WPT by specifying ground and vehicle assembly coils to be used in a test stand (per Z-class) to validate performance, interoperability and safety. The main goal of this SAE J2954 bench testing campaign was to prove interoperability between WPT systems utilizing different coil magnetic topologies. This type of testing had not been done before on such a scale with real automaker and supplier systems.

Engine Friction and Wear Performances with Polyalkylene Glycol Engine Oils

The application of polyalkylene glycol (PAG) as a base stock for engine oil formulation has been explored for substantial fuel economy gain over traditional formulations with mineral oils. Various PAG chemistries were explored depending on feed stock material used for manufacturing. All formulations except one have the same additive package. The friction performance of these oils was evaluated in a motored single cylinder engine with current production engine hardware in the temperature range 40°C-120°C and in the speed range of 500 RPM-2500 RPM. PAG formulations showed up to 50% friction reduction over GF-5 SAE 5W-20 oil depending on temperature, speed, and oil chemistry. Friction evaluation in a motored I-4 engine showed up to 11% friction reduction in the temperature range 40°C-100°C over GF-5 oil. The paper will share results on ASTM Sequence VID fuel economy, Sequence IVA wear, and Sequence VG sludge and varnish tests. Chassis roll fuel economy data will also be shared.

A Systems Engineering Approach to Verification of Distributed Body Control Applications Development

An effective methodology for design verification and product validation is always a key to high quality products. As many body control applications are currently implemented across multiple ECUs distributed on one or more vehicle networks, verification and validation of vehicle-level user functions will require availability of both the vehicle networks and multiple ECUs involved in the implementation of the user functions. While the ECUs are usually developed by different suppliers and vehicle networks' infrastructure and communication protocols are normally maintained and developed by the OEM, each supplier will be faced with a similar challenge - the ECU being developed cannot be fully verified and tested until all other ECUs and their communication networks are available in the final development stage.

Effect of Pre-deformation on Structural Finite Element Analysis of Mild Steel Parts

The deformation behavior of mild steels was discussed through analyzing a typical stress-strain curve obtained from standard tension tests. Material parameters were calculated from the stress-strain curve and a power-law model was developed for this typical mild steel. Based on the calculated material parameters, material property change with pre-deformation was studied and new stress-strain curves were developed for this mild steel after different pre-deformation. A rectangular tube model related to different pre-deformation magnitudes was created using LS-DYNA. The deformation behavior of this rectangular tube under four different basic loading conditions - tension, compression, bending, and torsion - was investigated through finite element analyses. The variation of internal energy and reaction force with the magnitude of pre-deformation and subsequent structural deformation was studied.

A Study of NVH Vehicle Testing Variability

At certain key stages in the vehicle development process, prototype vehicles are available for NVH testing. This testing fulfills two functions: primarily it is used to assess the status of the vehicle to the program NVH performance targets, but it also provides an opportunity to validate the vehicle SEA model. These single vehicle test events provide a snapshot of the NVH performance but do not provide any understanding of the variability of the NVH performance, which is due to many factors: components, build or assembly and test setup variability. SEA models can be used to estimate the vehicle level variability, if the variability of the interior components is understood, but there is limited data available to confirm the accuracy of these predictions. In this paper we examine the repeatability and reproducibility through a standard gage R&R study of Engine Noise Reduction (engine NR) and Tire NR testing.

2005 Ford GT Magnesium Instrument Panel Cross Car Beam

Ford GT 2005 vehicle was designed for performance, timing, cost, and styling to preserve Ford GT40 vintage look. In this vehicle program, many advanced manufacturing processes and light materials were deployed including aluminum and magnesium. This paper briefly explains one unique design concept for a Ford GT instrument panel comprised of a structural magnesium cross-car beam and other components, i.e. radio box and console top, which is believed to be the industry's first structural I/P from vehicle crash load and path perspectives. The magnesium I/P design criteria include magnesium casting properties, cost, corrosion protection, crashworthiness assessments, noise vibration harshness performance, and durability. Magnesium die casting requirements include high pressure die cast process with low casting porosity and sound quality, casting dimensional stability, corrosion protection and coating strategy, joining and assembly constraints.

Thermal and Hydrolytic Stability of Polycarbonate/Acrylonitrile-Butadiene-Styrene Based Blends

Field cracking in some instrument panels (IP) manufactured with a competitive grade of polycarbonate/acrylonitrile-butadiene-styrene (PC/ABS) material was observed in high temperature/high humidity geographies. OEMs and tier molders are: 1) questioning the thermal and hydrolytic stability of the various suppliers' PC/ABS resins, and 2) converting to grades with advantaged stability. A study was undertaken to compare the thermal and hydrolytic stability of two suppliers' high flow PC/ABS resins. Materials were aged at 90C/95% relative humidity up to 1000 hours. Samples were tested to compare the retention of properties. This paper will discuss the experimental procedures, resulting data, and the common factor in the PC/ABS resins showing the best stability.

pCBT: A New Material for High Performance Composites in Automotive Applications1

Cyclic oligomers of butylene terephthalate (CBT™)† represent a new chemical route to semi-crystalline thermoplastic polybutylene terephthalate (PBT). The oligomers of interest melt completely at about 150°C to produce a low viscosity fluid that is ideal for wetting and dispersing fibrous fillers and reinforcements thereby enabling the development of composites that were previously not possible when working with high viscosity commercial PBT. Introduction of catalyst to undiluted molten cyclic oligomer leads to rapid ring opening polymerization and the formation of high molecular weight thermoplastic PBT without the generation of volatile organic compounds. The polymer resulting from this polymerization will be hereby referred to as pCBT. Treatment of cyclic oligomers in this fashion results in pCBT thermoplastic resin with a high melting point (230°C) and physical performance similar to that of other commercially available PBT resins.

An Examination of Blow Molding as an Alternative to Injection Molding for PC/ABS Automotive Interior Impact Components

PC/ABS blends have been used with much success in energy management applications for the last 10 years. These systems are typically injection molded; however as blow molding technology advances, a re-examination of applicable applications is warranted. The attributes of the two molding techniques will be compared in a technical manner to illustrate which process delivers the most cost effective solution for automotive interior impact components. Material morphology and property consistency, energy management capability, weight savings, and total systems costs will be explored. Both fabrication techniques will be examined using FEA simulations to demonstrate energy management and weight savings. High magnification microscopy will depict part microstructure for both techniques, illustrating differences in morphology and rubber phase orientation in PULSE* Polycarbonate-Acrylonitrile-Butadiene-Styrene Blends (PC/ABS).

Properties and Performance of Diesel Particulate Filters of an Advanced Ceramic Material

A new advanced ceramic material (ACM) has been developed and examined for diesel emission control systems, especially for diesel particulate filter (DPF) applications. Lab tests have shown that ACM possesses suitable mechanical and chemical properties for a durable DPF. Engine dynamometer tests have shown that a DPF made from ACM possesses high performance in the key application requirements of high filtration efficiency, low filtration back pressure, fast regeneration, and suitability for catalyst coating applications. The experimental results from this investigation demonstrate that a DPF made from ACM can be used for advanced diesel PM emission control systems, including potential four-way diesel catalytic converter systems.

This paper describes a new concept for a Ford GT instrument panel (IP) based on structural magnesium components, which resulted in what may be the industry's first structural IP (primary load path). Two US-patent applications are ongoing. Design criteria included cost, corrosion protection, crashworthiness assessments, noise vibration harshness (NVH) performance, and durability. Die casting requirements included feasibility for production, coating strategy and assembly constraints. The magnesium die-cast crosscar beam, radio box and console top help meet the vehicle weight target. The casting components use an AM60 alloy that has the necessary elongation properties required for crashworthiness. The resulting IP design has many unique features and the flexibility present in die-casting that would not be possible using conventional steel stampings and assembly techniques.

SAE Recommended Formats for Presenting Acoustical Data

Automobile manufacturers recently requested the help of the SAE Acoustical Materials Committee to develop standard data formats that could be used by suppliers to present data on NVH products. An SAE task force with representatives from material suppliers and from OEMs chose formats covering a broad range of acoustical tests commonly conducted in the automotive industry. These formats cover both material and vehicle tests. They include details on samples and test conditions and graphs with preferred axes and data ranges. SAE recommended practice J2629 will be issued that describes the use of these preferred formats for acoustical data. The automobile manufacturers have requested that all suppliers of NVH products use these formats to present results from this point onward.

The Use of in Vehicle STL Testing to Correlate Subsystem Level SEA Models

For the assessment of vehicle acoustics in the early design stages of a vehicle program, the use of full vehicle SEA models is becoming the standard analysis method in the US automotive industry. One benefit is that OEM's and Tier 1 suppliers are able to cascade lower level acoustic performance targets for NVH systems and components. Detailed SEA system level models can be used to assess the performance of systems such as dash panels, floors and doors, however, the results will be questionable until test data Is available. Correlation can be accomplished with buck testing, which is a common practice in the automotive industry for assessing the STL (sound transmission loss) of vehicle level components. The opportunity to conduct buck testing can be limited by the availability of representative bodies to be cut into bucks and the availability of a transmission loss suite with a suitably large opening.

Development of a Luxury Vehicle Acoustic Package using SEA Full Vehicle Model

Interior noise has become a significant performance attribute in modern passenger vehicles and this is extremely important in the luxury market segment where a quiet interior is the price of entry. With the elimination of early prototype vehicles to reduce development costs, high frequency analytical SEA models are used to design the vehicle sound package to meet targets for interior noise quality. This function is important before representative NVH prototypes are available, and later to support parameter variation investigations that would be cost prohibitive in a hardware test. This paper presents the application of an analytical full vehicle SEA model for the development of the acoustic package of a cross over luxury utility vehicle. The development concerns addressed were airborne powertrain noise and road noise. Power flow analysis was used to identify the major noise paths to the interior of the vehicle.

Considerations in Material, Part, and Process Design for Downgauged RRIM Applications

To address the automotive industry's initiative to maximize the utility of each component by decreasing both weight and cost to improve the performance and value of its products, it is logical to try to minimize the thickness of any part whose main function is ostensibly decorative. A example of such a candidate part on the vehicle would be the fascia and body side claddings. The fascia and claddings of vehicles do provide some impact resistance and resiliency functionality to vehicles, but more and more, the energy management functionality is being taken on by improvements in the engineering design and support systems behind the exterior part. The function of these exterior parts then, is, to a large degree, to be aesthetically pleasing when painted, and maintain their high quality fit and finish over the life of the vehicle. These applications are therefore justifiably subject to investigations into the reduction of their wallstock.

Development of the Rexroth High-Pressure Piston Pump Test for Hydraulic Fluid Qualification

It is difficult, if not impossible; to select any single test that will model the expected performance of any hydraulic fluid in a wide range of hydraulic pumps made by many different manufacturers. Increasing pressures often encountered in new hydraulic pump applications compounds this problem. However, some basic assessment of hydraulic fluid performance is necessary for numerous reasons such as: developing an appropriate fluid purchase policy, international standard development, fluid classification and others. Since the now-classic standard tests such as: ASTM D-2882, DIN 51389 and others are simply inadequate for this task and also since the manufacturer, Eaton Inc., no longer manufactures these pumps, it has been necessary to develop an alternative testing strategy [1, 2 and 3]. The Bosch-Rexroth Corporation has developed a high-pressure piston pump test that has been an excellent predictor of hydraulic fluid performance for many years.

New Low Cost High Performance Materials for Automotive Connectors and Light Sockets

The QUESTRA* Crystalline Polymer product family, based on syndiotactic polystyrene (SPS), has been improved to meet the needs of the automotive connector and light socket applications in a very cost effective manner. In this paper, the attributes of two new SPS formulations, SPS/polyamide (PA) blends and low gas SPS formulations, are compared to existing SPS formulations and competitive resins. It is shown that the SPS/PA blends have significantly improved strength and ductility over existing SPS formulations. This improves the SPS formulation technology to include the full range of strength and ductility options the designer of automotive connectors needs to achieve the terminal retention forces and latch deflection distances necessary for the smaller connectors like the .64 mm terminal systems that the automotive industry is migrating towards.

The challenging economic climate of today is causing many suppliers to develop new and creative ways to improve efficiency and meet the needs of customers without jeopardizing the quality of service and support. The Dow Automotive business group is evaluating a new mechanism for remotely supporting customers' injection molding trials by combining wireless video camera technology and traditional videoconference (VC) capabilities. The Video Response System™ (VRS), from Teleco Video Systems, incorporates a wireless remote camera on a wheeled tripod and a wireless audio connection to allow users to transmit a real-time video and audio signal from anywhere within a location to other sites around the globe. The video and audio signals generated by the VRS system are transmitted to a traditional VC unit in the molding shop which in turn transmits the signals over ISDN lines to an awaiting VC unit.
