NVH of Electric Vehicles with Range Extender

Intensive R&D is currently performed worldwide on hybrid and electric vehicles. For full electric vehicles the driving range is limited by the capacity of currently available batteries. If such a vehicle shall increase its driving range some range extending backup system should be available. Such a Range Extender is a small system of combustion engine and electric generator which produces the required electricity for charging the batteries in time. Since the acoustic response of an electric motor driving the vehicle and of a combustion engine as part of a Range Extender is very different by nature an extensive acoustic tuning of the Range Extender is necessary to meet the requirements of exterior vehicle noise and passenger comfort. This paper describes the NVH (noise, vibration & harshness) development work of a range extender within the AVL approach of an electrically driven passenger car with range extender.

Current developments in automotive industry such as hybrid powertrains and the continuously increasing demands on emission control systems, are pushing complexity still further. Validation of such systems lead to a huge amount of test cases and hence extreme testing efforts on the road. At the same time the pressure to reduce costs and minimize development time is creating challenging boundaries on development teams. Therefore, it is of utmost importance to utilize testing and validation prototypes in the most efficient way. It is necessary to apply high levels of instrumentation and collect as much data as possible. And a streamlined data pipeline allows the fleet managers to get new insights from the raw data and control the validation vehicles as well as the development team in the most efficient way. In this paper we will demonstrate a data-driven approach for validation testing.

Evaluation of Flow Paths due to Leakages of Flammable Liquids by the SPH Method: Application to Real Engines

One of the most important safety issues for automotive engineering is to avoid any fire due to the ignition of flammable liquids, which may result from leaks. Fire risk is a combination of hot temperature, fast vaporisation and accumulation of vapor in a cavity. In IC engines, potentially flammable liquids are fuel and oil. To guarantee safety, flammable liquids must not come into contact with hot parts of the engine. Consequently, shields are designed to guide the flow path of possible leakages and to take any flammable liquid out of the hot areas. Simulation is a great help to optimize the shape of the shield by investigating a large number of possible leakages rapidly. Recent breakthroughs in numerical methods make it possible to apply simulations to industrial design concepts. The employed approach is based on the Lagrangian Smoothed Particle Hydrodynamics (SPH) method.

Hybrid-Powertrain Development Approach to Reduce Number of Prototype Vehicles by Taking Right Decision in Early Development Phases on Engine Testbeds

Today’s automotive industry is changing rapidly towards environmentally friendly vehicle propulsion systems. All over the globe, legislative CO2 consumption targets are under discussion and partly already in force. Hybrid powertrain configurations are capable to lower fuel consumption and limit pollutant emissions compared to pure IC-Engine driven powertrains. Depending on boundary conditions a numerous of different hybrid topologies- and its control strategies are thinkable. Typical approach is to find the optimum hybrid layout and strategy, by performing certain technical design tasks in office simulation directly followed by vehicle prototype tests on the chassis dyno and road. This leads to a high number of prototype vehicles, overload on chassis dynos, time consuming road test and finally to tremendous costs. Our developed approach is using the engine testbed with simulation capabilities as bridging element between office and vehicle development environment.

A Modular Gasoline Engine Family for Hybrid Powertrains: Balancing Cost and Efficiency Optimization

The electrification of the powertrain is a prerequisite to meet future fuel consumption limits, while the internal combustion engine (ICE) will remain a key element of most production volume relevant powertrain concepts. High volume applications will be covered by electrified powertrains. The range will include parallel hybrids, 48V- or High voltage Mild- or Full hybrids, up to Serial hybrids. In the first configurations the ICE is the main propulsion, requiring the whole engine speed and load range including the transient operation. At serial hybrid applications the vehicle is generally electrically driven, the ICE provides power to drive the generator, either exclusively or supporting a battery charging concept. As the ICE is not mechanically coupled to the drive train, a reduction of the operating range and thus a partial simplification of the ICE is achievable.

The automotive domain has seen safety engineering at the forefront of the industry’s priorities for the last decade. Therefore, additional safety engineering efforts, design approaches, and well-established safety processes have been stipulated. Today many connected and automated vehicles are available and connectivity features and information sharing are increasingly used. This increases the attractiveness of an attack on vehicles and thus introduces new risks for vehicle cybersecurity. Thus, just as safety became a critical part of the development in the late 20th century, the automotive domain must now consider cybersecurity as an integral part of the development of modern vehicles. Aware of this fact, the automotive industry has, therefore, recently taken multiple efforts in designing and producing safe and secure connected and automated vehicles.

A ‘Microscopic’ Structural Mechanics FE Model of a Lithium-Ion Pouch Cell for Quasi-Static Load Cases

This study deals with the experimental investigation of the mechanical properties of a lithium-ion pouch cell and its modelling in an explicit finite element simulation code. One can distinguish between ‘macroscopic’ and ‘microscopic’ modelling approaches. In the ‘macroscopic’ approach, one material model approximates the behaviour of multiple inner cell layers. In the ‘microscopic’ approach, which is used in the present study, all layers and their interactions are modelled separately. The cell under study is a pouch-type lithium-ion cell with a liquid electrolyte. With its cell chemistry, design, size and capacity it is usable for automotive applications and can be assembled into traction batteries. One cell sample was fully discharged and disassembled, and its components (anode, cathode, separator and pouch) were examined and measured by electron microscopy. Components were also tensile tested.

The increasing complexity of distributed embedded systems, as found today in airplanes or cars, becomes more and more a critical cost-factor for their development. Model-based approaches have recently demonstrated their potential for both improving and accelerating (software) development processes. Therefore, in the project DECOS1, which aims at improving system architectures and development of distributed safety-critical embedded systems, an integrated, model-driven tool-chain is established, accompanying the system development process from design to deployment. This paper gives an overview of this tool-chain and outlines important design decisions and features.

Engine Knock Estimation Using Neural Networks Based on a Real-World Database

In this paper we present an advanced knock detection approach. The detection concept consists of a two-level feature extraction step followed by neural network detector. A knock tendency index is estimated that takes into account the statistical behavior of the knock phenomena. The configuration of the neural network is based on a signal database that was acquired under almost ‘on-road’ conditions. The experimental set-up consisted of several measurement sessions in a special vehicle test cell. In order to achieve a most realistic knock database the test engine was mounted on an in-production car.

Modeling and Control of an Electromechanical Disk Brake

In the scope of a research collaboration, ITT Automotive Europe and Darmstadt University of Technology are developing control strategies for a low-cost Brake-by-Wire system. However, since there is a wide range of variation in the efficiency of the gear units used in electromechanical brakes, this becomes a demanding task. The paper first describes the assembly and operation of ITT's early generation brake actuator. It introduces a model of the electromechanical brake with its structure and subsystems as a major tool in the development process. A detailed analysis of the signals, already available from the brake and the vehicle, is discussed for their advantages and disadvantages with regard to a possible use in the controller design. Different approaches for clamping-force, peripheral-force and brake-torque sensing are compared. An integrated clamping force sensor for feedback control of prototype actuators was developed.

Modelling and Real-time Simulation of a turbocharger with variable turbine geometry (VTG)

This paper deals with physical modelling of a turbocharger with variable turbine geometry (VTG) and its real-time simulation based on dynamic artificial neural networks (ANN). Thermodynamic und fluiddynamic equations, describing the basic functionality and relations between pressure, mass flow and temperature at the inlet and outlet ports of compressor and turbine, build up a multiple input multiple output model (MIMO). A special kind of ANN, namely the LoLiMoT algorithm, is used for real-time simulation. Training the network using measurement and simulated data, the dynamic behaviour can be simulated with less computational effort than the physical model. The neural network may be used in engine control systems as observer for non measurable signals, like rotor speed or turbine and compressor torque, figure 1.

Future Car-Tires as Provider of Information for Vehicle Systems to Enhance Primary Safety

Since 1989 the Automotive Engineering Department of Darmstadt University of Technology (fzd) has carried out measurements of tire tread deformations through the use of sensors which are integrated into the tire. With these tire sensors fzd has achieved the possibility to qualitatively and quantitatively measure forces acting on the tire, especially local slip effects, which are the basis for friction detection. To investigate local slip fzd designed a completely new measuring device. Utilization of available tire/road friction and local slip events were measured in a specially equipped test car. This paper describes the Darmstadt Tire Sensor, the theoretical vehicle system, the methods to study tire sensor behaviour as well as the results achieved so far.

The mechatronic vehicle corner of Dramstadt University of Technology~Interaction and cooperation of a sensor tire, new low-energy disc brake and smart wheel suspension

Future on-board vehicle control systems can be further improved through new types of mechatronic systems. In particular, these systems'' capacities for interaction enhance safety, comfort and economic viability. The Automotive Engineering Department (fzd) of Darmstadt University of Technology is engaged in research of the mechatronic vehicle corner, which consists of three subsystems: sensor tire, electrically actuated wheel brake and smart suspension. By intercommunication of these three systems, the brake controller receives direct, fast and permanent information about dynamic events in the tire contact area provided by the tire sensor as valuable control input. This allows to control operation conditions of each wheel brake. The information provided by the tire sensor for example helps to distinguish between straightline driving and cornering as well as to determine μ-split conditions.

Industrialization of Base Calibration Methods for ECU-functions Exemplary for Air Charge Determination

Today's calibration process for ECU functions is often based on a wide variety of proprietary tools and individual expert knowledge of calibration engineers. Automatic calibration with an industrialized tool chain provides high potential to reduce testbed time, calibration time and project costs. Based on an efficient measurement procedure in combination with an offline calibration methodology the capability is validated, e.g. for calibrating the ECU function “Air Charge Determination” for SI engines. In this article the implementation, in a series production project of a major OEM, is shown. The whole workflow - which can also be applied to other calibration tasks - will be described in detail. Presented here will be how General Motors Corporation (GM) is able to speed up the calibration of the ECU functions, whilst maintaining at least the same quality of calibration as before, by the use of this tool chain.

At the moment the documentation of failure inhibition matrices and the fault path management for different controller types and different vehicle projects are mainly maintained manually in individual Excel tables. This is not only time consuming but also gives a high potential for fault liability. In addition there is also no guarantee that the calibration of these failure inhibition matrices and its fault path really works. Conflicting aims between costs, time and fault liability require a new approach for the calibration, documentation and testing of failure inhibition matrices and the complete Diagnostic System Management (DSM) calibration. The standardization and harmonization of the Diagnostic System Management calibration for different calibration projects and derivates is the first step to reduce time and costs. Creating a master calibration for the conjoint fault paths and labels provides a significant reduction of efforts.

A Cross Domain Co-Simulation Platform for the Efficient Analysis of Mechatronic Systems

Efficient integration of mechanics and microelectronics components is nowadays a must within the automotive industry in order to minimize integration risks and support optimization of the entire system. We propose in this work a cross domain co-simulation platform for the efficient analysis of mechatronic systems. The interfacing of two state-of-the-art simulation platforms provides a direct link between the two domains at an early development stage, thus enabling the validation and optimization of the system already during modeling phase. The proposed cross-domain co-simulation is used within our TEODACS project for the analysis of the FlexRay technology. We illustrate using a drive-by-wire use case how the different architecture choices may influence the system.

A Software Tool for Noise Quality and Brand Sound Development

For noise quality and brand sound design of passenger cars a unique software tool is currently used by our clients world-wide to evaluate and optimise the interior noise quality and brand sound aspects of passenger cars on an objective basis. The software tools AVL-VOICE and AVL-COMFORT are designed for the objective analysis of interior noise quality, for benchmarking, for the definition of noise quality targets and most important for effective vehicle sound engineering. With this tool, the target orientated implementation of the required interior noise quality or brand sound by predictable hardware modifications into passenger cars - for tailor made joy of driving - becomes feasible. The use of this tools is drastically reducing vehicle evaluation time and sound engineering effort when compared with traditional jury subjective evaluation methods and standard acoustic NVH optimisation procedures.

Model Based Determination of Dynamic Engine Control Function Parameters

The use of model based approaches in areas such as simulation, control design, optimization, etc. is crucial for the development of highly sophisticated systems. This is especially true for typically very tight time-to-market frames. Physical modeling of IC engine emissions based on first principles is extremely complex and still requires by far too much calculation time. However, special fast neural networks represent a promising alternative for an accurate modeling of the emission behavior, even for dynamic conditions. This paper first describes the process of developing dynamic neural emission models. The required data is collected by a specially designed dynamic measurement strategy. The models themselves are then used for the optimization of the dynamic engine behavior concerning consumption, emissions and drivability.

Present and future assisting systems are meant to support the driver in coping with the difficulties of driving. The design of the system properties and their limits helps to influence on the road-driving behavior directly and through teach-back effects. On the other hand, there is a potential risk of negative effects on the safety due to a division of tasks between the driver and the technical system. Bearing this in mind, the Automotive Engineering Department and the Department of Ergonomics of Darmstadt University of Technology were engaged by BMW AG to investigate the distance behavior of vehicles with and without ACC (Adaptive Cruise Control) which is used to control the speed and distance maintained to vehicles ahead and turning into the traffic. This trial was made with the aim of a representative and objective investigation of the behavior of the total system of driver-vehicle-environment in road traffic.

A Sensor and Process Fault Detection System for Vehicle Suspension Systems

Fault detection is increasingly an essential part of vehicle development. Integrating such fault detection subsystems raises the reliability, maintainability, and safety of automobile components. Weak shock absorbers can lead to significantly longer braking distances (up to 20%) and furthermore worsen the driving handling. Reduced tire pressure increases the wear of the tire dramatically and may lead to punctures due to an overheating of the tire. Recent studies show that 40% of all drivers have set wrong tire pressures (Wachter, 1994). Therefore, this paper presents fault detection algorithms for the suspension system implemented on a Hitachi SH7055 microcontroller. Real measurements of a vehicle are made to proof the algorithms.
