Development of Empirical Shear Fracture Criterion for AHSS

The conventional forming limit curve (FLC) has been widely and successfully used as a failure criterion to detect localized necking in stamping. However, in stamping advanced high strength steels (AHSS), under certain circumstances such as stretching-bending over a small die radius, the sheet metal fails much earlier than predicted by the FLC. This type of failure on the die radius is commonly called “shear fracture.” In this paper, the laboratory Stretch-Forming Simulator (SFS) and the Bending under Tension (BUT) tester are used to study shear fracture occurring during both early and later stages of stamping. Results demonstrate that the occurrence of shear fracture depends on the combination of the radius-to-thickness (R/T) ratio and the tension/stretch level applied to the sheet during stretching or drawing. Based on numerous experimental results, an empirical shear fracture limit curve or criterion is obtained.

Axial Crash Testing and Finite Element Modeling of A 12-Sided Steel Component

To improve the energy absorption capacity of front-end structures during a vehicle crash, a novel 12-sided cross-section was developed and tested. Computer-aided engineering (CAE) studies showed superior axial crash performance of the 12-sided component over more conventional cross-sections. When produced from advanced high strength steels (AHSS), the 12-sided cross-section offers opportunities for significant mass-savings for crash energy absorbing components such as front or rear rails and crush tips. In this study, physical crash tests and CAE modeling were conducted on tapered 12-sided samples fabricated from AHSS. The effects of crash trigger holes, different steel grades and bake hardening on crash behavior were examined. Crash sensitivity was also studied by using two different part fabrication methods and two crash test methods. The 12-sided components showed regular folding mode and excellent energy absorption capacity in axial crash tests.

Experimental Characterization and Modeling of Dry Dual Clutch Wear

Clutch wear is dominantly manifested as the reduction of friction plate thickness. For dry dual clutch with position-controlled electromechanical actuators this affects the accuracy of normal force control because of the increased clutch clearance. In order to compensate for the wear, dry dual clutch is equipped with wear compensation mechanism. The paper presents results of experimental characterization and mathematical modeling of two clutch wear related effects. The first one is the decrease of clutch friction plate thickness (i.e. increase of clutch clearance) which is described using friction material wear rate experimentally characterized using a pin-on-disc type tribometer test rig. The second wear related effect, namely the influence of the clutch wear compensation mechanism activation at various stages of clutch wear on main clutch characteristics, was experimentally characterized using a clutch test rig which incorporates entire clutch with related bell housing.

Finite Element Modeling of Dissimilar Metal Self-piercing Riveting Process

In present paper, the process of joining aluminum alloy 6111T4 and steel HSLA340 sheets by self-piercing riveting (SPR) is studied. The rivet material properties were obtained by inverse modeling approach. Element erosion technique was adopted in the LS-DYNA/explicit analysis for the separation of upper sheet before the rivet penetrates into lower sheet. Maximum shear strain criterion was implemented for material failure after comparing several classic fracture criteria. LS-DYNA/implicit was used for springback analysis following the explicit riveting simulation. Large compressive residual stress was observed near frequent fatigue crack initiation sites, both around vicinity of middle inner wall of rivet shank and upper 6111T4 sheet.

Fatigue Behavior of Stainless Steel Sheet Specimens at Extremely High Temperatures

Active regeneration systems for cleaning diesel exhaust can operate at extremely high temperatures up to 1000°C. The extremely high temperatures create a unique challenge for the design of regeneration structural components near their melting temperatures. In this paper, the preparation of the sheet specimens and the test set-up based on induction heating for sheet specimens are first presented. Tensile test data at room temperature, 500, 700, 900 and 1100°C are then presented. The yield strength and tensile strength were observed to decrease with decreasing strain rate in tests conducted at 900 and 1100°C but no strain rate dependence was observed in the elastic properties for tests conducted below 900°C. The stress-life relations for under cyclic loading at 700 and 1100°C with and without hold time are then investigated. The fatigue test data show that the hold time at the maximum stress strongly affects the stress-life relation at high temperatures.

Experimental Study of Edge Stretching Limits of DP980IBF Steel in Multistage Forming Process

Automotive structural parts made out of Advanced High Strength Steel (AHSS) are often produced in a multistage forming process using progressive dies or transfer dies. During each forming stage the steel is subjected to work hardening, which affects the formability of the steel in the subsequent forming operation. Edge flanging and in-plane edge stretching operations are forming modes that are typically employed in the last stage of the multistage forming processes. In this study, the multistage forming process was simulated by pre-straining a DP980 steel in a biaxial strain path with various strain levels followed by edge flanging and in-plane edge stretching. The biaxial prestrains were obtained using the Marciniak stretch test and edge flanging and in-plane edge stretching were accomplished by the hole expansion test using a flat punch and a conical punch, respectively.

Design of Test Rigs for a Dry Dual Clutch and its Electromechanical Actuator

Dual Clutch Transmissions with dry electromechanically actuated clutches have emerged on the market recently. In order to provide their favorable operation in terms of the clutch torque control, it is very important to have a good knowledge on the system behavior related to the actuator dynamics, the dry friction coefficient behavior, and the thermal dynamics. This paper describes two test rigs developed to support the research work on a dry dual clutch with a lever-based electromechanical actuation system. The first test rig (actuation system test rig) provides a basis for a comprehensive multi-step identification of the actuation system parameters and characterization of the overall system behavior. This test rig includes a modified dual clutch assembly including a built-in sensor for the purpose of direct normal force measurement.

An Assessment of Two Piston Bowl Concepts in a Medium-Duty Diesel Engine

Two combustion systems were developed and optimized for an engine for a power cylinder of 0.8-0.9L/cylinder. The first design was a re-entrant bowl concept which was based on the combustion system of a smaller engine with roughly 0.5L/cylinder. The second design was a chamfered bowl concept, a variant of a reentrant bowl that deliberately splits fuel between the bowl and the squish region. For each combustion system concept, nozzle tip protrusion, swirl, and nozzle configuration (number of holes, nozzle flow, and spray angle) were optimized. Several similarities between combustion system concepts were noted, including the optimal swirl and number of holes. The resulting optimums for each concept were compared. The chamfered combustion system was found to have better part-load emissions and fuel consumption tradeoffs. Full load performance was similar at low speed between the two combustion systems, but the reentrant combustion system had advantages at high engine speed and load.

Experimental Characterization and Modeling of Dry Dual Clutch Thermal Expansion Effects

Thermal expansion of a clutch pack with position-controlled actuation can affect the accuracy of clutch normal torque control, because it causes an increase of the clutch normal force for the given actuator position. The paper presents an experimental characterization and mathematical modeling of the dry dual clutch thermal expansion effects. The experimental data have been collected by using a clutch/transmission test rig. The acquired data point to two separate, mutually opposite thermal expansion effects. The first effect relates to increase of the clutch clearance with temperature growth, while the second one includes decrease of press plate and engagement bearing positions for a given clutch torque and a rising temperature (i.e. the clutch torque rises with temperature growth and a constant actuator position). In order to explain and describe these two effects, a geometry analysis of the clutch, focused on thermal expansion, is carried out.

Material Characterization of Powder-Forged Copper Steels

Powder metal based copper steels have found increased use in automotive applications, an example being powder-forged connecting rods. A characterization study was conducted to determine the effects of carbon content and manganese sulphide addition on the mechanical properties and machinability of these materials. Steel powder mixes containing 2% Cu and various graphite contents, with and without a MnS addition were pressed, sintered and forged to full density. Forged samples were then tested for tensile properties, hardness and fatigue strength. Machinability was determined by measuring tool life during drilling tests. It was found that increasing the carbon content from 0.28 to 0.69% has little effect on fatigue properties of powder-forged copper steels although the tensile, strength increased as expected. The addition of manganese sulphide did not affect the mechanical properties measured, but was found to significantly improve the machinability.

Bolt-Load Retention Behavior of Die-Cast AZ91D and AE42 Magnesium

The effect of temperature and preload on the bolt load retention (BLR) behavior of AZ91D and AE42 magnesium die castings was investigated. The results were compared to those of 380 aluminum die castings. Test temperatures from 125 to 175°C and preloads from 7 to 28 kN were investigated. The loss of preload for AZ91D was more sensitive to temperature than that observed for AE42, especially at low preloads. In general, retained bolt-load was lowest in AZ91D. All test assemblies were preloaded at room temperature and load levels increased when the assemblies reached test temperature. The load-increase was dependent on the preload level, test temperature, alloy, and results from thermal expansion mismatch between the steel bolt and the magnesium alloy components, mitigated by the onset of primary creep. Thermal exposure (aging) of AZ91D at 150°C improved BLR behavior.

Friction Reduction in Lubricated Components Through Engine Oil Formulation

Improvement of engine fuel efficiency through the use of low friction engine oils is a major task in engine lubrication research. This friction reduction can be achieved by improving the rheological characteristics and elastohydrodynamic (EHD) properties of engine oils, and by controlling boundary chemical interactions between oil-based additives and lubricated components in the engine. In order to achieve minimal frictional power loss under all lubrication regimes, engine tribological systems must be designed to effectively use advanced lubricant technology, material and surface modifications. This paper presents results of cooperative research addressing opportunities for minimizing friction through extension of hydrodynamic lubrication regime in lubricated components using various formulation approaches. A set of experimental oils has been evaluated using laboratory test rigs that simulate hydrodynamic, EHD, mixed and boundary lubrication.

Virtual Engine Dynamometer in Service Life Testing of Transmissions: A Comparison Between Real Engine and Electric Dynamometers as Prime Movers in Validation Test Rigs

A test cell was developed for evaluating a 6-speed automatic transmission. The target vehicle had an internal combustion 5.4L gasoline V8 engine. An electric dynamometer was used to closely simulate the engine characteristics. This included generating mean torque from the ECU engine map, with a transient capability of 10,000 rpm/second. Engine inertia was simulated with a transient capability of 20,000 rpm/second, and torque pulsation was simulated individually for each piston, with a transient capability of 50,000 rpm/second. Quantitative results are presented for the correlation between the engine driven and the dynamometer driven transmission performance over more than 60 test cycles. Concerns about using the virtual engine in validation testing are discussed, and related to the high frequency transient performance required from the electric dynamometer. Qualitative differences between the fueled engine and electric driven testing are presented.

There has been a substantial increase in the use of advanced high strength steel (AHSS) in automotive structures in the last few years. The usage of these materials is projected to grow significantly in the next 5-10 years with the introduction of new safety and fuel economy regulations. AHSS are gaining popularity due to their superior mechanical properties and use in parts for weight savings potential, as compared to mild steels. These new materials pose significant manufacturing challenges, particularly for welding and stamping. Proper understanding of the weldability of these materials is critical for successful application on future vehicle programs. Due to the high strength nature of AHSS materials, higher weld forces and longer weld times are often needed to weld these advanced strength steels.

With the increasing demand for safety, energy saving and emission reduction, Advanced High Strength Steels (AHSS) have become very attractive steels for automobile makers. The usage of AHSS steels is projected to grow significantly in the next 5-10 years with new safety and fuel economy regulations. These new steels have significant manufacturing challenges, particularly for welding and stamping. Welding of AHSS remains one of the technical challenges in the successful application of AHSS in automobile structures due to heat-affected zones (HAZ) at the weld joint. In this study Gas Metal Arc Welding (GMAW) of a lap joint configuration consisting of 1.0 mm Usibor® 1500 steel to uncoated Dual Phase 780 (DP780) steel was investigated. The objective of the study was to understand the wire feed rate (WFR) and torch (or robot) travel speed (TTS) influence on lap joint tensile strength.

Forming Effects to Product Attribute Coupled CAE Process and Benefits Investigation

Typical automotive body structures are assemblies of stamped steel parts. The stamping process work hardens and thins the parts. The work hardening effects are more pronounced for advanced high strength steels such as DP600. It is now widely accepted in the industry that forming effects must be incorporated into the product attribute models to improve simulation accuracy. This paper investigates some of the challenges in incorporating the forming effects into product attribute models during the automotive product development process and presents solutions. It also investigates how the significance of the coupled forming to attribute CAE method varies based on the initial design thickness of a part. The paper concludes by reviewing component and vehicle level results achieved by the incorporation of the coupled process.

A Vehicle Micro Corrosion Environmental Study of Field and Proving Ground Tests

This paper presents the progress of an ongoing vehicle micro corrosion environment study. The goal of the study is to develop an improved method for estimating vehicle corrosion based on the Total Vehicle Accelerated Corrosion Test at the Arizona Proving Ground (APG). Although the APG test greatly accelerates vehicle corrosion compared to the field, the “acceleration factor” varies considerably from site-to-site around the vehicle. This method accounts for the difference in corrosivity of various local corrosion environments from site-to-site at APG and in the field. Correlations of vehicle microenvironments with the macroenvironment (weather) and the occurrence of various environmental conditions at microenvironments are essential to the study. A comparison of results from APG versus field measurements generated using a cold rolled steel based corrosion sensor is presented.

Applications of High Strength Steels in Hydroforming Dual Phase Vs. HSLA

Dual Phase (DP) high strength steel is widely used in Europe and Japan for automotive component applications, and has recently drawn greater attention in the North American automotive industry for improving crash performance and reducing weight. In comparison with high-strength low-alloy (HSLA) steel grades with similar initial yield strength, DP steel has the following advantages: higher strain hardening, higher energy absorption, higher fatigue strength, higher bake hardenablility, and no yield point elongation. This paper compares the performance of DP and HSLA steel grades before, during, and after hydroforming. Computer simulation results show that DP steel demonstrates more uniform material flow during hydroforming, better crash performance and less wrinkling tendency.

Mastic material, constrained or non-constrained with doublers, is the traditional method in adding vibrational damping to a steel structure with the goal of reducing panel vibration and radiated sound. With the use of laminated vibration damped steel (LVDS), Ford has been able to reduce the dash panel vibration and optimize sound package design for powertrain noise attenuation. These NVH benefits are presented as the result of a study completed with a laminated dash on a Ford Taurus.

Aluminum Rail Rivet and Steel Rail Weld DOE and CAE Studies for NVH

Vehicle body with aluminum riveted construction instead of steel welded one will be a big challenge to NVH. In this paper, aluminum and steel rails with the dimensions similar to the rear rail portion of a typical mid-size sedan were fabricated. Rivets were used to assemble the aluminum rails while welds were used to assemble the steel rails. Adhesive, rivet/weld spacing, and rivet/weld location were the three major factors to be studied and their impact on NVH were investigated. The DOE matrix was developed using these three major factors. Modal tests were performed on those rails according to the DOE matrix. The FEA models corresponding to the hardware were built. CAE modal analysis were performed and compared with test data. The current in-house CAE modeling techniques for spot weld and adhesive were evaluated and validated with test data.
