Under-Hood CRFM and CAC Air Flow Management of Vehicle to Improve Thermal Performance by 1D Method Using Amesim

Currently the Automotive industry demands highly competitive product to survive in the global tough competition. The engine cooling system plays a vital role in meeting the stringent emission norms and improving the vehicle fuel economy apart from maintaining the operating temperature of engine. The airflow through vehicle subsystems like the grille, bumper, the heat exchangers, the fan and shroud and engine bay are called as front-end flow. Front end flow is crucial factor in engine cooling system as well as in determining the aerodynamic drag of vehicle. The airflow through the engine compartment is determined by the front-end vehicle geometry, the CRFM and CAC package, the engine back restriction and the engine compartment geometry including the inlet and outlet sections. This paper discusses the 1D modelling method for front-end airflow rate prediction and thermal performance by 1D method. The underbody components are stacked using heat stack and simulated in pressure mode.

Development of an all Speed Governed Diesel-CNG Dual Fuel Engine for Farm Applications

This paper discusses the development of an all speed governed diesel-natural gas dual fuel engine for agricultural farm tractor. A 45 hp, 2.9 liters diesel-natural gas dual fuel engine with a novel closed loop secondary fuel injection system was developed. A frugal approach without any modification of the base mechanical diesel fuel injection system was followed. This approach helped to minimize the cost impact, while meeting performance and emissions at par with neat diesel operation. Additional cost on gas injection system is redeemed by cost savings on diesel fuel. The dual fuel technology developed by Mahindra & Mahindra Ltd., substitutes on an average approximately 40% of diesel with compressed natural gas, meeting the TREM III A emission norms for dual fuel while meeting all application requirements. The governing performance of the tractor was found to be superior than base diesel tractor.

Development of Sensor Based Rotavator Unit For Display of Operational Parameters on Various Soil Conditions

Rotavator is an active tillage implement for breaking the Soil and for the preparation of seed bed for cultivation. The Farmers are currently facing problem due to usage of sub optimal speed of Rotavator which results in more fuel consumption, takes more time for completion of operation. Also, the Current Rental models work on Tractor + Implement as rental combination and customer not able to rent Rotavator as a standalone implement due to non-availability of Tracking information such as hours of utilization on Rotavator. Farmers not able to maintain the service periodicity, if oil change not done in prescribed duration then it may result in improper maintenance and breakdown of the Rotavator. To overcome these problems a smart Rotavator developed consists of an electronic unit fitted on the Rotavator shaft to measure the speed of the shaft rotation and in turn convert to Rotavator speed and also able to convert into Hours of usage based on the starting and stopping of the rotavator.

Mold in Color Pianno Black PC Material for Automotive Exterior Application

Aesthetics contribute significantly to the customer’s buying decision of an automobile. This is traditionally achieved through painting. Sustainability and cost challenges have led automakers to look at substituting painting through molded-in color polymers in decorative bezels like pillar appliques. These appliques and bezels have a unique mix of material requirements that include color tone, gloss, stiffness, scratch resistance and weathering. Polycarbonates are an interesting class of polymers that has the potential to meet these challenging requirements. This paper reports the work done in evaluating a polycarbonate compound in piano black shade to meet the functional and aesthetic requirements. The results prove that the material can substitute painting thereby resulting in significant cost savings. This is a ready to mold material used in injection molding process. This modified polycarbonate material has been explored for thin wall appliques and bezels with thickness of 2.7 mm.

Determination of vehicle specifications (for example, powertrain sizing) is one of the fundamental steps in any new vehicle development process. The vehicle system engineer needs to select an optimum combination of vehicle, engine and transmission characteristics based on the product requirements received from Product Planning (PP) and Marketing teams during concept phase of any vehicle program. This process is generally iterative and requires subject matter expertise. For example, accurate powertrain sizing is essential to meet the required fuel economy (FE), performance and emission targets for different vehicle configurations. This paper analyzes existing vehicle specifications (Passenger Cars/SUVs - Gasoline/Diesel) in different automotive markets (India, Europe, US, Japan) and aims to determine underlying trends across them.

A Systematic Approach for Weight Reduction of BIW Panels through Optimization

This paper describes application of Design of Experiments (DOE) technique and optimization for mass reduction of a Sports utility vehicle (SUV) body in white (BIW). Thickness of the body panels is taken as design variable for the study. The BIW global torsion, bending and front end modes are key indicators of the stiffness and mass of the structure. By considering the global modes the structural strength of the vehicle also gets accounted, since the vehicle is subjected to bending and twisting moments during proving ground test. The DOE is setup in a virtual environment and the results for different configurations are obtained through simulations. The results obtained from the DOE exercise are used to check the sensitivity of the panels. The panels are selected for mass reduction based on the analysis of the results. This final configuration is further evaluated for determining the stiffness and strength of the BIW.

Estimation of Clutch Life for Manual Transmission Vehicle Through Thermal Modeling of Clutch Housing and Clutch Facing

Poor clutch life is a major issue for some light commercial vehicle models. Clutch overheating is the primary cause for clutch failure. Some of the reasons include inappropriate gear selection by the driver, poor low-end dynamic torque availability from an engine, heavy stop and go traffic, vehicle overloading resulting in excessive clutch slippage especially in gradients, riding of the clutch pedal by the customer etc. These situations lead to a high thermal energy dissipation at the clutch, increasing clutch wear and in extreme conditions leading to not only poor shift quality but also eventual clutch failure. Unfortunately, it is not practical to monitor clutch temperature in a production vehicle due to high costs or technical challenges involved. This paper describes 1-D thermal modeling of single plate dry clutch typically used in passenger car/truck and bus applications. The objective of simulation is to estimate the temperature rise on the clutch facing and clutch housing.

Reduction of Driveline Boom Noise and Vibration of 40 Seat Bus through Structural Optimization

In today’s automotive scenario, noise vibration and harshness (NVH) has become a synonym for quality perception. This paper evaluates the problem of vibration and noise experienced in M2 category 40 seat bus and suggests the counter measures. Severe vibration is experienced on the bus floor, predominantly towards rear part of the bus. Vibration along with acoustic boom occurs prominently in 4th gear wide open throttle operating condition between 1300-1600 rpm of the engine. This paper focuses on reducing NVH levels by working on the transfer path with little modifications on power-train. Preliminary torsional measurements conducted on powertrain indicated high torsional excitation in the driveline during the problematic rpm zone. Further, Operational Deflection Shape (ODS) analysis revealed that the transfer path to the cabin is rear differential unit and suspension links. The dominant frequencies were identified along the transfer path and suitable modifications were done.

Recent development in automobile industries has seen increased customer attention for good door slamming noise. One of the constituent which plays major role in building brand image of vehicle in terms of NVH performance is door slam noise quality. Hence it is very desirable to understand how different door elements radiate sound during a door-closing event and how to optimize a door structure to achieve specific sound target in order to ensure the door closing noise quality, NVH engineers needed to look at contributions from different door subsystems. The use of statistical tools like Six Sigma can further help them to ensure the consistency in results. This paper explains the systematic approach used to characterize different element of door which contributes to the overall door slam noise quality through QFD (Quality Function Deployment) and contribution analysis. The different mechanisms contributing to door slam noise were studied.

Diagnosis and Elimination of Disc Brake Groan in a Utility Vehicle

Brake groan noise is resolved without any major change in the design of brake system and vehicle sub-system components in the development phase of a utility vehicle. The groan noise is observed during the end of the stopping of the vehicle under moderate braking. The concerned NVH issue is perceived as unacceptable noise in the passenger compartment. Groan induced vibration is subjectively felt on steering and seat frame. A typical process is established to successfully reproduce the groan which helped in precisely evaluating the effect of modifications proposed. The temperature range of the disc which has the highest probability to produce the groan noise is found out experimentally. The transfer path analysis is carried out to find the path contributions from suspension. Acoustic transfer functions from considered paths are measured with the suspension removed from vehicle.

Light Weighting of Accessory Support Bracket from Cast Iron to Aluminium Through Topology Optimization

In today’s scenario, internal combustion engines have conflicting requirements of high power density and best in class weight. High power density leads to higher loads on engine components and calls for a material addition to meet the durability targets. Lightweight design not only helps to improve fuel economy but also reduces the overall cost of the engine. Material change from cast iron to aluminium has a huge potential for weight reduction as aluminium has 62% lesser mass density. But this light-weighting impacts the stiffness of the parts as elastic modulus drops by around 50%. Hence, this calls for revisiting the design and usage of optimization tools for load-bearing members on the engine to arrive at optimized sections and ribbing profiles. This paper discusses the optimization approach for one of the engine components i.e., the FEAD (front end accessory drive) bracket.

The European luggage volume calculation and standard luggage calculations are primarily based on DIN and ISO standards. Luggage volume declaration by manufacturers are based on any of these methods. The calculations are complicated and there is a possibility of declaring different values for similar luggage compartments. The major purchase decision of vehicle is based on its luggage capacity and current methods are very limited to make an intelligent decision by a customer. Market specific customer usage patterns for luggage requirements and protecting them in vehicle architecture upfront in concept stage is important to retain the market position and buying preference of customers. The usage patterns is collected from customer clinics and marketing inputs.

Effect of Varying Levels of Work Hardening and Bake Hardening on the Mechanical Properties of Dual Phase Steels

In most cases, the properties of a metal are evaluated in their as rolled condition, prior to any work hardening or bake hardening. But in the Automotive World, these steels get work hardened during the forming process and bake hardened in the paint shop. The goal of this paper is to evaluate the variations in the performance of Dual Phase (DP) steels and understand the most optimized method of testing and property generation. This method can then be used to extrapolate to real automotive components. Dual Phase Steels or DP Steels contain a mixture of Ferrite & Martensite from which they derive their name. They are a part of the advanced high strength and ultra-high strength steels steel family according to World Auto Steels. The Ferrite phase, with its iron content contributes to the material displaying an increased level of ductility whilst, the martensitic phase provides the steel with increased mechanical strength.

In the automotive industry the requirement for low emissions has led to the demand for lightweight vehicle structures. Light weighting can be achieved through different iterative approaches but is usually time consuming. Current paper highlights deployment of the multi-loadcase optimization approach for light weighting. This work involves developing a process for multiple loadcase optimization for automotive hood. The main goal is to minimize the weight of a hood assembly by meeting strength and stiffness targets. The design variables considered in this study are thickness of the panels. Design constraints were set for stress and stiffness based on DVP (Design Verification Plan) requirement. Optimization workflow is setup in mode-frontier with design objective of minimizing weight of hood.

Prediction of Buckling and Maximum Displacement of Hood Oilcanning Using Machine Learning

Modern day automotive market demands shorter time to market. Traditional product development involves design, virtual simulation, testing and launch. Considerable amount of time being spent on virtual validation phase of product development cycle can be saved by implementing machine learning based predictive models for key performance predictions instead of traditional CAE. Durability oil canning loadcase for vehicle hood which impacts outer styling and involves time consuming CAE workflow takes around 11 days to complete analysis at all locations. Historical oil canning CAE results can be used to build ML model and predict key oil canning performances. This enables faster decision making and first-time right design. In this paper, prediction of buckling behaviour and maximum displacement of vehicle hood using ML based predictive model are presented. Key results from past CAE analysis are used for training and validating the predictive model.

Optimization of Air Extraction Path for Superior Customer Comfort While Door Closing Event of a Sports Utility Vehicle (SUV)

The passenger car segment has been extremely competitive and automotive OEMs are thriving to provide superior customer experience. Door closing is an event that requires slamming of the door with a certain velocity to get the door latched. A good latching provides that thud sound and assurance of the door getting closed for an SUV. While the door is closed, it pushes the volume of air inside the cabin. As the amount of air moved in is proportionate to the size of the door it becomes more critical for the SUV segment of vehicles to ensure the air extraction path is efficient. Else, steep pressure rise inside the cabin causes severe discomfort to the passengers sitting inside the vehicle. Current work focused on the process of simulation of cabin pressure while door closing, implementing changes based on results and validating with test results. Test results are in close correlation with simulation predictions.

In an off-road vehicle, Vehicle Structure plays a major role in passenger safety, Aesthetics, Durability, through a validated construction of canopy structure. This structure is to maintain the shape of the vehicle and to support various loads acting on the vehicle. In present market a safe, Durable, Robust, Waterproof, Noise less, Light weight and cost-effective off-road vehicle will always be a delight for any customer. However, the current conventional way of Soft top vehicle structure use metal brackets and formed sheet parts to create a structure to retain the canopy shape in place. These conventional structures are often heavier and would have many demerits such as heavy weight, Corrosion, Risk of canopy tear due to metallic structure edges and inappropriate draining, water management. Considering this we replaced the heavy metal brackets in to blow molded plastic parts.

Today’s automotive world has moved towards an age where safety of a vehicle is given the topmost priority. Many stringent crash norms and testing methodology has been defined in order to evaluate the safety of a vehicle prior to its launch in a particular market. If the vehicle fails to meet any of these criteria then it is debarred from that particular market. With such stringent norms and regulations in place it becomes quite important on the engineer’s part to define the structural requirements and protect the space to meet the same. If the concept level platform definition is done properly it becomes very easy to achieve the crash targets with less cost and weight impact.
