Supporting the Transportation Industry: Creating the GC-LB and High-Performance Multiuse (HPM) Grease Certification Programs

This paper outlines the history and background of the NLGI (formerly known as the National Lubricating Grease Institute) lubricating grease specifications, GC-LB classification of Automotive Service Greases as well as details on the development of new requirements for their High-Performance Multiuse (HPM) grease certification program. The performance of commercial lubricating grease formulations through NLGI's Certification Mark using the GC-LB Classification system and the recently introduced HPM grease certification program will be discussed. These certification programs have provided an internationally recognized specification for lubricating grease and automotive manufacturers, users and consumers since 1989. Although originally conceived as a specification for greases for the re-lubrication of automotive chassis and wheel bearings, GC-LB is today recognized as a mark of quality for a variety of different applications.

Low Speed Pre-Ignition (LSPI) Durability – A Study of LSPI in Fresh and Aged Engine Oils

Downsized gasoline engines, coupled with gasoline direct injection (GDI) and turbocharging, have provided an effective means to meet both emissions standards and customers’ drivability expectations. As a result, these engines have become more and more common in the passenger vehicle marketplace over the past 10 years. To maximize fuel economy, these engines are commonly calibrated to operate at low speeds and high engine loads – well into the traditional ‘knock-limited’ region. Advanced engine controls and GDI have effectively suppressed knock and allowed the engines to operate in this high efficiency region more often than was historically possible. Unfortunately, many of these downsized, boosted engines have experienced a different type of uncontrolled combustion. This combustion occurs when the engine is operating under high load and low speed conditions and has been named Low Speed Pre-Ignition (LSPI). LSPI has shown to be very damaging to engine hardware.

Grammatical Evolution Based Tool for Predicting Multivariable Response Surface for Laser Lap Welding

The problem of predicting the quality of weld is critical to manufacturing. A great deal of data is collected under multiple conditions to predict the quality. The data generated at Daimler Chrysler has been used to develop a model based on grammatical evolution. Grammatical Evolution Technique is based on Genetic Algorithms and generates rules from the data which fit the data. This paper describes the development of a software tool that enables the user to choose input variables such as the metal types of top and bottom layers and their thickness, intensity and speed of laser beam, to generate a three dimensional map showing weld quality. A 3D weld quality surface can be generated in response to any of the two input variables picked from the set of defining input parameters. This tool will enable the user to pick the right set of input conditions to get an optimal weld quality. The tool is developed in Matlab with Graphical User Interface for the ease of operation.

Experimental Modal Methodologies for Quantification of Body/Chassis Response to Brake Torque Variation

Brake torque variation is a source of objectionable NVH body/chassis response. Such input commonly results from brake disk thickness variation. The NVH dynamic characteristics of a vehicle can be assessed and quantified through experimental modal testing for determination of mode resonance frequency, damping property, and shape. Standard full vehicle modal testing typically utilizes a random input excitation into the vehicle frame or underbody structure. An alternative methodology was sought to quantify and predict body/chassis sensitivity to brake torque variation. This paper presents a review of experimental modal test methodologies investigated for the reproduction of vehicle response to brake torque variation in a static laboratory environment. Brake caliper adapter random and sine sweep excitation input as well as body sine sweep excitation in tandem with an intentionally locked brake will be detailed.

Tailor-Welded Aluminum Blanks for Liftgate Inner

Tailor welded steel blanks have long been applied in stamping of automotive parts such as door inner, b-pillar, rail, sill inner and liftgate inner, etc. However, there are few known tailor welded aluminum blanks in production. Traditional laser welding equipment simply does not have the capability to weld aluminum since aluminum has much higher reflectivity than steel. Welding quality is another issue since aluminum is highly susceptible to pin holes and undercut which leads to deterioration in formability. In addition, high amount of springback for aluminum panels can result in dimension control problem during assembly. A tailor-welded aluminum blank can help reducing dimension variability by reducing the need for assembly. In this paper, application of friction stir and plasma arc welded blanks on a liftgate inner will be discussed.

The USAMP Magnesium Powertrain Cast Components Project

Over the past five years, the US Automotive Materials Partnership (USAMP) has brought together representatives from DaimlerChrysler, General Motors, Ford Motor Company and over 40 other participant companies from the Mg casting industry to create and test a low-cost, Mg-alloy engine that would achieve a 15 - 20 % Mg component weight savings with no compromise in performance or durability. The block, oil pan, and front cover were redesigned to take advantage of the properties of both high-pressure die cast (HPDC) and sand cast Mg creep- resistant alloys. This paper describes the alloy selection process and the casting and testing of these new Mg-variant components. This paper will also examine the lessons learned and implications of this pre-competitive technology for future applications.

Field Experience with Selected Lubricants for Commercial Vehicle Manual Transmissions

Laboratory testing is an essential part of product development. However, it usually only reflects a small portion of the experience that a lubricant may see in actual service conditions. Many laboratory tests are designed to only address one or two facets of what is deemed to be critical performance areas. Since it is difficult to cover all of the critical performance conditions problems sometimes arise in service that were not anticipated by the laboratory test. Or, conversely, some above average performance evolves during service that was not observed in a specific laboratory test. This paper highlights the overall performance of four manual transmission fluids approved or accepted by the manufacturer for this application. The evaluations were conducted in a city bus fleet with the test buses assigned to the same route for approximately 300,000 km over 30 months.

Faced with an ever increasing supply of road load data and no reasonable means to keep track of it, Managing Road Load Data and The Process is about one engineer's charge to deliver a solution. This paper summarizes the approach taken by this engineer and his team to produce a system that not only provides a place to store their data, but facilitates the entire data collection, validation and dissemination process. By following the steps outlined in this document, virtually every opportunity for improvement will be identified. That is, the process is thoroughly explored; the wants and needs of the users are identified, and then, as warranted, turned into functional elements of the system. The result is a central repository that is accessible to all and with the capability of significantly reducing cost and timing. The development process presented here is not a difficult one to accomplish, but does require keeping track of a lot of detail. It can therefore be quite time consuming.

Enhancement of the Sequence IIIG by the Study of Oil Consumption

The Sequence IIIG is a newly developed 100 hour test used to evaluate the performance of crankcase engine oils in the areas of high temperature viscosity increase, wear, deposits, pumpability, and ring sticking for the North American GF-4 standard. Data from the ASTM Precision Matrix, completed in the spring of 2003, along with early reference data from the Lubricant Test Monitoring System (LTMS) showed unexpected test results for selected oils and indicated that percent viscosity increase and pumpability were highly correlated with oil consumption. This correlation led to an intensive study of the factors that influence oil consumption and an attempt to compensate for non-oil related oil consumption through a model based adjustment of the results. The study and scrutiny of the IIIG data has led to more uniform oil consumption in the test and improved test precision, and has eliminated the need for a correction equation based on non-oil related oil consumption.

Engine Oil Effects on Friction and Wear Using 2.2L Direct Injection Diesel Engine Components for Bench Testing Part 2: Tribology Bench Test Results and Surface Analyses

The effects of lubricating oil on friction and wear were investigated using light-duty 2.2L compression ignition direct injection (CIDI) engine components for bench testing. A matrix of test oils varying in viscosity, friction modifier level and chemistry, and base stock chemistry (mineral and synthetic) was investigated. Among all engine oils used for bench tests, the engine oil containing MoDTC friction modifier showed the lowest friction compared with the engine oils with organic friction modifier or the other engine oils without any friction modifier. Mineral-based engine oils of the same viscosity grade and oil formulation had slightly lower friction than synthetic-based engine oils.

Vehicle Mass and Stiffness: Search for a Relationship

The effects of vehicle “stiffness” and mass on the occupant response during a crash may be determined by evaluation of accident data. However, “stiffness” and mass may be correlated, making it difficult to separate their effects. In addition, a single-valued “stiffness”, although well defined for linear case, is not well defined for non-linear systems, such as in vehicle crash, making the separation task even more difficult. One approach to addressing the lack of a clear definition of stiffness is to use multiple definitions. Each stiffness definition can then be correlated with mass to look for trends. In this study, such an approach was taken, and the different stiffness definitions were given and their values were obtained from rigid barrier crash test data. No clear relationship between mass and stiffness appears to exist. All the stiffness measures reviewed show, at best, only a weak correlation with mass. A stiffness analysis among different vehicle types was also carried out.

Extended-Drain ATF Field Testing in City Transit Buses

City transit buses are a severe environment for an automatic transmission fluid. The fluid must endure very high operating temperatures because of the use of brake retarders, frequent stop-and-go driving, and numerous shifts. There is an increasing trend toward the use of extended-drain, synthetic-based ATFs for such severe service applications. This paper documents a field trial with both synthetic and petroleum-based ATFs at a large municipal bus fleet in Southern California. Three different commercial ATFs, made with either API Group 2, 3, or 4 base oils, respectively, were compared after roughly 80,000 km. and one year of operation. Because of different additive packages in each fluid, not all of the results can be explained by base oil effects alone. However, the base oil is certainly a dominant contributor to the finished fluid performance. The following four variables were monitored by used oil analysis: iron wear, copper wear, viscosity change, and acid number change.

The Impact of Passenger Car Motor Oils on Emissions Performance

Throughout the evolution of the automobile, passenger car motor oils have been developed to address issues of wear, corrosion, deposit formation, friction, and viscosity stability. As a result, the internal combustion engines are now developed with the expectation that the lubricants to be used in them will deliver certain performance attributes. Metallurgies, clearances, and built-in stresses are all chosen with certain expectations from the lubricant. A family of chemicals that has been universally used in formulating passenger car motor oils is zinc dithiophosphates (ZDPs). ZDPs are extremely effective at protecting highly stressed valve train components against wear failure, especially in engine designs with a sliding contact between cams and followers. While ZDPs' benefits on wear control are universally accepted, ZDPs have been identified as the source of phosphorus, which deactivates noble metal aftertreatment systems.

Comparison of Parametric and Non-Parametric Methods for Determining Injury Risk

This paper contains a review of methods for deriving risk curves from biomechanical data obtained from impact experiments on human surrogates. It covers many of the problems and pitfalls of obtaining realistic human risk curves from impact experiments. The strength and weakness of both parametric and non-parametric methods are evaluated. The limitations of standard analysis of censored impact test data are presented. Methods are given for determining risk curves from both doubly censored data and data obtained from impacts to body regions in which there are more than one mechanism of injury. A detailed set of examples is presented in which different experimental data are analyzed using the Consistent Threshold method and the logistic approach. Finally risk curves for published data are presented for the femur, head, thorax, and neck.

Lubricity and Injector Pump Wear Issues with E diesel Fuel Blends

The search for alternative energy sources, particularly renewable sources, has led to increased activity in the area of ethanol blended diesel fuel, or E diesel. E diesel offers potential benefits in reducing greenhouse gases, reducing dependence on crude oil and reducing engine out emissions of particulate matter. However, there are some concerns about the use of E diesel in the existing vehicle fleet. One of the chief concerns of the use of E diesel is the affect of the ethanol on the lubricating properties of the fuel and the potential for fuel system wear. Additive packages that are used to formulate E diesel fuels can improve fuel lubricity and prevent abnormal fuel system wear. This work studies the lubricity properties of several E diesel blends and the diesel fuels that are used to form them. In addition to a variety of bench scale lubricity tests, injector pump tests were performed as an indicator of long term durability in the field.

Robust Design of a Catalytic Converter with Material and Manufacturing Variations

A design is robust when the performance targets have been achieved and the effects of variation have been minimized without eliminating the causes of the variation such as manufacturing tolerances, material properties, environmental temperature, humidity, operational wear etc. In recent years several robust design concepts have been introduced in an effort to obtain optimum designs and minimize the variation in the product characteristics [1,2]. In this study, a probabilistic design analysis was performed on a catalytic converter substrate in order to determine the required manufacturing tolerance that results in a robust design. Variation in circularity (roundness) and the ultimate shear stress of the substrate material were considered. The required manufacturing tolerance for a robust design with 1,2 and 3 sigma quality levels was determined. The same manufacturing tolerance for a reliability based design with reliability levels of 85%, 90% and 95% was also determined and compared.

The goal of an OEM electrical/electronics (E/E) platform organization is to release reliable E/E systems that achieve high levels of customer satisfaction with minimum investment and system cost. Achieving this goal is made more challenging by rapid advances in E/E technology and features which impact the vehicle development business environment. This paper discusses the evolution of an OEM platform organization striving to achieve E/E system integrity in an ever-changing world and eventually achieved the world class electrical quality as measured by J. D. Power. The organizational evolution progresses through a series of philosophies and methodologies, adapting new initiatives and enablers seeking continuous improvement. The result is an OEM organization with: knowledge based on lessons learned, an understanding of E/E system architecture, and enabled by models and tools to provide high levels of customer satisfaction.

Jet Fuel Thermal Stability - Lab Testing for JP8+100

The continued development of more powerful aviation turbine engines has demanded greater thermal stability of the fuel as a high temperature heat sink. This in turn requires better definition of the thermal stability of jet fuels. Thermal stability refers to the deposit-forming tendency of the fuel. It is generally accepted that dissolved oxygen initiates the deposition process in freshly refined fuels. While there are many tests that are designed to measure or assess thermal stability, many of these either do not display sufficient differentiation between fuels of average stability (JP-8) and intermediate stability (JP-8+100, JP-TS), or require large test equipment, large volumes of fuels and/or are costly. This paper will discuss the use of three laboratory tests as “concept thermal stability prediction” tools with aviation fuels, including Jet A-1 or JP-8, under JP8+100 test conditions.

Chassis Dynamometer Simulation of Tire Impact Response

One of the major NVH concerns for automobile manufacturers is the response of a vehicle to the impact of the tire as it encounters a road discontinuity or bump. This paper describes methods for analyzing the impact response of a vehicle to such events. The test vehicle is driven on a dynamometer, on which a bump simulating cleat is mounted. The time histories of the cleat impact response of the vehicle can be classified as a transient and a repeated signal, which should be processed in a special way. This paper describes the related signal processing issues, which include converting the time data into a continous spectrum, determination of the correct scaling factor for the analyzed spectrum, and smoothing out harmonics and fluctuations in the signal. This procedure yields a smooth frequency spectrum with a correctly scaled amplitude, in which the frequency contents can be easily identified.
