CAE Applications and Techniques used in Calculating the Snaps Insertions and Retentions Efforts in Automotive Trims

A snap-fit is a form-fitting joint, which is used to assemble plastic parts together. Snap-fits are available in different forms like a projecting clip, thicker section or legs in one part, and it is assembled to another part through holes, undercuts or recesses. The main function of the snap-fit is to hold the mating components, and it should withstand the vibration and durability loads. Snap-fits are easy to assemble, and should not fail during the assembling process. Based on the design, these joints may be separable or non-separable. The non- separable joints will withstand the loads till failure, while separable joints will withstand only for the design load. The insertion and the retention force calculation for the snaps are very essential for snap-fit design. The finite element analysis plays a very important role in finding the insertion and the retention force values, and also to predict the failure of the snaps and the mating components during this process.

Effects of Roller Diameter and Number on Fatigue Lives of Cam Roller Follower Bearings

Effects of roller diameter and number on the contact pressures, subsurface stresses and the fatigue lives of cam roller follower bearings are investigated in this paper. Finite element analyses under plane strain conditions were conducted to identify the effects of the diameter and number of the rolling elements and the thickness of the outer ring. The fatigue life of the inner pin generally increases as the roller diameter increases. But, reducing the number of rollers to accommodate larger rollers does not necessarily increase the fatigue life. The inevitable decrease of the thickness of the outer ring due to the increase of the roller diameter results in the increase of compliance for the outer ring. This increase of compliance leads to excessive deformation of the outer ring and consequently more load must be carried by fewer number of rolling elements.

A Fatigue Life Estimation Technique for Body Mount Joints

A body mount joint is a typical clamped joint that is under severe loading conditions, due to its structural function services as a gateway of load path between body and frame of an automotive vehicle. Stresses/strains on durability concerned components at the joint cannot be captured accurately by using the pseudo stress analysis approach because of the complexity of stress state generated by the pre-stress from clamp load, contacts between the components and nonlinear material properties. In this paper, development of a technique for fatigue life estimation of the joint is described in detail.

Reducing Radiated Structural Noise from AIS Surfaces using Several FEM Optimization Methods

Two finite element optimization techniques are presented for minimizing automotive engine air induction structural radiated noise and mass. Air induction systems are generally made of thin wall plastic which is exposed to high levels of pulsating engine noise. Weak air induction system walls vibrate excessively creating noise that can be heard by the driver. The conventional approach is to add ribs (many times through trial and error) which increase part weight or by adding “kiss-offs,” which restrict air flow. The finite element optimization methods considered here are shape optimization and topometry optimization. Genesis, a fully integrated finite element analysis and optimization package by Vanderplaats Research & Development, was used to perform finite element optimization. Choice of optimization method is primarily dependent on several factors which are appearance, part interference and flow restriction requirements.

Fatigue Life Prediction of an Automobile Cradle Mount

Elastomers have large reversible elastic deformation, good damping and high energy absorption capabilities. Due to these characteristics along with low cost of manufacturing, elastomeric components are widely used in many industries and applications, including in automobiles. These components are typically subjected to complex multiaxial and variable amplitude cyclic loads during their service life. Therefore, fatigue failure and life prediction are important issues in the design and analyses of these components. Availability of an effective CAE technique to evaluate fatigue damage and to predict fatigue life under complex loading conditions is a valuable tool for such analysis. This paper discusses a general CAE analytical technique for durability analysis and life prediction of elastomeric components. The methodology is then illustrated and verified by using experimental fatigue test results from an automobile cradle mount.

Rainflow Counting Based Block Cycle Development for Fatigue Analysis using Nonlinear Stress Approach

An accurate representation of proving ground loading is essential for nonlinear Finite Element analysis and component fatigue test. In this paper, a rainflow counting based multiple blocks loading development procedure is described. The procedure includes: (1) Rainflow counting analysis to obtain the relationship between load range and cumulative repeats and the statistical relationship between load range and mean load; (2) Formation of preliminary multiple loading blocks with specified load range, mean load, and the approximate cycle repeats, and construction of the preliminary multiple loading blocks; (3) Calibration and finalization of the repeats for preliminary multiple loading blocks according to the equivalent damage rule, meaning that the damage value due to the block loads is equivalent to that from a PG loading.

Active Bolster for Side Impact Protection

This paper discusses the simulation based methodology for designing and developing a deployable vehicle door interior trim, an Active Side Bolster (ASB), and its interaction (in FEA simulation) with an ATD in side impact crash test modes like FMVSS2141 Oblique Pole, IIHS2 and LINCAP. The FEA models, especially with the complexity of the full vehicle structure, the ATDs3 and the airbags, require extensive correlation using vehicle tests. A methodology is outlined here to ensure that the model results could be used to generate FEA ATD assessments without a significant numerical contamination of the results. These correlated FEA models for side impact vehicle tests and ATDs were used to simulate various side impact crash test conditions; such as IIHS barrier, the FMVSS-214 Oblique Pole and LINCAP. The ATD responses from the baseline vehicle FEA models and those modified with the addition of an ASB in the door shows improvement in assessment values due to the introduction of the ASB.

FEA Simulation of Induction Hardening and Residual Stress of Auto Components

The paper studies the distributions of residual stresses in auto components after induction hardening. Three prototype parts are analyzed in this paper. Firstly, the temperature fields of the analyzed parts are quantitatively simulated during quenching by simulating surface heating to the austenitization temperature of the material. Secondly, the formation and states of the residual stresses are predicted. Therefore the distribution of residual stress is simulated and shows compressive stresses on the surface of components so that the strength can be improved. The simulated results by computer are compared with experimental results. The good comparison indicates that the results obtained by the FEA analysis are reliable. Thus, it can be concluded that the FEA (Finite element analysis) program is effectively developed to simulate heating and quenching processes and residual stresses distribution.

Optimizing the Fastening Strategy & Joint Integrity to Reduce Stresses in Ring Gear Bolts on Rear Differential Assemblies

Ring gear bolts in differentials are often modified in size to accommodate the additional clamp load that is required due to an increase in torque from a vehicle's powertrain. Depending on a given program several constraints need to be considered. These include cost, validation time, reliability / durability and timing for implementation. In this paper, a Finite Element Analysis (FEA) procedure for analyzing stresses in ring gear bolts within a rear differential assembly is outlined and the computational results are then compared to quasi-static bench test results that were developed to measure bending and tension loads in the ring gear bolts during loading and unloading of the axle pinion. A dynamometer test is then developed to duplicate the failure mode and provide a comparison of the design changes proposed and the expected improvement in durability.

In this paper the nature and analytical methodologies for sheet metal panel oil canning are introduced. Lab tests, numerical predictions using finite element analysis and their correlations on oil canning of a door outer panel are described. Different modeling approaches in finite element analysis are discussed, and a simplified approach of loading by using a coupling element is recommended.

FEA Predictions and Test Results from Magnesium Beams in Bending and Axial Compression

Finite element analysis (FEA) predictions of magnesium beams are compared to load versus displacement test measurements. The beams are made from AM60B die castings, AM30 extrusions and AZ31 sheet. The sheet and die cast beams are built up from two top hat sections joined with toughened epoxy adhesive and structural rivets. LS-DYNA material model MAT_124 predicts the magnesium behavior over a range of strain rates and accommodates different responses in tension and compression. Material test results and FEA experience set the strain to failure limits in the FEA predictions. The boundary conditions in the FEA models closely mimic the loading and constraint conditions in the component testing. Results from quasi-static four-point bend, quasi-static axial compression and high-speed axial compression tests of magnesium beams show the beam's behavior over a range of loadings and test rates. The magnesium beams exhibit significant material cracking and splitting in all the tests.

A Practical Failure Limit for Sheared Edge Stretching of Automotive Body Panels

Edge cracking is one of the major formability concerns in advanced high strength steel (AHSS) stamping. Although finite element analysis (FEA) together with the Forming Limit Diagram has been widely used, it has not effectively predicted edge cracking. Primary problems in developing a methodology to insure that parts are safe from edge cracking are the lack of an effective failure criterion and a simple and accurate measurement method that is not only usable in both die tryout and production but also can be verified by finite element analysis. The intent of this study is to develop a methodology to ensure that parts with internal cutouts, such as a body side panel can be produced without edge cracking. During tryout and production, edge cracking has traditionally been detected by visual examination, but this approach is not adequate for ensuring freedom from edge cracking.

Experimental and Numerical Modelling of Friction Induced Noise in Disc Brakes

Friction-induced vibration is a serious problem in many industrial applications containing systems with rotating and/or sliding parts. Brake noise is a typical example. The critical element in the noise generation process is the combination of friction-induced loads with the dynamics of the braking system. In the present paper, a detailed experimental and numerical study of a specific low-frequency brake squeal problem is made on a simplified brake noise test rig. First, the signal and spatial characteristics of the noise were analyzed by spectral and acoustic holography techniques. A parametric study of influence factors as brake pressure, rotation speed, etc. was made. Operational deformation analysis during squeal confirms the dominant modal behavior of the components, implying the critical role of the assembly structural dynamics.

A Method to Combine a Tire Model with a Flexible Rim Model in a Hybrid MBS/FEM Simulation Setup

During the last ten years, there is a significant tendency in automotive design to use lower aspect ratio tires and meanwhile also more and more run-flat tires. In appropriate publications, the influences of these tire types on the dynamic loads - transferred from the road passing wheel center into the car - have been investigated pretty well, including comparative wheel force transducer measurements as well as simulation results. It could be shown that the fatigue input into the vehicle tends to increase when using low aspect ratio tires and particularly when using run-flat tires. But which influences do we get for the loading and fatigue behavior of the respective rims? While the influences on the vehicle are relatively easy to detect by using wheel force transducers, the local forces acting on the rim flange (when for example passing a high obstacle) are much more difficult to detect (in measurement as well as in simulation).

Simulating Acoustic Engine Performance Over a Broad Frequency Range

Acoustic performance of vehicle engines is a real challenge for powertrain design engineers. Quiet engines are required to reduce noise pollution and satisfy pass-by noise regulations, but also to improve the driving comfort. Simulation techniques such as the Boundary Element Method (BEM) have already been available for some time and allow predicting the vibro-acoustic response of engines. Although the accuracy of these simulation techniques has been proven, a challenge still remains in the required computation time. Given the large amount of speeds for a full engine run-up and the need to cover a large frequency range, computation times are significant, which limits the possibility to perform many design iterations to optimize the system. In 2001, Acoustic Transfer Vectors (ATV) [1] have been presented to adequately deal with multiple rpm. The ATV provide the acoustic response for unit surface velocities and are therefore independent from the engine's actual surface vibrations.

An Analytical Load Distribution Solution for Bearings

An analytical load distribution solution for calculation of the loads exerted by the rolling elements on the outer raceway in cylindrical roller bearings under radial loading is proposed in this paper. The loads exerted by the rolling elements are obtained based on an assumption that the profile of the maximum contact pressures of rolling elements resemble the profile of the contact pressure of the corresponding lumped cylinder. Based on this assumption, an analytical load distribution solution which gives the loads exerted by the rolling elements on the outer raceway is derived based on the non-conforming contact solution of Hertz and the conforming contact solution of Persson. These loads can be calculated from the analytical solution with the total applied load and the normalized contact pressure profile of the corresponding lumped cylinder. Two-dimensional finite element analysis was conducted to validate the proposed analytical solutions.

Optimization of High-Volume Warm Forming for Lightweight Sheet

Traditional warm forming of aluminum refers to sheet forming in the temperature range of 200°C to 350°C using heated, matched die sets similar to conventional stamping. While the benefits of this process can include design freedom, improved dimensional capability and potentially reduced cycle times, the process is complex and requires expensive, heated dies. The objective of this work was to develop a warm forming process that both retains the benefits of traditional warm forming while allowing for the use of lower-cost tooling. Enhanced formability characteristics of aluminum sheet have been observed when there is a prescribed temperature difference between the die and the sheet; often referred to as a non-isothermal condition. This work, which was supported by the USCAR-AMD initiative, demonstrated the benefits of the non-isothermal warm forming approach on a full-scale door inner panel. Finite element analysis was used to guide the design of the die face and blank shape.

Multi-Objectives Optimization of Fastener Location in a Bolted Joint

During component development of multiple fastener bolted joints, it was observed that one or two fasteners had a higher potential to slip when compared to other fasteners in the same joint. This condition indicated that uneven distribution of the service loads was occurring in the bolted joints. The need for an optimization tool was identified that would take into account various objectives and constraints based on real world design conditions. The objective of this paper is to present a method developed to determine optimized multiple fastener locations within a bolted joint for achieving evenly distributed loads across the fasteners during multiple load events. The method integrates finite element analysis (FEA) with optimization software using multi-objective optimization algorithms. Multiple constraints were also considered for the optimization analysis. In use, each bolted joint is subjected to multiple service load conditions (load cases).

Integrating Manufacturing Pre-Stress in FEA Based Road Load Fatigue Analysis

Most manufacturing and assembly processes like stamping, clamping, interference fits introduce a pre-stress condition in components or assemblies. Very often these stresses are high enough and alter the mean stress state resulting in significant effect on fatigue life performance and thus cannot be ignored. If the pre-stress is compressive, it will increase the allowable stress range and improve fatigue life performance; on the other hand if these stresses are tensile, they will decrease the allowable stress range resulting in a degradation of fatigue life. At times it becomes critical to effectively introduce the pre-stress condition in order to accurately represent the stress state in an FEA based durability simulation. Accounting for the pre-stress state in FEA based constant amplitude loading fatigue life simulation is relatively straight forward, but when it comes to random variable amplitude multi-channel loads simulation, the problem becomes more complicated.

A Practical Procedure to Predict AIS Inlet Noise Using CAE Simulation Tools

The air induction system (AIS), which provides clean air to the engine for combustion, is very important for engine acoustics. A practical CAE procedure to predict AIS inlet noise is presented in this paper. GT-Power, a commercially available software program can be used to simulate the engine performance and predict air induction noise. The accuracy of GT-Power is dependent on many variables, such as: proper duct discretization size, proper number of flow splits to model the air box and the capturing of the correct resonator geometry for tuning frequency. Since GT-Power is based on a 1D assumption, several iterations need be performed to model the complex AIS components, such as, irregular shaped air box, resonator volume, porous ducts and perforated pipes. Because of this, the GT-Power AIS model needs to be correlated to test data using transmission loss data.
