Implementation of a Driver-in-the-Loop Methodology for Virtual Development of Semi-Active Dampers

In today’s rapidly evolving automotive world, reduction of time to market has prime importance for a new product development. It is critical to have significant front-loading of the development activities to reduce development time while achieving best in class performance targets. Driver-in-the-loop (DIL) simulators have shown significant potential for achieving it, through real time subjective feedback at preliminary stages of the vehicle development. Recent advances in technology of driving simulators have enabled quite accurate representation steering and handling performance, also good prediction on primary ride and low frequency vibrations. In conventional damper development, the definition of the initial dampers tuning specifications typically requires a mule vehicle, or atleast, a comparable vehicle. However, this approach is associated with protracted iterations that consume substantial time and cost.

Virtual Tire Development for New Electric Vehicle through Driver in Loop Approach

In recent years, the push for reduced product development timelines has been more than ever with significant changes in the automotive market. High electrification, intelligent vehicle systems and increased number for car manufacturers are a few key drivers to the same. The front loading of development activities is now a key focus area for achieving faster product development. From vehicle dynamics point of view availability of subjective evaluation feedback plays a key role in optimization various system specifications. This paper discusses an approach for front loading through parallel development of the tire and vehicle chassis system, using advanced simulation and driving simulator technology. The proposed methodology uses virtual tire models which in combination with real-time vehicle model enables subjective evaluation of vehicle performance in driver-in-loop simulators.

Increased popularity on SUV category in the market has led to high focus on performance attributes of SUVs. Considering high weight & CoG achieving target handling performance is always a challenge. Static Wheel Alignment parameters, especially Camber have shown significant contribution in Handling attributes of vehicle. This paper presents an experimental study on change in wheel camber under the influence of different vehicle loading conditions. In SUVs, generally wheel is subjected to large deflection from its high static loads which makes it quite difficult to maintain an ideal camber angle. Hence, it is important to analyze the camber angle variations under actual loading conditions. An in-house fixture is developed to emulate the actual vehicle loading conditions at rear wheel end. The multi-link rigid axle suspension with watt’s link assembly is mounted on the chassis-frame which is rigidly fixed to ground, and loads are achieved through hydraulic actuators at Wheels.

The inherent capacity of electric motors to generate substantial instant torque can lead to significant load reversals in electric vehicle driveshafts under specific road conditions and driving maneuvers, highlighting the need for targeted improvements in driveshaft design, particularly in optimizing joint sizing. This paper presents a systematic approach to investigate the root causes of a catastrophic driveshaft failure that occurred during specific vehicle tests on a road with multiple speed bumps, resulting in numerous high torque reversals. The objective was to enhance system robustness through changes in driveshaft design and the manufacturing process, coupled with a software calibration technique to reduce torque demands under such operating conditions. The process encompassed torque measurements at the vehicle level, failure replication on a test rig, and correlation with simulations.

Optimization of Clutch Pedal Vibration without Compromising the Overall Efficiency of the Clutch System

The clutch pedal in manual transmission plays a significant role in defining the comfort of driver as the component is one of the end user’s direct interface in the vehicle. Whenever driver operates the clutch pedal, comfort and NVH refinement should be felt over the complete pedal travel. The expectations of customer on NVH refinements, such as pedal vibration felt on foot during actuation, becomes the part of perceived quality and hence addressing the concern is very crucial. Due to advancements of technology and down-sizing of engines, NVH becomes the challenging area where the clutch pedal vibrations need to be eliminated to improve the comfort. In this paper we are explaining the problem statement and NVH solution to eliminate the clutch pedal vibration observed during clutch pedal actuation. Pedal vibrations were very severe at 10% clutch pedal pressed condition, and the same tends to diminish till 50% clutch pedal pressed condition.

Power density (power/engine cubic capacity) of the latest passenger car Diesel and Gasoline engine keeps increasing with a focus to deliver best in class performance along with meeting CAFE and emission norms. This increase in power density increases the thermal load onto the coolant system. Coolant temperature sensor monitoring the coolant temperature, proper radiator sizing, optimum water pump flow capacity and thermostat tuned to the required coolant temperature range are the typical measures taken to ensure safe operation of the engine and avoid any over-heating. Typical cooling system failures are mostly due to low coolant level, a defective thermostat, non-operative water pump & fan and blockage in the coolant circuit, etc. Most of these failures can be detected with the help of a coolant temperature sensor and pre-emptive measures can be taken to avoid engine loss.

With increase in demand for quieter product and reduction in masking noise, axle whine management plays a crucial role in the early product development process. Whine is tonal in nature and humans are more sensitive to tonal memory, hence this makes user to experience a very unpleasant ride which in turn results in bad product credibility. Dynamic mesh force excitation is the cause of the axle whine noise. Critical factors in consideration are gear micro geometry variability, misalignments, temperature of operation and resulting bearing pre-load, operating loads, and structural resonances that carry the excitation to the occupant’s ear. The variability associated with gear micro-geometry plays crucial role during optimization in the quest for robust gear design.

Automotive manufacturers are constantly working towards enhancing the driving experience of the customers. In this context, improving the static and dynamic gear shift quality plays a major role in ensuring a pleasant and comfortable driving experience. Moreover, the gear shift quality of any manual transmission is mainly defined by the design of the synchronizer system. The synchronizer sleeve strut detent groove profile plays a vital role in defining the performance of the synchronizer system by generating the minimum required pre-synchronization force. This force is important to move the outer synchronizer ring (blocker ring) to the required index position and to wipe-out the oil from the conical friction surfaces to build rapid high cone torque. Both these functional requirements are extremely critical to have a smooth and quick synchronization of the rotating parts under dynamic shift conditions.

A Unique Methodology to Evaluate the Structural Robustness of a Dual-Mass Flywheel under Real-World Usage Conditions

Dual mass flywheel (DMF) is an excellent solution to improve the noise, vibration and harshness (NVH) characteristic of any vehicle by isolating the driveline from the engine torsional vibrations. For the same reason, DMFs are widely used in high power-density diesel and gasoline engines. However, the real-world usage conditions pose a lot of challenges to the structural robustness of the DMF. In the present work, a new methodology is developed to evaluate the robustness of a DMF fitted in a compact sports utility vehicle (SUV) with rear-wheel drive architecture. The abuse conditions (mis-gear, sudden braking, etc) in the real-world usage could lead to a sudden engine stall leading to an abnormally high angular deceleration of the driveline components. The higher rate of deceleration coupled with the higher rotational moment of inertia of the systems might end up in introducing a significantly high impact torque on the DMF.

An Extensive Optimization Methodology to Validate the Exhaust After-Treatment System of a BS VI Compliant Modern Diesel Engine

The Indian automotive industry has migrated from BS IV (Bharat stage IV) to BS VI (Bharat Stage VI) emission norms from 1st April 2020. This two-step migration of the emission regulations from BS IV to BS VI demands significant engineering efforts to design and integrate highly complex exhaust after-treatment system (EATS). In the present work, the methodology used to evaluate the EATS of a high power-density 1.5-liter diesel engine is discussed in detail. The EATS assembly of the engine consists of a diesel oxidation catalyst (DOC), a diesel particulate filter with selective catalytic reduction coating (sDPF), urea dosing module and urea mixer. Typically, all these components that are needed for emission control are integrated into a single canning of shell thickness ~1.5mm. Moreover, the complete EATS is directly mounted onto the engine with suitable mounting brackets on the cylinder block and cylinder head.

Optimization of the Bearing Oil Supply Concept of a High Power-Density Diesel Engine to Minimize Oil Pump Friction

Reducing the mechanical friction of internal combustion engines could play a major role in improving the brake specific fuel consumption (BSFC). Hence, it is important to reduce the friction at every component and sub-system level. In the present work, the oil pump friction of a 1.5 liter 4-cylinder diesel engine is optimized by reducing the oil pump displacement volume by 20%. This could be achieved by adopting an optimized oil supply concept which could reduce the oil leakage through the main bearings and connecting rod bearings. A 1-dimensional oil flow simulation was carried out to predict the oil flow distribution across the engine for different speeds. The results indicate that the oil leakage through the main bearings and connecting rod bearings contribute to ~25% of the total oil flow requirement of the engine. In a conventional oil supply concept, the big-end bearing of each connecting rod is connected to the adjacent main bearing through an internal oil hole.

Design and Development of an Ultra-Low Friction and High Power-Density Diesel for the Indian Market

This paper explains the methodology to design a high power-density diesel engine capable of 180 bar peak firing pressure yet achieving the lowest level of mechanical friction. The base engine architecture consists of an 8 mm crank-offset which is an optimized value to have the lowest piston side forces. The honing specification is changed from a standard plateau honing to an improved torque plate slide honing with optimized surface finish values. The cumulative tangential force of the piston rings is reduced to an extreme value of 28.5 N. A rectangular special coated top ring and a low-friction architecture oil ring are used to reduce the friction without increasing the blow-by and oil consumption. A special low-friction coating is applied on the piston skirt in addition to the optimized skirt profile to have reduced contact pressure. The piston pin is coated with diamond-like carbon (DLC) coating to have the lowest friction.

A Holistic Approach to Develop a Modern High-Power Density Diesel Engine to Meet Best-in-Class NVH Levels

The ever-increasing customer expectations put a lot of pressure on car manufacturers to constantly reduce the noise, vibration, and harshness (NVH) levels. This paper presents the holistic approach used to achieve best-in-class NVH levels in a modern high-power density 1.5 lit 4-cylinder diesel engine. In order to define the NVH targets for the engine, global benchmark engines were analysed with similar cubic capacity, power density, number of cylinders and charging system. Moreover, a benchmark diesel engine (considered as best-in-class in NVH) was measured in a semi-anechoic chamber to define the engine-level NVH targets of the new engine. The architecture selection and design of all the critical components were done giving due consideration to NVH behaviour while keeping a check on the weight and cost.

A Comprehensive Study on the Challenges of Dual Mass Flywheel in Real-World Operating Conditions of the Indian Market

The present work is focussed on the real-world challenges of a dual mass flywheel (DMF) equipped vehicle in the Indian market. DMFs are widely used to isolate the drivetrain from the high torsional vibrations induced by the engine. While DMFs can significantly improve noise, vibration and harshness (NVH) characteristics of a vehicle, there are multiple challenges experienced in real-world operating conditions when compared with the single mass flywheel (SMF). The present work explains the challenges of using a DMF in a high power-density diesel powertrain for a multi-purpose vehicle (MPV) application in the Indian market. Measurements on the flat-road operating conditions revealed that the DMF vehicle is very sensitive for launch behaviour and requires a higher clutch modulation. Vibration measurements at the driver’s seat confirm that the SMF vehicle could be launched more comfortably at the engine idle speed of 850 RPM.
