Development of a Hybrid-Electric Medium-HD Demonstrator Vehicle with a Pent-Roof SI Natural Gas Engine

In response to global climate change, there is a widespread push to reduce carbon emissions in the transportation sector. For the difficult to decarbonize heavy-duty (HD) vehicle sector, lower carbon intensity fuels can offer a low-cost, near-term solution for CO2 reduction. The use of natural gas can provide such an alternative for HD vehicles while the increasing availability of renewable natural gas affords the opportunity for much deeper reductions in net-CO2 emissions. With this in consideration, the US National Renewable Energy Laboratory launched the Natural Gas Vehicle Research and Development Project to stimulate advancements in technology and availability of natural gas vehicles. As part of this program, Southwest Research Institute developed a hybrid-electric medium-HD vehicle (class 6) to demonstrate a substantial CO2 reduction over the baseline diesel vehicle and ultra-low NOx emissions.

V2X Communication Protocols to Enable EV Battery Capacity Measurement: A Review

The US EPA and the California Air Resources Board (CARB) require electric vehicle range to be determined according to the Society of Automotive Engineers (SAE) surface vehicle recommended practice J1634 - Battery Electric Vehicle Energy Consumption and Range Test Procedure. In the 2021 revision of the SAE J1634, the Short Multi-Cycle Test (SMCT) was introduced. The proposed testing protocol eases the chassis dynamometer test burden by performing a 2.1-hour drive cycle on the dynamometer, followed by discharging the remaining battery energy into a battery cycler to determine the Useable Battery Energy (UBE). Opting for a cycler-based discharge is financially advantageous due to the extended operating time required to fully deplete a 70-100kWh battery commonly found in Battery Electric Vehicles (BEVs).

Stress Generation in Large Pouch Cells Under Cycling and Abuse Conditions

Pouch cells are increasingly popular form factors for the construction of energy storage systems in electric vehicles of all classes. Knowledge of the stress generated by these higher capacity pouch cells is critical to properly design battery modules and packs for both normal and abnormal operation. Existing literature predominantly offers data on smaller pouch cells with capacities of less than 10 Ah, leaving a gap in our understanding of the behavior of these larger cells. This experimental study aimed to bridge this knowledge gap by measuring loads and stresses in constrained 65 Ah pouch cells under both cycling and abuse conditions. To capture the desired responses, a load cell was located within a robust fixture to measure cell stress in real time after the application of a preload of approximately 30 kilograms or 294 N, equivalent to a pressure of 0.063 bar, with a fixed displacement.

Development of Benchmarking Methods for Electric Vehicle Drive Units

As part of the U.S. Environmental Protection Agency’s (EPA’s) continuing assessment of advanced light-duty automotive technologies in support of regulatory and compliance programs, a development project was started to study various test methods to benchmark Electric Drive Units (EDUs) consisting of an electric motor, inverter and a speed-reduction gearset. Several test methods were identified for consideration, including both in-vehicle testing of the complete EDU and stand-alone testing of the EDU and its subcomponents after removal from the vehicle. In all test methods explored, sweeps of speed and torque test points were conducted while collecting key EDU data required to determine efficiency, including motor torque and speed, direct current (DC) battery voltage and current into the inverter, and three-phase alternating current (AC) phase voltages and currents out of the inverter and into the electric motor.

Using ALPHA v3.0 to Simulate Conventional and Electrified GHG Reduction Technologies in the MY2022 Light-Duty Fleet

As GHG and fuel economy regulations of light-duty vehicles have become more stringent, advanced emissions reduction technology has extensively penetrated the US light-duty vehicle fleet. This new technology includes not only advanced conventional engines and transmissions, but also greater adoption of electrified powertrains. In 2022, electrified vehicles – including mild hybrids, strong hybrids, plug-ins, and battery electric vehicles – made up nearly 17% of the US fleet and are on track to further increase their proportion in subsequent years. The Environmental Protection Agency (EPA) has previously used its Advanced Light-Duty Powertrain and Hybrid Analysis (ALPHA) full vehicle simulation tool to evaluate the greenhouse gas (GHG) emissions of light-duty vehicles. ALPHA contains a library of benchmarked powertrain components that can be matched to specific vehicles to explore GHG emissions performance.

Post-Mortem Analysis of DAAAC and Conventionally Aged Aftertreatment Systems

Upcoming regulations from CARB and EPA will require diesel engine manufacturers to validate aftertreatment durability with full useful life aged components. To this end, the Diesel Aftertreatment Accelerated Aging Cycle (DAAAC) protocol was developed to accelerate aftertreatment aging by accounting for hydrothermal aging, sulfur, and oil poisoning deterioration mechanisms. Two aftertreatment systems aged with the DAAAC protocol, one on an engine and the other on a burner system, were directly compared to a reference system that was aged to full useful life using conventional service accumulation. After on-engine emission testing of the fully aged components, DOC and SCR catalyst samples were extracted from the aftertreatment systems to compare the elemental distribution of contaminants between systems. In addition, benchtop reactor testing was conducted to measure differences in catalyst performance.

Demonstration of Ego Vehicle and System Level Benefits of Eco-Driving on Chassis Dynamometer

Eco-Driving with connected and automated vehicles has shown potential to reduce energy consumption of an individual (i.e., ego) vehicle by up to 15%. In a project funded by ARPA-E, a team led by Southwest Research Institute demonstrated an 8-12% reduction in energy consumption on a 2017 Prius Prime. This was demonstrated in simulation as well as chassis dynamometer testing. The authors presented a simulation study that demonstrated corridor-level energy consumption improvements by about 15%. This study was performed by modeling a six-kilometer-long urban corridor in Columbus, Ohio for traffic simulations. Five powertrain models consisting of two battery electric vehicles (BEVs), a hybrid electric vehicle (HEV), and two internal combustion engine (ICE) powered vehicles were developed. The design of experiment consisted of sweeps for various levels of traffic, penetration of smart vehicles, penetration of technology, and powertrain electrification.

Low Ambient Temperature Impact on a Low NOX Demonstration System

In 2020, CARB adopted the low NOX omnibus ruling, which provided revisions to on-road heavy duty engine compliance standards and certification practices. As part of the updates to the regulation, CARB has introduced a new in-use vehicle testing process that broadens the operation modes tested and considers the manufacturer’s intended vehicle application. Compared to the previous method, or the Not-to-Exceed approach, cold start and low ambient temperature provisions were included as part of the updates. The inclusion of low temperature operation requires the OEMs to design a robust engine and aftertreatment package that extends NOX conversion performance. The following work discusses the NOX emissions performance impact in a low temperature ambient environment. The engine and aftertreatment system evaluated was designed to comply with CARB’s low NOX regulations. The cycles tested included the CARB Southern NTE cycle and an FTP-LLC protocol.

A One-Way Coupled Modeling Method to Simulate Battery Pack Thermal Runaway Initiated by an External Impact

There is an ongoing proliferation of electric and electrified vehicles as manufacturers seek to reduce their carbon footprint and meet the carbon reduction targets mandated by governments around the world. An ongoing challenge in electric vehicle design is the efficient and safe design of battery packs. There are significant safety challenges for lithium battery packs relating to thermal runaway, which can be initiated through overheating and internal short from defects or external damage. This work proposes a robust method to couple the mechanical damage in a battery module calculated from a dynamic model with a thermal model of the battery that includes heating from electro-chemical sources as well as Arrhenius reactions from the battery cells. The authors identify the main sources of thermal runaway initiation and propagation in an impact scenario simulating a vehicle collision. The modeling approach was developed and validated using test data.

DAAAC Protocol for Durability Demonstration of Diesel Aftertreatment Systems: Emissions Performance Validation

Aftertreatment durability demonstration is a required validation exercise for on-road medium and heavy-duty diesel engine certification. The demonstration is meant to validate emissions compliance for the engine and aftertreatment system at full useful life or FUL. Current certification practices allow engine manufacturers to complete partial aging and then extrapolate emissions performance results to FUL. While this process reduces the amount of service accumulation time, it does not consider changes in the aftertreatment deterioration rate. Rather, deterioration is assumed to occur at a linear rate, which may lead to false conclusions relating to emissions compliance. With CARB and EPA’s commitment to the reduction of criteria emissions, emphasis has also been placed on revising the existing certification practices. The updated practices would require engine manufacturers to certify with an aftertreatment system aged to FUL.

Quantifying System Level Impact of Connected and Automated Vehicles in an Urban Corridor

Numerous studies have demonstrated significant energy reduction for an ego vehicle by up to 20% leveraging Vehicle-to-Everything (V2X) technologies [1-4]. Some studies have also analyzed the impact of such vehicles on the energy consumption of other vehicles in a suburban or a highway corridor [5, 6], but the impact in an urban setting has not been studied yet. Southwest Research Institute (SwRI), in collaboration with Continental and Hyundai, is currently working on a Department of Energy funded project that is focused on quantifying the impact of multiple ego vehicles (smart vehicles) on the total energy consumption of the corridor under various traffic conditions, vehicle electrification level, vehicle-to-vehicle (V2V) technology penetration, and the number of smart (ego) vehicles in an urban setting. A six-kilometer-long urban corridor from Columbus, Ohio was modeled and calibrated with real-world data in PTV Vissim traffic microsimulation software.

Development of Steady State NO2:NOX Control via an Independent Nitric Decomposition System for the Exhaust Composition Transient Operation Laboratory

Southwest Research Institute (SwRI) utilizes the burner-based Exhaust Composition Transient Operation LaboratoryTM (ECTO-Lab) to accurately simulate transient engines and replicate real exhaust that is produced by light and heavy-duty engines for aftertreatment aging and evaluations. This system can generate and dose NOX over transient cycles from a range of 20 ppm to 1200 ppm where the NOX is generated by the in-situ decomposition and combustion of a fuel-bound, nitrogen containing compound. During the combustion and decomposition of the nitrogen containing compound over 95 % of the NOX generated is in the form of NO. To authentically simulate exhaust gases, it is necessary to account for the distribution of the NO to the NO2. Since previous work has established that the decomposition of nitric acid can be utilized as a method to generate NO2, the objective of this project was to develop control of NO and NO2 within SwRI’s ECTO-Lab through the decomposition of nitric acid.

Internal short-circuit in cells/batteries is a phenomenon where there is direct electrical contact between the positive and negative electrodes leading to thermal runaway. The nail penetration tests were used to simulate an internal short circuit within the battery, where a conductive nail was used to pierce the battery cell separator membrane which provided direct electrical contact between the positive and negative electrodes. The batteries tested during this work were common batteries used in existing automotive applications, and they included a nickel manganese cobalt (NMC) battery from a Chevrolet Bolt, a lithium manganese oxide (LMO) battery from a Chevrolet Volt, and a lithium iron phosphate (LFP) battery in a hybrid transit bus. The battery abuse and emissions tests were designed to intentionally drive the three different battery chemistries into thermal runaway while measuring battery temperatures, battery voltages and gaseous emissions.

Meeting Future NOX Emissions Over Various Cycles Using a Fuel Burner and Conventional Aftertreatment System

The commercial vehicle industry continues to move in the direction of improving brake thermal efficiency while meeting more stringent diesel engine emission requirements. This study focused on demonstrating future emissions by using an exhaust burner upstream of a conventional aftertreatment system. This work highlights system results over the low load cycle (LLC) and many other pertinent cycles (Beverage Cycle, and Stay Hot Cycle, New York Bus Cycle). These efforts complement previous works showing system performance over the Heavy-Duty FTP and World Harmonized Transient Cycle (WHTC). The exhaust burner is used to raise and maintain the Selective Catalytic Reduction (SCR) catalyst at its optimal temperature over these cycles for efficient NOX reduction. This work showed that tailpipe NOX is significantly improved over these cycles with the exhaust burner.

Improving Brake Thermal Efficiency Using High-Efficiency Turbo and EGR Pump While Meeting 2027 Emissions

Commercial vehicles are moving in the direction of improving brake thermal efficiency while also meeting future diesel emission requirements. This study is focused on improving efficiency by replacing the variable geometry turbine (VGT) turbocharger with a high-efficiency fixed geometry turbocharger. Engine-out (EO) NOX emissions are maintained by providing the required amount of exhaust gas recirculation (EGR) using a 48 V motor driven EGR pump downstream of the EGR cooler. This engine is also equipped with cylinder deactivation (CDA) hardware such that the engine can be optimized at low load operation using the combination of the high-efficiency turbocharger, EGR pump and CDA. The exhaust aftertreatment system has been shown to meet 2027 emissions using the baseline engine hardware as it includes a close coupled light-off SCR followed by a downstream SCR system.

Light Duty Vehicle Life Cycle Analysis

The short-term future direction of the automotive transportation sector is uncertain. Many governments and environmental localities around the world are proposing internal combustion engine (ICE) bans and enacting large subsidy programs for zero-tailpipe emissions vehicles powered by batteries or fuel-cells. Such policies can be effective in driving the consumer towards specific powertrains. The reason for such aggressive change is to reduce the sector’s carbon footprint. However, it is not clear if these proposals will reduce greenhouse gas (GHG) emissions. Emissions from raw material extraction, manufacturing, and power generation are shadowed by the focus on reducing the reliance on fossil fuel use. Emissions from non-tailpipe sources should also be considered before pushing for a rapid change to powertrains. Life-cycle analysis (LCA) can assess the GHG emissions produced before, during and after the life of a vehicle in a cradle-to-grave analysis.

Particle Number Emissions Evaluation for Conventional SI, Low-Pressure Loop EGR, and D-EGR Combustion Strategies

The size and distribution of a vehicle’s tailpipe particulate emissions can have a strong impact on human health, especially if the particles are small enough to enter the human respiratory system. Gasoline direct injection (GDI) has been adopted widely to meet stringent fuel economy and CO2 regulations across the globe for recent engine architectures. However, the introduction of GDI has led to challenges concerning the particulate matter (PM) and particle number (PN) emissions from such engines. This study aimed to compare the particulate emissions of three SI combustion strategies: conventional SI, conventional stoichiometric low-pressure exhaust gas recirculation (LP-EGR), and Dedicated-EGR (D-EGR) at four specific test conditions. It was shown that the engine-out PM/PN for both the EGR strategies was lower than the conventional SI combustion under normal operating conditions. The test conditions were chosen to represent the WLTC test conditions.

Solid Particle Emissions from a Diesel Fuel Based Burner Platform

Diesel engines are the primary power source for the medium and heavy-duty truck applications in the US. There is a wide range of regulatory developments being considered in the US that would impact the field of diesel engines and aftertreatment systems, such as the California Air Resources Board’s (CARB) low NOX standards and the extended durability requirement for aftertreatment systems. The proposed durability standards would require manufacturers to develop aftertreatment systems targeting up to 800,000 miles of full useful life (FUL) for Heavy heavy-duty (HHD) Application. Robust design and validation of aftertreatment systems is critical to ensure compliance with such stringent regulations. Several methodologies are being considered by the regulatory agencies for the compliance validation process, including the option of accelerated aging of the aftertreatment systems for a portion of the FUL.

Fast Diesel Aftertreatment Heat-up Using CDA and an Electrical Heater

Commercial vehicles require fast aftertreatment heat-up in order to move the SCR catalyst into the most efficient temperature range to meet upcoming NOX regulations. Today’s diesel aftertreatment systems require on the order of 10 minutes to heat up during a cold FTP cycle. The focus of this paper is to heat up the aftertreatment system as quickly as possible during cold starts and maintain a high temperature during low load, while minimizing fuel consumption. A system solution is demonstrated using a heavy-duty diesel engine with an end-of-life aged aftertreatment system targeted for 2027 emission levels using various levels of controls. The baseline layer of controls includes cylinder deactivation to raise the exhaust temperature more than 100° C in combination with elevated idle speed to increase the mass flowrate through the aftertreatment system. The combination yields higher exhaust enthalpy through the aftertreatment system.
