What's Speed Got To Do With It?

The statistical analysis of vehicle crash accident data is generally problematic. Data from commonly used sources is almost never without error and complete. Consequently, many analyses are contaminated with modeling and system identification errors. In some cases the effect of influential factors such as crash severity (the most significant component being speed) driver behavior prior to the crash, etc. on vehicle and occupant outcome is not adequately addressed. The speed that the vehicle is traveling at the initiation of a crash is a significant contributor to occupant risk. Not incorporating it may make an accident analysis irrelevant; however, despite its importance this information is not included in many of the commonly used crash data bases, such as the Fatality Analysis Reporting System (FARS). Missing speed information can result in potential errors propagating throughout the analysis, unless a method is developed to account for the missing information.

Modeling and Analysis of Powertrain NVH with Focus on Growl Noise

Superior NVH performance is a key focus in the development of new powertrains. In recent years, computer simulations have gained an increasing role in the design, development, and optimization of powertrain NVH at component and system levels. This paper presents the results of a study carried out on a 4-cylinder in-line spark-ignition engine with focus on growl noise. Growl is a low frequency noise (300-700 Hz) which is primarily perceived at moderate engine speeds (2000-3000 rpm) and light to moderate throttle tip-ins. For this purpose, a coupled and fully flexible multi-body dynamics model of the powertrain was developed. Structural components were reduced using component mode synthesis and used to determine dynamics loads at various engine speeds and loading conditions. A comparative NVH assessment of various crankshaft designs, engine configurations, and in- cylinder gas pressures was carried out.

Model-Based Real-Time Testing of Embedded Automotive Systems

The paper presents a model-based approach to testing embedded automotive software systems in a real-time. Model-based testing approach relates to a process of creating test artifacts using various kinds of models. Real-time testing involves the use of a real-time environment to implement test application. Engineers shall use real-time testing techniques to achieve greater reliability and/or determinism in a test system. The paper contains an instruction how to achieve these objectives by proper definition, implementation, execution, and evaluation of test cases. The test cases are defined and implemented in a modeling environment. The execution and evaluation of test results is made in a real-time machine. The paper is concluded with results obtained from the initial deployment of the approach on a large scale in production stream projects.

360° Surround View System with Parking Guidance

In this paper, we present a real-time 360 degree surround system with parking aid feature, which is a very convenient parking and blind spot aid system. In the proposed system, there are four fisheye cameras mounted around a vehicle to cover the whole surrounding area. After correcting the distortion of four fisheye images and registering all images on a planar surface, a flexible stitching method was developed to smooth the seam of adjacent images away to generate a high-quality result. In the post-process step, a unique brightness balance algorithm was proposed to compensate the exposure difference as the images are not captured with the same exposure condition. In addition, a unique parking guidance feature is applied on the surround view scene by utilizing steering wheel angle information as well as vehicle speed information.

Electromagnetic Coupling for Wire Twisting Pitch Optimization for SRS Applications

In the sensitive automotive applications like the safety restraint systems (SRS), twisted lines can be used to link the components of the system because of their property of reduction of the electromagnetic interference (EMI) coupling. Compared to the parallel lines, the twisted lines present the drawback to consume more copper in their manufacturing due to the greater length of their conductors. A parametric study based on the numerical modeling and the measurement of twisted lines is conducted in order to analyze the effect of the twisting pitch and of the untwisted part of these lines on the level of EMI coupling. This study will enable to optimize these two parameters in order to reduce the level of EMI coupling as well as the length of the conductors of the lines.

Shielding of the high voltage cabling is a cost effective method for reducing unwanted EMI in hybrid and electric vehicles. Ensuring the shielding effectiveness (SE) of the high voltage (HV) cabling and connectors is critical at the component and subsystem level. The effectiveness of the shielding must also be proven for the useful life of the vehicle. This paper will examine some of the critical aspects of ensuring good SE of HV cabling and connectors in hybrid and electric vehicles. This paper will also review some of the test methods utilized to make these measurements.

Technical Issues of 100Mbit/s Ethernet Transmission based on Standard Automotive Wiring Components

The presentation describes a technical solution for 100 Mbit/s Ethernet Data transmission cabling. This solution considers the specific requirements of automotive wiring harness and manufacturing. It bases on standard automotive connectors and headers. Currently the development of automotive electronic architecture considers central ECU or data backbone structure for the upcoming EE architecture (e. g. single ECU for network; SEN). For these structures solid and cost effective data backbone solutions are essential. Ethernet, a wide distributed and well-known bus system for office and industry data distribution provide a wide range of software tools and many physical layer solutions. Several cabling systems are available. Based on this we propose a solution for automotive application.

Application of Auto-Coding for Rapid and Efficient Motor Control Development

In hybrid and electric vehicles, the control of the electric motor is a critical component of vehicle functions such as motoring, generating, engine-starting and braking. The efficient and accurate control of motor torque is performed by the motor controller. It is a complex system incorporating sensor sampling, data processing, controls, diagnostics, and 3-phase Pulse Width Modulation (PWM) generation which are executed in sub-100 uSec periods. Due to the fast execution rates, care must be taken in the software coding phase to ensure the algorithms will not exceed the target processor's throughput capability. Production motor control development often still follows the path of customer requirements, component requirements, simulation, hand-code, and verification test due to the concern for processor throughput. In the case of vehicle system controls, typically executed no faster than 5-10 mSec periods, auto-coding tools are used for algorithm development as well as testing.

New Compact, High Efficiency, Variable Displacement Compressor for the Small Vehicle Segment

As fuel prices continue to rise automotive manufacturers continue to push their suppliers to provide technology that improves the potential fuel efficiency of their applications. In addition there is an increasing trend towards smaller, lighter and more compact vehicles to mitigate the automotive carbon footprint. These movements necessitated the development of a new compact, low mass, variable displacement compressor to match the requirements for these smaller and more efficient vehicles. The new Delphi MVC, or Miniature Variable Compressor, meets these requirements by integrating the high efficiency of our latest swashplate variable compressor design into a compact and lightweight package. This design can be offered in a range of displacements from 80 to 100cc and can be offered as either internally or externally controlled to support the customer's needs.

Control of a Combined SCR on Filter and Under-Floor SCR System for Low Emission Passenger Cars

Similar to single-brick SCR architectures, the multi-brick SCR systems described in this paper require urea injection control software that meets the NOx conversion performance target while maintaining the tailpipe NH3 slip below a given threshold, under all driving conditions. The SCR architectures containing a close-coupled SCRoF and underfloor SCR are temperature-wise more favorable than the under-floor location and lead to significant improvement of the global NOx conversion, compared to a single-brick system. But in order to maximize the benefit of close-coupling, the urea injection control must maximize the NH3 stored in the SCRoF. The under-floor SCR catalyst can be used as an NH3 slip buffer, lowering the risk of NH3 slip at the tailpipe with some benefit on the global NOx conversion of the system. With this approach, the urea injection strategy has a limited control on the NH3 coverage of the under-floor SCR catalyst.

Localized Cooling for Human Comfort

Traditional vehicle air conditioning systems condition the entire cabin to a comfortable range of temperature and humidity regardless of the number of passengers in the vehicle. The A/C system is designed to have enough capacity to provide comfort for transient periods when cooling down a soaked car. Similarly for heating, the entire cabin is typically warmed up to achieve comfort. Localized heating and cooling, on the other hand, focuses on keeping the passenger comfortable by forming a micro climate around the passenger. This is more energy efficient since the system only needs to cool the person instead of the entire cabin space and cabin thermal mass. It also provides accelerated comfort for the passenger during the cooling down periods of soaked cars. Additionally, the system adapts to the number of passengers in the car, so as to not purposely condition areas that are not occupied.

How Stress Variance in the Automotive Environment will Affect a ‘True’ Value of the Reliability Demonstrated by Accelerated Testing

This paper discusses the effect of the field stress variance on the value of demonstrated reliability in the automotive testing. In many cases the acceleration factor for a reliability demonstration test is calculated based on a high percentile automotive stress level, typically corresponding to severe user or environmental conditions. In those cases the actual field (‘true’) reliability for the population will be higher than that demonstrated by a validation test. This paper presents an analytical approach to estimating ‘true’ field reliability based on the acceleration model and stress variable distribution over the vehicle population. The method is illustrated by an example of automotive electronics reliability demonstration testing.

Design for Six Sigma (DFSS) for Optimization of Automotive Heat Exchanger and Underhood Air Temperature

In this paper a design methodology for automotive heat exchangers has been applied which brings robustness into the design process and helps to optimize the design goals: as to maintain an optimal coolant temperature and to limit the vehicle underhood air temperature within a tolerable limit. The most influential design factors for the heat exchangers which affect the goals have been identified with that process. The paper summarizes the optimization steps necessary to meet the optimal functional goals for the vehicle as mentioned above. Taguchi's [1] Design for Six Sigma (DFSS) methods have been employed to conduct this analysis in a robust way.

Development of Transient Thermal Models Based on Theoretical Analysis and Vehicle Test Data

In this paper, thermal models are developed based on experimental test data, and the physics of thermal systems. If experimental data is available, the data can be fitted to mathematical models that represent the system response to changes in its input parameters. Therefore, empirical models which are based on test data are developed. The concept of time constant is presented and applied to development of transient models. Mathematical models for component temperature changes during transient vehicle driving conditions are also presented. Mathematical models for climate control system warm up and cool-down are also discussed. The results show the significance of adopting this concept in analysis of vehicle test data, and in development of analytical models. The developed models can be applied to simulate the system or component response to variety of changes in input parameters. As a result, significant testing and simulation time can be saved during the vehicle development process.

Transient Liquid Phase Sintering (TLPS) Conductive Adhesives for High Temperature Automotive Applications

Power electronics products such as inverters and converters involve the use of Thermal Interface Materials (TIMs) between high power packages and a heat exchanger for thermal management. Conventional TIMs such as thermal greases, gels, solders and phase change materials (PCMs) face challenges to meet the need of these products to operate reliably at much higher temperatures. This has driven the development of new TIMs such as Transient Liquid Phase Sintering (TLPS) Conductive Adhesives. TLPS adhesives have been developed for many potential applications due to various advantages like lead free, flux-less and particularly their low temperature processability, which enables the use of heat sensitive components in the design. With all these motivations, a project was launched and completed to assess TLPS adhesives as a unique TIM for high temperature automotive applications due to its high bulk thermal conductivity and metallic joint formation at interfaces.

Optimization of a Porous Ducted Air Induction System Using Taguchi's Parameter Design Method

Taguchi method is a technology to prevent quality problems at early stages of product development and product design. Parameter design method is an important part in Taguchi method which selects the best control factor level combination for the optimization of the robustness of product function against noise factors. The air induction system (AIS) provides clean air to the engine for combustion. The noise radiated from the inlet of the AIS can be of significant importance in reducing vehicle interior noise and tuning the interior sound quality. The porous duct has been introduced into the AIS to reduce the snorkel noise. It helps with both the system layout and isolation by reducing transmitted vibration. A CAE simulation procedure has been developed and validated to predict the snorkel noise of the porous ducted AIS. In this paper, Taguchi's parameter design method was utilized to optimize a porous duct design in an AIS to achieve the best snorkel noise performance.

Thermal Map of an IC Engine via Conjugate Heat Transfer: Validation and Test Data Correlation

Accurate numerical prediction of an engine thermal map at a wide range of engine operating conditions can help tune engine performance parameters at an early development stage. This study documents the correlation of an engine thermal simulation using the conjugate heat transfer (CHT) methodology with thermocouple data from an engine operating in a dynamometer and a vehicle drive cell. Three different operating conditions are matched with the simulation data. Temperatures predicted by simulation at specific sections, both at the intake and the exhaust sides of the engine are compared with the measured temperatures in the same location on the operating engine.

Fuel System Pressure Increase for Enhanced Performance of GDi Multi-Hole Injection Systems

The progressive trend towards the GDi engine downsizing, the focus on better fuel efficiency and performance, and the regulatory requirements with respect to the combustion emissions have brought the focus of attention on strategies for improvement of in-cylinder mixture preparation and identification and elimination of the sources of combustion emissions, in particular the in-cylinder particulate formation. This paper discusses the fuel system components, injector dynamics, spray characteristics and the single cylinder engine combustion investigation of a 40 [MPa] capable conventional GDi inwardly-opening multi-hole fuel injection system. It provides results of a study of the influence of fuel system pressure increase between 5 [MPa] to 40 [MPa], in conjunction with the injector static flow and spray pattern, on the combustion characteristics, specifically the particulate and gaseous emissions and the fuel economy.

Development of a Gasoline Direct Injection Compression Ignition (GDCI) Engine

In previous work, Gasoline Direct Injection Compression Ignition (GDCI) has demonstrated good potential for high fuel efficiency, low NOx, and low PM over the speed-load range using RON91 gasoline. In the current work, a four-cylinder, 1.8L engine was designed and built based on extensive simulations and single-cylinder engine tests. The engine features a pent roof combustion chamber, central-mounted injector, 15:1 compression ratio, and zero swirl and squish. A new piston was developed and matched with the injection system. The fuel injection, valvetrain, and boost systems were key technology enablers. Engine dynamometer tests were conducted at idle, part-load, and full-load operating conditions. For all operating conditions, the engine was operated with partially premixed compression ignition without mode switching or diffusion controlled combustion.

Fuel Pressure and Charge Motion Effects on GDi Engine Particulate Emissions

The focus of this study is investigation of the influence of fuel system pressure, intake tumble charge motion and injector seat specification - namely the static flow and the plume pattern - on the GDi engine particulate emissions under the homogenous combustion operation. The paper presents the spray characteristics and the single cylinder engine combustion data for the Delphi Multec® 14 GDi multi-hole fuel injector, capable of 40 [MPa] fuel system pressure. It provides results of a study of the influence of fuel pressure increase between 5 [MPa] to 40 [MPa], for three alternative seat designs, on the combustion characteristics, specifically the particulate and gaseous emissions and the fuel consumption. In conjunction with the fuel system pressure, the effect of enhanced charge motion on the combustion characteristics is investigated.
