Impact of Fuel Sprays on In-Cylinder Flow Length Scales in a Spark-Ignition Direct-Injection Engine

The interaction of fuel sprays and in-cylinder flow in direct-injection engines is expected to alter kinetic energy and integral length scales at least during some portions of the engine cycle. High-speed particle image velocimetry was implemented in an optical four-valve, pent-roof spark-ignition direct-injection single-cylinder engine to quantify this effect. Non-firing motored engine tests were performed at 1300 RPM with and without fuel injection. Two fuel injection timings were investigated: injection in early intake stroke represents quasi-homogenous engine condition; and injection in mid compression stroke mimics the stratified combustion strategy. Two-dimensional crank angle resolved velocity fields were measured to examine the kinetic energy and integral length scale through critical portions of the engine cycle. Reynolds decomposition was applied on the obtained engine flow fields to extract the fluctuations as an indicator for the turbulent flow.

Cycle-Resolved NO Measurements in a Spray-Guided SIDI Engine using Fast Exhaust Measurements and High-Speed OH* Chemiluminescence Imaging

A potential correlation between OH* chemiluminescence and exhaust NO concentration is investigated to pursue a simple diagnostic technique for measurements of NO cycle-to-cycle fluctuations. Previous investigations of NO formation in a direct-injection gasoline engine have indicated that there may be a correlation between the concentration of NO and OH* chemiluminescence. Shortcomings of this work, namely phase-locked measurements, were overcome in the present study by using highspeed imaging capability to obtain chemiluminescence within the entire engine cycle and from entire engine cylinder volume. Cycle-resolved NO exhaust gas detection were performed synchronously with the chemiluminescence measurements on an optical spark-ignited engine with spray-guided direct-injection. A quartz cylinder liner, head and piston windows provide optical access for a highspeed CMOS camera and image intensifier to capture OH* images.

The Prospects of Using Alcohol-Based Fuels in Stratified-Charge Spark-Ignition Engines

Near-term energy policy for ground transportation is likely to have a strong focus on both gains in efficiency as well as the use of alternate fuels; as both can reduce crude oil dependence and carbon loading on the environment. Stratified-charge spark-ignition direct-injection (SIDI) engines are capable of achieving significant gains in efficiency. In addition, these engines are likely to be run on alternative fuels. Specifically, lower alcohols such as ethanol and iso-butanol, which can be produced from renewable sources. SIDI engines, particularly the spray-guided variant, tend to be very sensitive to mixture preparation since fuel injection and ignition occur within a short time of each other. This close spacing is necessary to form a flammable mixture near the spark plug while maintaining an overall lean state in the combustion chamber. As a result, the physical properties of the fuel have a large effect on this process.

Factors Influencing Spark Behavior in a Spray-Guided Direct-Injected Engine

The spark process has previously been shown to heavily influence ignition stability, particularly in direct-injected gasoline engines. Despite this influence, few studies have addressed spark behavior in direct-injected engines. This study examines the role of environmental factors on the behavior of the spark. Through measurement of the spark duration, by way of the ignition current trace, several observations are made on the influence of external factors on the behavior of the spark. Changing the level of nitrogen in the cylinder (to simulate EGR), the level of wetting and velocity imparted by the spray, the ignition dwell time and the orientation of the ground strap, observations are made as to which conditions are likely to produce unfavorable (shorter) spark durations. Through collection of a statistically significant number of sample spark lengths under each condition, histograms have been assembled and compared under each case.

A Multi-Variable High-Speed Imaging Study of Ignition Instabilities in a Spray-Guided Direct-Injected Spark-Ignition Engine

Ignition stability was studied in an optical spray guided spark ignition direct injection engine. The impact of intake air dilution with nitrogen, spark plug orientation, ignition system dwell time, and fuel injector targeting was addressed. Crank angle resolved fuel distributions were measured with a high-speed planar laser-induced fluorescence technique for hundreds of consecutive cycles. IMEP, COV of IMEP, burn rates and spark energy delivered to the gas were examined and used in conjunction with the imaging data to identify potential reasons for misfires.

Fatigue Failures of Spot Friction Welds in Aluminum 6111-T4 Sheets Under Cyclic Loading Conditions

Fatigue failures of spot friction welds in lap-shear specimens of aluminum 6111-T4 sheets under cyclic loading conditions are investigated in this paper. The paths of fatigue cracks near the spot friction welds are first discussed. A fatigue crack growth model based on the Paris law for crack propagation and the global and local stress intensity factors for kinked cracks is then adopted to predict the fatigue lives of these spot friction welds. The global stress intensity factors and the local stress intensity factors based on the recent published works for resistance spot welds in lap-shear specimens are used to estimate the local stress intensity factors for kinked cracks with experimentally determined kink angles. The results indicate that the fatigue life predictions based on the Paris law and the local stress intensity factors as functions of the kink length agree well with the experimental results.

Cam-phasing Optimization Using Artificial Neural Networks as Surrogate Models-Fuel Consumption and NOx Emissions

Cam-phasing is increasingly considered as a feasible Variable Valve Timing (VVT) technology for production engines. Additional independent control variables in a dual-independent VVT engine increase the complexity of the system, and achieving its full benefit depends critically on devising an optimum control strategy. A traditional approach relying on hardware experiments to generate set-point maps for all independent control variables leads to an exponential increase in the number of required tests and prohibitive cost. Instead, this work formulates the task of defining actuator set-points as an optimization problem. In our previous study, an optimization framework was developed and demonstrated with the objective of maximizing torque at full load. This study extends the technique and uses the optimization framework to minimize fuel consumption of a VVT engine at part load.

Crank-Angle Resolved Imaging of Fuel Distribution, Ignition and Combustion in a Direct-Injection Spark-Ignition Engine

A combination of imaging techniques for investigations of highly transient processes and cyclic variations in internal combustion engines is presented. The single high-speed camera setup uses a CMOS camera combined with a two-stage image-intensifier and two excimer lasers. Fuel mixing, ignition and combustion were monitored via planar laser induced fluorescence imaging of toluene as a tracer that was added to iso-octane in combination with the simultaneous recording of light emission from the spark plasma and OH* chemiluminescence of the developing flame. Image frame rates of 12 kHz for hundreds of cycles were achieved. Application to misfire events in a spray-guided gasoline direct-injection engine is described to illustrate the merits of the technique.

Using Neural Networks to Compensate Altitude Effects on the Air Flow Rate in Variable Valve Timing Engines

An accurate air flow rate model is critical for high-quality air-fuel ratio control in Spark-Ignition engines using a Three-Way-Catalyst. Emerging Variable Valve Timing technology complicates cylinder air charge estimation by increasing the number of independent variables. In our previous study (SAE 2004-01-3054), an Artificial Neural Network (ANN) has been used successfully to represent the air flow rate as a function of four independent variables: intake camshaft position, exhaust camshaft position, engine speed and intake manifold pressure. However, in more general terms the air flow rate also depends on ambient temperature and pressure, the latter being largely a function of altitude. With arbitrary cam phasing combinations, the ambient pressure effects in particular can be very complex. In this study, we propose using a separate neural network to compensate the effects of altitude on the air flow rate.

Honeycomb Specimens Under Combined Compressive and Shear Displacement Conditions

The quasi-static crush behavior of aluminum 5052-H38 honeycomb specimens under non-proportional compression dominant combined loads is investigated by experiments. Compression dominant combined loads and pure compressive loads were applied in different sequences to induce non-proportional combined loads. The experimental results show that the normal crush and shear strengths in combined loading regions and the normal crush strengths in pure compressive loading regions of the non-proportional combined loads are quite consistent with the existing phenomenological yield criterion based on the experimental normal crush and shear strengths under proportional combined loads. The experimental results indicate that the sequence of loading paths for the non-proportional combined loads does not affect the crush strengths of honeycomb specimens.

Impact of Fluorescence Tracers on Combustion Performance in Optical Engine Experiments

For applications of planar laser induced fluorescence (PLIF) to measure the fuel or equivalence ratio distributions in internal combustion (IC) engines it is typically assumed that the addition of a fluorescence tracer to a base fuel does not alter the combustion performance. We have investigated the impact on combustion performance through the addition of various amounts of 3-pentanone or toluene to iso-octane fuel. Correlations between equivalence ratio for a range of fuel/tracer mixtures and engine parameters, like peak pressure, location of peak pressure, indicated mean effective pressure (IMEP), and peak burn rate are discussed for data obtained in a spark-ignition direct-injection (SIDI) gasoline engine operated with near homogeneous charge. For typical tracer concentrations the impact on combustion performance is mostly negligible.

Modeling of Diesel Combustion and NO Emissions Based on a Modified Eddy Dissipation Concept

This paper reports the development of a model of diesel combustion and NO emissions, based on a modified eddy dissipation concept (EDC), and its implementation into the KIVA-3V multidimensional simulation. The EDC model allows for more realistic representation of the thin sub-grid scale reaction zone as well as the small-scale molecular mixing processes. Realistic chemical kinetic mechanisms for n-heptane combustion and NOx formation processes are fully incorporated. A model based on the normalized fuel mass fraction is implemented to transition between ignition and combustion. The modeling approach has been validated by comparison with experimental data for a range of operating conditions. Predicted cylinder pressure and heat release rates agree well with measurements. The predictions for NO concentration show a consistent trend with experiments. Overall, the results demonstrate the improved capability of the model for predictions of the combustion process.

Effects of Impact Velocity on Crush Behavior of Honeycomb Specimens

Effects of impact velocity on the crush behavior of aluminum 5052-H38 honeycomb specimens are investigated by experiments. An impact test machine using pressurized nitrogen was designed to perform dynamic crush tests. A test fixture was designed such that inclined loads can be applied to honeycomb specimens in dynamic crush tests. The results of dynamic crush tests indicate that the effects of impact velocity on the normal and inclined crush strengths are significant. The trends of the inclined crush strengths for specimens with different in-plane orientation angles as functions of impact velocity are very similar to that of the normal crush strength. Experimental results show similar progressive folding mechanisms for honeycomb specimens under pure compressive and inclined loads. Under inclined loads, the inclined stacking patterns were observed. The inclined stacking patterns are due to the asymmetric locations of the horizontal plastic hinge lines.

Failure Mechanisms of Sandwich Specimens With Epoxy Foam Cores Under Bending Conditions

Sandwich specimens with DP590 steel face sheets and structural epoxy foam cores are investigated under three-point bending conditions. Experimental results indicate that the maximum loads correspond to extensive cracking in the foam cores. Finite element simulations of the bending tests are also performed to understand the failure mechanisms of the epoxy foams. In these simulations, the plastic behavior of the steel face sheets is modeled by the Mises yield criterion with consideration of plastic strain hardening. A pressure sensitive yield criterion is used to model the plastic behavior of the epoxy foam cores. The epoxy foams are idealized to follow an elastic perfectly plastic behavior. The simulation results indicate that the load-displacement responses of some sandwich specimens agree with the experimental results.

Crush Strength of Aluminum 5052-H38 Honeycomb Materials under Combined Compressive and Shear Loads

The crush strength of aluminum 5052-H38 honeycomb materials under combined compressive and shear loads are investigated here. The experimental results indicate that both the peak and crush strengths under combined compressive and shear loads are lower than those under pure compressive loads. A yield function is suggested for honeycomb materials under the combined loads based on a phenomenological plasticity theory. The microscopic crush mechanism under the combined loads is also investigated. A microscopic crush model based on the experimental observations is developed. The crush model includes the assumptions of the asymmetric location of horizontal plastic hinge line and the ruptures of aluminum cell walls so that the kinematic requirement can be satisfied. In the calculation of the crush strength, two correction factors due to non-associated plastic flow and different rupture modes are considered.

Modeling and Testing of Spot Welds under Dynamic Impact Loading Conditions

Failure behavior of spot welds is investigated under impact loading conditions. Three different impact speeds were selected to test both HSLA steel and mild steel specimens under combined opening and shear loading conditions. A test fixture was designed and used to obtain the failure loads of spot weld specimens of different thicknesses under a range of combined opening and shear loads with different impact speeds. Accelerometers were installed on the fixtures and the specimens for investigation of the inertia effects. Optical micrographs of the cross sections of failed spot welds were obtained to understand the failure processes in both HSLA steel and mild steel specimens under different combined impact loads. The experimental results indicate that the failure mechanisms of spot welds are very similar for both HSLA steel and mild steel specimens with the same sheet thickness. These micrographs show that the sheet thickness can affect the failure mechanisms.

A Universal Heat Transfer Correlation for Intake and Exhaust Flows in an Spark-Ignition Internal Combustion Engine

In this paper, the available correlations proposed in the literature for the gas-side heat transfer in the intake and exhaust system of a spark-ignition internal combustion engine were surveyed. It was noticed that these only by empirically fitted constants. This similarity provided the impetus for the authors to explore if a universal correlation could be developed. Based on a scaling approach using microscales of turbulence, the authors have fixed the exponential factor on the Reynolds number and thus reduced the number of adjustable coefficients to just one; the latter can be determined from a least squares curve-fit of available experimental data. Using intake and exhaust side data, it was shown that the universal correlation The correlation coefficient of this proposed heat transfer model with all available experimental data is 0.845 for the intake side and 0.800 for the exhaust side.

We conduct static experiments to investigate the influence of shear stress on the crush behavior of honeycomb materials. The aluminum honeycomb materials selected in this investigation are orthotropic due to their manufacturing processes. A test fixture and honeycomb specimens are designed such that combined compressive and shear loads along the strongest material symmetry axis can be controlled and applied accurately. The experimental results indicate that both the peak and crush strengths under combined compressive and shear loads are lower than those under pure compressive loads. Efficient Engine Models Using Recursive Formulation of Multibody Dynamics

Engine models with fully coupled dynamic effects of the engine components can be constructed through the use of commercial multibody dynamics codes, such as ADAMS and DADS. These commercial codes provide a modeling platform for very general mechanical systems and the time and effort required to learn how to use them may preclude their use for some engine designers. In this paper, we review an alternative and specialized modeling platform that functions as a template for engine design. Relative to commercial codes, this engine design template employs a recursive formulation of multibody dynamics, and thus it leads directly to the minimum number of equations of motion describing the dynamic response of the engine by a priori satisfaction of kinematic constraints. This is achieved by employing relative coordinates in lieu of the absolute coordinates adopted in commercial multibody dynamics codes. This engine modeling tool requires only minimal information for the input data.

Failure of Laser Welds in Aluminum Sheets

In this paper, the formability of AA5754 aluminum laser-welded blanks produced by Nd:YAG laser welding is investigated under biaxial straining conditions. The mechanical behavior of the laser-welded blanks is first examined by uniaxial tensile tests conducted with the weld line perpendicular to the tensile axis. Shear failure in the weld metal is observed in the experiments. Finite element simulations under generalized plane strain conditions are then conducted in order to further understand the effects of weld geometry and strength on the shear failure and formability of these welded blanks. The strain histories of the material elements in the weld metal obtained from finite element computations are finally used in a theoretical failure analysis based on the material imperfection approach to predict the failure strains for the laser-welded blanks under biaxial straining conditions.
