Implementation of Adaptive Equivalent Consumption Minimization Strategy

Electrification of vehicles is an important step towards making mobility more sustainable and carbon-free. Hybrid electric vehicles use an electric machine with an on-board energy storage system, in some form to provide additional torque and reduce the power requirement from the internal combustion engine. It is important to control and optimize this power source split between the engine and electric machine to make the best use of the system. This paper showcases an implementation of the Adaptive Equivalent Consumption Minimization Strategy (A-ECMS) with minimization in real-time in the dSPACE MicroAutobox II as the Hybrid Supervisory Controller (HSC). While the concept of A-ECMS has been well established for many years, there are no published papers that present results obtained in a production vehicle suitably modified from conventional to hybrid electric propulsion including real world testing as well as testing on regulatory cycles.

Engine Efficiency and Emissions Improvement in a Parallel-Series PHEV

While there is a continued push toward mass adoption of electric vehicles globally, internal combustion engines seem posed to continue to play a key role in the mobility industry even as electrified powertrains continue to increase in market share. For internal combustion engines to continue to propel people and goods, engine technologies need to continuously improve in both efficiency and emissions. This paper will explore six technologies to increase the efficiency and reduce the emissions output of an engine in a plug-in hybrid-electric vehicle (PHEV). The technologies employed on this prototype vehicle include deceleration fuel cutoff, start–stop, increasing the mean engine operating temperature, preheating the engine oil, implementing an electrically heated catalyst, and air–fuel ratio control. Each of these technologies have been well studied and have demonstrated robustness through decades of deployments on road.

Development of a Gear Backlash Compensator for Electric Machines in P0-P4 Parallel Hybrid Drivelines

Backlash is the movement between the gear teeth that allows them to mate without binding. Backlash can cause large torque fluctuations in vehicle powertrains when the input torque changes direction. These fluctuations cause a jerk and shuddering, which negatively affects drive quality. Input torque frequently changes direction in electric vehicles due to regenerative braking. Limiting zero crossings is an option for better drive quality; however, this leads to decreased vehicle efficiency. Because of this, modulating the torque through the backlash region is preferred, yet, if done poorly, it can result in sluggish torque response. This paper proposes a torque-shaping algorithm for an electric motor and gear/differential system to reduce backlash in electric vehicles. The control algorithm modulates the commanded torque’s rate of change based on the vehicle speed and zero-crossing torque.

Model Order Reduction for x-In the Loop (xIL) Simulation of Automotive Transmissions

Increasing complexity of automotive systems along with growing safety and performance requirements, is causing development cycle costs to swell. A common solution is to use a Model-Based Design (MBD) approach, particularly using x-In the Loop (xIL) simulation methods for Validation and Verification (V&V). MBD allows efficient workflow from offline control design using high-fidelity models to real time V&V using Hardware-in-the-Loop (HIL) simulations. It is very challenging to reduce the complex non-linear high-fidelity models to real-time capable models for HIL simulation. Current literature does not provide a standard approach for obtaining the HIL-capable reduced model for complex non-linear systems. In this paper we present an approach to perform model reduction in light of HIL-level requirements. The approach is presented using an example of a 10-speed automatic transmission. The system constitutes three subsystems - the hydraulic network, mechanical gearbox, and torque converter.

Testing and Validation of a Belted Alternator System for a Post-Transmission Parallel PHEV for the EcoCAR 3 Competition

The Ohio State University EcoCAR 3 team is building a plug-in hybrid electric vehicle (PHEV) post-transmission parallel 2016 Chevrolet Camaro. With the end-goal of improving fuel economy and reducing tail pipe emissions, the Ohio State Camaro has been fitted with a 32 kW alternator-starter belt coupled to a 119 kW 2.0L GDI I4 engine that runs on 85% ethanol (E85). The belted alternator starter (BAS) which aids engine start-stop operation, series mode and torque assist, is powered by an 18.9 kWh Lithium Iron Phosphate energy storage system, and controlled by a DC-AC inverter/controller. This report details the modeling, calibration, testing and validation work done by the Ohio State team to fast track development of the BAS system in Year 2 of the competition.

Control Development for an Engine-Disconnect Clutch in a Pre-Transmission Parallel Hybrid Electric Vehicle

This paper details the development of the control algorithms to characterize the behavior of an electrohydraulic actuated dry clutch used in the powertrain of the Wayne State University EcoCAR 3 Pre-Transmission Parallel hybrid vehicle. The paper describes the methodology and processes behind the development of the clutch physical model and electronic control unit to support the calibration of the vehicle’s hybrid supervisory controller. The EcoCAR 3 competition challenges sixteen North American universities to re-engineer the 2016 Chevrolet Camaro to reduce its environmental impact without compromising its performance and consumer acceptability. The team is in final stages of Year Two competition, which focuses on the powertrain components integration into the selected hybrid architecture. The dry clutch used by the team to enable the coupling between the engine and the electric motor is a key component of the Pre-Transmission Parallel configuration.

Offline Electro-Hydraulic Clutch Bench Testing Alternatives for a Pre-Transmission Parallel Hybrid Powertrain

This paper details the development of a test-bench simulation to characterize the behavior of an electro-hydraulic actuated dry clutch used in a pre-transmission parallel hybrid powertrain architecture of Wayne State University EcoCAR 3. Engage and disengage systems play a crucial role in a pre-transmission parallel hybrid architecture. The most common device used to meet the purpose of physically connecting internal combustion engine and electric powertrains is a dry clutch. Its own characteristics and capabilities allow its usage for this application. The transition between the pure electric and hybrid modes is dictated by the main control strategy. Therefore, the engaging system will be widely used when switching from charge depleting to charge sustaining mode, and vice versa. In addition, when torque is required from both sources for higher performance, the clutch will be responsible for mechanically connecting both torque sources.

The design of a performance hybrid electric vehicle includes a wide range of architecture possibilities. A large part of the design process is identifying reasonable vehicle architectures and vehicle performance capabilities. The Ohio State University EcoCAR 3 team designed a plug-in hybrid electric vehicle (PHEV) post-transmission parallel 2016 Chevrolet Camaro. With the end-goal of reducing the environmental impact of the vehicle, the Ohio State Camaro has been designed with a 44-mile all-electric range. It also features an 18.9 kWh Li-ion energy storage system, a 119 kW 2.0L GDI I4 engine that runs on 85% ethanol (E85) fuel, a 5-speed automated manual transmission, and a 150 kW peak electric machine. This report details the design and modeling process followed by the Ohio State team during Year 1 of the competition. The process included researching the customer needs of the vehicle, determining team design goals, initial modeling, and selecting a vehicle architecture.

Advancement and Validation of a Plug-In Hybrid Electric Vehicle Plant Model

The objective of the research into modeling and simulation was to provide an improvement to the Wayne State EcoCAR 2 team’s math-based modeling and simulation tools for hybrid electric vehicle powertrain analysis, with a goal of improving the simulation results to be less than 10% error to experimental data. The team used the modeling and simulation tools for evaluating different outcomes based on hybrid powertrain architecture changes (hardware), and controls code development and testing (software). The first step was model validation to experimental data, as the plant models had not yet been validated. This paper includes the results of the team’s work in the U.S. Department of Energy’s EcoCAR 2 Advanced vehicle Technical Competition for university student teams to create and test a plug-in hybrid electric vehicle for reducing petroleum oil consumption, pollutant emissions, and Green House Gas (GHG) emissions.

Improving Fuel Economy of Thermostatic Control for a Series Plugin-Hybrid Electric Vehicle Using Driver Prediction

This study investigates using driver prediction to anticipate energy usage over a 160-meter look-ahead distance for a series, plug-in, hybrid-electric vehicle to improve conventional thermostatic powertrain control. Driver prediction algorithms utilize a hidden Markov model to predict route and a regression tree to predict speed over the route. Anticipated energy consumption is calculated by integrating force vectors over the look-ahead distance using the predicted incline slope and vehicle speed. Thermostatic powertrain control is improved by supplementing energy produced by the series generator with regenerative braking during events where anticipated energy consumption is negative, typically associated with declines or decelerations.

This report details the model and controls development process followed by the Ohio State team during Year 1 of the EcoCAR 3 competition. The focus of the paper will be on overall development of a vehicle model, initial simulation results, and supervisory controls development. Finally, initial energy consumption results from the model and future improvements will be discussed.

Plug-in Hybrid Electric Vehicle Reengineering of a Conventional Sedan for EcoCAR2

The Wayne State University student team reengineered a mid-sized sedan into a functional plug-in hybrid electric vehicle as participants in the EcoCAR 2 competition sponsored by the US Department of Energy and managed by Argonne National Laboratory. The competition goals included reducing petroleum usage, emissions, and energy consumption through implementing advanced vehicle technologies. During the competition, the team did plug-in charging of the 19 kWh high voltage traction battery, drove in pure electric mode (engine off) until the battery was depleted, then switched to hybrid mode and continued driving by using E85 from the fuel tank. The pure electric mode vehicle driving range was 48 km [30 miles] while pulling an emissions instrumented test trailer and projected to be 58 km [36 miles] without the test trailer load for the competition's city/highway blend drive cycle.

Design and Simulation of Lithium-Ion Battery Thermal Management System for Mild Hybrid Vehicle Application

It is well known that thermal management is a key factor in design and performance analysis of Lithium-ion (Li-ion) battery, which is widely adopted for hybrid and electric vehicles. In this paper, an air cooled battery thermal management system design has been proposed and analyzed for mild hybrid vehicle application. Computational Fluid Dynamics (CFD) analysis was performed using CD-adapco's STAR-CCM+ solver and Battery Simulation Module (BMS) application to predict the temperature distribution within a module comprised of twelve 40Ah Superior Lithium Polymer Battery (SLPB) cells connected in series. The cells are cooled by air through aluminum cooling plate sandwiched in-between every pair of cells. The cooling plate has extended the cooling surface area exposed to cooling air flow. Cell level electrical and thermal simulation results were validated against experimental measurements.

The EcoCAR 2: Plugging into the Future team at The Ohio State University is designing a Parallel-Series Plug-in Hybrid Electric Vehicle capable of 44 miles of all-electric range. The vehicle features an 18.9-kWh lithium-ion battery pack with range extending operation in both series and parallel modes. This is made possible by a 1.8-L ethanol (E85) engine and 6-speed automated manual transmission. This vehicle is designed to drastically reduce fuel consumption, with a utility factor weighted fuel economy of 50 miles per gallon gasoline equivalent (mpgge), while meeting Tier II Bin 5 emissions standards. This paper details three years of modeling and simulation development for the OSU EcoCAR 2 vehicle. Included in this paper are the processes for developing simulation platform and model requirements, plant model and soft ECU development, test development and validation, automated regression testing, and controls and calibration optimization.

Development of a Dynamic Driveline Model for a Parallel-Series PHEV

This paper describes the development and experimental validation of a Plug-in Hybrid Electric Vehicle (PHEV) dynamic simulator that enables development, testing, and calibration of a traction control strategy. EcoCAR 2 is a three-year competition between fifteen North American universities, sponsored by the Department of Energy and General Motors that challenges students to redesign a Chevrolet Malibu to have increased fuel economy and decreased emissions while maintaining safety, performance, and consumer acceptability. The dynamic model is developed specifically for the Ohio State University EcoCAR 2 Team vehicle with a series-parallel PHEV architecture. This architecture features, in the front of the vehicle, an ICE separated from an automated manual transmission with a clutch as well as an electric machine coupled via a belt directly to the input of the transmission. The rear powertrain features another electric machine coupled to a fixed ratio gearbox connected to the wheels.

Hybrid electric vehicle (HEV) is one of the most highly pursued technologies for improving energy efficiency while reducing harmful emissions. Thermal modeling and control play an ever increasing role with HEV design and development for achieving the objective of improving efficiency, and as a result of additional thermal loading from electric powertrain components such as electric motor, motor controller and battery pack. Furthermore, the inherent dual powertrains require the design and analysis of not only the optimal operating temperatures but also control and energy management strategies to optimize the dynamic interactions among various components. This paper presents a complete development process and simulation results for an efficient modeling approach with integrated control strategy for the thermal management of plug-in HEV in parallel-through-the road (PTTR) architecture using a flexible-fuel engine running E85 and a battery pack as the energy storage system (ESS).

EcoCAR 2: Plugging in to the Future (EcoCAR) is North America's premier collegiate automotive engineering competition, challenging students with systems-level advanced powertrain design and integration. The three-year Advanced Vehicle Technology Competition (AVTC) series is organized by Argonne National Laboratory, headline sponsored by the U. S. Department of Energy (DOE) and General Motors (GM), and sponsored by more than 30 industry and government leaders. Fifteen university teams from across North America are challenged to reduce the environmental impact of a 2013 Chevrolet Malibu by redesigning the vehicle powertrain without compromising performance, safety, or consumer acceptability. During the three-year program, EcoCAR teams follow a real-world Vehicle Development Process (VDP) modeled after GM's own VDP. The EcoCAR 2 VDP serves as a roadmap for the engineering process of designing, building and refining advanced technology vehicles.

Optimization for Plug-In Vehicles - Waste Heat Recovery from the Electric Traction Motor

The Wayne State University (WSU) EcoCAR2 student team is investigating powertrain optimizations as a part of their participation in the EcoCAR2 design competition for the conversion of a 2013 Chevrolet Malibu into a plug-in hybrid. EcoCAR2 is the current three-year Department of Energy (DoE) Advanced Vehicle Technical Competition (AVTC) for 15 select university student teams competing on designing, building, and then optimizing their Plug-In Hybrid conversions of GM donated vehicles. WSU's powertrain design provides for approximately 56-64 km (35-40 miles) of electric driving before the Internal Combustion Engine (ICE) powertrain is needed. When the ICE is started, the ICE traditionally goes through a cold start with the engine, transmission, and final drive all at ambient temperature. The ICE powertrain components are most efficient when warmed up to their normal operating temperature, typically around 90-100 °C.

Powertrain Integration and Controls Development Process for a Parallel Through the Road Plug-in Hybrid Electric Vehicle

The University of Washington Advanced Vehicle Works team has spent the last two years designing and integrating a Parallel Through The Road (PTTR) PHEV drive system into a stock Chevy Malibu as part of the EcoCAR 2 Advanced Vehicle Technology Competition. This paper presents the integration efforts performed throughout year 2 in an effort to produce a 65% “buyoff ready” prototype vehicle. EcoCAR2 challenges 16 universities across North America to reduce the environmental impact of a 2013 Chevrolet Malibu without compromising consumer acceptability. The architecture chosen by the team to address these goals is a PTTR PHEV which provides all-electric operation to displace petroleum usage, four wheel drive mode to improve utility performance for consumers, and an efficient charge-sustaining mode using 20% biodiesel (B20). The PTTR architecture is the lowest cost architecture to provide all of these benefits, and it does so without compromising the safety or performance of the platform.

The vehicle features a 18.9-kWh lithium-ion battery pack with range extending operation in both series and parallel modes. This is made possible by a 1.8-L ethanol (E85) engine and 6-speed automated manual transmission. This vehicle is designed to drastically reduce fuel consumption, with a utility factor weighted fuel economy of 51 miles per gallon gasoline equivalent (mpgge), while meeting Tier II Bin 5 emissions standards. This report details the fabrication and control implementation process followed by the Ohio State team during Year 2 of the competition. The fabrication process includes finalizing designs based on identified requirements, building and assembling components, and performing extensive validation testing on the mechanical, electrical and control systems.
