AHSS Shear Fracture Predictions Based on a Recently Developed Fracture Criterion

One of the issues in stamping of advanced high strength steels (AHSS) is the stretch bending fracture on a sharp radius (commonly referred to as shear fracture). Shear fracture typically occurs at a strain level below the conventional forming limit curve (FLC). Therefore it is difficult to predict in computer simulations using the FLC as the failure criterion. A modified Mohr-Coulomb (M-C) fracture criterion has been developed to predict shear fracture. The model parameters for several AHSS have been calibrated using various tests including the butter-fly shaped shear test. In this paper, validation simulations are conducted using the modified (M-C) fracture criterion for a dual phase (DP) 780 steel to predict fracture in the stretch forming simulator (SFS) test and the bending under tension (BUT) test. Various deformation fracture modes are analyzed, and the range of usability of the criterion is identified.

Modeling the Spark Ignition Engine Warm-Up Process to Predict Component Temperatures and Hydrocarbon Emissions

In order to understand better the operation of spark-ignition engines during the warm-up period, a computer model had been developed which simulates the thermal processes of the engine. This model is based on lumped thermal capacitance methods for the major engine components, as well as the exhaust system. Coolant and oil flows, and their respective heat transfer rates are modeled, as well as friction heat generation relations. Piston-liner heat transfer is calculated based on a thermal resistance method, which includes the effects of piston and ring material and design, oil film thickness, and piston-liner crevice. Piston/liner crevice changes are calculated based on thermal expansion rates and are used in conjunction with a crevice-region unburned hydrocarbon model to predict the contribution to emissions from this source.

Oil Transport from Scraper Ring Step to Liner at Low Engine Speeds and Effect of Dimensions of Scraper Ring Step

In gasoline engines, a scraper ring with a step on the bottom outer edge is widely used as a second ring. However, there lacks a fundamental understanding on the effects of this feature and its dimensions on oil transport. Inspired by observations from visualization experiments, this work combining computational fluid dynamics (CFD) and theoretical analysis shows that oil can be trapped in the space bordered by a second ring step and the chamfer of a piston third land. The trapped oil can be released to a liner when the piston is approaching the top dead center (TDC). This additional oil on the liner becomes a potential source of oil consumption. Such oil transport has been observed at typically less than 1500rpm. Since road vehicles often operate in this speed range, the newly-observed oil trapping and release can be closely associated with oil consumption in gasoline engines. In this work, a comprehensive study on oil trapping and release will be demonstrated.

Automobile Exterior Water Flow Analysis Using CFD and Wind Tunnel Visualization

This paper presents an innovative automobile application of Computational Fluid Dynamics (CFD) as a complement to wind tunnel experimentation for the evaluation of rain water and wiper wash flow on the exterior of a moving vehicle. In addition to calculating the air flow around a car, a multi-phase CFD code was used to simulate rain drops in the air stream, rain drops impinging on the vehicle, and the transport of the “thin liquid film” of water on the vehicle surfaces. Time-dependent results for the location, velocity, and height of the water film on the windshield, A-pillar, and side glass were obtained. The CFD results compared favorably with a wind tunnel procedure. The variation of the calculated water film corresponded with observed patterns of water streaks on test vehicles. Design iterations performed on the computational model also agreed with similar test configurations.

Design of a Dual Wall Air Gap Exhaust Manifold

The new regulations to reduce emissions have resulted in the development of new techniques to maintain or enhance competitive performance. A requirement for the manifold is to help meet the reduction in cold start emissions, particularly during the transient conditions from start to 100 seconds following the Federal Test Procedures for vehicle emissions. Finite element computer models were developed to predict inner and outer wall temperatures, and to determine structural soundness. Tests were performed to assure that noise levels were minimized. Dynamometer lab and field tests were performed to verify that the manifold would meet the design requirements. From the results of these tests and analyses, modifications were made to the weld and manufacturing techniques to improve product life and reduce noise. Dual wall manifolds have proven durability to meet high exhaust gas temperatures up to 1650°F (900°C), while meeting the performance, noise, and weight reduction goals.

Application of Model-Based Design Techniques for the Control Development and Optimization of a Hybrid-Electric Vehicle

Model-based design is a collection of practices in which a system model is at the center of the development process, from requirements definition and system design to implementation and testing. This approach provides a number of benefits such as reducing development time and cost, improving product quality, and generating a more reliable final product through the use of computer models for system verification and testing. Model-based design is particularly useful in automotive control applications where ease of calibration and reliability are critical parameters. A novel application of the model-based design approach is demonstrated by The Ohio State University (OSU) student team as part of the Challenge X advanced vehicle development competition. In 2008, the team participated in the final year of the competition with a highly refined hybrid-electric vehicle (HEV) that uses a through-the-road parallel architecture.

Springback Prediction Improvement Using New Simulation Technologies

Springback is a major concern in stamping of advanced high strength steels (AHSS). The existing computer simulation technology has difficulty predicting this phenomenon accurately even though it is well developed for formability simulations. Great efforts made in recent years to improve springback predictions have achieved noticeable progress in the computational capability and accuracy. In this work, springback simulation studies are conducted using FEA software LS-DYNA®. Various parametric sensitivity studies are carried out and key variables affecting the springback prediction accuracy are identified. Recently developed simulation technologies in LS-DYNA® are implemented including dynamic effect minimization, smooth tool contact and newly developed nonlinear isotropic/kinematic hardening material models. Case studies on lab-scale and full-scale industrial parts are provided and the predicted springback results are compared to the experimental data.

Crash Safety of Lithium-Ion Batteries Towards Development of a Computational Model

Battery packs for Hybrids, Plug-in Hybrids, and Electric Vehicles are assembled from a system of modules (sheets) with a tight sheet metal casing around them. Each module consists of an array of individual cells which vary in the composition of electrodes and separator from one manufacturer to another. In this paper a general procedure is outlined on the development of a constitutive and computational model of a cylindrical cell. Particular emphasis is placed on correct prediction of initiation and propagation of a tearing fracture of the steel can. The computational model correctly predicts rupture of the steel can which could release aggressive chemicals, fumes, or spread the ignited fire to the neighboring cells. The initiation site of skin fracture depends on many factors such as the ductility of the casing material, constitutive behavior of the system of electrodes, and type of loading.

This paper documents the development of the 2002 Buick Rendezvous body structure for optimum noise & vibration performance. Accelerated vehicle development timing demanded clearly defined body structure vibration performance targets, with critical dependence on math based modeling. The 2002 Buick Rendezvous was truly a fast-to-math program enabled partially by borrowing some of its structural features from the recently launched Pontiac Aztek Competitive performance data collected for the Aztek was tailored to the Rendezvous for setting major global body structure targets. Architectural differences in overall vehicle size and body opening configuration led to adjustments in body matchboxing, bending and torsional requirements. The frequency domain “mode map” was modified to these requirements taking into account the Buick Brand Character. Computer simulation models were used exclusively to predict body structural performance.

Modeling Space Suit Mobility: Applications to Design and Operations

Computer simulation of extravehicular activity (EVA) is increasingly being used in planning and training for EVA. A space suit model is an important, but often overlooked, component of an EVA simulation. Because of the inherent difficulties in collecting angle and torque data for space suit joints in realistic conditions, little data exists on the torques that a space suit’s wearer must provide in order to move in the space suit. A joint angle and torque database was compiled on the Extravehicular Maneuvering Unit (EMU), with a novel measurement technique that used both human test subjects and an instrumented robot. Using data collected in the experiment, a hysteresis modeling technique was used to predict EMU joint torques from joint angular positions. The hysteresis model was then applied to EVA operations by mapping out the reach and work envelopes for the EMU.

The Sensitivity of DPF Performance to the Spatial Distribution of Ash Inside DPF Inlet Channels

Ash inside a honeycomb-configured diesel particulate filter (DPF) inlet channel accumulates both as a cake layer along the channel walls and as a “plug” towards the back of the channel. Experimental studies of DPF ash distribution have shown both an axial variation of deposits along channels and accumulation towards the end plugs. This study evaluates the sensitivity of DPF pressure drop on ash axial distribution and the potential to reduce flow restrictions by controlling and optimizing the spatial distribution of ash inside DPF channels. A computational model has been used in conjunction with experimental data to illustrate the sensitivity of ash spatial distribution on DPF performance. The classical constant-thickness DPF one-dimensional models have substantially been updated to include layer thickness axial variations. Material properties, such as ash characteristics, are provided by recent experiments at the authors' laboratory.

Development and Implementation of a Powertrain Electrical System Simulator with Computer-Controlled Fault Generation

To manage the function of a vehicle's engine, transmission, and related subsystems, almost all modern vehicles make use of one or more electronic controllers running embedded software, henceforth referred to as a Powertrain Controller System or PCS. Fully validating this PCS is a necessary step of vehicle development, and the validation process requires extensive amounts of testing. Within the automotive industry, more and more of this validation testing is being performed using Hardware-in-the-Loop (HIL) simulators to automate the extensive test sequences. A HIL simulation typically mates the physical PCS to a closed-loop real time computer simulation of a powertrain. Interfacing the physical PCS hardware to a powertrain simulation requires the HIL simulator to have extensive signal input/output (I/O) electronics and simulated actuator electrical loading.

Integrated Simulation of the Engine and Control System of a Turbocharged Diesel Engine

Over the last decade significant efforts have been made in the automotive industry to move into a math-based control development approach where much of the development could be done off-line using computer simulations. High-fidelity simulation of an engine and control system helps to shorten controller development time with reduced risk. This requires the integration of a detailed engine model with a representative controller model. This paper describes the development and validation of an integrated engine and controller model of a turbocharged diesel engine. The integrated model incorporates a detailed engine model in GT-Power and a comprehensive controller model in Simulink with functionalities like the production ECM. The focus of this study is a non-real time simulation and analysis of the control of EGR, turbocharger, and fueling with engine performance.

Design of a Full-Scale Impact System for Analysis of Vehicle Pedestrian Collisions

The complexity of vehicle-pedestrian collisions necessitates extensive validation of pedestrian computational models. While body components can be individually simulated, overall validation of human pedestrian models requires full-scale testing with post mortem human surrogates (PMHS). This paper presents the development of a full-scale pedestrian impact test plan and experimental design that will be used to perform PMHS tests to validate human pedestrian models. The test plan and experimental design is developed based on the analysis of a combination of literature review, multi-body modeling, and epidemiologic studies. The proposed system has proven effective in testing an anthropometrically correct rescue dummy in multiple instances. The success of these tests suggests the potential for success in a full-scale pedestrian impact test using a PMHS.

A DIGITAL COMPUTER SIMULATION FOR SPARK-IGNITED ENGINE CYCLES

A comprehensive cycle analysis has been developed for four-stroke spark-ignited engines from which the indicated performance of a single cylinder engine was computed with a reasonable degree of accuracy. The step-wise cycle calculations were made using a digital computer. This analysis took into account mixture composition, dissociation, combustion chamber shape (including spark plug location), flame propagation, heat transfer, piston motion, engine speed, spark advance, manifold pressure and temperature, and exhaust pressure. A correlation between the calculated and experimental performance is reported for one engine at a particular operating point. The calculated pressure-time diagram was in good agreement with the experimental one in many respects. The calculated peak pressure was 10 per cent lower and the thermal efficiency 0.8 per cent higher than the measured values. Thus this calculational procedure represents a significant improvement over constant volume cycle approximations.

Modeling the Extravehicular Mobility Unit (EMU) Space Suit: Physiological Implications for Extravehicular Activity (EVA)

Extravehicular activity (EVA) is investigated through experiments testing an actual extravehicular mobility unit (EMU) performing several EVA tasks in the laboratory, and a dynamic model of the EMU space suit is developed. Building directly on earlier work in EVA simulation, the space suit model was created from mass, inertia, and performance data to augment the unsuited 12-segment human model used in previous studies. A modified Preisach model was used to mathematically describe the hysteretic torque characteristics of joints in a pressurized space suit, and implemented numerically based on observed suit parameters. Computational simulations, based loosely on a 1995 EVA involving manipulation of the Spartan astrophysics payload, were performed to observe the effect of suit constraints on simulated astronaut performance.

A Model For Estimating Oil Vaporization From The Cylinder Liner As A Contributing Mechanism to Engine Oil Consumption

A model has been developed for estimating the oil vaporization rate from the cylinder liner of a reciprocating engine. The model uses input from an external cycle simulator and an external liner oil film thickness model. It allows for the change in oil composition and the change in oil film thickness due to vaporization. It also estimates how the passage of the compression and scraper rings combine with the vaporization to influence the steady-state composition of the oil layer in the upper ring pack. Computer model results are presented for a compression-ignition engine using a range of liner temperatures, several engine speeds, and two different oils. Vaporization is found to be highly dependent on liner temperature and steady-state oil composition. The steady-state oil composition near the top of the cylinder is found to be significantly different than the composition of the oil near the bottom of the cylinder.

Experiments and Analyses on Stability/Mid-Channel Collapse of Ash-Deposit Wall Layers and Pre-Mature Clogging of Diesel Particulate Filters

The conventional concept of soot and ash wall deposits (i.e. cake-layers) gradually building up along the channels of a ceramic honeycomb and then periodically or continuously being swept downstream toward the end-plugs of the channels may not always occur in practice. When deposits irregularly form on or detach from the walls, causing premature clogging usually around the mid-sections of the channels (also known as Mid-Channel Collapse), and the particulate filter is prone to experiencing significantly elevated back pressure, resulting in the need for earlier repair or replacement than desired. Here we describe related experiments that were performed, accompanied by analysis and simulation, in order to investigate the factors that contribute to the patterns of wall deposits that form-particularly of ash-and the effects of these irregular patterns.

Vehicle Compatibility - Analysis of the Factors Influencing Side Impact Occupant Injury

This paper discusses a study conducted by GM to better understand the factors that influence injury potential in vehicle-to-vehicle side impacts. A number of other studies have been done which focus primarily on frontal vehicle-to-vehicle compatibility. GM focused on side impact compatibility in this study due to the risk of harm generally associated with this type of crash. Real world field performance was studied through an extensive six-state field analysis of recent model year (‘94+) vehicles. Of particular interest in this study was an efficacy analysis of the MVSS 214 dynamic side impact standard, which was phased-in starting with some 1994 model year passenger cars. Physical side impact crash testing of a 1997 passenger car was used to investigate the relationship of impacting mass, speed, geometric profile and stiffness on side impact intrusion and occupant injury.

A Scientific Approach for Designing Conservative Tests in Vehicle Development

This paper suggests a scientific approach to designing conservative tests based on computer simulation of the influence of the sources of variations. The idea is to design the conservative test so that, even in the presence of variation, there is a high probability that a random test will have a better result than the conservative test. Therefore, if the conservative test meets the requirement, one has a scientific reason to believe that any random test would have a high probability of meeting it. This new approach is illustrated for FMVSS301 80 kph 70% rear offset deformable barrier impact.
