The New Toyota Inline 4-Cylinder 2.5L Gasoline Engine

In order to adapt to energy security and the changes of global-scale environment, further improvement of fuel economy and adaptation to each country’s severer exhaust gas emission regulation are required in an automotive engine. To achieve higher power performance with lower fuel consumption, the engine’s basic internal design such as an engine block and cylinder head were changed and the combustion speed was dramatically increased. Consequently, stroke-bore ratio and valve layout were optimized. Also, both flow coefficient and intake tumble ratio port were improved by adopting a laser cladded valve seat. In addition, several new technologies were adopted. The Atkinson cycle using a new Electrical VVT (Variable Valve Timing) and new combustion technology adopting new multi-hole type Direct fuel Injector (DI) improved engine power and fuel economy and reduced exhaust emissions.

Thermal Analysis of the Exhaust Line Focused on the Cool-Down Process

At the engine restart, when the temperature of the catalytic converter is low, additional fuel consumption would be required to warm up the catalyst for controlling exhaust emission.The aim of this study is to find a thermally optimal way to reduce fuel consumption for the catalyst warm up at the engine restart, by improving the thermal retention of the catalytic converter in the cool down process after the previous trip. To make analysis of the thermal flow around the catalytic converter, a 2-D thermal flow model was constructed using the thermal network method. This model simulates the following processes: 1) heat conduction between the substrate and the stainless steel case, 2) heat convection between the stainless steel case and the ambient air, 3) heat convection between the substrate and the gas inside the substrate, 4) heat generation due to chemical reactions.

Study of Cooling Drag Reduction Method by Controlling Cooling Flow

As the demand for improved fuel economy increases and new CO2 regulations have been issued, aerodynamic drag reduction has become more critical. One of the important factors to consider is cooling drag. One way to reduce cooling drag is to decrease the air flow volume through the front grille, but this has an undesirable impact on cooling performance as well as component heat load in the under-hood area. For this reason, cooling drag reduction methods while keeping reliability, cooling performance and component heat management were investigated in this study. At first, air flow volume reduction at high speed was studied, where aerodynamic drag has the greatest influence. For vehicles sold in the USA, cooling specification tends to be determined based on low speed, while towing or driving up mountain roads, and therefore, there may be extra cooling capacity under high speed conditions.

The Humidity Control System Applied to Reduce Ventilation Heat Loss of HVAC Systems

Vehicles have been more required to save energy against the background of the tendency of ecology. As the result of improving efficiency of internal combustion engines and adoption of electric power train, heat loss from engine coolant, which is used to heat the cabin, decreases and consequently additional energy may be consumed to maintain thermal comfort in the passenger compartment in winter. This paper is concerned with the humidity control system that realizes reduction of ventilation heat loss by controlling recirculation rate of the HVAC system by using highly accurate humidity sensor to evaluate risk of fogging on the windshield. As the results of the control, fuel consumption of hybrid vehicles decreases and maximum range of electric vehicles increases.

Development of High-Strength Aluminum Piston Material

Mass reduction of parts is growing in importance as a means for reducing CO2 emissions from vehicles.The aim of the present research was to contribute to further mass reduction of pistons by developing a new aluminum casting material with highest level of fatigue strength. This goal was achieved using a development concept of creating a homogeneous structure in which Ti was added to create a fine structure and appropriate quantities of Fe and Mn were added to form a compound that is stable at high temperatures. Stand-alone tests of prototype pistons fabricated using the developed material show that the material is 14% stronger than the conventional material, thereby enabling increases in power and mass reduction.

Analysis of the Fuel Liquid Film Thickness of a Port Fuel Injection Engine

In this paper, the authors have developed a new measuring method of the liquid fuel film thickness on walls, such as intake ports, the combustion chamber and cylinder liner of a Port Fuel Injection (PFI) engine, and clarified the fuel film behavior under various running conditions when Fiber-based Laser-Induced Fluorescence (Fiber-based LIF) was applied to the newly developed method. The thickness of the fuel film is measured by detecting the intensity of fluorescence from the film that is irradiated by a He-Cd laser. A single optical fiber is used to simultaneously transmit the laser beam and the fluorescence from the film. In addition, the S/N ratio of the fluorescence is improved by using a He-Cd laser of which the wavelength (λ=442nm) is able to efficiently irradiate test fuel doped 2-3-butandione. Using this method, the fuel film thickness on the wall of the PFI engine was analyzed in two case studies.

Development of Pitting Resistant Steel for Gears

Newly designed gears are subject to higher loads that demand a steel that is capable of greater pitting resistance. The application of shot peening to gears has been increasing to improve tooth root strength, but pitting resistance had not been necessarily high. This study examines the effect of alloying additions mainly on tempering resistance and the formation of a non-martensitic layer. The developed high Si-Mo type steel shows excellent pitting resistance, even in shot peened gears, as compared to that of conventional steels due to high tempering resistance and the thin, uniform non-martensitic layer. This new steel is of practical use in some multi-speed automatic transmission gears.

Development of Non-Lead-Added Free-Cutting Steel for Automobile Parts

A new, free-cutting steel, hereafter referred to as “non-lead-added free-cutting steel”, has been developed with the intention of replacing currently applied lead containing free cutting steel. The ultimate goal of this project is to provide a new lead-free steel grade that will contribute to the removal of environmentally harmful substances from automobile parts. In this project, we have targeted the development of a material that would demonstrate levels of machinability and other mechanical properties equivalent to those of the conventional free-cutting steel to which sulfur (S), lead (Pb) and calcium (Ca) or combinations, thereof have been added. The fine dispersion of sulfide, modified by adding Mg and Ca, is most effective in enhancing the chip breakability that would otherwise deteriorate due to the absence of lead. The practical application of the non-lead-added free-cutting steel has rendered the goal of total removal of lead from special steel products highly obtainable.

Development of Three-way Catalyst Using Composite Alumina-Ceria-Zirconia

To realize the high performance of the three-way catalyst, this development focused on the heat resistance of the CeO2-ZrO2 solid solution (CZ) that possesses the oxygen storage capacity (OSC). A new concept of the OSC compound with high durability is proposed. We devised a new method of inhibiting the coagulation of the primary CZ particles by placing diffusion barrier layers made of alumina among the primary CZ particles. This material is called “ACZ”. The specific surface area of ACZ was larger than that of the conventional CZ after durability test. The sintering of Pt on the ACZ-added catalyst is inhibited and the crystal size of CZ in the ACZ-added catalyst is smaller than that in the CZ-added catalyst. The OSC and the light off temperature of the ACZ-added catalyst are improved.

Effects of Fuel Properties on SIDI Fuel Injector Deposit

The tendency of spark ignition direct injection (SIDI) engines to form injector deposits was investigated using engine dynamometer tests on a SIDI engine equipped with fan spray type injectors. Fifteen test fuels with varying 90% distillation temperature (T90), aromatics, olefins, oxygenates and sulfur levels were prepared to identify the effects of fuel properties on injector deposits. The results suggested that not only the T90 but also the number of alkyl substituent of aromatics had effects on injector deposit formation. Effects of detergents on the injector deposit cleanliness were also evaluated in this study.

Numerical Study of Mixture Formation and Combustion Processes in a Direct Injection Gasoline Engine with Fan-Shaped Spray

Numerical 3-D simulations are performed for the improvement of the new direct injection gasoline engine. A solution based local grid refinement method has been developed in order to reduce the CPU time. This method has been incorporated into the CFD program (STAR-CD) with in-house spray and combustion models. Calculation results were compared with the experimental data taken by the LIF technique, and good agreement was obtained for the mixture formation and combustion processes. Some calculations were carried out for the fuel-air mixture formation process during late injection stratified combustion and the following results were obtained. The unburnt fuel has a tendency to remain in the side of the piston cavity at the latter part of the combustion period. To reduce the amount of unburnt fuel, it was shown that the combination of a thin thickness fan spray and compact cavity forms a spherical mixture, suitable for combustion.

Development of Multi-Layer Plastic Membrane (Bladder Membrane) for Vapor Reducing Fuel Tank

The Vapor Reducing Fuel Tank System (Bladder Tank System) using a flexible plastic membrane (Bladder Membrane) was newly developed in order to reduce the amount of vaporized gasoline in a steel fuel tank. This Bladder Membrane is flexible to expand in proportion to a fuel volume and prevents the permeation of the vaporized gasoline. As a result of our initial study for various materials, we decided to apply a multi-layer plastic material which could achieve both low fuel permeability and good flexibility. This multi-layer material consists of polyethylene(PE) for structural material and polyamide(PA) for low permeability. The modulus of the PE needs to achieve a sufficient flexibility in order to keep the movement of the membrane. While PA material must have not only low fuel permeability but also strong adhesion with the structural material of PE. We also clarify the membrane design to keep a good flexibility and to reduce a strain.

Development of alloy cast iron for press die

This paper describes the development of alloy cast iron that can be used for the cutting edges of the trimming die of a press die. Usually, a block of tool steel or steel casting is inserted at the cutting edge of the trimming die of a press die. However, we unified the structure part and the cutting-edge part of a press die with alloy cast iron. As it can''t bear as the cutting edge in this state, the cutting edge is processed by flame-hardening. After the flame- hardening, we developed the alloy cast iron so that enough hardness may be obtained by natural air cooling. Thereby, the machining of the installation seat of the cutting edge decreased and the expense of dies has been reduced.

Thin wall and lightweight cylinder block production technology

The automobile industry currently faces many challenges which may greatly impact on its foundry operations. One of these challenges, consumers'' demand for greater fuel efficiency, can be met by reducing the weight of castings used in automobiles, and minimizing engineering tolerances. In answer to this particular demand, engine foundries have begun to either produce cylinder blocks or other castings with aluminum rather than cast iron. However, if a reduction in weight (thin wall and near-net shaping) can be realized with cast iron, there would be numerous merits from the perspective of cost and compactness and there would be much more flexibility in automotive parts design.

Recycling Technology of Surface Material for Interior Trims

Two-layered surface materials composed of a thermoplastic olefin elastomer (TPO) skin and a cross-linked polypropylene (PP)foam are increasingly replacing the conventional PVC skin/PVC foam for interior trims. In the past, recycled material obtained by melt-blending TPO skin and PP foam could not be re-used for TPO skin because of its appearance. A new recycling technology using the reaction biaxial extruder with a reaction agent can decompose the network structure of PP foam. As a result, PP foam is dispersed into TPO uniformly and the recycled material has properties and an appearance similar to virgin TPO. These new properties may allow the application of the recycled material as a surface material.

Development of P/M Titanium Engine Valves

In October 1998, a new mass-produced car with titanium engine-valves was released from TOYOTA Motor Corporation. Both intake and exhaust valves were manufactured via a newly developed cost-effective P/M forging process. Furthermore, the material which was specially designed for the exhaust one is a unique titanium metal matrix composite (MMC). This paper discusses the materials and manufacturing methods used. The tensile, fatigue strength and creep resistance of the MMC are always superior to those for the typical heat-resistant steel of 21-4N. Both valves have achieved sufficient durability and reliability with a manufacturing cost acceptable for mass-produced automobile parts.

Deactivation Mechanism of NOX Storage-Reduction Catalyst and Improvement of Its Performance

A lean burn engine is effective in reducing fuel consumption. NOX storage-reduction catalysts (NSR catalyst) have been developed for these engines. In order to improve the performance of NSR catalysts, suppression of sulfur poisoning, which is one of the main causes of NSR catalyst deactivation, must be improved. In this paper, the sulfur desorption phenomenon has been analyzed from a novel point of view. Based on these results, an NSR catalyst with improved sulfur resistance has been developed by incorporation of highly dispersed titania, and use of a heat resistant zirconia with enhanced basicity.

MMC All Aluminum Cylinder Block for High Power SI Engines

An all aluminum cylinder block with a Metal Matrix Composite (MMC) cylinder bore was developed which made it possible to re-design the base engine for high performance with a bore-to-bore distance as narrow as 5.5mm. The cylinder block is an open deck type and the MMC preform consists of alumina-silica fibers and mulite particles. A laminar flow die cast process was selected to ensure defect-free MMC bore quality. To insure good lubrication, electrochemical machining was applied to the bore surface. By use of radioisotope(RI) measurements, MMC reinforcement was optimized for wear characteristics. Particular attention was paid to use of fuels with high sulfur levels.

Numerical Simulation of Deactivation Process of Three-way Catalytic Converters

This paper presents the numerical simulation method to predict the deactivation process of three-way catalytic converters. Three-way catalytic converter's deactivation typically results from thermal and chemical mechanisms. The major factor of thermal deactivation is the sintering of noble metal particles, which is known to depend on the ageing temperature and the oxygen concentration in the exhaust gas. The chemical deactivation is mainly caused by the poisoning, which has two effects on the catalyst deactivation. One effect is the loss of the catalyst activity, which is expressed by reduced frequency factors of reaction rates. Another effect is the suppression of the noble metal sintering. Poison deposits prevent the noble metal particles from moving in the washcoat, assisted by the reduced thermal loading of reaction heats, which is caused by the loss of the catalyst activity. Modeling these deactivation factors, we propose the rate expression of noble metal sintering.

Anti-Shudder Mechanism of ATF Additives at Slip-Controlled Lock-Up Clutch

The anti-shudder effect of ATF additives and their mechanisms have been investigated. Anti-shudder durability was evaluated using an automatic transmission (AT) on an engine stand under continuously slip-controlled condition. The addition of over-based Ca-sulfonate and friction modifier (FM) remarkably improved the anti-shudder durability of ATF. The surface roughness of the contact area (contact area roughness) of the clutch plates was measured by an electron probe surface roughness analyzer. To evaluate the boundary frictional properties of the adsorbed film formed, the friction coefficient of the clutch plates in the absence of oil was examined after the anti-shudder durability test. It was found that shudder occurrence was strongly correlated with the contact area roughness and the boundary frictional property of the steel plate surface. Large contact area roughness and low boundary friction were preferred to prevent shudder.
