Impact of Soft Magnetic Ageing on the Performance of Aerospace Propulsion Machines

Electric machines in aerospace applications are subjected to extremely high operating temperatures. This increases coercivity or decreases saturation flux density of the electrical steel resulting in increased core loss. The need for high power density and increased operating speed favours the use of thin gauge Silicon Steel (Si-Fe) and Cobalt Iron (Co-Fe) laminations for aerospace applications. Therefore, the variation in iron loss is studied for three grades of Si-Fe laminations by subjecting them to controlled ageing in laboratory. The analysis is also provided over a range of flux density and frequency to generalize the phenomenon over the operating domain. The results of ageing the laminations are in turn used to predict the degradation in performance of a 1.15 MW, 16-pole 48-slot propulsion machine for aerospace application. The degradation is estimated in terms of variation in iron loss.

Wankel rotary engines are becoming an increasingly popular area of research with regard to their use as a range extender in the next generation of Hybrid Electric Vehicle (HEV). Due to their simple design, lightness, compactness and very favourable power-to-weight ratio, they represent one of the best alternative solutions to classic reciprocating piston engines. On the other hand, current Wankel engines still need improvements in terms of specific fuel consumption and emissions. This paper describes an innovative approach for the assessment of the performance of a modern rotary engine. All the experimental activities will be carried out within the Innovate UK funded ADAPT Intelligent Powertrain project led by Westfield Sportscars Limited.

Analysis of a Diesel Passenger Car Behavior On-Road and over Certification Duty Cycles

Precise, repeatable and representative testing is a key tool for developing and demonstrating automotive fuel and lubricant products. This paper reports on the first findings of a project that aims to determine the requirements for highly repeatable test methods to measure very small differences in fuel economy and powertrain performance. This will be underpinned by identifying and quantifying the variations inherent to this specific test vehicle, both on-road and on Chassis Dynamometer (CD), that create a barrier to improved testing methods. In this initial work, a comparison was made between on-road driving, the New European Drive Cycle (NEDC) and World harmonized Light-duty Test Cycle (WLTC) cycles to understand the behavior of various vehicle systems along with the discrepancies that can arise owing to the particular conditions of the standard test cycles.

Variation Aware Assembly Systems for Aircraft Wings

Aircraft manufacturers desire to increase production to keep up with anticipated demand. To achieve this, the aerospace industry requires a significant increase in the manufacturing and assembly performance to reach required output levels. This work therefore introduces the Variation Aware Assembly (VAA) concept and identifies its suitability for implementation into aircraft wing assembly processes. The VAA system concept focuses on achieving assemblies towards the nominal dimensions, as opposed to traditional tooling methods that aim to achieve assemblies anywhere within the tolerance band. It enables control of the variation found in Key Characteristics (KC) that will allow for an increase in the assembly quality and product performance. The concept consists of utilizing metrology data from sources both before and during the assembly process, to precisely position parts using motion controllers.

Technology Review of Thermal Forming Techniques for use in Composite Component Manufacture

There is a growing demand for composites to be utilised in the production of large-scale components within the aerospace industry. In particular the demand to increase production rates indicates that traditional manual methods are no longer sufficient, and automated solutions must be sought. This typically leads to automated forming processes where there are a limited number of effective options. The need for forming typically arises from the inability of layup methods to produce complex geometries of structural components. This paper reviews the current state of the art in automated forming processes, their limitations and variables that affect performance in the production of large scale components. In particular the paper will focus on the application of force and heat within secondary forming processes. It will then review the effects of these variables against the structure of the required composite component and identify viability of the technology.

Reconfigurable Assembly System Design Methodology: A Wing Assembly Case Study

Current assembly systems that deal with large, complex structures present a number of challenges with regard to improving operational performance. Specifically, aerospace assembly systems comprise a vast array of interrelated elements interacting in a myriad of ways, resulting in a deeply complex process that requires a multi-disciplined team of engineers. The current approach to ramp-up production rate involves building additional main assembly fixtures which require large investment and lead times up to 24 months. Within Airbus Operations Ltd there is a requirement to improve the capacity and flexibility of assembly systems, thereby reducing non-recurring costs and time-to-market. Recent trends to improve manufacturing agility advocate Reconfigurable Assembly Systems (RAS) as a viable solution. Yet, adding reconfigurability to assembly systems further increases both the operational and design complexity.

Structural Quality Inspection Based on a RGB-D Sensor: Supporting Manual-to-Automated Assembly Operations

The assembly and manufacture of aerospace structures, in particular legacy products, relies in many cases on the skill, or rather the craftsmanship, of a human operator. Compounded by low volume rates, the implementation of a fully automated production facility may not be cost effective. A more efficient solution may be a mixture of both manual and automated operations but herein lies an issue of human error when stepping through the build from a manual operation to an automated one. Hence the requirement for an advanced automated assembly system to contain functionality for inline structural quality checking. Machine vision, used most extensively in manufacturing, is an obvious choice, but existing solutions tend to be application specific with a closed software development architecture.

Towards Self-Adaptive Fixturing Systems for Aircraft Wing Assembly

The aim of this work was to develop a new assembly process in conjunction with an adaptive fixturing system to improve the assembly process capability of specific aircraft wing assembly processes. The inherently complex aerospace industry requires a step change in its capability to achieve the production ramp up required to meet the global demand. This paper evaluates the capability of adaptive fixtures to identify their suitability for implementation into aircraft wing manufacturing and assembly. To understand the potential benefits of these fixtures, an examination of the current academic practices and an evaluation of the existing industrial solutions is highlighted. The proposed adaptive assembly process was developed to account for the manufacturing induced dimensional variation that causes significant issues in aircraft wing assembly. To test the effectiveness of the adaptive assembly process, an aircraft wing assembly operation was replicated on a demonstrator test rig.

Turbocharger Dynamic Performance Prediction by Volterra Series Model

Current turbocharger models are based on characteristic maps derived from experimental measurements taken under steady conditions on dedicated gas stand facility. Under these conditions heat transfer is ignored and consequently the predictive performances of the models are compromised, particularly under the part load and dynamic operating conditions that are representative of real powertrain operations. This paper proposes to apply a dynamic mathematical model that uses a polynomial structure, the Volterra Series, for the modelling of the turbocharger system. The model is calculated directly from measured performance data using an extended least squares regression. In this way, both compressor and turbine are modelled together based on data from dynamic experiments rather than steady flow data from a gas stand. The modelling approach has been applied to dynamic data taken from a physics based model, acting as a virtual test cell.

Implementing Determinate Assembly for the Leading Edge Sub-Assembly of Aircraft Wing Manufacture

The replacement for the current single-aisle aircraft will need to be manufactured at a rate significantly higher that of current production. One way that production rate can be increased is by reducing the processing time for assembly operations. This paper presents research that was applied to the build philosophy of the leading edge of a laminar flow European wing demonstrator. The paper describes the implementation of determinate assembly for the rib to bracket assembly interface. By optimising the diametric and the positional tolerances of the holes on the two bracket types and ribs, determinate assembly was successfully implemented. The bracket to rib interface is now secured with no tooling or post processes other than inserting and tightening the fastener. This will reduce the tooling costs and eliminates the need for local drilling, de-burring and re-assembly of the bracket to rib interface, reducing the cycle time of the operation.

Emerging Technologies for Use in Aerospace Bonded Assemblies

Several new technologies are now emerging to improve adhesive supply and formulation along with surface treatments that have the potential to offer significant improvements to both surface energy and cleanliness [3]. Additionally, the miniaturisation of laboratory techniques into portable equipment offers potential for online surface energy and chemical analysis measurement for use as quality control measures in a production environment. An overview of newly available technology is given here with several devices studied in further detail. Technologies assessed further in this paper are; portable surface contact angle measurement, ambient pressure plasma cleaning, portable FTIR measurement and adhesive mixing equipment. A number of potential applications are outlined for each device based on the operational technique. The practical aspects of implementation and the perceived technology readiness levels for operation, implementation and results are also given.

Review of Reconfigurable Assembly Systems Technologies for Cost Effective Wing Structure Assembly

Airbus commercial wings are assembled manually in dedicated steel structures. The lead time to design, manufacture and commission these fixtures is often in excess of 24 months. Due to the nature of these fixtures, manufacturing is slow in responding to changes in demand. There is underused capacity in some areas and insufficient ramp-up speed where increased production rate is needed. Reconfigurable Manufacturing Systems and Reconfigurable Assembly Systems (RAS) provide an approach to system design that provides appropriate capacity when needed. The aim of the paper is to review RAS technologies that are suitable for cost-effective wing structure assembly and what knowledge gaps exist for a RAS to be achieved. The paper examines successful cases of RAS and reviews relevant system design approaches. Cost savings are acknowledged and tabularised where demonstrated in research. The research gaps to realising a RAS for wing assembly are identified and different approaches are considered.

A New Floating-Liner Test Rig Design to Investigate Factors Influencing Piston-Liner Friction

The largest contribution to engine rubbing friction is made by the piston and piston rings running in the cylinder liner. The magnitude and characteristics of the friction behaviour and the influence on these of factors such as surface roughness, piston design and lubricant properties are of keen interest. Investigating presents experimental challenges, including potential problems of uncontrolled build-to-build variability when component changes are made. These are addressed in the design of a new motored piston and floating liner rig. The design constrains transverse movement of a single liner using cantilevered mounts at the top and bottom. The mounts and two high stiffness strain gauged load cells constrain vertical movement. The outputs of the load cells are processed to extract the force contribution associated with friction. The liner, piston and crankshaft parts were taken from a EuroV-compliant, HPCR diesel engine with a swept capacity of 550cc per cylinder.

Fixturing and Tooling for Wing Assembly with Reconfigurable Datum System Pickup

The aerospace manufacturing sector is continuously seeking automation due to increased demand for the next generation single-isle aircraft. In order to reduce weight and fuel consumption aircraft manufacturers have increasingly started to use more composites as part of the structure. The manufacture and assembly of composites poses different constraints and challenges compared to the more traditional aircraft build consisting of metal components. In order to overcome these problems and to achieve the desired production rate existing manufacturing technologies have to be improved. New technologies and build concepts have to be developed in order to achieve the rate and ramp up of production and cost saving. This paper investigates how to achieve the rib hole key characteristic (KC) in a composite wing box assembly process. When the rib hole KC is out of tolerances, possibly, the KC can be achieved by imposing it by means of adjustable tooling and fixturing elements.

Diesel Injector Deposits - An Issue That Has Evolved with Engine Technology

Diesel engines have traditionally been favoured in heavy-duty applications for their fuel economy, robustness, reliability and relative lack of fuel sensitivity. Recently it has seen a growth in its popularity in light duty applications due particularly to its fuel efficiency. However, as the engine technology and particularly the fuel injection equipment has evolved to meet ever stricter emissions legislation the engines have become more sensitive to deposit formation resulting from changes in fuel quality. This paper reviews bouts of concern over diesel fuel injector deposits, possible causes for the phenomenon and test methods designed to screen fuels to eliminate problems.

The Effect of Forced Cool Down on Cold Start Test Repeatability

Increasing the number of cold-start engine cycles which could be run in any one day would greatly improve the productivity of an engine test facility. However with the introduction of forced cooling procedures there is the inherent risk that test-to-test repeatability will be affected. Therefore an investigation into the effects caused by forced cooling on fuel consumption and the temperature distribution through the engine and fluids is essential. Testing was completed on a 2.4 litre diesel engine running a cold NEDC. The test facility utilises a basic ventilation system, which draws in external ambient air, which is forced past the engine and then drawn out of the cell. This can be supplemented with the use of a spot cooling fan. The forced cool down resulted in a much quicker cool down which was further reduced with spot cooling, in the region of 25% reduction.

Experimental Characterisation of Heat Transfer in Exhaust Pipe Sections

This paper describes the characterisation of heat transfer in a series of 11 test sections designed to represent a range of configurations seen in production exhaust systems, which is part of a larger activity aimed at the accurate modeling of heat transfer and subsequent catalyst light off in production exhaust systems comprised of similar geometries. These sections include variations in wall thickness, diameter, bend angle and radius. For each section a range of transient and steady state tests were performed on a dynamic test cell using a port injected gasoline engine. In each case a correlation between observed Reynolds number (Re) and Nusselt number (Nu) was developed. A model of the system was implemented in Matlab/Simulink in which each pipe element was split into 25 sub-elements by dividing the pipe into five both axially and radially. The modeling approach was validated using the experimental data.

Potential for Fuel Economy Improvements by Reducing Frictional Losses in a Pushing Metal V-Belt CVT

This paper gives an overview of the development of a number of loss models for the pushing metal V-belt CVT. These were validated using a range of experimental data collected from two test rigs. There are several contributions to the torque losses and new models have been developed that are based upon relative motion between belt components and pulley deflections. Belt slip models will be proposed based upon published theory, expanded to take account of new findings from this work. The paper introduces a number of proposals to improve the efficiency of the transmission based on redesign of the belt geometry and other techniques to reduce frictional losses between components. These proposed efficiency improvements have been modelled and substituted into a complete vehicle simulation to show improvements in vehicle fuel economy over a standard European drive cycle.

Investigation of ‘Sweep’ Mapping Approach on Engine Testbed

Steady state mapping is fundamental to optimizing IC engine operation. Engine variables are set, a predefined settling time elapses, and then engine data are logged. This is an accurate but time consuming approach to engine testing. In contrast the sweep method seeks to speed up data capture by continuously moving the engine through its operating envelope without dwelling. This is facilitated by the enhanced capability of modern test rig control systems. The purpose of this work is to compare the accuracy and repeatability of the sweep approach under experimental conditions, with that of steady state testing. Limiting factors for the accuracy of the sweep approach fall into two categories. Firstly on the instrumentation side - transducers have a characteristic settling time. Secondly on the engine side - thermal and mechanical inertias will mean that instantaneous measurements of engine parameters differ from the steady state values.

Optimising Cooling System Performance Using Computer Simulation

This paper presents a lumped parameter method for whole circuit simulation of vehicle cooling systems using the Bathfp simulation environment. The dynamic performance of a 1.8 litre internal combustion engine cooling system is examined. The simulation is compared with experimental data from a test rig incorporating a non-running engine with external heat source and a good correspondence is achieved. The background to the modelling approach is described. It is shown that simulating cooling systems with Bathfp offers the designer the flexibility to assess component sensitivity and changes in system configuration which will aid the process of cooling system optimisation.
