Turbocharging system selection for a hydrogen-fuelled spark-ignition internal combustion engine for heavy-duty applications

Nowadays, green hydrogen can play a crucial role in a successful clean energy transition, thus reaching net zero emissions in the transport sector. Moreover, hydrogen exploitation in internal combustion engines is favoured by its suitable combustion properties and quasi-zero harmful emissions. High flame speeds enable a lean combustion approach, which provides high efficiency and reduces NOx emissions. However, high air flow rates are required to achieve the load levels typical of heavy-duty applications. In this framework, the present study aims to investigate the required boosting system of a 6-cylinder, 13-liter heavy-duty spark ignition engine through 1D numerical simulation. A comparison among various architectures of the turbocharging system and the size of each component is presented, thus highlighting limitations and potentialities of each architecture and providing important insights for the selection of the best turbocharging system.

In recent years, the urgent need to fully exploit the fuel economy potential of the Electrified Vehicles (xEVs) through the optimal design of their Energy Management System (EMS) have led to an increasing interest in Machine Learning (ML) techniques. Among them, Reinforcement Learning (RL) seems to be one of the most promising approaches thanks to its peculiar structure, in which an agent is able to learn the optimal control strategy through the feedback received by a direct interaction with the environment. Therefore, in this study, a new Soft Actor-Critic agent (SAC), which exploits a stochastic policy, was implemented on a digital twin of a state-of-the-art diesel Plug-in Hybrid Electric Vehicle (PHEV) available on the European market. The SAC agent was trained to enhance the fuel economy of the PHEV while guaranteeing its battery charge sustainability.

The use of hydrogen in internal combustion engines is an effective approach to significantly support the reduction of CO2 emissions from the transportation sector using technically affordable solutions. The use of direct injection is the most promising approach to fully exploit hydrogen potential as a clean fuel, while preserving targets in terms of power density and emissions. In this frame, the development of an effective combustion system largely relies on the hydrogen-air mixture formation process, so to adequately control the charge stratification to mitigate pre-ignitions and knock and to minimize NOx formation. Hence, improving capabilities of designing a correct gas jet-air interaction is of paramount importance. In this paper the analysis of the evolution of a high-pressure gas jet produced by a single-hole prototype injector operated with different pressure ratios is presented.

Nowadays numerical simulations play a major role in the development of future sustainable powertrain thanks to their capability of investigating a wide spectrum of innovative technologies with times and costs significantly lower than a campaign of experimental tests. In such a framework, this paper aims to assess the predictive capabilities of an 1D-CFD engine model developed to support the design and the calibration of the innovative highly efficient spark ignition engine of the PHOENICE (PHev towards zerO EmissioNs & ultimate ICE efficiency) EU H2020 project. As a matter of fact, the availability of a reliable simulation platform is crucial to achieve the project target of 47% peak indicating efficiency, by synergistically exploiting the combination of innovative in-cylinder charge motion, Miller cycle with high compression ratio, lean mixture with cooled Exhaust Gas Recirculation (EGR) and electrified turbocharger.

Experimental and Numerical Analysis of a Swirled Fuel Atomizer for an Aftertreatment Diesel Burner

Emission legislation for light and heavy duty vehicles is requiring a drastic reduction of exhaust pollutants from internal combustion engines (ICE). Achieving a quick heating-up of the catalyst is of paramount importance to cut down cold start emissions and meet current and new regulation requirements. This paper describes the development and the basic characteristics of a novel burner for diesel engines exhaust systems designed for being activated immediately at engine cold start or during vehicle cruise. The burner is comprised of a swirled fuel dosing system, an air system, and an ignition device. The main design characteristics are presented, with a detailed description of the atomization, air-fuel interaction and mixture formation processes. An atomizer prototype has been extensively analyzed and tested in various conditions, to characterize the resulting fuel spray under cold-start and ambient operating conditions.

A Comparison of Methanol, Methane and Hydrogen Fuels for SI Engines: Performance and Pollutant Emissions

The urban mobility electrification has been proposed as the main solution to the vehicle emission issues in the next years. However, internal combustion engines have still great potential to decarbonize the transport sector through the use of low/zero-carbon fuels. Alcohols such us methanol, have long been considered attractive alternative fuels for spark ignition engines. They have properties similar to those of gasoline, are easy to transport and store. Recently, great attention has been devoted to gaseous fuels that can be used in existing engine after minor modification allowing to drastically reduce the pollutant emissions. In this regard, this study tries to provide an overview on the use of alternative fuels, both liquid and gaseous in spark ignition engines, highlighting the benefits as well as the criticalities. The investigation was carried out on a small displacement spark ignition engine capable to operate both in port fuel and direct injection mode.

Numerical Assessment of Port Water Injection Capabilities to Reduce CO2 Emissions of a Lambda 1 Turbocharged Spark Ignition Engine

The continuous tightening of CO2 emission targets along with the introduction of Real Driving Emissions (RDE) tests make Water Injection (WI) one of the most promising solutions to improve efficiency, enhance performance and reduce emissions of turbocharged high-performance Spark Ignition engines. This technology, by reducing local in-cylinder mixture temperature, enables higher compression ratios, optimal spark timing and stoichiometric combustion over the entire engine operating range. This research activity, therefore, aims to assess the benefits in terms of CO2 emission reduction of a Port Water Injection (PWI) system integrated in a Downsized Turbocharged Direct Injection Spark Ignition (T-DISI) Engine. In this regard, a 1D-CFD model of the engine capable to predict the impact of the water content on both the combustion process and the knock likelihood was firstly developed.

A Synergic Use of Innovative Technologies for the Next Generation of High Efficiency Internal Combustion Engines for PHEVs: The PHOENICE Project

Despite the legislation targets set by several governments of a full electrification of new light-duty vehicle fleets by 2035, the development of innovative, environmental-friendly Internal Combustion Engines (ICEs) is still crucial to be on track toward the complete decarbonization of on road-mobility of the future. In such a framework, the PHOENICE (PHev towards zerO EmissioNs & ultimate ICE efficiency) project aims at developing a C SUV-class plug-in hybrid (P0/P4) vehicle demonstrator capable to achieve a -10% fuel consumption reduction with respect to current EU6 vehicle while complying with upcoming EU7 pollutant emissions limits. Such ambitious targets will require the optimization of the whole engine system, exploiting the possible synergies among the combustion, the aftertreatment and the exhaust waste heat recovery systems.

Preliminary Assessment of Hydrogen Direct Injection Potentials and Challenges through a Joint Experimental and Numerical Characterization of High-Pressure Gas Jets

The interest towards hydrogen fueling in internal combustion engines (ICEs) is rapidly growing, due to its potential impact on the reduction of the carbon footprint of the road transportation sector in a short-term scenario. While the conversion of the existing fleet to a battery-electric counterpart is highly debated in terms of both technical feasibility and life-cycle-based environmental impact, automotive researchers and technicians are exploring other solutions to reduce, if not to nullify, the carbon footprint of the existing ICE fleet. Indeed, ICE conversion to “green” fuels is seen as a promising short-term solution which does not require massive changes in powertrain production and end-of-life waste management. To better evaluate potentials and challenges of hydrogen fueling, a clear understanding of fuel injection and mixture formation prior to combustion is mandatory.

The Effect of Ethanol and Methanol Blends on the Performance and the Emissions of a Turbocharged GDI Engine Operating in Transient Condition

Direct injection spark ignition engines represent an effective technology to achieve the goal of carbon dioxide emission reduction. Further reduction of the carbon footprint can be achieved by using carbon-neutral fuels. Oxygenated alcohols are well consolidated fuels for spark ignition engines providing also the advantages of knock resistance and low soot tendency production. Methanol and ethanol are possible candidates as alternative fuels to gasoline due to their similar properties. In this study a blend at 25 % v/v of ethanol in gasoline (E25) and a blend with 80% gasoline, 5 % v/v ethanol and 15% v/v of methanol (GEM) were tested. These blends were considered since E25 is already available at fuel pump in some countries. The GEM blend, instead, could represent a valid alternative in the next future. Experiments were carried out on a high performance, turbocharged 1.8 L direct injection spark ignition engine over the Worldwide Harmonized Light Vehicles Test Cycle.

Close-coupled aftertreatment systems (ATS) for automotive Diesel engines composed of DOC and SCR offer a significant potential in terms of pollutant emission control capability even with the introduction of more aggressive driving cycles and rigorous limits for type-approval tests. This is particularly important for incoming certification standards where the forecast is showing a trade-off towards ultra-low NOx emissions values. As the SCR system NOx conversion capability largely relies on both the UWS mixing device and on NOx sensors used to detect the actual NH3 slip and residual NOx concentration, developing numerical simulation tools for the analysis of the actual flow pattern and species concentration over peculiar sections of the exhaust system is crucial to support the ATS development process.

Flow noise produced by the turbulent motion of the exhaust gases is one of the main contributions to the noise generation for a heavy-duty vehicle. The exhaust system has therefore to be optimized since the early stages of the design to improve the engine’s Noise Vibration Harshness (NVH) performance and to comply with legislation noise limits. In this context, the availability of reliable Computational Aero-Acoustics (CAA) methodologies is crucial to assess the noise mitigation potential of different exhaust system designs. In the present work, a characterization of the sound generation in a heavy-duty exhaust system was carried out evaluating the noise attenuation potential of a design modification, by means of a hybrid CAA methodology.

Sub-23 nm Particle Measurement and Assessment of Their Volatile Fraction at Exhaust of a Four Cylinder GDI Engine Fueled with E10 and E85 Under Transient Conditions

In view of the new emission regulations seeking to lower the particle cut-off size down to the current 23 nm, an extensive comprehension on the nature of sub-23 nm particles is crucial. In this regard, a new challenge lies ahead considering an even more massive use of biofuels. The objective of this research study was to characterize the sub-23 nm particles and to evaluate their volatile organic fraction (VOF) from a high performance, 1.8 L gasoline direct injection (GDI) engine under the Worldwide harmonized Light vehicles Test Cycle (WLTC). Particle emissions were measured through an Engine Exhaust Particle Sizer (EEPS) capable of particle sizing and counting in the range 5.6 - 560 nm. The sampling and conditioning were performed by both a single diluter and the Dekati Engine Exhaust Diluter (DEED) a Particle Measurement Programme (PMP) compliant sample conditioning system.

The use of Ducted Fuel Injection (DFI) for attenuating soot formation throughout mixing-controlled diesel combustion has been demonstrated impressively effective both experimentally and numerically. However, the last research studies have highlighted the need for tailored engine calibration and duct geometry optimization for the full exploitation of the technology potential. Nevertheless, the research gap on the response of DFI combustion to the main engine operating parameters has still to be fully covered. Previous research analysis has been focused on numerical soot-targeted duct geometry optimization in constant-volume vessel conditions. Starting from the optimized duct design, the herein study aims to analyze the influence of several engine operating parameters (i.e. rail pressure, air density, oxygen concentration) on DFI combustion, having free spray results as a reference.

Laminar Flame Speed Based Optimization of Efficiency and Emissions for Methane-Hydrogen Fueled SI Micro-Generators

Within the context of environmental impact reduction for small size spark ignition (SI) engines, especially green-house gas emissions, this study looked at laminar flame speed as an optimization parameter for hydrogen-methane fueled micro-generators. To this aim, SI engine operation was modeled in a 0D/1D simulation framework, so as to identify the best choice of methane-hydrogen ratios in different conditions. Starting from experimental data recorded on a small size engine, an optimization method was implemented for achieving the proposed goal. One of the main conclusions is that high concentrations of hydrogen and resulting fast burn rates are beneficial at high engine speed settings, while the opposite is true at low engine speed. Hydrogen addition was also considered as an additional control margin during lean operation, given that stable combustion can be achieved even with very low equivalence ratios.

In the framework of an increasing demand for a more sustainable mobility, where the fuel consumption reduction is a key driver for the development of innovative internal combustion engines, Turbulent Jet Ignition (TJI) represents one of the most promising solutions to improve the thermal efficiency. However, details concerning turbulent jet assisted combustion are still to be fully captured, and therefore the design and the calibration of efficient TJI systems require the support of reliable simulation tools that can provide additional information not accessible through experiments. Development of a Fully Physical Vehicle Model for Off-Line Powertrain Optimization: A Virtual Approach to Engine Calibration

Nowadays control system development in the automotive industry is evolving rapidly due to several factors. On the one hand legislation tightening is asking for simultaneous emission reduction and efficiency increase, on the other hand the complexity of the powertrain is increasing due to the spreading of electrification. Those factors are pushing for strong design parallelization and frontloading, thus requiring engine calibration to be moved much earlier in the V-Cycle. In this context, this paper shows how, coupling well known physical 1D engine models featuring predictive combustion and emission models with a fully physical aftertreatment system model and longitudinal vehicle model, a powerful virtual test rig can be built. This virtual test rig can be used for powertrain virtual calibration activities with reduced requirement in terms of experimental data.

Worldwide regulations concerning noise emissions of road vehicles are constantly demanding further reductions of acoustic emissions, which are considered a major environmental health concern in several countries. Among the different sources contributing to noise generation in vehicles equipped with internal combustion engines, exhaust flow noise is one of the most significant, being generated by turbulence development in the exhaust gases, and robust and reliable numerical methodologies for its prediction in early design phases are currently still needed. To this extent, Computational Aero-Acoustics (CAA) can be considered a valuable approach to characterize the physical mechanisms leading to flow noise generation and its propagation, and it could therefore be used to support exhaust system development prior to the execution of experimental testing campaigns.

Turbulent Jet Ignition Effect on Exhaust Emission and Efficiency of a SI Small Engine Fueled with Methane and Gasoline

Pollutant emission of vehicle cars is nowadays a fundamental aspect to take into account. In the last decays, the company have been forced to study new solutions, such as alternative fuel and learn burn mixture strategy, to reduce the vehicle’s pollutants below the limits imposed by emission regulations. Pre-chamber ignition system presents potential reductions in emission levels and fuel consumption, operating with lean burn mixtures and alternative fuels. As alternative fuels, methane is considered one of the most interesting. It has wider flammable limits and better anti-knock properties than gasoline. Moreover, it is characterized by lower CO2 emissions. The aim of this work is to study the evolution of the plasma jets in a different in-cylinder conditions. The activity was carried out in a research optical small spark ignition engine equipped alternatively with standard ignition system and per-chamber.
