N&V Component Structural Integration and Mounted Component Durability Implications

Exterior component integration presents competing performance challenges for balanced exterior styling, safety, ‘structural feel’ [1] and durability. Industry standard practices utilize noise and vibration mode maps and source-path-receiver [2] considerations for component mode frequency placement. This modal frequency placement has an influence on ‘structural feel’ and durability performance. Challenges have increased with additional styling content, geometric overhang from attachment points, component size and mass, and sensor modules. Base excitation at component attachment interfaces are increase due to relative positioning of the suspension and propulsion vehicle source inputs. These components might include headlamps, side mirrors, end gates, bumpers and fascia assemblies. Here, we establish basic expectations for the behavior of these systems, and ultimately consolidate existing rationales that are applied to these systems.

The implementation of electronic shifters (e-shifter) for automatic transmissions in vehicles has created many new opportunities for the customer facing transmission interface and in-vehicle packaging. E-shifters have become popular in recent years as their smaller physical size leads to packaging advantages, they reduce the mass of the automatic transmission shift system, they are easier to install during vehicle assembly, and act as an enabler for autonomous driving. A button-style e-shifter has the ability to create a unique customer interface to the automatic transmission, as it is very different from the conventional column lever or linear console shifter. In addition to this, a button-style e-shifter can free the center console of valuable package space for other customer-facing functions, such as storage bins and Human-Machine Interface controllers.

Modeling the Stiffness and Damping Properties of Styrene-Butadiene Rubber

Styrene-Butadiene Rubber (SBR), a copolymer of butadiene and styrene, is widely used in the automotive industry due to its high durability and resistance to abrasion, oils and oxidation. Some of the common applications include tires, vibration isolators, and gaskets, among others. This paper characterizes the dynamic behavior of SBR and discusses the suitability of a visco-elastic model of elastomers, known as the Kelvin model, from a mathematical and physical point of view. An optimization algorithm is used to estimate the parameters of the Kelvin model. The resulting model was shown to produce reasonable approximations of measured dynamic stiffness. The model was also used to calculate the self heating of the elastomer due to energy dissipation by the viscous damping components in the model. Developing such a predictive capability is essential in understanding the dynamic behavior of elastomers considering that their dynamic stiffness can in general depend on temperature.

The Influence of Wheel Assembly Non Uniformity on Disc Brake Lateral Runout

The importance of achieving good (low) assembled lateral runout of the brake disc is well recognized in the industry - it is a critical feature for avoiding issues such as wear-induced disc thickness variation and vibration/shudder during braking. Significant efforts and expense has been invested by the industry into reducing disc brake lateral runout. However, wheel assemblies also have some inherent runout, which in turn cause cyclical forces to act on the brake corner during vehicle movement. Despite the stiffness of the wheel bearing (which aligns the brake disc with the caliper and knuckle), these “tire non-uniformity” forces can be sufficient to promote deflection of the assembly that is appreciable compared to typical disc lateral runout tolerances. This paper covers measurements of this phenomenon on three different vehicles (compact, mid-size, and large cars), under a variety of operating conditions such as speed, wheel assembly runout, and wheel assembly balance.

Investigation of Factors Controlling the Attainable Equivalent Plastic Strain in the Gauge Region of Cruciform Specimens

The maximum equivalent plastic strain (EPSmax), which can be achieved in the gauge region of a cruciform specimen during in-plane biaxial tensile tests, is limited due to early fracture on the cruciform specimen arm. In this paper, a theoretical model was proposed to determine the factors related to the EPSmax of a cruciform specimen following ISO 16842: 2014. Biaxial tensile tests were carried out to verify the theoretical analyses. Results show that the material strength coefficient (k) has no effect on the EPSmax, and EPSmax increases with the increase of the material hardening exponent (n) and the cross-sectional-area ratio (c) of the arm region to the gauge region. It is found that the applied load ratio (α) has an effect on EPSmax, which decreases as the load ratio increases from 0:1 (i.e. uniaxial tension) to 1:2 (i.e. plane strain state) and then increases as the load ratio increases to 1:1 (i.e. balanced biaxial tension).

Utilizing Finite Element Tools to Model Objective Seat Comfort Results

The comfort assessment of seats in the automotive industry has historically been accomplished by subjective ratings. This approach is expensive and time consuming since it involves multiple prototype seats and numerous people in supporting processes. In order to create a more efficient and robust method, objective metrics must be developed and utilized to establish measurable boundaries for seat performance. Objective measurements already widely accepted, such as IFD (Indentation Force Deflection) or CFD (Compression Force Deflection) [1], have significant shortcomings in defining seat comfort. The most obvious deficiency of these component level tests is that they only deal with a seats' foam rather than the system response. Consequently, these tests fail to take into account significant factors that affect seat comfort such as trim, suspension, attachments and other components.

Numerical Study of Twist Spring-back Control with an Unbalanced Post-stretching Approach for Advanced High Strength Steel

Twist spring-back would interfere with stamping or assembling procedures for advanced high strength steel. A “homeopathic” resolution for controlling the twist spring-back is proposed using unbalanced post-stretching configuration. Finite element forming simulation is applied to evaluate and compare the performance for each set of unbalanced post-stretching setup. The post-stretching is effectuated by stake bead application. The beads are separated into multiple independent segments, the height and radii of which can be adjusted individually and asymmetrically. Simulation results indicate that the twist spring-back can be effectively controlled by reducing the post-stretching proximate to the asymmetric part area. Its mechanism is qualitatively revealed by stress analyses, that an additional but acceptable cross-sectional spring-back re-balances the sprung asymmetrical geometry to counter the twist effect.

The performance of a High Voltage (HV) battery in an advanced propulsion application is often highly dependent on the customer controlled climate settings of the vehicle system. Cooling of the battery requires an understanding of the environment in which it is expected to operate. Results from testing on various air-cooled systems will be discussed to portray the interactions of the battery system design and the climate control system design. The following topics (in relation to battery cooling) will be discussed: climate control system temperature settings; climate-control system fan settings; climate control system recirculation mode and outside air mode settings; venting of the battery thermal system exhaust air; and the battery location and mounting.

Potential towards CI Engines with Lower NOx Emissions through Calibration Optimization and Low-Carbon Fuels

The continuous improvement of internal combustion engines (ICEs) with strategies that can be applied to existing vehicle platforms, either directly or with minor modifications, can improve efficiency and reduce GHG emissions to help achieve Paris climate targets. Low carbon fuels (LCF) as diesel substitutes for light and heavy-duty vehicles are currently being considered as a promising alternative to reduce well-to-wheel (WTW) CO2 emissions by taking advantage of the carbon offset their synthesis pathway can promote, which could capture more CO2 than it releases into the atmosphere. Additionally, some low carbon fuels, like OMEx blends, have non-sooting properties that can significantly improve the NOx-soot tradeoff. The current work studies the calibration optimization of a EU6D-TEMP light-duty engine using various LCFs with different renewable contents with the goal of reduced NOx emissions.

Initial Comparisons of Friction Stir Spot Welding and Self Piercing Riveting of Ultra-Thin Steel Sheet

Due to the limitations on resistance spot welding of ultra-thin steel sheet (thicknesses below 0.5 mm) in high-volume automotive manufacturing, a comparison of friction stir spot welding and self-piercing riveting was performed to determine which process may be more amenable to enabling assembly of ultra-thin steel sheet. Statistical comparisons between mechanical properties of lap-shear tensile and T-peel were made in sheet thickness below 0.5 mm and for dissimilar thickness combinations. An evaluation of energy to fracture, fracture mechanisms, and joint consistency is presented.

Simple Robust Formulations for Engineers: An Alternate to Taguchi S/N

Robust engineering is an integral part of the quality initiative, Design For Six Sigma (DFSS), in most companies to enable good designs and products for reliability and durability. Taguchi’s signal-to-noise ratio has been considered as a good performance index for robustness for many years. An alternate approach that is direct and simple for measuring robustness is proposed. In this approach, robustness is measured in terms of an augmented output response and it is a composite index of variation and efficiency of a system. This formulation represents an engineering design intent of a product in a statistical sense, so engineers can understand, communicate, and resonate at ease. Robust formulations are illustrated and discussed with case studies for smaller-the-better, nominal-the-best, and dynamic responses. Confirmation runs of optimization show good agreement of the augmented response with the additive predictive models.

Experimental Evaluation of True Stress-Strain for Ductile Thermoplastics

Thermoplastics find application in many automotive components. Off late, hardware testing is supplemented by analysis using finite element (FE) codes. One of the factors determining the analysis accuracy is the representation of the components with suitable material models. While a uniaxial tensile test on the specimens typically provides engineering stress-strain data, material plasticity models in commercial FE solvers, such as LS-DYNA and ABAQUS, require equivalent plastic strain versus true stress as input. Engineering stress and strain can be converted to the corresponding true stress and true strain using equations based on the constant volume assumption; however, these equations are valid only up to the point of necking.

Strain Amount and Strain Path Effects on Instrumented Charpy Toughness of Baked Third Generation Advanced High Strength Steels

Third generation advanced high strength steels (AHSS) that rely on the transformation of austenite to martensite have gained growing interest for implementation into vehicle architectures. Previous studies have identified a dependency of the rate of austenite decomposition on the amount of strain and the associated strain path imposed on the sheet. The rate and amount of austenite transformation can impact the work hardening behavior and tensile properties. However, a deeper understanding of the impact on toughness, and thus crash performance, is not fully developed. In this study, the strain path and strain amounts were systematically controlled to understand the associated correlation to impact toughness in the end application condition (strained and baked). Impact toughness was evaluated using an instrumented Charpy machine with a single sheet v-notch sample configuration.

Re-imagining Brake Disc Thermal Fatigue Testing to Relate to Field Use

The validation of brake discs has remained, to this day, heavily reliant on “Thermal Abuse” or “Thermal Cracking” type testing, with many procedures so dated that most engineers active in the industry today cannot even recall the origin of the test. These procedures - of which there are many variants - all share the trait of greatly accelerating durability testing by performing repeated high power (high speed and high deceleration) brake applies to drive huge temperature gradients and internal stress, and often allowing the disc to get very hot, to where the strength of the material from which the disc is constructed is significantly degraded. There is little debate about whether these procedures work; by and large disc durability issues in the field are extremely rare.

Maximum Pulling Force Calculation of Permanent Magnet Tractor Motors in Electric Vehicle Applications

In electric vehicle applications, the majority of the traction motors can be categorized as Permanent Magnet (PM) motors due to their outstanding performance. As indicated in the name, there are strong permanent magnets used inside the rotor of the motor, which interacts with the stator and causes strong magnetic pulling force during the assembly process. How to estimate this magnetic pulling force can be critical for manufacturing safety and efficiency. In this paper, a full 3D magnetostatic model has been proposed to calculate the baseline force using a dummy non-slotted cylinder stator and a simplified rotor for less meshing elements. Then, the full 360 deg model is simplified to a half-pole model based on motor symmetry to save the simulation time from 2 days to 2 hours. A rotor position sweep was conducted to find the maximum pulling force position. The result shows that the max pulling force happens when the rotor is 1% overlapping with the stator core.

Electric vehicle predictive thermal comfort management with solar load estimation

Electric vehicles (EV) present distinctive challenges compared to ICE (Internal Combustion Engine) powered counterparts. Cabin heating and air-conditioning stand out among them, especially cabin heating in cold weather, owing to its outsized effect on drivable range of the vehicle. Efficient management of the cabin thermal system has the potential to improve vehicle range without compromising passenger comfort. A method to improve cabin thermal system regulation by effectively leveraging the solar load on the vehicle is proposed in this work. The methodology utilizes connectivity and mapping data to predict the solar load over a future time horizon. Typically, the solar load is treated as an unmeasured external disturbance which is compensated with control. It can however be treated as an estimated quantity with potential to enable predictive control. The solar load prediction, coupled with a passenger thermal comfort model, enables preemptive thermal system control over a route.
