Impact of Fuel Sprays on In-Cylinder Flow Length Scales in a Spark-Ignition Direct-Injection Engine

The interaction of fuel sprays and in-cylinder flow in direct-injection engines is expected to alter kinetic energy and integral length scales at least during some portions of the engine cycle. High-speed particle image velocimetry was implemented in an optical four-valve, pent-roof spark-ignition direct-injection single-cylinder engine to quantify this effect. Non-firing motored engine tests were performed at 1300 RPM with and without fuel injection. Two fuel injection timings were investigated: injection in early intake stroke represents quasi-homogenous engine condition; and injection in mid compression stroke mimics the stratified combustion strategy. Two-dimensional crank angle resolved velocity fields were measured to examine the kinetic energy and integral length scale through critical portions of the engine cycle. Reynolds decomposition was applied on the obtained engine flow fields to extract the fluctuations as an indicator for the turbulent flow.

The Effect of Fuel Injection Pressure on Spray and Combustion Characteristics in a Gasoline Direct-Injection Engine

A single-cylinder gasoline direct-injection engine was used for fuel spray and combustion visualizations with optical access to the combustion chamber. Experiments were conducted to investigate the effect of fuel injection pressure on spray and combustion characteristics inside the engine cylinder. A multi-hole high-pressure production injector was used with fuel pressures of 5 and 10 MPa. A Mie scattering technique was used to image the liquid phase of the fuel dispersion. The obtained spray images were then used to study the macroscopic spray characteristics such as spray structure, spray tip penetration and spray angle. Combustion visualization tests were performed to evaluate the effect of fuel injection pressure on combustion characteristics. In-cylinder pressure signals were recorded for the combustion analyses and synchronized with the high-speed combustion imaging recording.

Effect of Road Excitations on Driveline Output Torque Measurements

This paper presents the characterization of the random noise in driveline output shaft torque measurements that is commonly induced by road disturbances. To investigate the interaction between the shaft torque and road side excitation, torque signals are measured using a magnetoelastic torque sensor, as well as a conventional strain gauge sensor, under various types of road surfaces and conditions such as unevenness. A generalized de-trending method for producing a stationary random signal is first conducted. Statistical methods, in particular the probability density function and transform technique, are utilized to provide an evident signature for identifying the road excitation effect on the vehicle output shaft torque. Analysis results show how the road surface can act as a disturbance input to the vehicle shaft torque.

High-Speed Flow and Combustion Visualization to Study the Effects of Charge Motion Control on Fuel Spray Development and Combustion Inside a Direct-Injection Spark-Ignition Engine

An experimental study is performed to investigate the effects of charge motion control on in-cylinder fuel-air mixture preparation and combustion inside a direct-injection spark-ignition engine with optical access to the cylinder. High-pressure production injector is used with fuel pressures of 5 and 10 MPa. Three different geometries of charge motion control (CMC) device are considered; two are expected to enhance the swirl motion inside the engine cylinder whereas the third one is expected to enhance the tumble motion. Experiments are performed at 1500 rpm engine speed with the variation in fuel injection timing, fuel pressure and the number of injections. It is found that swirl-type CMC devices significantly enhance the fuel-air mixing inside the engine cylinder with slower spray tip penetration than that of the baseline case without CMC device. Combustion images show that the flame growth is faster with CMC device compared to the similar case without CMC device.

Stress Analysis of the Separator in a Lithium-Ion Battery

A separator is a membrane that prevents the physical contact between the positive and negative electrodes while enabling ionic transport. The integrity of the separator is vital to the performance and reliability of a battery. This paper presents finite element stress analysis for the separator in a lithium-ion battery using a macro-scale battery cell model. In this model, the porous electrodes were treated as homogenized media and represented with the effective properties estimated using the rule of mixtures. To compute the deformation due to lithium (Li) intercalation & deintercalation and temperature variation, the Li concentration distribution and temperature change due to electrochemical reactions must be known. These parameters were computed using a multi-physics model in COMSOL and mapped to the macro-scale model in ANSYS. Numerical simulations were conducted to identify the locations and magnitudes of the maximum strain and stress of the separator in the pouch cell.

A Demonstration of Simultaneous Infrared and Visible Imaging Techniques with Pressure Data in an Optically Accessible Diesel Engine Operating at Part Load with High EGR

This work presents a method for simultaneously capturing visible and infrared images along with pressure data in an optical Diesel engine based on the International 4.5L VT275 engine. This paper seeks to illustrate the merits of each imaging technique for visualizing both in-cylinder fuel spray and combustion. The engine was operated under a part load, high simulated exhaust gas recirculation operating condition. Experiments examining fuel spray were conducted in nitrogen. Overlays of simultaneously acquired infrared and visible images are presented to illustrate the differences in imaging between the two techniques. It is seen that the infrared images spatially describe the fuel spray, especially fuel vapors, and the fuel mixing process better than the high-speed visible images.

A Review of Pre-Chamber Initiated Jet Ignition Combustion Systems

This paper reviews progress on turbulent jet ignition systems for otherwise standard spark ignition engines, with focus on small prechamber systems (≺3% of clearance volume) with auxiliary pre-chamber fueling. The review covers a range of systems including early designs such as those by Gussak and Oppenheim and more recent designs proposed by General Motors Corporation, FEV, Bosch and MAHLE Powertrain. A major advantage of jet ignition systems is that they enable very fast burn rates due to the ignition system producing multiple, distributed ignition sites, which consume the main charge rapidly and with minimal combustion variability. The locally distributed ignition sites allow for increased levels of dilution (lean burn/EGR) when compared to conventional spark ignition combustion. Dilution levels are comparable to those reported in recent homogeneous charge compression ignition (HCCI) systems.

Design and Development of a Turbocharged E85 Engine for Formula SAE Racing

A summary of the design and development process for a Formula SAE engine is described. The focus is on three fundamental elements on which the entire engine package is based. The first is engine layout and displacement, second is the fuel type, and third is the air induction method. These decisions lead to a design around a 4-cylinder 600cc motorcycle engine, utilizing a turbocharger and ethanol E-85 fuel. Concerns and constraints involved with vehicle integration are also highlighted. The final design was then tested on an engine dynamometer, and finally in the 2007 M-Racing FSAE racecar.

Grammatical Evolution Based Tool for Predicting Multivariable Response Surface for Laser Lap Welding

The problem of predicting the quality of weld is critical to manufacturing. A great deal of data is collected under multiple conditions to predict the quality. The data generated at Daimler Chrysler has been used to develop a model based on grammatical evolution. Grammatical Evolution Technique is based on Genetic Algorithms and generates rules from the data which fit the data. This paper describes the development of a software tool that enables the user to choose input variables such as the metal types of top and bottom layers and their thickness, intensity and speed of laser beam, to generate a three dimensional map showing weld quality. A 3D weld quality surface can be generated in response to any of the two input variables picked from the set of defining input parameters. This tool will enable the user to pick the right set of input conditions to get an optimal weld quality. The tool is developed in Matlab with Graphical User Interface for the ease of operation.

Fatigue Behaviors of Aluminum 5754-O Spot Friction Welds in Lap-Shear Specimens

Fatigue behaviors of aluminum 5754-O spot friction welds made by a concave tool in lap-shear specimens are investigated based on experimental observations and a fatigue life estimation model. Optical micrographs of the welds before and after failure under quasi-static and cyclic loading conditions are examined. The micrographs indicate that the failure modes of the 5754 spot friction welds under quasi-static and cyclic loading conditions are quite different. The dominant kinked fatigue cracks for the final failures of the welds under cyclic loading conditions are identified. Based on the experimental observations of the paths of the dominant kinked fatigue cracks, a fatigue life estimation model based on the stress intensity factor solutions for finite kinked cracks is adopted to estimate the fatigue lives of the welds.

Effects of Processing Time on Strengths and Failure Modes of Dissimilar 5754/7075 and 7075/5754 Spot Friction Welds in Lap-Shear Specimens

In this investigation, dissimilar 5754/7075 and 7075/5754 spot friction welds were first made under different processing conditions. The spot friction welds in lap-shear specimens were tested under quasi-static loading conditions. The optimal processing times to maximize the failure loads of the 5754/7075 and 7075/5754 welds under lap-shear loading conditions are identified. The maximum failure load of the 7075/5754 welds is about 40% larger than that of the 5754/7075 welds. Optical micrographs of both types of spot friction welds made at different processing times before and after failure are examined. The micrographs show different weld geometries and different failure modes of spot friction welds made at different processing times. The failure modes of the 5754/7075 and 7075/5754 spot friction welds appear to be quite complex and strongly depend on the geometry and the strength of the interfacial surface between the two deformed sheet materials.

An Innovative I-Bumper Concept for Improved Crashworthiness of Military and Commercial Vehicles

The greatest demand facing the automotive industry has been to provide safer vehicles with high fuel efficiency at minimum cost. Current automotive vehicle structures have one fundamental handicap: a short crumple zone for crash energy absorption. This leaves limited room for further safety improvement, especially for high-speed crashes. Breakthrough technologies are needed. One potential breakthrough is to use active devices instead of conventional passive devices. An innovative inflatable bumper concept [1], called the “I-bumper,” is being developed by the authors for crashworthiness and safety of military and commercial vehicles. The proposed I-bumper has several active structural components, including a morphing mechanism, a movable bumper, two explosive airbags, and a morphing lattice structure with a locking mechanism that provides desired rigidity and energy absorption capability during a vehicular crash.

An External Explosive Airbag Model for an Innovative Inflatable Bumper (I-bumper) Concept

In the I-bumper (inflatable bumper) concept [1], two explosive airbags are released just before the main body-to-body crash in order to absorb the kinetic energy of colliding vehicles. The release also actuates other components in the I-bumper, including a movable bumper and an energy absorption morphing lattice structure. A small explosive charge will be used to deploy the airbag. A conventional airbag model will be used to reduce the crash energy in a controlled manner and reduce the peak impact force. An analytic model of the explosive airbag is developed in this paper for the I-bumper system and for its optimal design, while the complete system design (I-bumper) will be discussed in a separate paper. Analytical formulations for an explosive airbag will be developed and major design variables will be identified. These are used to determine the required amount of explosive and predict airbag behavior, as well to predict their impact on the I-bumper system.

Cycle-Resolved NO Measurements in a Spray-Guided SIDI Engine using Fast Exhaust Measurements and High-Speed OH* Chemiluminescence Imaging

A potential correlation between OH* chemiluminescence and exhaust NO concentration is investigated to pursue a simple diagnostic technique for measurements of NO cycle-to-cycle fluctuations. Previous investigations of NO formation in a direct-injection gasoline engine have indicated that there may be a correlation between the concentration of NO and OH* chemiluminescence. Shortcomings of this work, namely phase-locked measurements, were overcome in the present study by using highspeed imaging capability to obtain chemiluminescence within the entire engine cycle and from entire engine cylinder volume. Cycle-resolved NO exhaust gas detection were performed synchronously with the chemiluminescence measurements on an optical spark-ignited engine with spray-guided direct-injection. A quartz cylinder liner, head and piston windows provide optical access for a highspeed CMOS camera and image intensifier to capture OH* images.

The Prospects of Using Alcohol-Based Fuels in Stratified-Charge Spark-Ignition Engines

Near-term energy policy for ground transportation is likely to have a strong focus on both gains in efficiency as well as the use of alternate fuels; as both can reduce crude oil dependence and carbon loading on the environment. Stratified-charge spark-ignition direct-injection (SIDI) engines are capable of achieving significant gains in efficiency. In addition, these engines are likely to be run on alternative fuels. Specifically, lower alcohols such as ethanol and iso-butanol, which can be produced from renewable sources. SIDI engines, particularly the spray-guided variant, tend to be very sensitive to mixture preparation since fuel injection and ignition occur within a short time of each other. This close spacing is necessary to form a flammable mixture near the spark plug while maintaining an overall lean state in the combustion chamber. As a result, the physical properties of the fuel have a large effect on this process.

Experimental Determination of an Engine's Inertial Properties

Determination of an engine's inertial properties is critical during vehicle dynamic analysis and the early stages of engine mounting system design. Traditionally, the inertia tensor can be determined by torsional pendulum method with a reasonable precision, while the center of gravity can be determined by placing it in a stable position on three scales with less accuracy. Other common experimental approaches include the use of frequency response functions. The difficulty of this method is to align the directions of the transducers mounted on various positions on the engine. In this paper, an experimental method to estimate an engine's inertia tensor and center of gravity is presented. The method utilizes the traditional torsional pendulum method, but with additional measurement data. With this method, the inertia tensor and center of gravity are estimated in a least squares sense.

Improving Low Frequency Torsional Vibrations NVH Performance through Analysis and Test

Low frequency torsional vibrations can be a significant source of objectionable vehicle vibrations and in-vehicle boom, especially with changes in engine operation required for improved fuel economy. These changes include lower torque converter lock-up speeds and cylinder deactivation. This paper has two objectives: 1) Examine the effect of increased torsional vibrations on vehicle NVH performance and ways to improve this performance early in the program using test and simulation techniques. The important design parameters affecting vehicle NVH performance will be identified, and the trade-offs required to produce an optimized design will be examined. Also, the relationship between torsional vibrations and mount excursions, will be examined. 2) Investigate the ability of simulation techniques to predict and improve torsional vibration NVH performance. Evaluate the accuracy of the analytical models by comparison to test results.

Development of an Experimental FRF-Based Substructuring Model to Forward Predict the Effects of Beam Axle Design Modifications on Passenger Vehicle Axle Whine

This paper describes the process used to develop an experimental model with forward prediction capabilities for passenger vehicle axle whine performance, focusing initially on beam axle design modifications. This process explains how experimental Transfer Path Analysis (TPA), Running Modes Analysis (RMA) and Modal Analysis were used along with an experimental FRF-Based Substructuring (FBS) model. The objective of FBS techniques is to predict the dynamic behavior of complex structures based on the dynamic properties of each component of the structure. The FBS model was created with two substructures, the body/suspension and the empty rear beam axle housing. Each step in the creation of the baseline FBS model was correlated, and the forward predictive capability was verified utilizing an experimental modification to the beam axle structure.

Axle Imbalance Measurement and Balancing Strategies

This paper summarizes a study on axle balance measurement and balancing strategies. Seven types of axles were investigated. Test samples were randomly selected from products. Two significant development questions were set out to be answered: 1) What is the minimum rotational speed possible in order to yield measured imbalance readings which correlated to in-vehicle imbalance-related vibration. What is the relationship between the measured imbalance and rotational speed. To this end, the imbalance level of each axle was measured using a test rig with different speeds from 800 to 4000 rpm with 200 rpm increments. 2) Is it feasible to balance axle sub-assemblies only and still result in a full-assembly that satisfies the assembled axle specification? To this end, the sub-assemblies were balanced on a balance machine to a specified level. Then with these balanced sub-assemblies, the full assemblies were completed and audited on the same balance test rig in the same way.

Component Mode Synthesis for Substructures with Non-Matching Interfaces

When performing vibration analysis of complex vehicle structures, it is often important to be able to evaluate the effects of design changes in one or more substructures (e.g., for design optimization). It may also be convenient to allow different components to be modeled independently by different groups or organizations. For both cases, it is inevitable that some substructures will have non-matching finite element meshes at the interface where they are physically connected. Thus, a key challenge is to be able to handle the dynamic assembly of components with non-matching meshes and the subsequent global vibration analysis in a systematic and efficient manner. To tackle this problem, the enhancement of component mode synthesis methods for handling finite element models partitioned into non-matching substructures is considered in this paper. Some existing methods are reviewed, and new methods are developed.
