CAE Transfer Path Analysis and Its Accuracy Evaluation Using a Validation Method

In-cabin Noise at low frequency (due to engine or road excitation) is a major issue for NVH engineers. Usually, noise transfer function (NTF) analysis is carried out, due to absence of accurate actual loads for sound pressure level (SPL) analysis. But NTF analysis comes with the challenge of having too many paths (~20 trimmed body attachment locations: engine and suspension mounts, along with 3 directions for each) to work on, which is cumbersome. Physical test transfer path analysis (TPA) is a process of root cause analysis, by which critical contributing paths can be obtained for a problem peak frequency. In addition to that, loads at the attachment points of trimmed body of test vehicle can be derived. Both these outputs are conventionally used in CAE analysis to work on either NTF or SPL. The drawback of this conventional approach is that the critical bands and paths suggested are based on the problem peak frequency of test vehicle which may be different in CAE.

Effect of Varnish Impregnation Range of Motor Stator on Vibration Characteristics

A motor for an electric vehicle has a stator core and a coil bonded with insulating varnish. The Impregnation of varnish in the stator and at the coil end greatly affects the vibration characteristics of the stator. In this paper, the experimental modal analysis of the sample stator was carried out to measure the vibration characteristics, and a vibration analysis model of the stator with the finite element method was developed. The laminated structure of an electromagnetic steel plate constituting a stator is modeled by anisotropic material properties. The joint stiffness of the varnish which connects the stator and the coil is modeled. We also modeled the varnish applied to the coil end. We carried out eigenvalue analysis and frequency response analysis. The simulation results are basically consistent with the experimental mode shapes and natural frequencies under 1000 Hz.

Active Sound Quality Control Based on Subjective Preference

Recent years, ANC (Active Noise Control) technology has been paying attention. However, rather than the noise measures, the noise gives us the impression even running sound for motorcycles. That is, the control method of the engine sound is shifted from the noise reduction to sound design in each manufactures. Therefore, we proposed a method to design the engine sound using Active Sound Quality Control (ASQC) based on the ANC. Specifically, we proposed the algorithm amplifying and reducing the engine specific order components. From the simulation results, the engine specific order components can be amplified and reduced like an equalizer with the proposed algorithm. And, auditory impressions of engine sound controlled by ASQC were investigated using psychoacoustic measurements. 13 stimuli were obtained by applying ASQC for several order components to amplify or reduce their levels.

Parallel Active Control of Acceleration Noise

The number of people experiencing psychological discomfort due to the increasing amount of noise emanating from motor vehicles has been on the rise. Legal regulations define the permissible level of vehicle noise in a given area. Active noise control (ANC) is a noise cancellation method that reduces low-frequency sounds, such as engine noise, effectively. Furthermore, this method is suitable for controlling engine noise because the equipment necessary to perform it is small and does not require a large space for installation. Advances in digital processing technology have increased the scope of ANC’s applications, and it is no longer restricted to use in motor vehicles. The purpose of this study is to demonstrate the effectiveness of the proposed method in reducing the motor vehicle engine noise produced during acceleration. In this study, we attempt to control the engine sounds from a vehicle with a four-cylinder four-stroke engine.

CVJ and Knuckle Design Optimization to Protect Inboard Wheel Bearing Seals from Splash

For higher mileage vehicles, noise from contaminant ingress is one of the largest durability issues for wheel bearings. The mileage that wheel bearing sealing issues increase can vary due to multiple factors, such as the level of corrosion for the vehicle and the mating components around the wheel bearing. In general, sealing issues increase after 20,000 to 30,000 km. Protecting the seals from splash is a key step in extending bearing life. Benchmarking has shown a variety of different brake corner designs to protect the bearing from splash. This report examines the effect of factors from different designs, such as the radial gap between constant velocity joint (CVJ) slinger and the knuckle, knuckle labyrinth height and varying slinger designs to minimize the amount of splash to the bearing inboard seal. This report reviews some of the bearing seal failure modes caused by splash.

Vehicle Level Brake Drag Target Setting for EPA Fuel Economy Certification

The strong focus on reducing brake drag, driven by a historic ramp-up in global fuel economy and carbon emissions standards, has led to renewed research on brake caliper drag behaviors and how to measure them. However, with the increased knowledge of the range of drag behaviors that a caliper can exhibit comes a particularly vexing problem - how should this complex range of behaviors be represented in the overall road load of the vehicle? What conditions are encountered during coastdown and fuel economy testing, and how should brake drag be measured and represented in these conditions? With the Environmental Protection Agency (amongst other regulating agencies around the world) conducting audit testing, and the requirement that published road load values be repeatable within a specified range during these audits, the importance of answering these questions accurately is elevated. This paper studies these questions, and even offers methodology for addressing them.

Simulation and Optimization Analysis of Small Vehicle Deceleration to Reduce Occupant Injury at Frontal Collision

Due to environmental problems, number of small vehicles with fuel efficiency increases. Since the small vehicles have small deformation space, it is difficult for them to achieve good crashworthiness at a frontal impact accident. Small deformation space usually yields high vehicle deceleration to absorb kinetic energy of the vehicle. The high vehicle deceleration may produce high occupant deceleration and lead to high occupant injury value. For example, North America, Japan and Europe specify head and chest injury value at vehicle's frontal collision. Those injury values tend to be improved if vehicle deceleration decreases. Deceleration of small vehicle with a little deformation space must be adjusted in order to prevent increase of the occupant injury value. A vehicle deceleration is expressed by 9, 18 or 36 discrete variables. A vehicle, an occupant and restraint systems such as seat belts are modeled by masses and a spring to simulate a frontal collision.

Weight Reduction of Connecting Rod by Using High Strength Steel

Recently, further weight reduction of the car components are demanded for the purpose of fuel-efficient. In particular, the weight reduction of moving parts such as the connecting rod is indispensable for the weight reduction of neighboring parts. The lightweight connecting rod can be accomplished by decrease in cross section of rod part by using high strength steel. However, conventional high strength steel has bad machinability. Therefore, we developed a new high strength steel for connecting rod. The developed steel is based on middle carbon microalloyed steel, and vanadium content is increased to obtain the high yield ratio. As a result, strength of developed steel is 10% higher than the conventional steel. And a weight of new connecting rod can be reduced 8% by using developed steel. This connecting rod had been mass-produced for automobile engine from 2013.

Fast and Efficient Detection of Shading of the Objects

The human thermal comfort, which has been a subject of extensive research, is a principal objective of the automotive climate control system. Applying the results of research studies to the practical problems require quantitative information of the thermal environment in the passenger compartment of a vehicle. The exposure to solar radiation is known to alter the thermal environment in the passenger compartment. A photovoltaic-cell based sensor is commonly used in the automotive climate control system to measure the solar radiation exposure of the passenger compartment of a vehicle. The erroneous information from a sensor however can cause thermal discomfort to the occupants. The erroneous measurement can be due to physical or environmental parameters. Shading of a solar sensor due to the opaque vehicle body elements is one such environmental parameter that is known to give incorrect measurement.

The vehicle air-conditioning system has significant impact on fuel economy and range of electric vehicles. Improving the fuel economy of vehicles therefore demand for energy efficient climate control systems. Also the emissions regulations motivate the reduced use of fuel for vehicle's cabin climate control. Solar heat gain of the passenger compartment by greenhouse effect is generally treated as the peak thermal load of the climate control system. Although the use of advanced glazing is considered first to reduce solar heat gain other means such as ventilation of parked car and recirculation of cabin air also have impetus for reducing the climate control loads.

Ensuring Audio Signal Quality in Automotive Infotainment Systems

In automotive infotainment systems, multiple types of digital audio signals are usually present. Some come from internal sources, such as a CD or USB stick, and some come from external sources, such as an internet stream or digital radio. These sources usually have different sample-rates, and may also be different from one or more system sample-rates. Managing and transporting these signals throughout the system over different sample-rate domains require detailed upfront architecture analysis and correct system design to ensure signal quality is maintained to the desired level. Incorrect design can add significant user-perceivable noise and distortion. This paper examines the key analysis factors, the effects of poor design and the approaches for achieving robust signal handling and ensuring desired signal quality.

A New Automotive Air Conditioning System Simulation Tool Developed in MATLAB/Simulink

Accurate evaluation of vehicles' transient total power requirement helps achieving further improvements in vehicle fuel efficiency. When operated, the air-conditioning (A/C) system is the largest auxiliary load on a vehicle, therefore accurate evaluation of the load it places on the vehicle's engine and/or energy storage system is especially important. Vehicle simulation models, such as "Autonomie," have been used by OEMs to evaluate vehicles' energy performance. However, the load from the A/C system on the engine or on the energy storage system has not always been modeled in sufficient detail. A transient A/C simulation tool incorporated into vehicle simulation models would also provide a tool for developing more efficient A/C systems through a thorough consideration of the transient A/C system performance. The dynamic system simulation software MATLAB/Simulink® is frequently used by vehicle controls engineers to develop new and more efficient vehicle energy system controls.

Design and Development of a Switching Roller Finger Follower for Discrete Variable Valve Lift in Gasoline Engine Applications

Global environmental and economic concerns regarding increasing fuel consumption and greenhouse gas emission are driving changes to legislative regulations and consumer demand. As regulations become more stringent, advanced engine technologies must be developed and implemented to realize desired benefits. Discrete variable valve lift technology is a targeted means to achieve improved fuel economy in gasoline engines. By limiting intake air flow with an engine valve, as opposed to standard throttling, road-load pumping losses are reduced resulting in improved fuel economy. This paper focuses on the design and development of a switching roller finger follower system which enables two mode discrete variable valve lift on end pivot roller finger follower valvetrains. The system configuration presented includes a four-cylinder passenger car engine with an electro-hydraulic oil control valve, dual feed hydraulic lash adjuster, and switching roller finger follower.

Switching Roller Finger Follower Meets Lifetime Passenger Car Durability Requirements

An advanced variable valve actuation (VVA) system is characterized following end-of-life testing to enable fuel economy solutions for passenger car applications. The system consists of a switching roller finger follower (SRFF) combined with a dual feed hydraulic lash adjuster and an oil control valve that are integrated into a four cylinder gasoline engine. The SRFF provides discrete valve lift capability on the intake valves. The motivation for designing this type of VVA system is targeted to improve fuel economy by reducing the air pumping losses during part load engine operation. This paper addresses the durability of a SRFF for meeting passenger car durability requirements. Extensive durability tests were conducted for high speed, low speed, switching, and cold start operation. High engine speed test results show stable valvetrain dynamics above 7000 engine rpm. System wear requirements met end-of-life criteria for the switching, sliding, rolling and torsion spring interfaces.

Statistical Modeling of Fatigue Crack Growth in Wing Skin Fastener Holes

Estimation and prediction of residual life and reliability are serious concerns in life cycle management for aging structures. Laboratory testing replicating fatigue loading for a typical military aircraft wing skin was undertaken. Specimens were tested until their fatigue life expended reached 100% of the component fatigue life. Then, scanning electron microscopy was used to quantify the size and location of fatigue cracks within the high stress regions of simulated fastener holes. Distributions for crack size, nearest neighbor distances, and spatial location were characterized statistically in order to estimate residual life and to provide input for life cycle management. Insights into crack initiation and growth are also provided.

The main purposes of the KB variant engine development were not only to reduce fuel consumption or to enhance reliability & quality but also to make better productivity for global manufacture. This paper introduces technical approaches of KB, higher thermal efficiency, better performance and emissions, and well balanced product design with such high energy efficiency, and low-cost and global application. Maximum brake torque per displacement is 7% higher and overall engine weight is lighter by 24kg than an existing 1.3L engine. Design feature includes compactness, low noise characteristics and universal production design considered with globally purchasable materials and simple manufacturing requirement. These contribute short production preparation period and short production task time at Suzuki's key overseas local factories e.g., Maruti Suzuki India Limited.

Thermal-Mechanical Durability of DOC and DPF After-treatment System for Light Heavy Pickup Truck Application

The US Environmental Protection Agency (EPA)’s heavy duty diesel emission standard was tightened beginning from 2007 with the introduction of ultra-low-sulfur diesel fuel. Most heavy duty diesel applications were required to equip Particulate Matter (PM) after-treatment systems to meet the new tighter, emission standard. Systems utilizing Diesel Oxidation Catalyst (DOC) and Catalyzed-Diesel Particulate Filter (DPF) are a mainstream of modern diesel PM after-treatment systems. To ensure appropriate performance of the system, periodic cleaning of the PM trapped in DPF by its oxidation (a process called “regeneration”) is necessary. As a result, of this regeneration, DOC’s and DPF’s can be exposed to hundreds of thermal cycles during their lifetime. Therefore, to understand the thermo-mechanical performance of the DOC and DPF is an essential issue to evaluate the durability of the system.

Exhaust Valve & Valve Seat Insert – Development for an Industrial LPG Application

Automotive engines are regularly utilized in the material handling market where LPG is often the primary fuel used. When compared to gasoline, the use of gaseous fuels (LPG and CNG) as well as alcohol based fuels, often result in significant increases in valve seat insert (VSI) and valve face wear. This phenomenon is widely recognized and the engine manufacturer is tasked to identify and incorporate appropriate valvetrain material and design features that can meet the ever increasing life expectations of the end-user. Alternate materials are often developed based on laboratory testing – testing that may not represent real world usage. The ultimate goal of the product engineer is to utilize accelerated lab test procedures that can be correlated to field life and field failure mechanisms, and then select appropriate materials/design features that meet the targeted life requirements.

Hot Surface Ignition of Gasoline-Ethanol Fuel Mixtures

The purpose of this paper is to present the results of hot surface ignition (HSI) testing and American Society for Testing and Materials (ASTM) auto-ignition testing (AIT) performed on gasoline fuel mixtures containing varying levels of ethanol. With the increased consumer interest in ethanol-based fuels as a measure of reducing the United States dependence on foreign oil, the use of E85 and other ethanol/petroleum fuel blends is on the increase. While some autoignition data for summer and winter blends of gasoline on hot surfaces exist beyond the standard ASTM E659-78 test procedure [1], there is little data on ethanol-based fuels and their HSI characteristics.

This study involves an application of Principal Component Analysis (PCA) conducted in support of a Design for Six Sigma (DFSS) project. Primary focus of the project is to optimize seat parameters that influence Low Speed Rear Impact (LSRI) whiplash performance. During the DFSS study, the project team identified a need to rank order critical design factors statistically and establish their contribution to LSRI performance. It is also required to develop a transfer function for the LSRI rating in terms of test response parameters that can be used for optimization. This statistical approach resulted in a reliable transfer function that can applied across all seat designs and enabled us to separate vital few parameters from several many.
