Closed-Form Stress Intensity Factor Solutions for Spot Welds in Various Types of Specimens

Closed-form stress intensity factor solutions at the critical locations of spot welds in four types of commonly used specimens are obtained based on elasticity theories and fracture mechanics. The loading conditions for spot welds in the central parts of four types of specimens are first examined. The resultant loads on the weld nugget and the self-balanced resultant loads on the lateral surface of the central parts of the specimens are then decomposed into various types of symmetric and anti-symmetric parts. Closed-form structural stress and stress intensity factor solutions for spot welds under various types of loading conditions are then adopted from a recent work of Lin and Pan to derive new closed-form stress intensity factor solutions at the critical locations of spot welds in the four types of specimens.

Fatigue Behaviors of Aluminum 5754-O Spot Friction Welds in Lap-Shear Specimens

Fatigue behaviors of aluminum 5754-O spot friction welds made by a concave tool in lap-shear specimens are investigated based on experimental observations and a fatigue life estimation model. Optical micrographs of the welds before and after failure under quasi-static and cyclic loading conditions are examined. The micrographs indicate that the failure modes of the 5754 spot friction welds under quasi-static and cyclic loading conditions are quite different. The dominant kinked fatigue cracks for the final failures of the welds under cyclic loading conditions are identified. Based on the experimental observations of the paths of the dominant kinked fatigue cracks, a fatigue life estimation model based on the stress intensity factor solutions for finite kinked cracks is adopted to estimate the fatigue lives of the welds.

Component Mode Synthesis for Substructures with Non-Matching Interfaces

When performing vibration analysis of complex vehicle structures, it is often important to be able to evaluate the effects of design changes in one or more substructures (e.g., for design optimization). It may also be convenient to allow different components to be modeled independently by different groups or organizations. For both cases, it is inevitable that some substructures will have non-matching finite element meshes at the interface where they are physically connected. Thus, a key challenge is to be able to handle the dynamic assembly of components with non-matching meshes and the subsequent global vibration analysis in a systematic and efficient manner. To tackle this problem, the enhancement of component mode synthesis methods for handling finite element models partitioned into non-matching substructures is considered in this paper. Some existing methods are reviewed, and new methods are developed.

A Fatigue Crack Growth Model for Spot Welds in Square-Cup and Lap-Shear Specimens under Cyclic Loading Conditions

A fatigue crack growth model is adopted in this paper to investigate the fatigue lives of resistance spot welds in square-cup and lap-shear specimens of dual phase, low carbon and high strength steels under cyclic loading conditions. The fatigue crack growth model is based on the global stress intensity factor solutions for main cracks, the local stress intensity factor solutions for kinked cracks as functions of the kink length, the experimentally determined kink angles, and the Paris law for kinked crack propagation. The predicted fatigue lives based on the fatigue crack growth model are then compared with the experimental data. The results indicate that the fatigue life predictions based on the fatigue crack growth model are in agreement with or lower than the experimental results.

Development of Active Human Response Model to Ride Motion

Vehicle ride motion produces a dynamic response of the seated operator, which disturbs the intended fingertip trajectory during reach activities. This perturbation induces deviations that must be corrected to successfully complete the reach. Visual and/or proprioceptive information are necessary to detect these deviations and provide feedback to the controller of the neuromuscular system. In an attempt to predict movement alterations and adjustments under whole body vibration exposure, a trajectory planning and feedback controller was developed using split sample data from a series of reaching experiments on a six degree of freedom motion platform.

Fatigue Failures of Spot Friction Welds in Aluminum 6111-T4 Sheets Under Cyclic Loading Conditions

Fatigue failures of spot friction welds in lap-shear specimens of aluminum 6111-T4 sheets under cyclic loading conditions are investigated in this paper. The paths of fatigue cracks near the spot friction welds are first discussed. A fatigue crack growth model based on the Paris law for crack propagation and the global and local stress intensity factors for kinked cracks is then adopted to predict the fatigue lives of these spot friction welds. The global stress intensity factors and the local stress intensity factors based on the recent published works for resistance spot welds in lap-shear specimens are used to estimate the local stress intensity factors for kinked cracks with experimentally determined kink angles. The results indicate that the fatigue life predictions based on the Paris law and the local stress intensity factors as functions of the kink length agree well with the experimental results.

Crank-Angle Resolved Imaging of Fuel Distribution, Ignition and Combustion in a Direct-Injection Spark-Ignition Engine

A combination of imaging techniques for investigations of highly transient processes and cyclic variations in internal combustion engines is presented. The single high-speed camera setup uses a CMOS camera combined with a two-stage image-intensifier and two excimer lasers. Fuel mixing, ignition and combustion were monitored via planar laser induced fluorescence imaging of toluene as a tracer that was added to iso-octane in combination with the simultaneous recording of light emission from the spark plasma and OH* chemiluminescence of the developing flame. Image frame rates of 12 kHz for hundreds of cycles were achieved. Application to misfire events in a spray-guided gasoline direct-injection engine is described to illustrate the merits of the technique.

A Computational Approach for Evaluating the Acoustic Detection of a Military Vehicle

ADRPM (Acoustic Detection Range Prediction Model) is a software program that models the propagation of acoustic energy through the atmosphere and evaluates detectable distance. ADRPM predicts the distance of detection for a noise source based on the acoustic signature of the source. The acoustic signature of a vehicle is computed by combining BEA and EBEA computations with nearfield measurements. The computed signature is utilized as the input to ADRPM. Once the initial detection range is predicted the main contributors to the acoustic detection are identified by ADRPM and their location on the vehicle is modified in order to assess the corresponding effect to the detectable distance of the vehicle.

Honeycomb Specimens Under Combined Compressive and Shear Displacement Conditions

The quasi-static crush behavior of aluminum 5052-H38 honeycomb specimens under non-proportional compression dominant combined loads is investigated by experiments. Compression dominant combined loads and pure compressive loads were applied in different sequences to induce non-proportional combined loads. The experimental results show that the normal crush and shear strengths in combined loading regions and the normal crush strengths in pure compressive loading regions of the non-proportional combined loads are quite consistent with the existing phenomenological yield criterion based on the experimental normal crush and shear strengths under proportional combined loads. The experimental results indicate that the sequence of loading paths for the non-proportional combined loads does not affect the crush strengths of honeycomb specimens.

Transient Spray Cone Angles in Pressure-Swirl Injector Sprays

The transient cone angle of pressure swirl sprays from injectors intended for use in gasoline direct injection engines was measured from 2D Mie scattering images. A variety of injectors with varying nominal cone angle and flow rate were investigated. The general cone angle behavior was found to correlate well qualitatively with the measured fuel line pressure and was affected by the different injector specifications. Experimentally measured modulations in cone angle and injection pressure were forced on a comprehensive spray simulation to understand the sensitivity of pulsating injector boundary conditions on general spray structure. Ignoring the nozzle fluctuations led to a computed spray shape that inadequately replicated the experimental images; hence, demonstrating the importance of quantifying the injector boundary conditions when characterizing a spray using high-fidelity simulation tools.

Effects of Impact Velocity on Crush Behavior of Honeycomb Specimens

Effects of impact velocity on the crush behavior of aluminum 5052-H38 honeycomb specimens are investigated by experiments. An impact test machine using pressurized nitrogen was designed to perform dynamic crush tests. A test fixture was designed such that inclined loads can be applied to honeycomb specimens in dynamic crush tests. The results of dynamic crush tests indicate that the effects of impact velocity on the normal and inclined crush strengths are significant. The trends of the inclined crush strengths for specimens with different in-plane orientation angles as functions of impact velocity are very similar to that of the normal crush strength. Experimental results show similar progressive folding mechanisms for honeycomb specimens under pure compressive and inclined loads. Under inclined loads, the inclined stacking patterns were observed. The inclined stacking patterns are due to the asymmetric locations of the horizontal plastic hinge lines.

Testing and Modeling of Frequency Drops in Resonant Bending Fatigue Tests of Notched Crankshaft Sections

Resonant frequencies of a resonant bending system with notched crankshaft sections are obtained experimentally and numerically in order to investigate the effect of notch depth on the drop of the resonant frequency of the system. Notches with the depths ranging from 1 to 5 mm, machined by an EDM (Electrical-Discharging Machining) system, were introduced in crankshaft sections at the fillet between the main crank pin and crank cheek. The resonant frequencies of the resonant bending system with the crankshaft sections with various notch depths were first obtained from the experiments. Three-dimensional finite element models of the resonant bending system with the crankshafts sections with various notch depths are then generated. The resonant frequencies based on the finite element computations are in good agreement with those based on the experimental results.

Fatigue Failure of Rollers in Crankshaft Fillet Rolling

In this paper, the fatigue failure of the primary roller used in a crankshaft fillet rolling process is investigated by a failure analysis and a two-dimensional finite element analysis. The fillet rolling process is first discussed to introduce the important parameters that influence the fatigue life of the primary roller. The cross sections of failed primary rollers are then examined by an optical microscope and a Scanning Electron Microscope (SEM) to understand the microscopic characteristics of the fatigue failure process. A two-dimensional plane strain finite element analysis is employed to qualitatively investigate the influences of the contact geometry on the contact pressure distribution and the Mises stress distribution near the contact area. Fatigue parameters of the primary rollers are then estimated based on the Findley fatigue theory.

We have proposed First Order Analysis (FOA) as a method, which the engineering designers themselves can use easily in an initial design stage. In this paper, we focus on the crashworthiness, and present the method to predict the collapse behavior of the frame member. This method is divided into two parts. Those are (1) collapse analysis under loading conditions of combined axial force and bending moment to the cantilever, and (2) collapse analysis of structural member considering the previously obtained moment - rotation angle relationship using the beam element. In comparison with the results according to the detailed Finite Element Analysis (FEA) model, effectiveness and validity of this method are presented.

Sensitivity Analysis of Complex Eigensolutions for Brake Noise

When structures may have dynamic instability complex eigenvalue analysis is a useful tool to predict it. Although the accurate prediction itself is significant, it is also crucial to obtain sensitivity of unstable eigensolutions in order to eliminate instability efficiently. Since the mathematical relationship between stiffness matrix and design variables may seldom be found in reality, finite difference method has been typically used to approximate the sensitivity. The novel way to accurately calculate the sensitivity is developed without implementing finite difference method. This paper shows the advantages of analytical sensitivity analysis compared to other methods for choosing the most important components' eigenvalues. It also provides necessary amount of frequency shift for each chosen components' eigenvalue to eliminate unstable eigenvalues.

An Effective Fatigue Driving Stress for Failure Prediction of Spot Welds Under Cyclic Combined Loading Conditions

An effective fatigue driving stress is proposed to predict the failure of spot welds under cyclic combined loading conditions. The effective fatigue driving stress is obtained based on the Mises yield criterion in terms of the resultant forces and moments in a plastic collapse analysis of spot welds under complex combined loading conditions as discussed in Lin et al. [1]. The effective fatigue driving stress can be used to correlate the fatigue data of spot welds with consideration of the effects of the sheet thickness, nugget diameter and loading conditions. Experimental results for coach-peel and lap-shear specimens under cyclic loading conditions are used to evaluate the applicability of the effective fatigue driving stress. The experimental results for spot welds in both coach-peel and lap-shear specimens are correlated very well based on the effective fatigue driving stress.

Framing Effects on Distance Perception in Rear-Vision Displays

The increasing availability of camera-based displays for indirect vision in vehicles is providing new opportunities to supplement drivers' direct views of the roadway and surrounding traffic, and is also raising new issues about how drivers perceive the positions and movements of surrounding vehicles. We recently reported evidence that drivers' perception of the distance to rearward vehicles seen in camera-based displays is affected not only by the visual angles subtended by the images of those vehicles, but also by the sizes of those images relative to the sizes of the displays within which they are seen (an influence that we have referred to as a framing effect). There was also evidence for a similar, but weaker, effect with rearview mirrors.

Crush Strength of Aluminum 5052-H38 Honeycomb Materials under Combined Compressive and Shear Loads

The crush strength of aluminum 5052-H38 honeycomb materials under combined compressive and shear loads are investigated here. The experimental results indicate that both the peak and crush strengths under combined compressive and shear loads are lower than those under pure compressive loads. A yield function is suggested for honeycomb materials under the combined loads based on a phenomenological plasticity theory. The microscopic crush mechanism under the combined loads is also investigated. A microscopic crush model based on the experimental observations is developed. The crush model includes the assumptions of the asymmetric location of horizontal plastic hinge line and the ruptures of aluminum cell walls so that the kinematic requirement can be satisfied. In the calculation of the crush strength, two correction factors due to non-associated plastic flow and different rupture modes are considered.

Distance Perception in Camera-Based Rear Vision Systems

The importance of eye-to-display distance for distance perception in rear vision may depend on the type of display. At least in terms of its influence on the effective magnification of images, eye-to-display distance is almost irrelevant for flat rearview mirrors, but it is important for convex rearview mirrors and for other displays, such as video displays, that create images closer to the driver than the actual objects of interest. In the experiment we report here, we investigate the influence of eye-to-display distance on distance perception with both flat rearview mirrors and camera-based video displays. The results indicate that a simple model of distance perception based on the visual angles of images is not very successful. Visual angles may be important, but it appears that relationships between images of distant objects and the frames of the displays are also important. Further work is needed to fully understand how drivers might judge distance in camera-based displays.

Influence of Shear Loads on Crush of Honeycomb Materials

We conduct static experiments to investigate the influence of shear stress on the crush behavior of honeycomb materials. The aluminum honeycomb materials selected in this investigation are orthotropic due to their manufacturing processes. A test fixture and honeycomb specimens are designed such that combined compressive and shear loads along the strongest material symmetry axis can be controlled and applied accurately. The experimental results indicate that both the peak and crush strengths under combined compressive and shear loads are lower than those under pure compressive loads. A yield function is suggested for honeycomb materials under the combined loads based on a phenomenological plasticity theory. The microscopic crush mechanism under the combined loads is also investigated. A microscopic crush model based on the experimental observations is developed. The crush model includes the rupture of aluminum cell walls so that the kinematic requirement can be satisfied.
