Simulation of the Dynamical Behavior of Elastic Multi-Body Systems with Bolted, Rough Contact Interfaces

For many technical applications it is necessary to avoid or to reduce vibrations. Factors benefiting from vibration reduction are for example the durability of the application, which is increased, as well as cost expenses and the level of noise, which are both decreased. Rough, bolted interfaces are common in most machines and can be used as damping devices with some effort. Perhaps in future such contact surfaces could be used as damping devices at the interfaces of an automotive engine or exhaust system. Nevertheless it is difficult to predict the effect of a change in contact interface parameters on the dynamic behavior of the entire mechanical system. Therefore a method for calculating the steady state behavior of elastic multi-body systems was developed. The basis of this method is a finite element model of each contacting unit. On each model a modal reduction is applied in order to reduce the degrees of freedom.

A Priori Analysis of Acoustic Source Terms from Large-Eddy Simulation in Turbulent Pipe Flow

The absence of combustion engine noise pushes increasingly attention to the sound generation from other, even much weaker, sources in the acoustic design of electric vehicles. The present work focusses on the numerical computation of flow induced noise, typically emerging in components of flow guiding devices in electro-mobile applications. The method of Large-Eddy Simulation (LES) represents a powerful technique for capturing most part of the turbulent fluctuating motion, which qualifies this approach as a highly reliable candidate for providing a sufficiently accurate level of description of the flow induced generation of sound. Considering the generic test configuration of turbulent pipe flow, the present study investigates in particular the scope and the limits of incompressible Large-Eddy Simulation in predicting the evolution of turbulent sound sources to be supplied as source terms into the acoustic analogy of Lighthill.

Mass Balancing Measures of a Linkage-Based Extended Expansion Engine

The enhancement of efficiency will play a more and more important role in the development of future (small) internal combustion engines. In recent years, the Atkinson (or Extended Expansion) cycle, realized over the crank drive, attracted increasing attention. Several OEMs have investigated this efficiency-increasing principle in the whole range from small engines up to automotive engines until now. In prior publications, the authors outlined the remarkable efficiency potentials of an Extended Expansion (EE) cycle. However, for an internal combustion engine, a smooth running performance as well as low vibrations and noise emissions are relevant aspects. This is especially true for an Extended Expansion engine realized over the crank drive. Therefore, design measures concerning friction and NVH need to be taken to enable possible series production status. Basically, these measures strongly depend on the reduction of the free mass forces and moments.

Advanced Heat Transfer and Underhood Airflow Investigation with Focus on Continuously Variable Transmission (CVT) of Snowmobiles

The presented paper focuses on the computation of heat transfer related to continuously variable transmissions (CVTs). High temperatures are critical for the highly loaded rubber belts and reduce their lifetime significantly. Hence, a sufficient cooling system is inevitable. A numerical tool which is capable of predicting surface heat transfer and maximum temperatures is of high importance for concept design studies. Computational Fluid Dynamics (CFD) is a suitable method to carry out this task. In this work, a time efficient and accurate simulation strategy is developed to model the complexity of a CVT. The validity of the technique used is underlined by field measurements. Tests have been carried out on a snowmobile CVT, where component temperatures, air temperatures in the CVT vicinity and engine data have been monitored. A corresponding CAD model has been created and the boundary conditions were set according to the testing conditions.

Novel Range Extender Concepts for 2025 with Regard to Small Engine Technologies

Energy politics and environmental circumstances demand novel strategies for private transport. Several studies have shown that one of these possibilities can be an electric vehicle with a range extender - REX. Today these REX engines are under way as derivation from modern internal combustion engines. As the need for an optimized usage of energy will further increase in the future, alternative energy converter systems have to be investigated. For DENSO, as supplier of components, it is of strong interest how the basic layout of these concepts could look like. This is necessary in order to be prepared for the specific needs of these concepts in terms of auxiliaries, electric / electronic components as well as for the cabin climate & various control strategies. In these REX-concepts all energies have to be considered. A sophisticated usage of energy inside a REX vehicle is required which leads to the investigation of a combined heat and power usage on-board.

Different Speed Limiting Strategies for 50cm3 Two-Wheelers and Their Impacts on Exhaust Emissions and Fuel Economy

Usually the power output of 50 cm₃ two wheelers is higher than necessary to reach the maximum permitted vehicle speed, making engine power restriction necessary. This publication deals with different power restriction strategies for four-stroke engines and their effect on exhaust emissions. Alternative power limitation strategies like EGR and leaning were investigated and compared with the common method of spark advance reduction to show the optimization potential for this certain engine operation conditions. From these tests, a substantial set of data showing the pros and cons in terms of emissions, combustion stability and fuel economy could be derived for each speed limiting technique.

Automatic Optimization of Pre-Impact Parameters Using Post Impact Trajectories and Rest Positions

When vehicle to vehicle collisions are analyzed using a discrete kinetic time forward simulation, several simulation runs have to be performed, to find a solution, where post impact trajectories and rest positions correspond with the real accident. This paper describes in detail a method to vary the pre-impact parameters automatically and to evaluate the simulation results. In a first step the different pre-impact parameters are discussed. Their influence on the impact and the post impact movement is shown. Furthermore the necessary specifications to define the post crash movement are presented. The necessity to define tire marks and rest positions of the vehicles involved is outlined. An effective evaluation criteria is derived, which is used to calculate a simulation error. This error is then used as a target function to control the optimization process. Two different optimization strategies are presented.

3d-Elastohydrodynamic Simulation Model for Structure-Borne Noise Analyses of a DI Diesel Engine

The present article is concerned with the investigation of the engine noise induced by the piston slap of an actual passenger car Diesel engine. The focus is put on the coherence of piston secondary movement, impact of the piston on the cylinder liner, generated structure-borne noise excitation of the engine structure and the occurring acceleration on the engine surface. Additionally, the influence of a varying piston-pin offset and piston clearance is evaluated. The analyses are conducted using an elastohydrodynamic multi-body simulation model, taking into account geometry, stiffness and mass information of the single components as well as considering elastic and hydrodynamic behavior of the piston-liner contact. A detailed description of the simulation model will be introduced in the article. The obtained results illustrate the piston secondary motion and the related structure-borne noise on the engine surface for several piston-pin offsets and piston clearances.

Optimization Approach to Handle Global CO2 Fleet Emission Standards

A worldwide decrease of legal limits for CO2 emissions and fuel economy led to stronger efforts for achieving the required reductions. The task is to evaluate technologies for CO2 reduction and to define a combination of such measures to ensure the targets. The challenge therefor is to find the optimal combination with respect to minimal costs. Individual vehicles as well as the whole fleet have to be considered in the cost analysis - which raises the complexity. Hereby, the focus of this work is the consideration and improvement of a new model series against the background of a fleet and the selection of measures. The ratio between the costs and the effect of the measures can be different for the each vehicle configuration. Also, the determination of targets depends whether a fleet or an individual vehicle is selected and has impact on the selection and optimization process of those measures.

Application Limits of the Complex Eigenvalue Analysis for Low-Frequency Vibrations of Disk Brake Systems

Complex Eigenvalue Analysis (CEA) is widely established as a mid- to high-frequency squeal simulation tool for automobile brake development. As low-frequency phenomena like creep groan or moan become increasingly important and appropriate time-domain methods are presently immature and expensive, some related questions arise: Is it reasonable to apply a CEA method for low-frequency brake vibrations? Which conditions in general have to be fulfilled to evaluate a disk brake system’s noise, vibration and harshness (NVH) behavior by the use of CEA simulation methods? Therefore, a breakdown of the mathematical CEA basis is performed and its linear, quasi-static approach is analyzed. The mode coupling type of instability, a common explanation model for squeal, is compared with the expected real world behavior of creep groan and moan phenomena.

Systematic Experimental Creep Groan Characterization Using a Suspension and Brake Test Rig

Vehicle road tests are meaningful for investigations of creep groan noise. However, problems in reproducing experiments and partly subjective evaluations may lead to imprecise conclusions. This work proposes an experimental test and evaluation procedure which provides a precise and objective assessment of creep groan. It is based on systematic corner test rig experiments and an innovative characterization method. The exemplary setup under investigation consisted of a complete front wheel suspension and brake system including all relevant components. The wheel has been driven by the test rig’s drum against a brake torque. The main parameters within a test matrix were brake pressure and drum velocity. Both have been varied stepwise to scan the relevant operating range of the automobile corner system for potential creep groan noise. Additionally, the experiments were extended to high brake pressures, where creep groan cannot be observed under road test conditions.

Friction Force Measurement at Brake Discs

Experimental researches on brake squeal have been performed since many years in order to get an insight into friction-excited vibrations and squeal triggering mechanisms. There are many different possibilities to analyse brake squeal. The different operating deflection shapes can be detected using e.g. laser vibrometer systems or acceleration sensors. Piezoelectric load cells can be used for the measurement of the normal contact force of the brake pad. The presented test setup measures not only the mean value of the friction force between brake pad and disc at a certain brake pressure, but also the superposed vibration of this force, which only occurs during a squeal event. Therefore the guide pins of the brake caliper are replaced by modified ones. The brake pads are held in position by these pins and the resulting force of the brake torque, hence the friction force, acts on these pins. The shape of the pins is optimized for measuring these forces.

Measuring System Approach to Analyze Brake Squeal Triggering Mechanism

There are several different possibilities to analyze a squealing brake system. The present paper introduces a complex measuring system which is mounted on a complete vehicle axle at a test rig. This system was developed because the previously performed state-of-the-art tests did not allow any insights in the squeal triggering mechanisms. First of all, a frequency analysis was performed. Thereby the main vibrating parts and the directions of the oscillation could be determined during a squeal event. The second was a modal analysis of the vehicle axle, which was necessary to get further insights into the system as well as to verify an existing Finite Element Method model. Through these tests, however, it was not possible to get any insight into the contact area, and therefore it was impossible to determine the squeal triggering mechanism. Because of this limitation, special guide pins were developed, which are able to measure the vibrating friction force.

System Design Model for Parallel Hybrid Powertrains using Design of Experiments

The paper focuses on an optimization methodology, which uses Design of Experiments (DoE) methods to define component parameters of parallel hybrid powertrains such as number of gears, transmission spread, gear ratios, progression factor, electric motor power, electric motor nominal speed, battery voltage and cell capacity. Target is to find the optimal configuration based on specific customer targets (e.g. fuel consumption, performance targets). In the method developed here, the hybrid drive train configuration and the combustion engine are considered as fixed components. The introduced methodology is able to reduce development time and to increase output quality of the early system definition phase. The output parameters are used as a first hint for subsequently performed detailed component development. The methodology integrates existing software tools like AVL CRUISE [5] and AVL CAMEO [1].

An Approach for Evaluating Rolling Resistance in Kart Racing Tires

Drivetrain electrification is increasing in the kart racing sector since noise emissions are an important factor in urban areas. To improve range, it has become necessary to optimize the rolling resistance of kart racing tires. This paper introduces a parameter study for small bias-ply tires which are used in kart racing and investigates the effect of these parameters on rolling resistance. In recent literature, rolling resistance is mostly examined in radial passenger car tires. Most testing devices are limited to rim sizes from ten inches upwards. In this study, a test rig was developed with focus on low cost and small rim sizes. This self-developed test rig was validated through a comparison with an approved test rig according to ISO 18164 standard. A parameter study was conducted to investigate the effect of changes in the construction of the tire. These changes affect the warp count of the carcass fabric and the crown angle of the different plies.

Aero-Acoustic Source Terms from Large-Eddy Simulation in Turbulent Pipe Flow

In the acoustic design of flow guiding components, novel simulation concepts for predicting relevant sound sources in the early design state become increasingly important. This requires accurate numerical methods to describe the involved phenomena. The present study computationally investigates the flow-induced aeroacoustic sound sources, generated in turbulent pipe flow. The analysis follows a hybrid approach, where the acoustic sound field is predicted separately from the underlying turbulent flow field, supplied with acoustic source terms from an incompressible flow simulation of the considered configuration in the limit of low Mach number. Source terms for use as input into different acoustic wave equations, the Lighthill wave equation, the vortex sound theory, and the Perturbed Convective Wave Equation (PCWE) are computed performing incompressible Direct Numerical Simulations (DNS) and Large-Eddy Simulations (LES) of fully developed pipe flow.

Application and Validation of the 3D CFD Method for a Hydrogen Fueled IC Engine with Internal Mixture Formation

Hydrogen is seen as a promising energy carrier for a future mobility scenario. Applied as fuel in IC engines with internal mixture formation, hydrogen opens up new vistas for the layout of the combustion system. The 3D CFD simulation of internal mixture formation as well as combustion helps to understand the complex in-cylinder processes and provides a powerful tool to optimize the engine's working cycle. The performance of standard simulation models for mixture formation as well as the performance of a user-defined combustion model applied in a commercial CFD-code is discussed within this article. The 3D CFD simulations are validated with measurements obtained from a thermodynamic and from an optical research engine respectively.

Experimental Investigation of Low-Frequency Vibration Patterns in Automotive Disk Brake Systems: Utilization Study for Modal Simulation Methods

Increasing demands on automotive comfort as well as diminishing vehicle noise levels draw new attention towards low-frequency vibration and noise issues of disk brake systems such as creep groan and moan. In view of this problem, the experimental investigation of relevant phenomena is within the scope of this article. The related experiments concerning two different setups have been performed at a drum driven suspension and brake test rig. Both assemblies consisted of a front axle corner including all parts of the integrated brake system. In order to gain understanding of characteristic triggering mechanisms and fundamental subsystem interactions, and moreover, to verify the suitability of modal methods for simulative evaluations of creep groan or moan, specifically elaborated Operating Deflection Shape (ODS) techniques have been applied. Via analyses of four different creep groan emergences, global stick-slip cycles between disk and pads are revealed.

The Patch-Transfer-Function (PTF) Method Applied to Numerical Models of Trim Materials Including Poro-Elastic Layers

In automotive industry, acoustic trim materials are widely used in order to reach passenger comfort targets. The dynamic behavior of the poro-elastic materials is typically modelled by the Biot theory, which however leads to expensive numerical finite element calculations. One way to deal with it is to use the Patch-Transfer-Function (PTF) sub-structuring method, which couples subdomains at their interfaces through impedance relations. This was done already for systems including locally reacting poro-elastic materials. In this paper, a methodology is presented allowing to numerically assess the PTF impedance matrices of non-locally reacting trim materials using the Biot based poro-elastic model solved by the finite element method (FEM). Simplifications of the trim impedance matrices are introduced resulting in considerable calculation cost reductions. The associated prediction errors are discussed by means of a numerical case study.

Coupling Node Reduction of a Synchronous Machine Using Multipoint-Constraints

The noise vibration and harshness (NVH) simulation of electric machines becomes increasingly important due to the use of electric machines in vehicles. This paper describes a method to reduce the calculation time and required memory of the finite element NVH simulation of electrical machines. The stator of a synchronous electrical machine is modeled as a two-dimensional problem to reduce investigation effort. The electromagnetic forces acting on the stator are determined by FE-simulation in advance. Since these forces need to be transferred from the electromagnetic model to the structural model, a coupling algorithm is necessary. In order to reduce the number of nodes, which are involved in the coupling between the electromagnetic and structural model, multipoint constraints (MPC) are used to connect several coupling nodes to one new coupling node. For the definition of the new coupling nodes, the acting load is analyzed with a 2D-FFT.
