Development of Dual Fuel (Diesel-CNG) Engine for SUV Application in India

Towards the effort of reducing pollutant emissions, especially soot and nitrogen oxides, from direct injection Diesel engines, engineers have proposed various solutions, one of which is the use of a gaseous fuel as a partial supplement for liquid Diesel fuel. These engines are known as dual fuel combustion engines. A dual fuel (Diesel-CNG) engine is a base diesel engine fitted with a dual fuel conversion kit to enable use of clean burning alternative fuel like compressed natural gas. In this engine diesel and natural gas are burned simultaneously. Natural gas is fed into the cylinder along with intake air; the amount of diesel injection is reduced accordingly. Dual fuel engines have number of potential advantages like fuel flexibility, higher compression ratio, and better efficiency and less modifications on existing diesel engines. It is an ecological friendly technology due to lower PM and smoke emissions and retains the efficiency of diesel combustion.

The Indian automotive industry is going through a rapid transformation phase. Regulatory emission norms such as, migration from BSIV to BSVI engine, increased adoption of μ-hybrid, full electric and autonomous cars are examples of such rapid transformation. The upgradation of internal combustion engines for compliance with new regulatory norms (e.g., from BSIV to BSVI) has caused a significant change in the automotive acoustic performance. As the powertrain system are being upgraded and getting quieter, the on-board Heating, Ventilation and Air-Conditioning system (HVAC) system emerges as one of the prominent noise sources which strongly influences overall refinement levels inside the cabin. This in turns is affecting overall feeling of passenger’s comfort. The HVAC system of an automobile is a compact and yet a complex system designed to provide thermal comfort inside the car cabin.

Challenges and Approaches of Electric Vehicles Powertrain Mount System Optimization for NVH, Buzz Squeak Rattle and Durability

In electric vehicles, the powertrain mounting system design has challenges different from conventional internal combustion engine (ICE) powertrains. Due to the absence of source noise, the customer predominantly experiences the buzz, squeak and rattle (BSR) noise. The 6 degrees of freedom (DOF) modal frequency target is less stringent than a three-cylinder or four-cylinder ICE powertrain. The durability loads in EV also differ due to less powertrain weight. In this paper, a study has been carried out about balancing all three main performance parameters of modal decoupling, BSR and durability through powertrain mount design optimization. The article shows that a carryover ICE powertrain mount has typical issues in Electric Vehicle (EV). A case study has discussed in detail how to manage those issues. Finally, it is concluded that a particular focus is required during an early stage of mount design to address these challenges for an EV.

Influence of Powertrain Mount Stiffness Progressivity on Buzz, Squeak & Rattle Noise for Electric Vehicle

For a modified electric vehicle on the same internal combustion engine (ICE) platform, the primary consideration is to have no change in long member and pendulum type conventional engine mounting system to save development cost and timeline. Electric vehicle (EV) powertrain is comparatively lighter w.r.t the ICE. As a result, the engine mount’s static preload setting point or powertrain centre of gravity under static powertrain load gets changed resulting in a change in stiffness for the same engine mount. As the static stiffness changes, the dynamic stiffness and modal frequency also change. The 6 degrees of freedom (DOF) modal frequency has almost no impact on powertrain modes as EV powertrain modes, mainly, the motor frequency, is much higher than engine mount Eigen modes. In this scenario, the gap management gets disturbed due to less static preload, and non-linearity gets affected.

Modeling and Simulation of Clutch Damper Spring Saturation Phenomenon

In modern automotive vehicles, there is a major concern for noise and vibrations generating from drivetrain. These noise and vibrations affect the passenger comfort and drivetrain parts life. Engine generates fluctuating torque and causes angular acceleration that results into torsional vibrations. These vibrations are transmitted to powertrain. Clutch disc consists damper springs and hysteresis which aids reducing these torsional vibrations. Based on the damper spring stiffness, one can control the resonance speed range and shift the resonance rpm out of driving speed range of engine. The resonance should not happen within driving speed range of vehicle to avoid large amplitude torsional vibration. But here limitation is put on the torque transmission capability of clutch for meeting vehicle requirements. As, low stiffness of damper spring requires large wind-up angle so, it is critical to decide its stiffness.

The evolution of engine technology has so far seen the most beneficial side of progress in the fields of transportation, agriculture, and mobility. With the advent of innovation, there is also an impact on our environment that needs to be balanced. This is where fuels like CNG, LPG, LNG, etc. outperform conventional fossil fuels in terms of pollution & operational cost. This paper enlightens on the use of innovative dual-fuel technology where diesel & CNG fuels are used for combustion simultaneously inside the combustion chamber. Dual fuel system adaptation for farm application ensures self-reliance of the farmer where he can generate Bio-CNG to use the renewable fuel for farming making him less dependent on conventional fossil fuel thus promoting a green economy. The dual-fuel system is adapted to the existing in-use diesel engine with minimum modifications. This makes it feasible to retrofit a CNG fuel system on an existing diesel engine to operate it on dual fuel mode.

Engine calibration involves the interaction of electronic components with various engine systems like intake system, exhaust system, ignition system, etc. Emissions are the by-products of combustion of fuel and air inside the combustion chamber. After-treatment systems generally take up the responsibility to scrape out harmful emissions from the engines. However, a good engine calibration will focus on emission reduction at source i.e., during the combustion itself. Thus, the intake of air and fuel in proper amount at each engine operating point is crucial for optimized engine performance and minimal emissions. The Intake system is an integral part of any internal combustion engine and it plays an important role to improve its performance and emission. Generally, for a SI engine, maintaining the stoichiometric A/F ratio is a challenging endeavour from an operational standpoint.

Machine Learning based Operation Strategy for EV Vacuum Pump

In an automotive braking system, Vacuum pump is used to generate vacuum in the vacuum servo or brake booster in order to enhance the safety and comfort to the driver. The vacuum pump operation in the braking system varies from conventional to electric vehicles. The vacuum pump is connected to the alternator shaft or CAM shaft in a conventional vehicle, operates continuously at engine speed and supplies continuous vacuum to the brake servo irrespective of vacuum requirement. To sustain continuous operation, these vacuum pumps are generally oil cooled. Whereas in electric vehicles, the use of a motor-driven vacuum pump is very much needed for vacuum generation as there is no engine present. Thus, with the assistance of an electronic control unit (ECU), the vacuum pump can be operated only when needed saving a significant amount of energy contributing to fuel economy and range improvement and emission reduction.

EGR Strategies Pertaining to High Pressure and Low Pressure EGR in Heavy Duty CNG Engine to Optimize Exhaust Temperature and NOx Emissions

CNG has proven to be a concrete alternative to gasoline and diesel fuel for sustained mobility. Due to stringent emission norms and sanctions being imposed on diesel fuel vehicles, OEMs have shifted their attention towards natural gas as an efficient and green fuel. Newly implemented BS VI emission norms in India have stressed on the reduction of Nitrogen Oxides (NOx) from the exhaust by almost 85% as compared to BS IV emission norms. Also, Indian Automotive market is fuel economy cautious. This challenges to focus on improving fuel economy but without increase in NOx emissions. Exhaust Gas Recirculation (EGR) has the potential to reduce the NOx emissions by decreasing the in-cylinder temperature. The objective of the paper is to model a CNG TCIC engine using 1D simulation in order to optimize the NOx emissions and maintain exhaust temperatures under failsafe limits.

This paper discusses the test setup and methodology required to validate complete lift axle assembly for simulating the real time test track data. The correlation of rig vs track is discussed. The approach for reduction of validation time by eliminating few of the non-damaging tracks/events, its correlation with real life condition is discussed, and details are presented. With increased competition, vehicle development time has reduced drastically in recent past. Bench test procedure using accelerated test cycle discussed in this paper will help to reduce development time and cost. Process briefed in this paper can also be used for similar test specification for other structural parts or complete suspension system of heavy commercial vehicles.

Cold Idle Gear Rattle in Manual Transmission Passenger Car-Temperature Based Phenomenon

Gear rattle is due to impact noise of unloaded gears in transmission having freedom to move in backlash region. Engine order vibrations in the presence of backlash in meshing pairs induce the problem. It is a system behavior wherein flywheel torsional vibrations, the pre-damper characteristics and transmission drag torque plays a vital role in an engine idle condition (hot & cold). Idle rattle is a severe issue, which is highly noticeable in cold condition or after 1st engine crank. Gear rattling observed in idle condition is idle gear rattle or neutral gear rattle, specifically in cold condition is a “Cold idle rattle” and this is one of the critical noise parameters considered for entire vehicle NVH. Damper mechanism in the clutch, is used to serve better isolation (by reducing the input excitation to transmission parts) of vibrations between engine and transmission their by reducing gear rattle intensity.

Gearbox and driveline durability is always been a sensitive subject from both end user and manufacturer’s point of view. Since powertrain is heart of vehicle, naturally it is expected to long last and perform satisfactorily for the entire vehicle life. Sometimes the driveline aggregates especially gearbox might face some issues because of various factors, but this is distinctively noted by the driver since it is one of the important touch point of the vehicle. The gear slippage is a very typical phenomenon observed in automotive gearbox. The issue of gear slippage is very sensitive because it leads to compromising safety of the driver, also it deteriorates gear shift quality and thereby performance of the vehicle. Generally, gear slippage is not observed during end of line testing or during early kilometers of vehicle. It is observed after some thousand kilometers, that to initially gear slippage is not observed consistently and that’s why it is difficult to identify at early stage.

Long range in electric mobility can be served with High Voltage Battery (HVB), but HVB can sustain for its designed life if it’s maintained within a specific operating temperature range. Appropriate battery thermal management through Battery Cooling System (BCS) is critical for vehicle range and battery durability This work focus on two aspects, BCS sizing and its coolant flow optimization in Electric bus. BCS modelling was done in 1D CAE software. The objective is to develop a model of BCS in virtual environment to replicate the physical testing. Electric bus contain numerous battery packs and a complex piping in its cooling system. BCS sizing simulation was performed to keep the battery packs in operating temperature range.

With the introduction of BS-VI norms, some major overhauls have been done to the SCV models to meet BS VI norms in challenging timeline for early market entry. This forced to automotive designers towards challenge of cost competitiveness as well as refinement level to survive in this competitive market. This paper explains the systematic approach used to overcome challenges of higher tactile vibrations, higher in-cab noise because of BS VI requirement in 2 cycle engine required for small commercial vehicle. Durability is an important indicator to measure the automobile quality and reliability. Automotive industry is striving to develop products having excellent performance to weight ratios and along with high safety standards. A successful product should have adequate robustness during normal customer operation and the ability to withstand high impact events without impairment of function or safety relevant damage. Road Load Data Acquisition (RLDA) along with efficient design and validation processes are, among others, critical factors for success in the automotive industry. Physical RLDA is expensive and time consuming, the prototype vehicles being costly and only available at a later stage in the vehicle development cycle. Component failures occurring on the proto test vehicles can prove to be a major setback, delaying the product launch by months. In order to overcome above challenge, this paper presents an innovative methodology to carry out Digital RLDA (dRLDA).

Modelling of Internal Manifold Flow Distribution in PEMFC

In a Polymer Electrolyte Membrane Fuel Cell (PEMFC) uniform reaction rate is very crucial to obtain maximum performance and to maintain the life of the cells. In PEMFC stack manifold plays an important role in maintaining uniform flow distribution of reactants (hydrogen, air and coolant) to the cells. Many studies have been carried out for examining the effect of manifold on flow distribution and pressure drop. Most studies are limited to small scale level (5 to 10 kW stack). This paper describes large scale fuel cell stack manifold design, flow distribution and pressured contours which is suitable for automotive vehicles (30 to 50 kW). The design consists of simplified scaled up fuel cell stack with cells connected in the series. Modelled the effect of internal manifold geometry of the fuel cell stack on pressure and flow distribution to the cells.

Today, reducing the vehicle development time is a very crucial task. In the early development stages, the limited time and few vehicle prototypes are available for validation. In such scenarios, durability validation of different design iterations of critical components like engine mounts, with respect to the real road usage is a challenge. Road simulation testing in a laboratory is a reliable approach to fatigue and durability tests for the evaluation of platforms, components and subassemblies. Durability evaluation of engine mount is, generally, performed either at assembly level, using multi-axial road simulation approach or at component level, using uniaxial sinusoidal load testing. The new testing approach here allows testing of engine mounts at component level using road simulation approach by applying multi-axial loads or deflections as per the real road usage conditions.

Gasket sealing performance needs to be ensured at initial development stage to avoid the design changes at the later part of development cycle. Design changes at later stage of development can potentially influence parameters like optimization, cost and time to market. Demand of utilization of virtual tools (front loading) is growing with the increasing challenges like stringent product development cycle time and overall project cost. This paper describes a procedure to simulate the rubber gasket and groove for different material conditions (dimensional tolerances). This entire simulation is divided into two phases. In the first phase of the simulation, Load Deflection curve (LD curve) is established.

Focus on BSR issues for an automobile interior component design have rapidly increased due to customer’s expectation for high quality vehicles. Also, due to advances in the reduction of vehicle interior and exterior noise, engine mounts have recently been brought to the forefront to meet the vehicle interior sound level targets. Engine mounts serve two principal functions in a vehicle, vibration isolation and engine support.
