Development and Application of Ring-Pack Model Integrating Global and Local Processes. Part 1: Gas Pressure and Dynamic Behavior of Piston Ring Pack

A new ring pack model has been developed based on the curved beam finite element method. This paper describes the first part of this model: simulating gas pressure in different regions above piston skirt and ring dynamic behavior of two compression rings and a twin-land oil control ring. The model allows separate grid divisions to resolve ring structure dynamics, local force/pressure generation, and gas pressure distribution. Doing so enables the model to capture both global and local processes at their proper length scales. The effects of bore distortion, piston secondary motion, and groove distortion are considered. Gas flows, gas pressure distribution in the ring pack, and ring structural dynamics are coupled with ring-groove and ring-liner interactions, and an implicit scheme is employed to ensure numerical stability. The model is applied to a passenger car engine to demonstrate its ability to predict global and local effects on ring dynamics and oil transport.

An Assessment of the Rare Earth Element Content of Conventional and Electric Vehicles

Rare earths are a group of elements whose availability has been of concern due to monopolistic supply conditions and environmentally unsustainable mining practices. To evaluate the risks of rare earths availability to automakers, a first step is to determine raw material content and value in vehicles. This task is challenging because rare earth elements are used in small quantities, in a large number of components, and by suppliers far upstream in the supply chain. For this work, data on rare earth content reported by vehicle parts suppliers was assessed to estimate the rare earth usage of a typical conventional gasoline engine midsize sedan and a full hybrid sedan. Parts were selected from a large set of reported parts to build a hypothetical typical mid-size sedan. Estimates of rare earth content for vehicles with alternative powertrain and battery technologies were made based on the available parts' data.

CoQ Tradeoffs in Manufacturing Process Improvement and Inspection Strategy Selection: A Case Study of Welded Automotive Assemblies

In today's highly competitive automotive markets manufacturers must provide high quality products to survive. Manufacturers can achieve higher levels of quality by changing or improving their manufacturing process and/or by product inspection where many strategies with different cost implications are often available. Cost of Quality (CoQ) reconciles the competing objectives of quality maximization and cost minimization and serves as a useful framework for comparing available manufacturing process and inspection alternatives. In this paper, an analytic CoQ framework is discussed and some key findings are demonstrated using a set of basic inspection strategy scenarios. A case of a welded automotive assembly is chosen to explore the CoQ tradeoffs in inspection strategy selection and the value of welding process improvement. In the assembly process, many individual components are welded in series and each weld is inspected for quality.

A set of devices for measurement of human balance orientation and eye movements in weightlessness was developed for neurovestibular experiments on Spacelab. The experiments involve astronaut motion, limb position changes, and moving visual fields, measurements are made of eye movements, muscular activity and orientation perception. This joint US/Canadian research program represent a group of closely related experiments designed to investigate space motion sickness, any associated changes in otolith-mediated responses occurring during weightlessness, and the continuation of changes to postflight conditions. The otoliths are a component of the vestibular apparatus which is located in the middle ear. It is responsible for maintaining the body's balance. Gravitational pull on the otoliths causes them to constantly appraise the nervous system of the position of the head with respect to the direction of gravity.

Achieving Design Target in the Presence of Functional Coupling

The primary objective of design is to achieve the target value of its function. While principles and techniques of Robust Design address the issue of achieving target values in the presence of different types of variations and disturbances, there exists a unique challenge in achieving design targets when multiple response functions are interrelated. In order to overcome the challenge, we must avoid functional couplings and obtain the interrelationship structure as flexible as possible. In the Axiomatic Design process, such interrelationships are represented by coupling terms in a design matrix. From the targeting aspect of design, it is important to achieve a desirable design matrix structure to, first, avoid any functional coupling in a design matrix and, secondly, maximize allowable sequences of adjusting DPs.

Historically, the long development time required to produce a new automobile has meant that the electronics in that vehicle might lag the state-of-the-art by several years. For traditional vehicle electronics, this was certainly an appropriate delay, ensuring through extensive testing and qualification that the quality and reliability of the electronic systems met rigorous standards. However, with the growing consumer-oriented electronics content in today's vehicles, it is becoming more difficult for the automotive manufacturers to meet consumers' expectations with older technology. Couple this with the fast-paced consumer product cycle, typically nine to eighteen and the result is increasing pressure on the vehicle manufacturers from after-market electronics suppliers, who can update their product lines as fast as the component manufacturers can produce new models.

Biomechanical Analysis of Indy Race Car Crashes

This paper describes the results of an ongoing project in the GM Motorsports Safety Technology Research Program to investigate Indianapolis-type (Indy car) race car crashes using an on-board impact recorder as the primary data collection tool. The paper discusses the development of specifications for the impact-recording device, the selection of the specific recorder and its implementation on a routine basis in Indy car racing. The results from incidents that produced significant data (crashes with peak decelerations above 20 G) during the racing seasons from 1993 through the first half of 1998 are summarized. The focus on Indy car crashes has proven to provide an almost laboratory-like setting due to the similarity of the cars and to the relative simplicity of the crashes (predominantly planar crashes involving single car impacts against well-defined impact surfaces).

Anthropometric and Blood Flow Characteristics Leading to EVA Hand Injury

The aim of this study was to explore if fingernail delamination injury following EMU glove use may be caused by compression-induced blood flow occlusion in the finger. During compression tests, finger blood flow decreased more than 60%, however this occurred more rapidly for finger pad compression (4 N) than for fingertips (10 N). A pressure bulb compression test resulted in 50% and 45% decreased blood flow at 100 mmHg and 200 mmHg, respectively. These results indicate that the finger pad pressure required to articulate stiff gloves is more likely to contribute to injury than the fingertip pressure associated with tight fitting gloves.

Crash Safety of Lithium-Ion Batteries Towards Development of a Computational Model

Battery packs for Hybrids, Plug-in Hybrids, and Electric Vehicles are assembled from a system of modules (sheets) with a tight sheet metal casing around them. Each module consists of an array of individual cells which vary in the composition of electrodes and separator from one manufacturer to another. In this paper a general procedure is outlined on the development of a constitutive and computational model of a cylindrical cell. Particular emphasis is placed on correct prediction of initiation and propagation of a tearing fracture of the steel can. The computational model correctly predicts rupture of the steel can which could release aggressive chemicals, fumes, or spread the ignited fire to the neighboring cells. The initiation site of skin fracture depends on many factors such as the ductility of the casing material, constitutive behavior of the system of electrodes, and type of loading.

Performance of Coatings for Underbody Structural Components

The Auto/Steel Partnership established the Light Truck Frame Project Group in 1996 with two objectives: (a) to develop materials, design and fabrication knowledge that would enable the frames on North American OEM (original equipment manufacturer) light trucks to be reduced in weight, and (b) to improve corrosion resistance of frames on these vehicles, thereby allowing a reduction in the thickness of the components and a reduction in frame weight. To address the issues relating to corrosion, a subgroup of the Light Truck Frame Project Group was formed. The group comprised representatives from the North American automotive companies, test laboratories, frame manufacturers, and steel producers. As part of a comprehensive test program, the Corrosion Subgroup has completed tests on frame coatings. Using coated panels of a low carbon hot rolled and pickled steel sheet and two types of accelerated cyclic corrosion tests, seven frame coatings were tested for corrosion performance.

A Parametric Approach for Rapid Design and Analysis of Automotive HVAC Defrost Systems

The overall vision of this project was to develop a new technology that will be an enabler to reduce design and development time of HVAC systems by an order of magnitude. The objective initially was to develop a parametric model of an automotive HVAC Windshield Defrost Duct coupled to a passenger compartment. It can be used early on in the design cycle for conducting coarse packaging studies by quickly exploring “what-if” design alternatives. In addition to the packaging studies, performance of these design scenarios can be quickly studied by undertaking CFD simulation and analyzing flow distribution and windshield melting patterns. The validated geometry and CFD models can also be used as knowledge building tools to create knowledge data warehouses or repositories for precious lessons learned.

Advances in Complex Eigenvalue Analysis for Brake Noise

Brake squeal has been analyzed by finite elements for some time. Among several methods, complex eigenvalue analysis is proving useful in the design process. It requires hardware verification and it falls into a simulation process. However, it is fast and it can provide guidance for resolving engineering problems. There are successes as well as frustrations in implementing this analysis tool. Its capability, robustness and reliability are closely examined in many companies. Generally, the low frequency squealing mechanism is a rotor axial direction mode that couples the pads, rotor, and other components; while higher frequency squeal mainly exhibits a rotor tangential mode. Design modifications such as selection of rotor design, insulator, chamfer, and lining materials are aimed specifically to cure these noise-generating mechanisms. In GM, complex eigenvalue analysis is used for brake noise analysis and noise reduction. Finite element models are validated with component modal testing.

By design, frontal New Car Assessment Program (NCAP) tests focus on a narrow portion of the spectrum of field crash events. A simple, high level parsing of towaway crashes from NHTSA's National Automotive Sampling System - Crashworthiness Data System (NASS-CDS) files shows that only a small fraction of occupants (but a somewhat larger portion of their harm as measured by ISS) find themselves in crash circumstances remotely similar to NCAP crash conditions. Looking only at seat location, area of damage, direction of force, distribution of damage, and estimated delta-V filters significantly restricts the relevance of NCAP even before critical factors like belt use and vehicle crash partner are considered. Given the limited scope of frontal NCAP it should not be surprising that it has limited usefulness in discriminating among various vehicles' overall performance in the field.

The development and application of a traction control Kodiak and GMC TopKick are explained. Most traction systems use engine management to enable traction control, while the adaptive braking system can provide traction assist for either gas or Diesel powered vehicles from 14,000 lbs. to 33,000 lbs. GVW. The performance driven criteria that established the design requirements and the development of a new product to meet these objectives are discussed. Both the vehicle manufacturer and the traction controller supplier provided these criteria. The basic ABS and traction control hydraulic schematics will be described as they apply to the vehicles. The results of the development program will be compared to the criteria used to establish the goals, and the benefits of the traction control system will be discussed.

The primary objective of Central Port Fuel Injection is to be a low cost multi-point fuel injection system with the additional attributes of compactness, packaging flexibility, and reliability. Performance of this fuel system closely resembles that of a simultaneous multi-point fuel injection system in flow control, dynamic range, cylinder-to-cylinder distribution, idle quality, transient response, and emissions. The system provides significantly improved performance in the areas of hot fuel handling, cold startability, vacuum and voltage sensitivity and system noise. This performance comes at a significant cost savings and greater packaging and targeting flexibility over a conventional multi-point fuel injection system.

Additional Findings on the Multi-Modal Demands of “Voice-Command” Interfaces

This paper presents the results of a study of how people interacted with a production voice-command based interface while driving on public roadways. Tasks included phone contact calling, full address destination entry, and point-of-interest (POI) selection. Baseline driving and driving while engaging in multiple-levels of an auditory-vocal cognitive reference task and manual radio tuning were used as comparison points. Measures included self-reported workload, task performance, physiological arousal, glance behavior, and vehicle control for an analysis sample of 48 participants (gender balanced across ages 21-68). Task analysis and glance measures confirm earlier findings that voice-command interfaces do not always allow the driver to keep their hands on the wheel and eyes on the road, as some assume.

Observed Differences in Lane Departure Warning Responses during Single-Task and Dual-Task Driving: A Secondary Analysis of Field Driving Data

Advanced driver assistance systems (ADAS) are an increasingly common feature of modern vehicles. The influence of such systems on driver behavior, particularly in regards to the effects of intermittent warning systems, is sparsely studied to date. This paper examines dynamic changes in physiological and operational behavior during lane departure warnings (LDW) in two commercial automotive systems utilizing on-road data. Alerts from the systems, one using auditory and the other haptic LDWs, were monitored during highway driving conditions. LDW events were monitored during periods of single-task driving and dual-task driving. Dual-task periods consisted of the driver interacting with the vehicle’s factory infotainment system or a smartphone to perform secondary visual-manual (e.g., radio tuning, contact dialing, etc.) or auditory-vocal (e.g. destination address entry, contact dialing, etc.) tasks.
