Structure and properties of a nano-carbon composite surface coating for roll-to-roll manufacturing of titanium fuel cell bipolar plates

In the 1st generation Toyota "MIRAI" fuel cell stack, carbon protective surface coating is deposited after individual Ti bipolar plate being press-formed into the desired shape. Such a process has relatively low production speed, not ideal for large scale manufacturing. A new coating concept, consisting of a nanostructured composite layer of titanium oxide and carbon particles, was devised to enable the incorporation of both the surface treatment and the press processes into the roll-to-roll production line. The initial coating showed higher than expected contact resistance, of which the root cause was identified as nitrogen contamination during the annealing step that inhibited the formation of the composite film structure. Upon the implementation of a vacuum furnace chamber as the countermeasure, the issue was resolved, and the improved coating could meet all the requirements of productivity, conductivity, and durability for use in the newer generation of fuel cell stacks.

Internal combustion engines will play an important role in the coming decades, even considering targets of carbon neutrality for a sustainable future. This will be especially true in regions where pure electrified vehicle implementation is not yet practical, or for long-range heavy load transportation purposes, even in regions where BEV infrastructure is well established. HEV/PHEV’s importance and contribution to CO2 emission reduction together with carbon neutral fuels such as hydrogen, e-fuel and biomass fuel etc. will remain crucial regardless of region/transport sectors. In this respect, brake thermal efficiency improvements by friction reduction needs further investigation. This is especially so with the crankshaft bearings’ lubrication system, which can provide as much as 40% of the total mechanical losses in some cases. It is a well-established fact, that plain bearings require a minimum oil flow volume to maintain their real function rather than oil pressure.

Contribution to carbon neutrality is one of the most important challenges for the automotive industry. Though CO2 emission has been reduced through electrification, internal combustion engines equipped in vehicles such as Hybrid Electric Vehicle (HEV) and Plug-in Hybrid Electric Vehicle (PHEV) are still necessary for the foreseeable future, and continuous efforts to improve fuel economy are demanded. To improve powertrain thermal efficiency, direct-injection turbocharged gasoline engines have been widely utilized in recent years. Super lean-burn combustion engine has been being researched as the next generation of turbocharged gasoline engines. It is known that an increase of the boost pressure causes deposit formation, which decrease the turbocharger efficiency, in the turbocharger compressor housing. To avoid the efficiency loss due to deposit, air temperature at compressor outlet has to be limited low.

Development of In Mold Coating Clear Coat Paint for Carbon Fiber Sheet Molding Compound Roof

Carbon Fiber Reinforced Plastic (CFRP) is used for various products in the aerospace and sports industries due to its superior specific tensile strength and specific rigidity. With increasing attention to Carbon Neutrality (CN) in the world, vehicle electrification and lightweighting are expanding. As a result, the application of CFRP to luxury cars, electric cars, and sports cars, is increasing. For example, CFRP is used on Lexus LC and RC-F, and Toyota 86 GRMN. However, there are two technical concerns. The first is its durability, which caused by CFRP resin characteristic. The second is poor appearance, which is caused by CFRP surface pinholes. In order to secure good durability and surface appearance, CFRP must be pre-treated before painting (putty applied as a filler for plastic surface coverage, followed by surface sanding) and needs multiple painting steps. Current painted CFRP is not suitable for mass production due to this long and complicated process.

Computational Design of Cathode Coating Materials for All-Solid-State Lithium-Ion Batteries

All-solid-state lithium (Li)-ion batteries have attracted significant interest for their enhanced energy density compared with conventional batteries employing an organic liquid electrolyte. However, the interfacial impedance and reaction between electrodes and the electrolyte can hinder the transport of Li-ions, thus degrading the battery performance. This paper presents a systematic screening method to identify coatings to reduce impedance and maintain interface stability during battery operation. Promising coating materials are rapidly selected by evaluating properties for ideal coating materials from computational databases containing a vast collection of Li compounds. Finally, a few candidates are discovered and their battery performances are tested. This approach is demonstrated to be an efficient way to predict and evaluate functional coatings for a high performance all-solid -state battery design.

Development of Ultra Low Viscosity 0W-8 Engine Oil

Further fuel economy improvement of the internal combustion engine is indispensable for CO2 reduction in order to cope with serious global environmental problems. Although lowering the viscosity of engine oil is an effective way to improve fuel economy, it may reduce the wear resistance. Therefore, it is important to achieve both improved fuel economy and reliability. We have developed new 0W- 8 engine oil of ultra-low viscosity and achieved an improvement in fuel economy by 0.8% compared to the commercial 0W-16 engine oil. For this new oil, we reduced the friction coefficient under boundary lubrication regime by applying an oil film former and calcium borate detergent. The film former increased the oil film thickness without increasing the oil viscosity. The calcium borate detergent enhanced the friction reduction effect of molybdenum dithiocarbamate (MoDTC).

Development of a New High Orientation Paint System to Achieve Outstanding Real Metallic Designs

Silver metallic colors with thin and smooth aluminum flake pigments have been introduced for luxury brand OEMs. Regarding the paint formulation for these types of colors, low non-volatile(NV) and high aluminum flake pigment contents are known as technology for high metallic appearance designs. However, there are two technical concerns. First is mottling which is caused by uneven distribution of the aluminum flake pigments in paint film and second is poor film property due to high aluminum pigment concentration in paint film. Therefore, current paint systems have limitation of paint design. As a countermeasure for those two concerns, we had investigated cellulose nanofiber (CNF) dispersion liquid as both the coating binder and rheology control agent in a new type of waterborne paint system. CNF is an effective rheology control agent because it has strong hydrogen bonds with other fiber surfaces in waterborne paint.

Development of Quantitative Fuel Film Distribution Measurement by LIEF Technique and Application to Gasoline Spray

From the point of global and local environment, internal combustion engine is facing the need for significant improvement of exhaust emission. Especially, important is the reduction of unburned hydrocarbon (HC) from fuel film on liner under cold condition. In this study, at first, quantitative fuel film measurement technique by using Laser Induced Exciplex Fluorescence (LIEF) was developed. For the light source, 4th harmonic pulse yttrium aluminum garnet (YAG) laser (266nm) was used. For the tracer, the combination of N,N-Dimethylaniline (DMA) and naphthalene was used and quantitative concentration was decided by calibration test. With LIEF, the distribution of fuel film can be obtained by measuring the fluorescence only from the liquid phase. In order to evaluate the effect of fuel film on exhaust HC emission from engine, the film distribution was measured using quartz glass liner. For the injector, a prototype 6-hole gasoline injector was used.

Super High Transfer Efficiency Application for Body Coating

In order to achieve the Toyota Environmental Challenge of 2050 (zero CO2 emissions), we have developed an innovative coating system that achieves more than 95% transfer efficiency. In order to reduce paint loss in the painting process, it is necessary to eliminate overdust and bounce dust. The most important point is how to spray (atomization, particle flight, adhesion) without shaping air. We have developed a “super high transfer efficiency system” that eliminates the need for shaping air. We continue to challenge the development of innovative technologies to view the paint shop as clean and eco-friendly environment.

Development of Three-Way Catalyst with Advanced Coating Layer

Further improvements in catalyst performance are required to help protect the atmospheric environment. However, from the viewpoint of resource availability, it is also necessary to decrease the amount of precious metals used at the active sites of the catalyst. Therefore, a high-performance three-way catalyst with an advanced coating layer has been developed to lower the amount of precious metal usage. Fuel efficiency improvement technologies such as high compression ratios and a large-volume exhaust gas recirculation (EGR) generally tend to increase the ratio of hydrocarbons (HC) to nitrogen oxides (NOx) in exhaust gas. This research focused on the palladium (Pd) loading depth in the coating layer with the aim of improving the hydrocarbon (HC) conversion activity of the catalyst.

On the Role of Nitric Oxide for the Knock-Mitigation Effectiveness of EGR in a DISI Engine Operated with Various Gasoline Fuels

The knock-suppression effectiveness of exhaust-gas recirculation (EGR) can vary between implementations that take EGR gases after the three-way catalyst and those that use pre-catalyst EGR gases. A main difference between pre-and post-catalyst EGR gases is the level of trace species like NO, UHC, CO and H2. To quantify the role of NO, this experiment-based study employs NO-seeding in the intake tract for select combinations of fuel types and compression ratios, using simulated post-catalyst EGR gases as the diluent. The four investigated gasoline fuels share a common RON of 98, but vary in octane sensitivity and composition. To enable probing effects of near-zero NO levels, a skip-firing operating strategy is developed whereby the residual gases, which contain trace species like NO, are purged from the combustion chamber. Overall, the effects of NO-seeding on knock are consistent with the differences in knock limits for preand post-catalyst EGR gases.

Research of Knocking Deterioration due to Accumulated Carbon Deposits on Piston Surfaces

The quantity of heavy components in fuel is increasing as automotive fuels diversify, and engine oil formulations are becoming more complex. These trends result in the formation of larger amounts of carbon deposits as reaction byproducts during combustion, potentially worsening the susceptibility of the engine to knock [1]. The research described in this paper aimed to identify the mechanism that causes knocking to deteriorate due to carbon deposits in low to medium engine load ranges, which are mainly used when the vehicle drives off and accelerates. With this objective, the cylinder temperature and pressure with and without deposits were measured, and it was found that knocking deteriorates in a certain range of ignition timing.

Application of Models of Short Circuits and Blow-Outs of Spark Channels under High-Velocity Flow Conditions to Spark Ignition Simulation

This report describes the implementation of the spark channel short circuit and blow-out submodels, which were described in the previous report, into a spark ignition model. The spark channel which is modeled by a particle series is elongated by moving individual spark particles along local gas flows. The equation of the spark channel resistance developed by Kim et al. is modified in order to describe the behavior of the current and the voltage in high flow velocity conditions and implemented into the electrical circuit model of the electrical inductive system of the spark plug. Input parameters of the circuit model are the following: initial discharge energy, inductance, internal resistance and capacitance of the spark plug, and the spark channel length obtained by the spark channel model. The instantaneous discharge current and the voltage are obtained as outputs of the circuit model.

The Effect of Gasoline Metallic Additives on Low Speed Pre-Ignition

Methylcyclopentadienyl manganese tricarbonyl (MMT) is used as an octane-enhancing metallic additive for unleaded gasoline which can prevent engine knock by proactive reaction with the hydrocarbon free radicals before starting the auto-ignition of hydrocarbons. However it has been pointed out that MMT causes automotive catalysts clogging and spark plug severely fouling. Therefore, many countries have fuel standards that prohibit or limit the usage of MMT. Nevertheless, some countries still use MMT as there are no restrictions imposed by fuel standards. As mentioned in several papers, metallic additives of engine oil such as calcium cause an abnormal combustion phenomenon called low-speed pre-ignition (LSPI) in turbocharged spark ignition engines. In contrast, the effect of metallic additives of gasoline such as MMT on LSPI has not been studied.

Development of a Highly Anti-Corrosive Organic-Inorganic Hybrid Paint

A highly anti-corrosive organic-inorganic hybrid paint for automotive steel parts has been developed. The inorganic component included in the paint is silicon dioxide (SiO2), which has the capability to passivate zinc. By application of the paint on a trivalent chromatetreated zinc-plated steel sheet or a trivalent chromate-treated zinc-nickel-plated steel sheet, high anti-corrosion protection can be provided to steel materials. Particularly in the case of application over a zinc-nickel-plated steel sheet, 0 mm corrosion depth after a cyclic corrosion test (CCT) of 450 cycles was demonstrated.

Development of CFD Inverse Analysis Technology Using the Transient Adjoint Method and Its Application to Engine In-Cylinder Flow

Conventional CFD-based shape optimization technology that uses parametric shape modification and optimal solutions searching algorithms has the two problems: (1) outcome of optimized shapes depend on the selection of design parameters made by the designer, and (2) high computational costs. To resolve those problems, two innovative inverse analysis technologies based on the Adjoint Method were developed in previous study: surface geometry deformation sensitivity analysis to identify the locations to be modified, and topology optimization to generate an optimal shape for maximizing the cost function in the constrained design space. However, these technologies are only applicable to steady flows. Since most flows in a vehicle (such as engine in-cylinder flow) are transient, a practical technology for surface geometry sensitivity analysis has been developed based on the Transient Adjoint Method.

Development of Paint Booth: “New Paint Mist Collection Method”

1 Inside a paint booth to spray paint on vehicle bodies, bumpers, and other parts (hereinafter referred to as “works”), air whose temperature and humidity are controlled by air-conditioner is supplied by blower fans through filters. Dust-eliminated and regulated air flow is sent downward from top to bottom (hereinafter referred to as “downflow”) in the painting booth. Conventionally, paint which does not adhere to work in spraying (hereinafter referred to as “paint mist”) is collected while flowing at a high speed through a slit opening called venturi scrubber in a mixture of air and water. However, this mist collecting system using venturi scrubber requires a large space with a large amount of pressure loss while consuming substantial energy. By radically changing the mist collecting principle, we developed a new compact system with less pressure loss aiming to reduce energy consumption by 40% in a half-size booth.

Reduction of Heat Loss and Improvement of Thermal Efficiency by Application of “Temperature Swing” Insulation to Direct-Injection Diesel Engines

The reduction of the heat loss from the in-cylinder gas to the combustion chamber wall is one of the key technologies for improving the thermal efficiency of internal combustion engines. This paper describes an experimental verification of the “temperature swing” insulation concept, whereby the surface temperature of the combustion chamber wall follows that of the transient gas. First, we focus on the development of “temperature swing” insulation materials and structures with the thermo-physical properties of low thermal conductivity and low volumetric heat capacity. Heat flux measurements for the developed insulation coating show that a new insulation material formed from silica-reinforced porous anodized aluminum (SiRPA) offers both heat-rejecting properties and reliability in an internal combustion engine. Furthermore, a laser-induced phosphorescence technique was used to verify the temporal changes in the surface temperature of the developed insulation coating.

Development of a New Valvetrain Wear Test - The Sequence IVB Test

The study described in this paper covers the development of the Sequence IVB low-temperature valvetrain wear test as a replacement test platform for the existing ASTM D6891 Sequence IVA for the new engine oil category, ILSAC GF-6. The Sequence IVB Test uses a Toyota engine with dual overhead camshafts, direct-acting mechanical lifter valvetrain system. The original intent for the new test was to be a direct replacement for the Sequence IVA. Due to inherent differences in valvetrain system design between the Sequence IVA and IVB engines, it was necessary to alter existing test conditions to ensure adequate wear was produced on the valvetrain components to allow discrimination among the different lubricant formulations. A variety of test conditions and wear parameters were evaluated in the test development. Radioactive tracer technique (RATT) was used to determine the wear response of the test platform to various test conditions.

High Efficiency Diesel Engine with Low Heat Loss Combustion Concept - Toyota’s Inline 4-Cylinder 2.8-Liter ESTEC 1GD-FTV Engine -

A highly efficient new 2.8-liter inline 4-cylinder diesel engine has been developed in response to growing demand for diesel engines and to help save energy while providing high-torque performance. Engine efficiency was improved by reducing cooling loss based on an innovative combustion concept applied across the whole engine. Cooling loss was reduced by restricting in-cylinder gas flows and improving combustion chamber insulation. To prevent the restricted gas flows from affecting emissions, a new combustion chamber shape was developed that increased air utilization in the cylinder through optimizing the in-cylinder fuel distribution. Combustion chamber insulation was improved by a new insulation coat that changes the wall surface temperature in accordance with the gas temperature. This reduces cooling loss and avoids the trade-off effect of intake air heating.
