Acoustics and Drivability as the Main Drivers for Customer Satisfaction for electrified 2-Wheeler

Along with the global trend for electrification, also motorcycle industry is entering new spheres of highly advanced products and is increasing customer demands for electric mobility. Beside hard facts such as performance, driving range, durability and ease of use, also the brand specific attributes such as styling, driveability and even sound for electrified 2-wheeler are very emotional, unique selling prepositions. To determine the subjective parameters for driveability and acoustics, AVL has developed dedicated tools and methods to quantify these attributes with high maturity. In terms of acoustics and NVH there are several crucial noise sources within electrified powertrains, which have to be treated with high attention from the initial development phase to avoid any kind of unforeseen annoyances: E-motor with inverter, transmission and secondary drive are most relevant. This issue becomes even more important with the ongoing market trend of products featuring increased power.

The motorcycle and small engine industry is entering a chapter where emission legislation (EU5, BS6) is adapted to the automotive industries and especially CO2 emission is coming more and more into the focus of the OEMs, the legislative authorities and finally the end-user. Technologies like variable valve actuation, direct gasoline injection and turbo charging are state of the art in the automotive industry and have brought the efficiency of the internal combustion engine onto the next level. Nevertheless the small engine manufacturers are seeking for solutions which are cost efficient as well as simple and easy to apply. Even powertrain complexity is increasing the development efforts have to be kept moderate. Therefore, there is strong request for modern instrumentation and Testbeds which support an efficient and effective development process.

A Hybrid Development Process for NVH Optimization and Sound Engineering Considering the Future Pass-by Homologation Demands

Beside hard facts as performance, emissions and fuel consumption especially the brand specific attributes such as styling and sound are very emotional, unique selling prepositions. To develop these emotional characters, within the given boundary conditions of the future pass-by regulation, it is necessary to define them at the very beginning of the project and to follow a consequent development process. The following paper shows examples of motorcycle NVH development work on noise cleaning and sound engineering using a hybrid development process combining front loading, simulation and testing. One of the discussed solutions is the investigation of a piston pin offset in combination with a crankshaft offset for the reduction of friction. The optimization of piston slap noise as a result of the piston secondary motion was performed by simulation. As another example a simulation based development was performed for the exhaust system layout.

The automotive trend towards increased levels of electrification is showing a clear direction for hybrid technologies. Nowadays Mild- and plug-in-hybrids open a very wide area of future developments whereas battery electric vehicles (BEV) are still evident but still perceived as niche products with limited production volumes. Nevertheless, major OEMs are working on these kinds of vehicles and have also brought such EV concepts into series production. All of these designs show a clear trend that, beside the topic of electric traction motor and energy storage systems, the internal combustion engine (ICE) is also coming into focus again. In many of these vehicles the range extender (RE) unit is foreseen as an emergency unit to recharge the batteries if the state of charge (SOC) is too low. One of the major advantages of a BEV over other designs is the very good acoustic behavior, so the NVH performance becomes the most challenging topic for RE development.

Objective Driveability Development of Motorcycles with AVL-DRIVE

Originally developed for the automotive market, a fully automatic real-time measurement tool AVL-DRIVE is commercially available for analyzing and scoring vehicle drive quality, also known as “Driveability”. This system from AVL uses its own transducers, calibrated to the sensitivity and response of the human body to measure the forces felt by the driver, such as acceleration, shock, surging, vibration, noise, etc. Simultaneously, the vehicle operating conditions are measured, (throttle grip angle, engine speed, gear, vehicle speed, temperature, etc.). Because the software is pre-programmed with the scores from a multitude of different vehicles in each vehicle class via neural networks and fuzzy logic formula, a quality score with reference to similar competitor vehicles is instantly given. This tool is already successfully implemented in the market for years to investigate such driveability parameters for passenger cars.

Due to the restricted capacity of today's battery systems and therefore limited operating range of electric vehicles (EV), several solutions for recharging the energy storage during driving already have been published and still are the subject of extensive development programs. One example is the Range Extender (RE), which is a combination of an internal combustion engine (ICE) with a generator unit, which serves the purpose of a power back-up in case of a battery with low state of charge (SOC), without any direct connection to the drivetrain. For this kind of RE-application, different boundary conditions are very important. Especially in EVs topics like packaging space and NVH behavior play a main role. To fulfill these important characteristics, AVL has developed a Wankel-RE unit in which the generator is driven directly from the eccentric shaft of the rotary-piston ICE.

Beside the automotive industry, where 2-cylinder inline engines are catching attention again, twin-cylinder configurations are quite usual in the small engine world. From stationary engines and range-extender use to small motorcycles up to big cruisers and K-Cars this engine architecture is used in many types of applications. Because of very good overall packaging, performance characteristics and not least the possibility of parts-commonality with 4-cylinder engines nearly every motorcycle manufacturer provides an inline twin in its model range. Especially for motorcycle applications where generally the engine is a rigid member of the frame and vibrations can be transferred directly to the rider an appropriate balancing system is required.

Compact Engine Architecture for Best Fuel Efficiency and High Performance - Challenge or Contradiction

The world of automotive engineering shows a clear direction for upcoming development trends. Stringent fleet average fuel consumption targets and CO2 penalties as well as rising fuel prices and the consumer demand to lower operating costs increases the engineering efforts to optimize fuel economy. Passenger car engines have the benefit of higher degree of technology which can be utilized to reach the challenging targets. Variable valve timing, downsizing and turbo charging, direct gasoline injection, highly sophisticated operating strategies and even more electrification are already common technologies in the automotive industry but can not be directly carried over into a motorcycle application. The major differences like very small packaging space, higher rated speeds, higher power density in combination with lower production numbers and product costs do not allow implementation such high of degree of advanced technology into small-engine applications.

The demand for improved fuel economy and the request for Zero Emission within cities require complex powertrains with an increasing level of electrification already in a short-termed timeframe until 2025. According to general expectations the demand for Mild-Hybrid powertrains will increase significantly within a broad range of implementation through all vehicle classes as well as on electric vehicles with integrated Range Extender (RE) mainly for use in urban areas. Whereas Mild Hybrid Vehicles basically use downsized combustion engines at current technology level, vehicles with a high level of powertrain electrification allow significantly different internal combustion engine (ICE) concepts. At AVL, various engine concepts have been investigated and evaluated with respect to the key criteria for a Range Extender application. A Wankel rotary engine concept as well as an inline 2 cylinder gasoline engine turned out to be most promising.

NVH of Electric Vehicles with Range Extender

Intensive R&D is currently performed worldwide on hybrid and electric vehicles. For full electric vehicles the driving range is limited by the capacity of currently available batteries. If such a vehicle shall increase its driving range some range extending backup system should be available. Such a Range Extender is a small system of combustion engine and electric generator which produces the required electricity for charging the batteries in time. Since the acoustic response of an electric motor driving the vehicle and of a combustion engine as part of a Range Extender is very different by nature an extensive acoustic tuning of the Range Extender is necessary to meet the requirements of exterior vehicle noise and passenger comfort. This paper describes the NVH (noise, vibration & harshness) development work of a range extender within the AVL approach of an electrically driven passenger car with range extender.

Diesel engines, especially CR (Common Rail) DI (Direct Injection) TCI (Turbo Charged Inter-cooled), share a wide acceptance in the passenger car market due to the enormous torque and flexibility at low engine speed. A pre - condition for the use of a diesel engine in a motorcycle is that the disadvantages like combustion noise and visible smoke are reduced or eliminated. Moreover the fuel economy and performance characteristics of a diesel engine are dedicated to be used in a touring or large displacement motorcycle. The AVL engine concept is the first high performance diesel engine to be specially designed for motorcycles in terms of packaging and styling. To compensate for the limited engine speed range a gearbox with a wide ratio spread is required. This leads to a manual transmission with at least 6 gears or an automatic transmission. For the AVL concept an AMT (Automated Manual Transmission) was selected.
