Limitations of Sector Mesh Geometry and Initial Conditions to Model Flow and Mixture Formation in Direct-Injection Diesel Engines

Sector mesh modeling is the dominant computational approach for combustion system design optimization. The aim of this work is to quantify the errors descending from the sector mesh approach through three geometric modeling approaches to an optical diesel engine. A full engine geometry mesh is created, including valves and intake and exhaust ports and runners, and a full-cycle flow simulation is performed until fired TDC. Next, an axisymmetric sector cylinder mesh is initialized with homogeneous bulk in-cylinder initial conditions initialized from the full-cycle simulation. Finally, a 360-degree azimuthal mesh of the cylinder is initialized with flow and thermodynamics fields at IVC mapped from the full engine geometry using a conservative interpolation approach. A study of the in-cylinder flow features until TDC showed that the geometric features on the cylinder head (valve tilt and protrusion into the combustion chamber, valve recesses) have a large impact on flow complexity.

Composite Lightweight Automotive Suspension System (CLASS)

The Composite Lightweight Automotive Suspension System is a composite rear suspension knuckle/tieblade consisting of UD prepreg (epoxy resin), SMC (vinylester resin) carbon fibre and a steel insert to reduce the weight of the component by 35% and reduce Co2. The compression moulding manufacturing process and CAE optimisation are unique and ground-breaking for this product and are designed to allow high volume manufacture of approx. 30,000 vehicles per year. The manufacturing techniques employed allow for multi-material construction within a five minute cycle time to make the process viable for volume manufacture. The complexities of the design lie in the areas of manufacturing, CAE prediction and highly specialised design methods. It is a well-known fact that the performance of a composite part is primarily determined by the way it is manufactured.

Study on Brake Disc Dynamics under Asymmetric Thermal Loads

In order to explore the generation mechanism of hot-spots on the automotive brake disc, disc tests under non-frictional thermal loads are carried out on the brake dynamometer test bench. In the tests, the oxy-acetylene flame is used as the heat source, and the distribution characteristics of the disc temperature and displacement are measured and analyzed. To confirm the mechanism of the disc deformation, a disc thermal buckling model using finite element method is established, and the key factors for the disc thermal buckling under thermal loads are further analyzed. It is found that the temperature circumferential gradient is small but the temperature radial gradient is large. The disc presents waviness deformation mode with 5th order in circumferential direction, which is the first thermal buckling mode of the disc. A method using spatial frequency spectrum has been proposed to find the critical time and load of thermal buckling.

The Effect of High-Power Capacitive Spark Discharge on the Ignition and Flame Propagation in a Lean and Diluted Cylinder Charge

Research studies have suggested that changes to the ignition system are required to generate a more robust flame kernel in order to secure the ignition process for the future advanced high efficiency spark-ignition (SI) engines. In a typical inductive ignition system, the spark discharge is initiated by a transient high-power electrical breakdown and sustained by a relatively low-power glow process. The electrical breakdown is characterized as a capacitive discharge process with a small quantity of energy coming mainly from the gap parasitic capacitor. Enhancement of the breakdown is a potential avenue effectively for extending the lean limit of SI engine. In this work, the effect of high-power capacitive spark discharge on the early flame kernel growth of premixed methane-air mixtures is investigated through electrical probing and optical diagnosis.

NVH Development of the Ford 2.7L 4V-V6 Turbocharged Engine

A new turbocharged 60° 2.7L 4V-V6 gasoline engine has been developed by Ford Motor Company for both pickup trucks and car applications. This engine was code named “Nano” due to its compact size; it features a 4-valves DOHC valvetrain, a CGI cylinder block, an Aluminum ladder, an integrated exhaust manifold and twin turbochargers. The goal of this engine is to deliver 120HP/L, ULEV70 emission, fuel efficiency improvements and leadership level NVH. This paper describes the upfront design and optimization process used for the NVH development of this engine. It showcases the use of analytical tools used to define the critical design features and discusses the NVH performance relative to competitive benchmarks.

Instrumentation, Acquisition and Data Processing Requirements for Accurate Combustion Noise Measurements

The higher cylinder peak pressure and pressure rise rate of modern diesel and gasoline fueled engines tend to increase combustion noise while customers demand lower noise. The multiple degrees of freedom in engine control and calibration mean there is more scope to influence combustion noise but this must first be measured before it can be balanced with other attributes. An efficient means to realize this is to calculate combustion noise from the in-cylinder pressure measurements that are routinely acquired as part of the engine development process. This publication reviews the techniques required to ensure accurate and precise combustion noise measurements. First, the dynamic range must be maximized by using an analogue to digital converter with sufficient number of bits and selecting an appropriate range in the test equipment.

Impact of Ester Structures on the Soot Characteristics and Soot Oxidative Reactivity of Biodiesel

A study and analysis of the relation of biodiesel chemical structures to the resulting soot characteristics and soot oxidative reactivity is presented. Soot samples generated from combustion of various methyl esters, alkanes, biodiesel and diesel fuels in laminar co-flow diffusion flames are analyzed to evaluate the impact of fuel-bound oxygen in fatty acid esters on soot oxidation behavior. Thermogravimetric analysis (TGA) of soot samples collected from diffusion flames show that chemical variations in biodiesel ester compounds have an impact on soot oxidative reactivity and soot characteristics in contrast to findings reported previously in the literature. Soot derived from methyl esters with shorter alkyl chains, such as methyl butyrate and methyl hexanoate, exhibit higher reactivity than those with longer carbon chain lengths, such as methyl oleate, which are more representative of biodiesel fuels.

Cycle Resolved Combustion and Pre-Ignition Diagnostic Employing Ion Current in a PFI Boosted SI Engine

An ion current sensor is employed in a 4 cylinder production SI engine for combustion diagnosis during combustion process, knock, and low speed pre-ignition (LSPI) detection. The results show that the ion current peak value and ion current peak phase have strong correlation with the cylinder pressure and pressure peak phase respectively. The COV of ion current integral value is greater than the COV of IMEP at the same operating condition. Results show that the ion current signal is sensitive to different lambdas. Using ion current signal, the knock in any given cylinder can be detected. Importantly, the ion sensor successfully detected the low speed pre-ignition (LSPI) about more than 20 °CA before spark ignition.

Port Injection of Water into a DI Hydrogen Engine

Hydrogen fueled internal combustion engines have potential for high thermal efficiencies; however, high efficiency conditions can produce high nitrogen oxide emissions (NOx) that are challenging to treat using conventional 3-way catalysts. This work presents the results of an experimental study to reduce NOx emissions while retaining high thermal efficiencies in a single-cylinder research engine fueled with hydrogen. Specifically, the effects on engine performance of the injection of water into the intake air charge were explored. The hydrogen fuel was injected into the cylinder directly. Several parameters were varied during the study, including the amount of water injected into the intake charge, the amount of fuel injected, the phasing of the fuel injection, the number of fuel injection events, and the ignition timing. The results were compared with expectations for a conventionally operated hydrogen engine where load was controlled through changes in equivalence ratio.

MMLV: Aluminum Cylinder Block with Bulkhead Inserts and Aluminum Alloy Connecting Rod

The Multi Material Lightweight Vehicle (MMLV), developed by Magna International and Ford Motor Company, is a result of US Department of Energy project DE-EE0005574. The project demonstrated the lightweighting potential of a five-passenger sedan while maintaining vehicle performance and occupant safety. Prototype vehicles were manufactured and limited full-vehicle testing was conducted. The Mach-I vehicle design, comprised of commercially-available materials and production processes, achieved a 364 kg (23.5%) full-vehicle mass reduction. This resulted in environmental benefits and fuel economy improvements. A significant factor in the overall MMLV mass reduction was the decrease in the powertrain system weight from 340 kg (conventional) to 267 kg (MMLV). This enabled the application of a 1.0-liter three-cylinder engine as the main powerplant. By downsizing the engine, and by implementing material changes within the engine, the weight of the dressed engine was lowered by 29 kg.

Towards an Optimum Aftertreatment System Architecture

Aftertreatment system design involves multiple tradeoffs between engine performance, fuel economy, regulatory emission levels, packaging, and cost. Selection of the best design solution (or “architecture”) is often based on an assumption that inherent catalyst activity is unaffected by location within the system. However, this study acknowledges that catalyst activity can be significantly impacted by location in the system as a result of varying thermal exposure, and this in turn can impact the selection of an optimum system architecture. Vehicle experiments with catalysts aged over a range of mild to moderate to severe thermal conditions that accurately reflect select locations on a vehicle were conducted on a chassis dynamometer. The vehicle test data indicated CO and NOx could be minimized with a catalyst placed in an intermediate location.

Issues with T50 and T90 as Match Criteria for Ethanol-Gasoline Blends

Modification of gasoline blendstock composition in preparing ethanol-gasoline blends has a significant impact on vehicle exhaust emissions. In “splash” blending the blendstock is fixed, ethanol-gasoline blend compositions are clearly defined, and effects on emissions are relatively straightforward to interpret. In “match” blending the blendstock composition is modified for each ethanol-gasoline blend to match one or more fuel properties. The effects on emissions depend on which fuel properties are matched and what modifications are made, making trends difficult to interpret. The purpose of this paper is to illustrate that exclusive use of a match blending approach has fundamental flaws. For typical gasolines without ethanol, the distillation profile is a smooth, roughly linear relationship of temperature vs. percent fuel distilled.

Effects of Oxygenated Fuels on Combustion and Soot Formation/Oxidation Processes

The Leaner Lifted-Flame Combustion (LLFC) strategy offers a possible alternative to low temperature combustion or other globally lean, premixed operation strategies to reduce soot directly in the flame, while maintaining mixing-controlled combustion. Adjustments to fuel properties, especially fuel oxygenation, have been reported to have potentially beneficial effects for LLFC applications. Six fuels were selected or blended based on cetane number, oxygen content, molecular structure, and the presence of an aromatic hydrocarbon. The experiments compared different fuel blends made of n-hexadecane, n-dodecane, methyl decanoate, tri-propylene glycol monomethyl ether (TPGME), as well as m-xylene. Several optical diagnostics have been used simultaneously to monitor the ignition, combustion and soot formation/oxidation processes from spray flames in a constant-volume combustion vessel.

Effect of Ageing Catalyzed Continuously Regenerating Trap on Particulate Emissions from Urban Diesel Bus Based on On-road Test

Durability and performance evaluation of the ageing catalyzed continuously regenerating trap (CCRT) on solid and volatile particles from diesel bus were studied through a set of transient TSI engine exhaust particle sizer spectrometer based on on-road test. Particle characteristics under stepped steady conditions and during regeneration were discussed in detail. Under idle and stepped steady conditions, total particle number and mass Emission Rate (ER) of each test presented rising trends as speed increase. Total number ERs of all tests showed downtrend as the CCRT aging. The particle number size distributions at different ageing stage showed changing characteristics due to developing filter mechanism. Compared with baseline data, the total number reduction rates at idle condition were incremental, from 91.4% to 98.9% as the CCRT ageing. Percentages of nuclei mode concentrations took higher range from 66.6% to 89.9% compared with the baseline data, 43.2-43.7%.

Effect of Water Injection Temperature on Characteristics of Combustion and Emissions for Internal Combustion Rankine Cycle Engine

The present work discusses a novel oxyfuel combustion method named internal combustion rankine cycle (ICRC) used in reciprocating engines. Water is heated up through heat exchanger by exhaust gas and engine cooling system, and then injected into the cylinder near top dead center to control the combustion temperature and in-cylinder pressure rise rate, meanwhile to enhance the thermo efficiency and work of the combustion cycle. That is because injected water increases the mass of the working fluid inside the cylinder, and can make use of the combustion heat more effectively. Waste heat carried away by engine coolant and exhaust gas can be recovered and utilized in this way. This study investigates the effect of water injection temperature on the combustion and emission characteristics of an ICRC engine based on self-designed test bench. The results indicate that both indicated work and thermal efficiency increase significantly due to water injection process.

Study on Fuel Injection Parameters Optimization for Common Rail Diesel Engine Fueled with B20 Biodiesel

As a type of alternative fuel, biodiesel has advantages in reducing greenhouse gases and ensuring energy security. Compared with petroleum diesel, biodiesel has different lower calorific value, oxygen content and octane number that would raise problems when the unoptimized common rail diesel engine is fueled with biodiesel or its petroleum diesel blends. Among these problems, decreasing full load torque output and increasing NOx and BSFC are significantly important. Fuel injection parameter calibration and optimization experiments are carried out in an in-line 6-cylinder 8.82 liter turbocharged and intercooled common rail diesel, which is equipped with Denso ECD-U2 fuel injection system, SCR (Selective catalytic reduction) and DPF (diesel particulate filter). To avoid after-treatment apparatus' coupling influence and re-calibration, emission measure point is set in front of catalysts. The experiment adopts B20 biodiesel as test fuel.

The Influence of Vacuum Booster Design Parameters on Brake Pedal Feel

Brake pedal feel characteristic is determined by the structural and kinetic parameters of the components of the brake system. As the servo power component of the brake system, vacuum booster has a significant influence on the brake pedal feel. In this paper, a brake system model for brake pedal feel which has a detail vacuum booster mathematical description is established in the software MATLAB/Simulink. The structure gaps, spring preload, friction force and reaction disc characteristics of vacuum booster are considered in this model. A brake pedal feel bench test under different input velocity and vacuum pressure is completed in order to validate the prediction of the model.

Modeling of an Advanced Steering Wheel and Column Assembly for Frontal and Side Impact Simulations

This paper presents the final phase of a study to develop the modeling methodology for an advanced steering assembly with a safety-enhanced steering wheel and an adaptive energy absorbing steering column. For passenger cars built before the 1960s, the steering column was designed to control vehicle direction with a simple rigid rod. In severe frontal crashes, this type of design would often be displaced rearward toward the driver due to front-end crush of the vehicle. Consequently, collapsible, detachable, and other energy absorbing steering columns emerged to address this type of kinematics. These safety-enhanced steering columns allow frontal impact energy to be absorbed by collapsing or breaking the steering columns, thus reducing the potential for rearward column movement in severe crashes. Recently, more advanced steering column designs have been developed that can adapt to different crash conditions including crash severity, occupant mass/size, seat position, and seatbelt usage.
