Development of an Ultra-Low Carbon Flex Dual-Fuel Ammonia Engine for Heavy-Duty Applications

The work examined the practicality of converting a modern production 6 cylinder 7.7 litre heavy-duty diesel engine for flex dual-fuel operation with ammonia as the main fuel. A small amount of diesel fuel (pilot) was used as an ignition source. Ammonia was injected into the intake ports during the intake stroke, while the original direct fuel injection equipment was retained and used for pilot diesel injection. A bespoke engine control unit was used to control the injection of both fuels and all other engine parameters. The aim was to provide a cost-effective retrofitting technology for existing heavy-duty engines, to enable eco-friendly operation with minimal carbon emissions. The tests were carried out at a baseline speed of 600 rpm for the load range of the engine (10-90%), with minimum pilot diesel quantity and as high as 90% substitution ratio of ammonia for diesel fuel.

Experimental Comparison of Spark and Jet Ignition Engine Operation with Ammonia/Hydrogen Co-Fuelling

Ammonia (NH3) is emerging as a potential fuel for longer range decarbonised heavy transport, predominantly due to favourable characteristics as an effective hydrogen carrier. This is despite generally unfavourable combustion and toxicity attributes, restricting end use to applications where robust health and safety protocols can always be upheld. In the currently reported work, a spark ignited thermodynamic single cylinder research engine was upgraded to include gaseous ammonia and hydrogen port injection fueling, with the aim of understanding maximum viable ammonia substitution ratios across the speed-load operating map. The work was conducted under stoichiometric conditions with the spark timing re-optimised for maximum brake torque at all stable logged sites. The experiments included industry standard measurements of combustion, performance and engine-out emissions.

With ever stricter legislative requirements for CO2 and other exhaust emissions, significant efforts by OEMs have launched a number of different technological strategies to meet these challenges such as Battery Electric Vehicles (BEVs). However, a multiple technology approach is needed to deliver a broad portfolio of products as battery costs and supply constraints are considerable concerns hindering mass uptake of BEVs. Therefore, further investment in Internal Combustion (IC) engine technologies to meet these targets are being considered, such as lean burn gasoline technologies alongside other high efficiency concepts such as dedicated hybrid engines. Hence, it becomes of sound reason to further embrace diversity and develop complementary technologies to assist in the transition to the next generation hybrid powertrain. One such approach is to provide increased valvetrain flexibility to afford new degrees of freedom in engine operating strategies.

The Effect of Temperature on the Molecular Compositions of External and Internal Gasoline Direct Injection Deposits

The increased severity and prevalence of insoluble deposits formed on fuel injectors in gasoline direct injection (GDI) engines precipitates negative environmental, economic and healthcare impacts. A necessary step in mitigating deposits is to unravel the molecular compositions of these complex layered materials. But very little molecular data has been acquired. Mass spectrometry shows promise but most techniques require the use of solvents, making them unsuited for analyzing insoluble deposits. Here, we apply the high mass-resolving power and in-situ analysis capabilities of 3D OrbitrapTM secondary ion mass spectrometry (3D OrbiSIMS) to characterize deposits formed on the external tip and internal needle from a GDI injector. This is the first application of the technique to study internal GDI deposits. Polycyclic aromatic hydrocarbons (PAHs) are present up to higher maximum masses in the external deposit.

A Random Forest Algorithmic Approach to Predicting Particulate Emissions from a Highly Boosted GDI Engine

Particulate emissions from gasoline direct injection (GDI) engines continue to be a topic of substantial research interest. Forthcoming regulation both in the USA and the EU will further reduce their emission and drive innovation. Substantial research effort is spent undertaking experiments to understand, characterize, and research particle number (PN) emissions from engines and vehicles. Recent advances in computing power, data storage, and understanding of artificial intelligence algorithms now mean that these are becoming an important tool in engine research. In this work a random forest (RF) algorithm is used for the prediction of PN emissions from a highly boosted (up to 32 bar BMEP) GDI engine. Particle size, concentration, and the accumulation mode geometric standard deviation (GSD) are all predicted by the model. The results are analysed and an in depth study on parameter importance is carried out.

Measurement of Sub-23 nm Particulate Emissions from GDI Engines: A Comparison of Processing Methods

Engine research has increasingly focused on emission of sub 23 nm particulates in recent years. Likewise, current legislative efforts are being made for particulate number (PN) emission limits to include this previously omitted size range. In Europe, PN measurement equipment and procedures for regulatory purposes are defined by the particle measurement programme (PMP). Latest regulation drafts for sub 23 nm measurements specify counting efficiencies with a 65% cut-off size at 10 nm (d65) and a minimum of 90% above 15 nm (d90). Even though alternative instruments, such as differential mobility spectrometers (DMS), are widely used in laboratory environments, the interpretation of their sub 23 nm measurements has not yet been widely discussed. For this study, particulate emissions of a 1.0L gasoline direct injection (GDI) engine have been measured with a DMS system for low to medium speeds with two load steps.

Investigations of Diesel Injector Deposits Characterization and Testing

Over the last decade, there has been an impetus in the automobile industry to develop new diesel injector systems, driven by a desire to reduce fuel consumption and proscribed by the requirement to fulfil legislation emissions. The modern common-rail diesel injector system has been developed by the industry to fulfil these aspirations, designed with ever-higher tolerances and pressures, which have led to concomitant increases in fuel temperatures after compression with reports of fuel temperatures of ~150°C at 1500-2500 bar. This engineering solution in combination with the introduction of Ultra Low Sulphur diesel fuel (ULSD) has been found to be highly sensitive to deposit formation both external injector deposits (EDID) and internal (IDID). The deposits have caused concerns for customers with poor spray patterns misfiring injector malfunction and failure, producing increased fuel consumption and emissions.

The impact of internal diesel injector deposits (IDIDs) on engine performance, efficiency and emissions remains a major concern in the automotive industry. This has been compounded in recent years by fuel injection equipment developments and changes to diesel fuel towards ultra-low sulfur diesel (ULSD) and biodiesel as well as the introduction of new fuels such as hydrotreated vegetable oil (HVO). Prevention and mitigation of such deposit formation requires an understanding of the formation process, which demands a chemical explanation. The chemistry of these deposits therefore remains a key research interest to the industry using the latest analytical methodologies to inform and build further on previous investigations.

Soot in the Lubricating Oil: An Overlooked Concern for the Gasoline Direct Injection Engine?

Formation of soot is a known phenomenon for diesel engines, however, only recently emerged for gasoline engines with the introduction of direct injection systems. Soot-in-oil samples from a three-cylinder turbocharged gasoline direct injection (GDI) engine have been analysed. The samples were collected from the oil sump after periods of use in predominantly urban driving conditions with start-stop mode activated. Thermogravimetric analysis (TGA) was performed to measure the soot content in the drained oils. Soot deposition rates were similar to previously reported rates for diesel engines, i.e. 1 wt% per 15,000 km, thus indicating a similar importance. Morphology was assessed by transmission electron microscopy (TEM). Images showed fractal agglomerates comprising multiple primary particles with characteristic core-shell nanostructure. Furthermore, large amorphous structures were observed. Primary particle sizes ranged from 12 to 55 nm, with a mean diameter of 30 nm and mode at 31 nm.

Mass Benefit Analysis of 4-Stroke and Wankel Range Extenders in an Electric Vehicle over a Defined Drive Cycle with Respect to Vehicle Range and Fuel Consumption

The gradual push towards electric vehicles (EV) as a primary mode of transport has resulted in an increased focus on electric and hybrid powertrain research. One answer to the consumers’ concern over EV range is the implementation of small combustion engines as generators to supplement the energy stored in the vehicle battery. Since these range extender generators have the opportunity to run in a small operating window, some engine types that have historically struggled in an automotive setting have the potential to be competitive. The relative merits of two different engine options for range extended electric vehicles are simulated in vehicle across the WLTP drive cycle. The baseline electric vehicle chosen was the BMW i3 owing to its availability as an EV with and without a range extender gasoline engine.

Assessing the Impact of FAME and Diesel Fuel Composition on Stability and Vehicle Filter Blocking

In recent years, there has been an impetus in the automotive industry to develop newer diesel injection systems with a view to reducing fuel consumption and emissions. This development has led to hardware capable of higher pressures, typically up to 2500 bar. An increase in pressure will result in a corresponding increase in fuel temperature after compression with studies showing changes in fuel temperatures of up to 150 °C in 1000-2500 bar injection systems. Until recently, the addition of Fatty Acid Methyl Esters, FAME, to diesel had been blamed for a number of fuel system durability issues such as injector deposits and fuel filter blocking. Despite a growing acceptance within the automotive and petrochemical industries that FAME is not solely to blame for diesel instability, there is a lack of published literature in the area, with many studies still focusing on FAME oxidation to explain deposit formation and hardware durability.

Octane Response of a Highly Boosted Direct Injection Spark Ignition Engine at Different Compression Ratios

Stringent regulations on fuel economy have driven major innovative changes in the internal combustion engine design. (E.g. CAFE fuel economy standards of 54.5 mpg by 2025 in the U.S) Vehicle manufacturers have implemented engine infrastructure changes such as downsizing, direct injection, higher compression ratios and turbo-charging/super-charging to achieve higher engine efficiencies. Fuel properties therefore, have to align with these engine changes in order to fully exploit the possible benefits. Fuel octane number is a key metric that enables high fuel efficiency in an engine. Greater resistance to auto-ignition (knock) of the fuel/air mixture allows engines to be operated at a higher compression ratio for a given quantity of intake charge without severely retarding the spark timing resulting in a greater torque per mass of fuel burnt. This attribute makes a high octane fuel a favorable hydrocarbon choice for modern high efficiency engines that aim for higher fuel economy.

Cyclically Resolved Flame and Flow Imaging in an SI Engine Operating with Future Ethanol Fuels

This work was concerned with study of the in-cylinder flow field and flame development in a spark ignition research engine equipped with Bowditch piston optical access. High-speed natural light (chemiluminescence) imaging and simultaneous in-cylinder pressure data measurement and analysis were used to understand the fundamentals of flame propagation for a variety of ethanol fuels blended with either gasoline or iso-octane. PIV was undertaken on the same engine in a motoring operation at a horizontal imaging plane close to TDC (10 mm below the fire face) throughout the compression stroke (30°,40°,90° and 180°bTDC) for a low load engine operating condition at 1500rpm/0.5 bar inlet plenum pressure. Up to 1500 cycles were considered to determine the ensemble average flow-field and turbulent kinetic energy. Finally, comparisons were made between the flame and flow experiments to understand the apparent interactions.

The Effects of Cylinder Deactivation on the Thermal Behaviour and Performance of a Three Cylinder Spark Ignition Engine

A physics based, lumped thermal capacity model of a 1litre, 3 cylinder, turbocharged, directly injected spark ignition engine has been developed to investigate the effects of cylinder deactivation on the thermal behaviour and fuel economy of small capacity, 3 cylinder engines. When one is deactivated, the output of the two firing cylinders is increased by 50%. The largest temperature differences resulting from this are between exhaust ports and between the upper parts of liners of the deactivated cylinder and the adjacent firing cylinder. These differences increase with load. The deactivated cylinder liner cools to near-coolant temperature. Temperatures in the lower engine structure show little response to deactivation. Temperature response times following deactivation or reactivation events are similar. Motoring work for the deactivated cylinder is a minor loss; the net benefit of deactivation diminishes with increasing load.

Design of a Reconfigurable Assembly Cell for Multiple Aerostructures

This paper presents novel development of a reconfigurable assembly cell which assembles multiple aerostructure products. Most aerostructure assembly systems are designed to produce one variant only. For multiple variants, each assembly typically has a dedicated assembly cell, despite most assemblies requiring a process of drilling and fastening to similar tolerances. Assembly systems that produce more than one variant do exist but have long changeover or involve extensive retrofitting. Quick assembly of multiple products using one assembly system offers significant cost savings from reductions in capital expenditure and lead time. Recent trends advocate Reconfigurable Assembly Systems (RAS) as a solution; designed to have exactly the functionality necessary to produce a group of similar components. A state-of-the-art review finds significant benefits in deploying RAS for a group of aerostructures variants.

Technology Review of Thermal Forming Techniques for use in Composite Component Manufacture

There is a growing demand for composites to be utilised in the production of large-scale components within the aerospace industry. In particular the demand to increase production rates indicates that traditional manual methods are no longer sufficient, and automated solutions must be sought. This typically leads to automated forming processes where there are a limited number of effective options. The need for forming typically arises from the inability of layup methods to produce complex geometries of structural components. This paper reviews the current state of the art in automated forming processes, their limitations and variables that affect performance in the production of large scale components. In particular the paper will focus on the application of force and heat within secondary forming processes. It will then review the effects of these variables against the structure of the required composite component and identify viability of the technology.

Modelling the Performance of the Torotrak V-Charge Variable Drive Supercharger System on a 1.0L GTDI - Preliminary Simulation Results

A supercharger system which boosts the engine via a direct drive from the engine crankshaft has been identified as a possible solution to improve low-end torque and transient response for a conventional turbocharged SI engine. However, the engine equipped with a fixed-ratio supercharger is not as fuel-efficient especially at high load and low speed due to the fact that a large portion of the intake mass air flow has to recirculate through a bypass valve causing inevitable mechanical and flow losses. In addition, the fixed drive ratio of the supercharger which is mainly determined by the full-load requirements might not be able to provide sufficient over-boost during a transient. The fact that a clutch may be necessary for high engine speed operation on the fixed-ratio supercharger system is another issue from the perspective of cost and NVH performance.

Simulation Study of Divided Exhaust Period for a Regulated Two-stage Downsized SI Engine

The Divided Exhaust Period (DEP) concept is an approach which has been proved to significantly reduce the averaged back pressure of turbocharged engines whilst still improving its combustion phasing. The standard layout of the DEP system comprises of two separately-functioned exhaust valves with one valve feeding the blow-down pulse to the turbine whilst the other valve targeting the scavenging behaviour by bypassing the turbine. Via combining the characteristics of both turbocharged engines and naturally aspirated engines, this method can provide large BSFC improvement. The DEP concept has only been applied to single-stage turbocharged engines so far. However, it in its basic form is in no way restricted to a single-stage system. This paper, for the first time, will apply DEP concept to a regulated two-stage (R2S) downsized SI engine.

Application of Adaptive Local Mesh Refinement (ALMR) Approach for the Modeling of Reacting Biodiesel Fuel Spray using OpenFOAM

Modeling the combustion process of a diesel-biodiesel fuel spray in a 3-dimensional (3D) computational fluid dynamics (CFD) domain remains challenging and time-consuming despite the recent advancement in computing technologies. Accurate representation of the in-cylinder processes is essential for CFD studies to provide invaluable insights into these events, which are typically limited when using conventional experimental measurement techniques. This is especially true for emerging new fuels such as biodiesels since fundamental understanding of these fuels under combusting environment is still largely unknown. The reported work here is dedicated to evaluating the Adaptive Local Mesh Refinement (ALMR) approach in OpenFOAM® for improved simulation of reacting biodiesel fuel spray. An in-house model for thermo-physical and transport properties is integrated to the code, along with a chemical mechanism comprising 113 species and 399 reactions.

Axiomatic Design of a Reconfigurable Assembly System for Primary Wing Structures

Aerospace assembly systems comprise a vast array of interrelated elements interacting in a myriad of ways. Consequently, aerospace assembly system design is a deeply complex process that requires a multi-disciplined team of engineers. Recent trends to improve manufacturing agility suggest reconfigurability as a solution to the increasing demand for improved flexibility, time-to-market and overall reduction in non-recurring costs. Yet, adding reconfigurability to assembly systems further increases operational complexity and design complexity. Despite the increase in complexity for reconfigurable assembly, few formal methodologies or frameworks exist specifically to support the design of Reconfigurable Assembly Systems (RAS). This paper presents a novel reconfigurable assembly system design framework (RASDF) that can be applied to wing structure assembly as well as many other RAS design problems.
