Study on the Effect of Gravity on the Performance of CPVA

Most centrifugal pendulum vibration absorber (CPVA) research focuses on the horizontal or vertical plane, ignoring the influence of gravity. However, with the wide application of CPVAs in the automobile industry, some gravity-related problems have been encountered in practice. In this study, employing the second kind of Lagrange equation, the differential equation of motion of a CPVA is established, and the first-order approximate analytical solution is solved using the method of multiple scales. The mathematical relations among the excitation torque amplitude and phase, gravity influence, absorber trajectory shape, absorber position, viscous damping coefficient, and mistuning level parameters are provided for study. Specifically, the second-order responses of four absorbers and two absorbers in a gravity field are studied, and the influence of the change in the torque excitation phase on the response of the absorber is thoroughly analyzed.

The Pendulum Motion Measured Digital Photogrammetry for a Centrifugal Pendulum Vibration Absorber

Centrifugal Pendulum Vibration Absorber (CPVA for short) is used to absorb torsional vibrations caused by the shifting motion of the engine. It is increasingly used in modern powertrains. In the research of the dynamic characteristics of the CPVA, it is necessary to obtain the real motion of the pendulum to compensate the fitting performance of mathematical model. The usual method is to install an angle sensor to measure the movement of the pendulum. On the one hand, the installation of the sensor will affect its movement to a certain extent, so that the measurement results do not match the actual motion. On the other hand, the motion of the pendulum is not only the rotational motion around the rotational axis of the CPVA rotor, but also has translation relative to it. As a result, it is difficult to obtain accurate motion only by the angle sensor. We proposed a non-contact centrifugal pendulum motion measurement method.

CFD Analysis of a Centrifugal Pump Controlling a Vehicle Coolant Hydraulic System: a Comparison between MRF and Transient Approaches

Centrifugal pumps are widely used in different thermal fluid systems in automobile industries. Computational fluid dynamics (CFD) analysis of such a thermal fluid system depends on the accurate component modeling of the system components. This paper presents CFD analysis of a centrifugal pump with two different approaches: Transient (moving grid) and the steady state - Multiple Reference Frame (MRF) methods using a commercial CFD solver Simerics MP+®. In addition, flow and pressure drop data obtained using CFD simulations of a vehicle coolant hydraulic system was compared to results from rig test data. The Transient method incorporates the real motion of the pump blades geometry and temporal flow solutions are obtained for instantaneous positions of the blade geometry. In MRF approach, the flow governing equations for the stationary zone are solved in the absolute/inertial reference frame, whereas flow in the moving zone is solved in the relative/non-inertial reference frame.

3D CFD Simulation of Hydraulic Test of an Engine Coolant System

Designing an efficient vehicle coolant system depends on meeting target coolant flow rate to different components with minimum energy consumption by coolant pump. The flow resistance across different components and hoses dictates the flow supplied to that branch which can affect the effectiveness of the coolant system. Hydraulic tests are conducted to understand the system design for component flow delivery and pressure drops and assess necessary changes to better distribute the coolant flow from the pump. The current study highlights the ability of a complete 3D Computational Fluid Dynamics (CFD) simulation to effectively mimic a hydraulic test. The coolant circuit modeled in this simulation consists of an engine water-jacket, a thermostat valve, bypass valve, a coolant pump, a radiator, and flow path to certain auxiliary components like turbo charger, rear transmission oil cooler etc.

Numerical Modelling of Coolant Filling and De-aeration in a Battery Electric Vehicle Cooling System

Trapped air bubbles inside coolant systems have adverse effect on the cooling performance. Hence, it is imperative to ensure an effective filling and de-aeration of the coolant system in order to have less air left before the operation of the coolant system. In the present work, a coolant/air multiphase VOF method was utilized using the commercial CFD software SimericsMP+® to study the coolant filling and subsequent de-aeration process in a Battery Electric Vehicle (BEV) cooling system. First, validations of the numerical simulations against experiments were performed for a simplified coolant recirculation system. This system uses a tequila bottle for de-aeration and the validations were performed for different coolant flow rates to examine the de-aeration efficiency. A similar trend of de-aeration was captured between simulation and experimental measurement.

Structural Performance Comparison between 980MPa Generation 3 Steel and Press Hardened Steel Applied in the Body-in-White A and B-Pillar Parts

Commercially available Generation 3 (GEN3) advanced high strength steels (AHSS) have inherent capability of replacing press hardened steels (PHS) using cold stamping processes. 980 GEN3 AHSS is a cold stampable steel with 980 MPa minimum tensile strength that exhibits an excellent combination of formability and strength. Hot forming of PHS requires elevated temperatures (> 800°C) to enable complex deep sections. 980 GEN3 AHSS presents similar formability as 590 DP material, allowing engineers to design complex geometries similar to PHS material; however, its cold formability provides implied potential process cost savings in automotive applications. The increase in post-forming yield strength of GEN3 AHSS due to work and bake hardening contributes strongly toward crash performance in energy absorption and intrusion resistance.

Side Impact Pressure Sensor Predictions with Computational Gas and Fluid Dynamic Methods

Three computational gas and fluid dynamic methods, CV/UP (Control Volume/Uniform Pressure), CPM (Corpuscular Particle Method), and ALE (Arbitrary Lagrangian and Eulerian), were investigated in this research in an attempt to predict the responses of side crash pressure sensors. Acceleration-based crash sensors have been used extensively in the automotive industry to determine the restraint system firing time in the event of a vehicle crash. The prediction of acceleration-based crash pulses by using computer simulations has been very challenging due to the high frequency and noisy responses obtained from the sensors, especially those installed in crush zones. As a result, the sensor algorithm developments for acceleration-based sensors are largely based on prototype testing. With the latest advancement in the crash sensor technology, side crash pressure sensors have emerged recently and are gradually replacing acceleration-based sensor for side crash applications.

Effect of Engine Motion on the Fatigue Life of Cooling Components

Ensuring durability is one of the key requirements while developing cooling modules for various powertrains. Typically, road surface induced loads are the main driving force behind mechanical failures. While developing the components, road load accelerations are utilized in CAE simulations to predict the high-stress regions and estimate the fatigue life of the components mounted on the body. In certain scenarios where components are mounted to the body and attached to the engine with hoses, the components can experience additional loads associated with engine vibration. This attachment scheme requires a different analysis methodology to determine fatigue life. In the proposed paper, we look at the effect of engine motion (EM) on the fatigue life of internal transmission oil cooler (ITOC) which is mounted on the body through radiator and is simultaneously connected to the engine using a steel pipe. We propose a new CAE methodology taking into account the engine motion displacements.

A Numerical Study of Radiator Performance under a Transient Thermal Cycle

Radiator thermal cycle test is a test method to check out the robustness of a radiator. During the test, the radiator is going through transient cycles that include high and low temperature spikes. These spikes could lead to component failure and transient temperature map is the key to predict high thermal strain and failure locations. In this investigation, an accurate and efficient way of building a numerical model to simulate the transient thermal performance of the radiator is introduced. A good correlation with physical test result is observed on temperature values at various locations.

Optimizing the Geometry of Degas Bottle Using CAE/CFD

Degas bottles have been extensively used in vehicles in order to act as an air pillow on top of the cooling loop and provide space for expansion. One of the important characteristics of the bottle which defines if it will work in a certain loop is the so called “capacity” of the bottle which defines the flowrate that degas bottle would be able to pass through without any foaming. Considering the complex geometry of degas bottle and the foaming phenomena, predicting the behavior of coolant in the bottle passages is challenging which requires costly tests. Computational Fluid Dynamics (CFD) has been extensively used in simulating multi-phase flows in automotive components. In the current project, CFD has been used to simulate the behavior of flow in bottle chambers and to provide guidelines for the design team in order to increase the bottle performance/capacity. The CFD guidelines were in agreement with test results and lead to improving the degas bottle capacity.

Fan Shroud Design for Low Speed Damageability

An engine cooling system in an automotive vehicle comprises of heat exchangers such as a radiator, charge air cooler and oil coolers along with engine cooling fan. Typical automotive engine-cooling fan assembly includes an electric motor mounted on a shroud that encloses the radiator core. One of main drivers of fan shroud design is Noise, Vibration, and Harshness (NVH) requirements without compromising the main function of airflow for cooling requirements. In addition, there is also a minimum stiffness requirement of fan shroud which is often overlooked in arriving at optimal design of it. Low Speed Damageability (LSD) assessment of an automotive vehicle is about minimizing the cost of repair of vehicle damages in low speed crashes. In low speed accidents, these fan motors are subjected to sudden decelerations which cause fan motors to swing forward thereby damaging the radiator core. So designing fan shroud for low speed damageability is of importance today.

With development of vehicle advanced driver assistant system and intelligent techniques, safer and more intelligent Integrated-Electro-Hydraulic Braking System is required to realize brake-by-wire. Thus, more and more companies and universities developed Integrated-Electro-Hydraulic Braking System to fulfill these requirements. In this paper, an Integrated-Electro-Hydraulic Braking System is introduced, which consists of active source power, pedal feel emulator and electro control unit. As a composite system of mechanic, electron and hydraulic pressure, the Integrated-Electro-Hydraulic Braking System has complex system characteristics. Integrated-Electro-Hydraulic Braking System and active power source have very different dynamic characteristics. So algorithms of hydraulic pressure control and motor control should be apart, but algorithm of them should be united in hardware to meet integration demand.

Studying the Efficiency of Different CAE/CFD Methods for Modeling Complex Air-to-Air Heat Exchangers

In this article, the behavior of a typical air-to-air heat exchanger (intercooler) during the thermal shock test has been recorded during which the heat exchanger is exposed to very high temperature gradients. Different CAE models have been built that have different levels of details and the sensitivity of the results to the details has been studied. Finally a comparison have been made between the results of the CAE/CFD model and the experimental data and the correlation study shows that in spite of being simple, the dual stream is very accurate and correlates pretty well with test data. Including all design details in the CAE model will not necessarily improve the accuracy of the model while adding up to the computational cost.

Motivated by a combination of increasing consumer demand for fuel efficient vehicles, more stringent greenhouse gas, and anticipated future Corporate Average Fuel Economy (CAFE) standards, automotive manufacturers are working to innovate in all areas of vehicle design to improve fuel efficiency. In addition to improving aerodynamics, enhancing internal combustion engines and transmission technologies, and developing alternative fuel vehicles, reducing vehicle weight by using lighter materials and/or higher strength materials has been identified as one of the strategies in future vehicle development. Weight reduction in vehicle components, subsystems and systems not only reduces the energy needed to overcome inertia forces but also triggers additional mass reduction elsewhere and enables mass reduction in full vehicle levels.

Computational Aero-Acoustics Simulation of Automotive Radiator Fan Noise

Flow bench and engine testing can be used to detect flow induced noise, but understanding the fundamental mechanisms of such noise generation is necessary for developing an effective design. This paper describes Computational Aero-Acoustic (CAA) analyses performed to obtain the broad-band and BPF noise sources A computational aero-acoustics simulation on the aerodynamic noise generation of an automotive radiator fan assembly is carried out. Three-dimensional Computational Fluid Dynamics (CFD) simulation of the unsteady flow field was performed including the entire impeller and shroud to obtain the source of an audible broad-band flow noise between 2 to 4 kHz. Static pressure probes placed around the outer-periphery and at the center of the impeller inlet side and, at the shroud cavities to capture the noise sources. The static pressure at all probe locations were FFT (Fast Fourier Transform) processed and sound pressure level (SPL) was calculated.

Optimizing the Geometry of Fan-Shroud Assembly Using CFD

Underhood thermal management is a challenging problem in automotive industry. In order to make sure that vehicle works efficiently, there should be enough airflow through the cooling system so that the consequent heat rejection would be adequate. In idle condition the required air flow is provided by the cooling fan so a better understanding and an accurate predictive CAE tool for fan is very beneficial. Computational Fluid Dynamics (CFD) has been extensively used in predicting aerodynamic performance of automotive components. In the current work, the airflow performance of a fan, shroud and radiator assembly was simulated using Moving Reference Method (MRF) method. Although it is less expensive than Sliding Mesh (SM) method, the CAE results compare well with the test data. The simulation was carried out over 10+ different shrouds and the effect of geometrical parameters on airflow was investigated.

Modeling of Adaptive Energy Absorbing Steering Columns for Dynamic Impact Simulations

The objective of this paper focused on the modeling of an adaptive energy absorbing steering column which is the first phase of a study to develop a modeling methodology for an advanced steering wheel and column assembly. Early steering column designs often consisted of a simple long steel rod connecting the steering wheel to the steering gear box. In frontal collisions, a single-piece design steering column would often be displaced toward the driver as a result of front-end crush. Over time, engineers recognized the need to reduce the chance that a steering column would be displaced toward the driver in a frontal crash. As a result, collapsible, detachable, and other energy absorbing steering columns emerged as safer steering column designs. The safety-enhanced construction of the steering columns, whether collapsible, detachable, or other types, absorb rather than transfer frontal impact energy.

Modeling of an Advanced Steering Wheel and Column Assembly for Frontal and Side Impact Simulations

This paper presents the final phase of a study to develop the modeling methodology for an advanced steering assembly with a safety-enhanced steering wheel and an adaptive energy absorbing steering column. For passenger cars built before the 1960s, the steering column was designed to control vehicle direction with a simple rigid rod. In severe frontal crashes, this type of design would often be displaced rearward toward the driver due to front-end crush of the vehicle. Consequently, collapsible, detachable, and other energy absorbing steering columns emerged to address this type of kinematics. These safety-enhanced steering columns allow frontal impact energy to be absorbed by collapsing or breaking the steering columns, thus reducing the potential for rearward column movement in severe crashes. Recently, more advanced steering column designs have been developed that can adapt to different crash conditions including crash severity, occupant mass/size, seat position, and seatbelt usage.

Side Crash Pressure Sensor Prediction for Unitized Vehicles: An ALE Approach

With a goal to help develop pressure sensor calibration and deployment algorithms using computer simulations, an Arbitrary Lagrangian Eulerian (ALE) approach was adopted in this research to predict the responses of side crash pressure sensors for unitized vehicles. For occupant protection, acceleration-based crash sensors have been used in the automotive industry to deploy restraint devices when vehicle crashes occur. With improvements in the crash sensor technology, pressure sensors that detect pressure changes in door cavities have been developed recently for vehicle crash safety applications. Instead of using acceleration (or deceleration) in the acceleration-based crash sensors, the pressure sensors utilize pressure change in a door structure to determine the deployment of restraint devices. The crash pulses recorded by the acceleration-based crash sensors usually exhibit high frequency and noisy responses.

In an attempt to assist pressure sensor algorithm and calibration development using computer simulations, an Arbitrary Lagrangian Eulerian (ALE) approach was adopted in this study to predict the responses of side crash pressure sensors for body-on-frame vehicles. Acceleration based, also called G-based, crash sensors have been used extensively to deploy restraint devices, such as airbags, curtain airbags, seatbelt pre-tensioners, and inflatable seatbelts, in vehicle crashes. With advancements in crash sensor technologies, pressure sensors that measure pressure changes in vehicle side doors have been developed recently and their applications in vehicle crash safety are increasing. The pressure sensors are able to detect and record the dynamic pressure change when the volume of a vehicle door changes as a result of a crash.
