Hybrid Optimization Methodology for Flexplate of Automatic Transmission

For Automatic transmission application, crankshaft torque is transferred to torque converter through flex plate. As the flex plate has no functional requirement of storing energy as in case of Manual Transmission (MT) flywheel, flex plate design can be optimized to great extent. Flex plate structure must have compliance to allow the axial deformation of torque convertor due to ballooning pressure generated inside the converter. Flex plate experiences dynamic torque and centrifugal forces due to high rotational speed. It should have compliance to accommodate the assembly misalignments with torque convertor in both axial and radial directions. In this paper, sequential and hybrid optimization techniques are described to optimize the flex plate design with stress, stiffness and mass as design constraints. The load path, corrugation length and axial stiffness of flex plate captured accurately using this hybrid optimization.

Investigations on the Effect of Synchronizer Strut Detent Groove Profile on Static and Dynamic Gear Shift Quality of a Manual Transmission

Automotive manufacturers are constantly working towards enhancing the driving experience of the customers. In this context, improving the static and dynamic gear shift quality plays a major role in ensuring a pleasant and comfortable driving experience. Moreover, the gear shift quality of any manual transmission is mainly defined by the design of the synchronizer system. The synchronizer sleeve strut detent groove profile plays a vital role in defining the performance of the synchronizer system by generating the minimum required pre-synchronization force. This force is important to move the outer synchronizer ring (blocker ring) to the required index position and to wipe-out the oil from the conical friction surfaces to build rapid high cone torque. Both these functional requirements are extremely critical to have a smooth and quick synchronization of the rotating parts under dynamic shift conditions.

Unloaded Synchronizer Wear in Manual Transmission Gearbox

Synchronizers are the most critical parts of a manual transmission. There are classical calculations available for the synchronizer design and studies are available for the normal functioning of synchronizer rings which describes how the synchronizer behaves in the event of gear shifting. The objective of this study is to describe the synchronizer behavior when synchronizers are not functional, i.e., in other gear engaged condition and the rings are free. This study describes the failure mechanism of the unused synchronizer rings which are moving freely in the packaging space. The findings of this synchronizer design cannot be limited only for synchronizer performance and standard durability calculations. To ensure proper function of synchronizer rings and to achieve the required life the external parameters like clearances, lubrication, clutch design for dampening torsional vibration from the engine are to be considered.

Sensitivity Analysis and Experimental Verification of Automotive Transmission Gearbox Synchronizer Gear Shift Quality

Synchronizer is the key element for the smoother gear shift operation in the constant mesh transmission. In the gear shift operation, the double bump occurs at the contact between the sleeve teeth and the clutch body ring teeth after the full synchronization. The double bump is random in nature and the dynamics is difficult to predict. The double bump gives a reaction force to the driver and affects the gear shift quality. This paper focus on the sensitivity analysis of the synchronizer ring index percentage and the clutch body ring asymmetric chamfer angle to reduce the occurrence and magnitude of the double bump. The system level simulation model is developed using 1D simulation tool. The modeling is done after complete declutching event so that there is no power supply to the transmission. The model can handle both upstream and downstream reflected inertia depending upon the gear shift event.

Material selection is based on Process such as forging, die-casting, machining, welding and injection moulding and application as type of load for Knife Edges and Pivots, to minimize Thermal Distortion, for Safe Pressure Vessels, Stiff, High Damping Materials, etc. In order for gears to achieve their intended performance, durability and reliability, the selection of a suitable gear material is very important. High load capacity requires a tough, hard material that is difficult to machine; whereas high precision favors materials that are easy to machine and therefore have lower strength and hardness ratings. Gears are made of variety of materials depending on the requirement of the machine. They are made of plastic, steel, wood, cast iron, aluminum, brass, powdered metal, magnetic alloys and many others. The gear designer and user face a myriad of choices. The final selection should be based upon an understanding of material properties and application requirements.

Application of Dual Density Light Weight Dash Acoustic Insulators in SUVs

In the recent past a lot of emphasis is given for the overall weight reduction of the sound package used in the vehicles. The paper presents a study of one of such materials used in the automotive market. The dash panel is a primary area for the engine noise transmission to the cabin. Hence the material selection of the dash inner acoustic insulation is critical. In the conventional method a barrier (EVA) and a decoupler (foam) is used. In the conventional design the surface weight of the barrier has to be substantially high for the dash insulation to perform effectively and hence adds to more weight. In the present application of light weight material also known as dual density absorbers and barrier is used for the dash acoustic insulator. The study reveals the good acoustic performance of the light weight dash mat in terms of passenger cabin noise reduction and improved sound quality along with weight reduction.

Simulation of Gear Shift Force Curve and Shift Rail Ramp Profile

This paper presents a simulation for the gear shift process of a manual transmission, implemented using a library function. All the subsystem (i.e. synchronizer and the shift system) are correlated to generate a gear shift curve for optimum shift ability prediction of a manual transmission. A 5-speed manual transmission is used as an example in the paper to illustrate the simulation, co-relation and the validation of the gear shift performance curve on the vehicle. The dynamic behavior of the shift system and synchronizer in engaging and disengaging the gear is simulated through the gear shift characteristics to generate the shift rail's ramp profile. The synchronizer travel is co-related with the shift rail ramp profile to get a negative force after synchronization is over. The profile indicates the role of the detent ball diameter, radius on the shift rail ramp's profile etc and how it affects synchronizer force over the shift rail travel.

Reducing the vibrations in the powertrain is one of the prime necessities in today's automobiles from NVH and strength perspectives. The necessity of 4×4 powertrain is increasing for better control on normal road and off-road vehicles. This leads to bulky powertrains. The vehicle speeds are increasing, that requires engines to run at higher speeds. Also to save on material costs and improve on fuel economy there is a need for optimizing the mass of the engine/vehicle. The reduced stiffness and higher speeds lead to increased noise and vibrations. One more challenge a powertrain design engineer has to face during design of its transmission housings is the bending / torsional mode vibrations of powertrain assembly. This aggravates other concerns such as shift lever vibrations, shift lever rattle, rise in in-cab noise, generation of boom noise at certain speeds, etc. Hence, reducing vibrations becomes an important and difficult aspect in design of an automobile.

Experimental Investigation of CRDI Engine Combustion and Gear-Shift Optimization to Meet Stringent Tail-Pipe Emissions for SUV Application

Brazil has implemented a new emission regulation for Light commercial vehicles named PROCONVE L6. This regulation follows Environmental Protection Act (EPA) driving cycle; FTP75. This cycle simulates an urban route of 12.07 km with frequent stops. The maximum speed is 91.2 km/h and the average speed is 31.5 km/h. The regulation has proposed that the gear shift pattern of the manual transmission vehicle can be varied according to the manufacturer's specification. This has lead to the strategy of optimizing gear shift pattern without compromising diesel combustion and engine-out emission with optimized exhaust-gas treatment-devices. The emission is demonstrated to Brazilan Authorities with good margins.

The demand of gear shift quality in vehicles has increased considerably in the past few years. The gear shift is the key interface between driver and vehicle transmission. The essential criterions for the operating quality of the gear shift is the operating force and feel on the gear shift knob at each stage of gear shift, starting from start of gear shift to the end of gear shift. This paper deals with techniques to reduce secondary force due to synchronizer sleeve hitting on dog ring at the end of gear shift which is also known as Double Bump. The double bump ratio should be less than 0.4 to achieve the best in class shift feel for passenger car segment. Normal driver will not feel if double bump ratio is less than 0.6. Inertia mass mounted on shift system of manual transmission helps to generate momentum at the end of gear shift to nullify the double bump force.

Prediction of Engine Thermal Behavior during Emission Cycle Using 1D Four Point Mass Model

The traditional approach of engine thermal behavior of engine during startup has largely been dependent on experimental studies and high fidelity simulations like CFD. However, these techniques require considerable effort, cost and time. The low fidelity simulations validated with experimental results are becoming more popular due to their ease in handling the several parameters such as cost effectiveness and quick predictive results. A four point mass model of engine thermal behavior during cold start has been developed to study the engine warm up temperature behavior. The four point mass model considers the lumped mass of coolant, mass of engine directly associated with the coolant, mass of engine oil and mass of engine directly associated with the engine oil. The advantage of four point model is to predict the coolant temperature as well as lubricant temperature during the transient warm up cycle of the engine.

1D Transient Thermal Model of an Automotive Electric Engine Cooling Fan Motor

For the thermal management of an automobile, the induced airflow becomes necessary to enable the sufficient heat transfer with ambient. In this way, the components work within the designed temperature limit. It is the engine-cooling fan that enables the induced airflow. There are two types of engine-cooling fan, one that is driven by engine itself and the other one is electrically driven. Due to ease in handling, reduced power consumption, improved emission condition, electrically operated fan is becoming increasingly popular compared to engine driven fan. The prime mover for electric engine cooling fan is DC motor. Malfunction of DC motor due to overheating will lead to engine over heat, Poor HVAC performance, overheating of other critical components in engine bay. Based upon the real world driving condition, 1D transient thermal model of engine cooling fan motor is developed. This transient model is able to predict the temperature of rotor and casing with and without holes.

An Alternative Method to Improve the CFD Predictions for Vehicle Front End Flow

In vehicle Front End Flow (FEF) analysis, the basic objective is to predict the mass flow/velocity of air at radiator inlet with constant fan rotation. In general, the Multiple Reference Frame (MRF) model is used to model the fan. The flow velocity distribution at radiator inlet due to fan rotation should be uniform in circumferential direction whereas, it should vary in radial direction depending upon the blade geometry. However, the drawback with MRF model is that, it gives higher velocities near radiator inlet at regions corresponding to the fan blades and lower velocities at other regions, which is not realistic. This issue is more predominant when the vehicle is at low speeds or when radiator is placed at mid or back of the vehicle or the fan is having less number of blades. In order to nullify this uneven velocity distribution at radiator inlet, Mixing Plane (MP) approach was used in addition to the MRF model.

Practical Considerations in the Airflow Optimization of a Single Cylinder Diesel Engine

The present work is concerned with the design of an optimum air intake system for a single cylinder reciprocating diesel engine. It is a well known fact that air flow rates of a naturally aspirated engine are sensitive to the geometrical dimensions of the pipes that connect the engine to the atmosphere. Hence, tuning intake system dimensions for optimum airflow rates is of great importance. In this scenario simulation tools can be useful for the optimization of intake system. The one dimensional simulation tool AVL BOOST is used to predict air flow rates with different combinations of connecting hose diameters and lengths. Subsequently air flow rates are measured with selected clean hoses on an engine steady state test bench. It is found in the initial tests that the lengths and diameters of optimum hoses deviate from the AVL BOOST predicted optimum geometric dimensions.

Detent Profile Optimization to Improve Shift Quality of Manual Transmissions

The customer of today is sensitive towards shift quality. The demand is for a crisp and precise gear shift with low shift effort. The impulses from synchronizers make shifts feel notchy. After synchronization the blocker ring releases the sleeve. The sleeve then hits the teeth of the clutch body ring. The second impulse causes a phenomenon called double bump. This can be felt at the hand and makes a shift feel notchy or sluggish. An ideal way to overcome this is to optimize the detent profile. This paper explains in detail the various factors that contribute to the perceived shift feel. Various methods to optimize the forces on the knob by changing the detent profile are discussed. Gear Shift Quality Assessment (referred as GSQA henceforth) is a tool to acquire the required shift feel data. Using this tool shift efforts and kinematics of a 5 speed manual transmission are plotted for illustration. The calculations required to optimize the detent profile are explained in detail.

In this current fast-paced world, releasing a defect free product on time is of utmost importance in the automotive domain. The automobile powertrain is designed with a fine balance of weight and power. Clutch, an intermediate part between engine & transmission in manual transmission vehicle plays crucial role for vehicle smooth drive & functionality. Hydraulic clutch slave cylinder (CSC) which is a part of clutch release system was observed with one failure mode in one of the vehicles during internal road validation. It facilitates to actuate the clutch diaphragm in order to disengage the clutch when clutch pedal is pressed and to re-engage the clutch back when the clutch pedal is released. CSC failure directly disconnects the response of leg to clutch and thus driver may lose vehicle control and can possibly cause a severe vehicle crash.

Transmission quill gears are hot forged steel parts often used in constant mesh manual transmissions. The quill gear, which helps to transmit the power from input drive shaft to output shaft through driving gears. It’s having external teeth which is positively engaged with driving gear and sleeve. During gear selection sleeve take load from input shaft and transmit to driven gear. Quill gear directly engaged with driving gears on outer surface and bearing in inner surface which needs to have high strength and durability. These properties can be improved by carburization heat treatment in existing design such processes can lead to increased costs. We have developed quill gear through powder metallurgical process and then cooled rapidly in the furnace to get high strength and wear properties. Material composition are optimized to suit for sinter hardening process conditions.

Evaluation of Fretting Phenomenon in Gearbox and Allied Failures

This paper takes a review of fretting phenomenon on splines of the engaging gears and corresponding splines on shaft of automotive transmission and how it leads to failure of other components in the gearbox. Fretting is a special wear process which occurs at the contact area of two mating metal surfaces when subject to minute relative oscillating motion under vibration. In automotive gearbox, which is subjected to torsional vibrations of the powertrain, the splines of engaging gears and corresponding shaft may experience fretting, especially when the subject gear pair is not engaged. The wear debris formed under fretting process when oxidizes becomes very hard and more abrasive than base metal. These oxidized wear particles when comes in mesh contact with nearby components like bearings, gears etc. may damage these parts during operation and eventually lead to failure.
