Advanced H2 ICE development aiming for full compatibility with classical engines while ensuring zero-impact tailpipe emissions

The societies around the world remain far from meeting the agreed primary goal outlined under the 2015 Paris Agreement on climate change: reducing greenhouse gas (GHG) emissions to keep global average temperature rise to well below 20°C by 2100 and making every effort to stay underneath of a 1.5°C elevation. Current emissions are rebounding from a brief decline during the economic downturn related to the Covid-19 pandemic. To get back on track to support the realization of the goal of the Paris Agreement, research suggests that GHG emissions should be roughly halved by 2030 on a trajectory to reach net zero by around mid-century.2 Although these are averaged global targets, every sector and country or market can and must contribute, especially higher-income and more developed countries bear the greater capacity to act. In 2020 direct tailpipe emissions from transport represented around 8 GtC02e, or nearly 15% of total emissions.

Clean EGR for Gasoline Engines – Innovative Approach to Efficiency Improvement and Emissions Reduction Simultaneously

External Exhaust Gas Recirculation (EGR) has been used on diesel engines for decades and has also been used on gasoline engines in the past. It is recently reintroduced on gasoline engines to improve fuel economy at mid and high engine load conditions, where EGR can reduce throttling losses and fuel enrichment. Fuel enrichment causes fuel penalty and high soot particulates, as well as hydrocarbon (HC) emissions, all of which are limited by emissions regulations. Under stoichiometric conditions, gasoline engines can be operated at high EGR rates (> 20%), but more than diesel engines, its intake gas including external EGR needs extreme cooling (down to ~50°C) to gain the maximum fuel economy improvement. However, external EGR and its problems at low temperatures (fouling, corrosion & condensation) are well known.

Secondary Fuel Injection Layout Influences on DOC-DPF Active Regeneration Performance

Catalysts and filters continue to be applied widely to meet particulate matter regulations across new and retrofit diesel engines. Soot management of the filter continues to be enhanced, including regeneration methodologies. Concerns regarding in-cylinder post-injection of fuel for active regeneration increases interests in directly injecting this fuel into the exhaust. Performance of secondary fuel injection layouts is discussed, and sensitivities on thermal uniformity are measured and analyzed, providing insight to packaging challenges and methods to characterize and improve application designs. Influences of end cone geometries, mixers, and injector mounting positions are quantified via thermal distribution at each substrate's outlet. A flow laboratory is applied for steady state characterization, repeated on an engine dynamometer, which also provides transient results across the NRTC.

Development of Common Rail and Manifold Fluid Delivery Systems for Large Diesel Engine Aftertreatement

EPA 2015 Tier IV emission requirements pose significant challenges to large diesel engine aftertreatment system (EAS) development aimed at reducing exhaust emissions such as NOx and PM. An EAS has three primary subsystems, Aftertreatment hardware, controls and fluid delivery. Fluid delivery is the subsystem which supplies urea into exhaust stream to allow SCR catalytic reaction and/or periodic DOC diesel dosing to elevate exhaust temperatures for diesel particulate filter (DPF) soot regeneration. The purpose of this paper is to discuss various aspects of fluid delivery system development from flow and pressure perspective. It starts by giving an overview of the system requirements and outlining theoretical background; then discusses overall design considerations, injector and pump selection criteria, and three main injector layouts. Steady state system performance was studied for manifold layout.

Overview of Large Diesel Engine Aftertreatment System Development

The introduction of stringent EPA 2015 regulations for locomotive / marine engines and IMO 2016 Tier III marine engines initiates the need to develop large diesel engine aftertreatment systems to drastically reduce emissions such as SOx, PM, NOx, unburned HC and CO. In essence, the aftertreatment systems must satisfy a comprehensive set of performance criteria with respect to back pressure, emission reduction efficiency, mixing, urea deposits, packaging, durability, cost and others. Given multiple development objectives, a systematic approach must be adopted with top-down structure that addresses top-level technical directions, mid-level subsystem layouts, and bottom-level component designs and implementations. This paper sets the objective to provide an overview of system development philosophy, and at the same time touch specific development scenarios as illustrations.

CFD Optimization of Exhaust Manifold for Large Diesel Engine Aftertreatment Systems

To meet EPA Tier IV large diesel engine emission targets, intensive development efforts are necessary to achieve NOx reduction and Particulate Matter (PM) reduction targets [1]. With respect to NOx reduction, liquid urea is typically used as the reagent to react with NOx via SCR catalyst [2]. Regarding to PM reduction, additional heat is required to raise exhaust temperature to reach DPF active / passive regeneration performance window [3]. Typically the heat can be generated by external diesel burners which allow diesel liquid droplets to react directly with oxygen in the exhaust gas [4]. Alternatively the heat can be generated by catalytic burners which enable diesel vapor to react with oxygen via DOC catalyst mostly through surface reactions [5].

SOLID SCR®: Demonstrating an Improved Approach to NOx Reduction via a Solid Reductant

Stringent global emissions legislation demands effective NOx reduction strategies, particularly for the aftertreatment, and current typical liquid urea SCR systems achieve efficiencies greater than 90% [1]. However, with such high-performing systems comes the trade-off of requiring a tank of reductant (urea water solution) to be filled regularly, usually as soon as the fuel fillings or as far as oil changes. Advantages of solid reductants, particularly ammonium carbamate, include greater ammonia densities, enabling the reductant refill interval to be extended several multiples versus a given reductant volume of urea, or diesel exhaust fluid (DEF) [2]. An additional advantage is direct gaseous ammonia dosing, enabling reductant injection at lower exhaust temperatures to widen its operational coverage achieving greater emissions reduction potential [3], as well as eliminating deposits, reducing mixing lengths, and avoiding freeze/thaw risks and investments.

Development of Urea SCR Systems for Large Diesel Engines

EPA 2015 Tier IV emission requirements pose significant challenges to large diesel engine after treatment system development with respect to reducing exhaust emissions including HC, CO, NOx and Particulate Matter (PM). For a typical locomotive, marine or stationary generator engine with 8 to 20 cylinders and 2500 to 4500 BHP, the PM reduction target could be over 90% and NOx reduction target over 75% for a wide range of running conditions. Generally, HC, CO and PM reductions can be achieved by combining DOC, cDPF and active regeneration systems. NOx reduction can be achieved by injecting urea as an active reagent into the exhaust stream to allow NOx to react with ammonia per SCR catalysts, as the mainstream approach for on-highway truck applications.

Exhaust Temperature Management for Diesel Engines Assessment of Engine Concepts and Calibration Strategies with Regard to Fuel Penalty

Both, the continuous strengthening of the exhaust emission legislation and the striving for a substantial reduction of carbon dioxide output in the traffic sector depict substantial requirements for the development of future diesel engines. These engines will comprise not only the mandatory diesel oxidation catalyst (DOC) and particulate filter DPF but a NOx aftertreatment system as well - at least for heavier vehicles. The oxidation catalysts as well as currently available NOx aftertreatment technologies, i.e., LNT and SCR, rely on sufficient exhaust gas temperatures to achieve a proper conversion. This is getting more and more critical due to the fact that today's and future measures for CO₂ reduction will result in further decrease of engine-out temperatures. Additionally this development has to be considered in the light of further engine electrification and hybridization scenarios.

Development and Calibration of On-Board-Diagnostic Strategies Using a Micro-HiL Approach

Beginning in 2010, implementation of on-board diagnostics (OBD) is mandatory for all the heavy-duty engine applications in the United States. The task of developing OBD strategies and calibrating them is a challenging one. The process involves a strong interdependency on base engine emissions, controls and regulations. On top of that the strategies developed as a result of the regulatory requirements need to go through a stringent and time-intensive process of software implementation and integration. The recent increasing demands to minimize the development process have been pushing the envelope on the methodologies used in developing the strategies and the calibration for robust monitoring. The goal of this paper is to provide a concise overview of a process utilized to help the development, testing and calibration of the OBD strategies on a 2010 model year heavy-duty diesel engine.

Evaluation of Mixer Designs for Large Diesel Exhaust Aftertreatment Systems

The presented work evaluates several mixer designs being considered for use in large Diesel exhaust aftertreatment systems. The mixers are placed upstream of a diesel oxidation catalyst (DOC) in the exhaust system, where a liquid hydrocarbon fuel is injected. DOC exothermic behaviour resulting from each mixer at different operating conditions is evaluated. A gas flow bench equipped with a XY-Table measurement system is used to determine gas velocity, temperature, and hydrocarbon species uniformity, as well as, pressure drop. Experimental mixer data obtained from a flow bench and an engine dynamometer are compared and discussed. The experimental methodology used in this study can be used to evaluate mixers via comprehensive testing.

Real Time Implementation of DOC-DPF Models on a Production-Intent ECU for Controls and Diagnostics of a PM Emission Control System

This paper describes the joint development by Tenneco and Pi Shurlok of a complete diesel engine aftertreatment system for controlling particulate matter emissions. The system consists of a DOC, DPF, sensors, controller and an exhaust fuel injection system to allow active DPF regeneration. The mechanical components were designed for flow uniformity, low backpressure and component durability. The overall package is intended as a complete PM control system solution for OEMs, which does not require any significant additions to the OEM's engine control strategies and minimizes integration complexity. Thus, to make it easier to adapt to different engine platforms, ranging from small off-road vehicle engines to large locomotive engines, model-based control algorithms were developed in preference to map-based controls.

Mixer Development for Urea SCR Applications

2010 and future EPA regulations introduce stringent Oxides of Nitrogen (NOx) reduction targets for diesel engines. Selective Catalytic Reduction (SCR) of NOx by Urea over catalyst has become one of the main solutions to achieve these aggressive reductions. As such, urea solution is injected into the exhaust gas, evaporated and decomposed to ammonia via mixing with the hot exhaust gas before passing through an SCR catalyst. Urea mixers, in this regard, are crucial to ensure successful evaporation and mixing since its liquid state poses significant barriers, especially at low temperature conditions that incur undesired deposits. Intensive efforts have been taken toward developing such urea mixers, and multiple criteria have been derived for them, mainly including NOx reduction efficiency and uniformity. In addition, mixers must also satisfy other requirements such as low pressure drop penalty, mechanical strength, material integrity, low cost, and manufacturability.

Coking Phenomena in Nozzle Orifices of Dl-Diesel Engines

Within a public founded project test cell investigations were undertaken to identify parameters which predominantly influence the development of critical deposits in injection nozzles. A medium-duty diesel engine was operated in two different coking cycles with a zinc-free lubricant. One of the cycles is dominated by rated power, while the second includes a wide area of the operation range. During the experiments the temperatures at the nozzle tip, the geometries of the nozzle orifice and fuel properties were varied. For a detailed analysis of the deposits methods of electron microscopy were deployed. In the course of the project optical access to all areas in the nozzle was achieved. The experiments were evaluated by means of the monitoring of power output and fuel flow at rated power. The usage of a SEM (scanning electron microscope) and a TEM (transmission electron microscope) revealed images of the deposits with a magnification of up to 160 000.

Fuel Property Effects on Emissions and Performance of a Light-Duty Diesel Engine

Increased demand for highly fuel efficient propulsion systems drives the engine development community to develop advanced technologies allowing improving the overall thermal efficiency while maintaining low emission levels. In addition to improving the thermal efficiencies of the internal combustion engine itself the developments of fuels that allow improved combustion as well as lower the emissions footprint has intensified recently. This paper will describe the effects of five different fuel types with significantly differing fuel properties on a state-of-the-art light-duty HSDI diesel engine. The fuels cetane number ranges between 26 and 76. These fuels feature significantly differing boiling characteristics as well as heating values. The fuel selection also contains one pure biodiesel (SME - Soy Methyl Ester). This study was conducted in part load and full load operating points using a state of the art HSDI diesel engine.

The high-speed Dl-diesel engine has made a significant advance since the beginning of the 90's in the Western European passenger car market. Apart from the traditional advantage in fuel economy, further factors contributing to this success have been significantly improved performance and power density, as well as the permanent progress made in acoustics and comfort. In addition to the efforts to improve efficiency of automotive powertrains, the requirement for cleaner air increases through the continuous worldwide restriction of emissions by legislative regulations for diesel engines. Against the backdrop of global climate change, significant reduction of CO2 is observed. Hence, for the future, engine and vehicle concepts are needed, that, while maintaining the well-established attractive market attributes, compare more favorably with regard to fuel consumption.

Effects of Biodiesel Operation on Light-Duty Tier 2 Engine and Emission Control Systems

Due to raising interest in diesel powered passenger cars in the U.S. in combination with a desire to reduce dependency on imported petroleum, there has been increased attention to the operation of diesel vehicles on fuels blended with biodiesel. One of several factors to be considered when operating a vehicle on biodiesel blends is understanding the impact and performance of the fuel on the emission control system. This paper documents the impact of the biodiesel blends on engine-out emissions as well as the overall system performance in terms of emission control system calibration and the overall system efficiency. The testing platform is a light-duty HSDI diesel engine with a Euro 4 base calibration in a 1700 kg sedan vehicle. An Artificial Neural Network-based Approach for Virtual NOx Sensing

With the advent of advanced diesel after-treatment technologies, sophisticated sensors are becoming a critical cost challenge to OEMs. This paper describes an approach for replacing the engine out NOx sensor with an artificial neural network (ANN) based virtual sensor. The technique centers around inferring NOx concentration from readily available engine operating parameters, eliminating the need for physical sensing and the cost associated with it. A multi-layer perceptron network was trained to estimate NOx concentration from engine speed, load, exhaust gas recirculation, and air-fuel ratio information. This supervised learning was conducted with measured engine data. The network was validated against measured data that was excluded from the training data set. The paper details application of this technique to both a heavy duty and light duty diesel engine. Results show good agreement between predictions and measured data under the steady state conditions studied.

Development of an Emission Controls Concept for an IDI Heavy-Duty Diesel Engine Meeting 2007 Phase-In Emission Standards

In order to allow continued production of the AM General Optimizer 6500 during MY 2007 through 2010 this IDI engine (Indirect Injection - swirl chamber) requires sophisticated aftertreatment controls while maintaining its fuel economy and durability. The main purpose of the development program was to retain the relatively inexpensive and simple base engine with distributor pump and waste-gated turbocharger, while adding hardware and software components that allow achievement of the phase-in emission standards for 2007 through 2010. The aftertreatment system consists of Diesel Oxidation Catalyst (DOC), NOx Adsorber Catalyst (or DeNOx Trap - DNT) and Diesel Particle Filter (DPF). In addition to the base hardware, an intake air throttle valve and an in-exhaust fuel injector were installed. The presented work will document the development process for a 2004 certified 6.5 l IDI heavy-duty diesel engine to comply with the 2007 heavy-duty emission standards.

Combined Particulate Matter and NOx Aftertreatment Systems for Stringent Emission Standards

The HSDI Diesel engine contributes substantially to the decrease of fleet fuel consumption thus to the reduction of CO2 emissions. This results in the rising market acceptance which is supported by desirable driving performance as well as greatly improved NVH behavior. In addition to the above mentioned requirements on driving performance, fuel economy and NVH behavior, continuously increasing demands on emissions performance have to be met. From today's view the Diesel particulate trap presents a safe technology to achieve the required reduction of the particle emission of more than 95%. However, according to today's knowledge a further, substantial NOx engine-out emission reduction for the Diesel engine is counteracts with the other goal of reduced fuel consumption. To comply with current and future emission standards, Diesel engines will require DeNOx technologies.
